【発明の属する技術分野】
本発明は、硫黄分およびバナジウムを高濃度で含むボイラなどからの排ガスにおいて、ガス中の三酸化硫黄(SO3)濃度の増加を有効的に抑制しつつ窒素酸化物(NOx)を効率よく除去するための排ガス処理用の触媒構造体に関する。

【従来の技術】
窒素酸化物(NOx)は、光化学スモッグの原因となる物質であり、火力発電所をはじめとする固定発生源から発生する排ガス中に特に多量含まれていて大気中に排出されている。このため特に火力発電所などの固定発生源から排出される排ガス中のNOxの除去(脱硝)は重要であり、この方法としてはNH3を還元剤とした選択的接触還元法(SCR)が幅広く用いられている。

固定発生源が使用する燃料としては、天然ガス、重油及び石炭など様々なものがあるが、最近は硫黄分およびバナジウムを高濃度に含んだ燃料を使用する例も増えつつある。

ところで、脱硝触媒として用いられるのは少なくともチタンおよびバナジウムの酸化物を主成分とする触媒が主流であるが、この触媒は触媒中のバナジウム分が脱硝活性成分であるものの、このバナジウム(V)には脱硝反応と同時に排ガス中の二酸化硫黄(SO2)を酸化させて三酸化硫黄(SO3)に転化する作用もある。このSO3は排ガス中の未反応NH3と反応して硫安((NH4)2SO4)や酸性硫安((NH4)HSO4)を生成する。これらの生成物は脱硝反応器後流のエアヒータ等の熱交換器に付着し、排ガス流路の閉塞の伴って圧力損失が増加してしまうため脱硝反応器やボイラの運転に支障をきたす。このため、特に硫黄分を含む排ガスの脱硝に関しては脱硝性能だけでなくSO2酸化率をできるだけ抑えることが極めて重要な課題となっている。

硫黄分とバナジウムを高濃度に含む燃焼を燃焼させた排ガスを排煙脱硝した場合、排ガス中の灰中に含まれるバナジウム分が触媒表面に付着するため、触媒表面のバナジウム量は経時的に増加してしまう。その結果、触媒のSO2酸化率も経時的に上昇してしまい、前述のような様々な問題が出てしまう。

図9に硫黄分、およびバナジウムを高濃度で含む燃料を燃焼させるボイラの排ガス中の窒素酸化物を除去する垂直流型脱硝装置1の構造を示す。図9(a)は排ガス流路中における1以上の触媒ユニット3から構成される触媒ブロック2の配置図であり、図9(b)は触媒ブロック2の斜視図である。触媒ブロック2内にはTi/Mo/VまたはTi/W/Vを主成分とする触媒ユニット3が排ガス流れ方向に2個配置されている。

硫黄分およびバナジウムを高濃度で含む燃料を燃焼させるボイラの排ガス中にはバナジウムを含有した灰が含まれている。このバナジウムを含有した灰が触媒ユニット3の構成単位である触媒エレメント(図示せず)に付着するとSO2酸化率が上昇する。

図10に触媒ブロック2内にTi/Mo/Vを主成分とする長さ600mmの触媒ユニット3をガス流れ方向に2個配置し、硫黄分およびバナジウムを高濃度で含む燃料を燃焼させるボイラの排ガス流路中に配置し、このときの配置初期および所定時間経時後の触媒エレメントに付着したバナジウム濃度(図10(a))およびSO2酸化率(図10(b))を示す。バナジウム濃度およびSO2酸化率の上昇は触媒ユニット3中のガス流れ入口部で上昇が大きく、特に触媒ブロック2入口部(0〜300mm)での上昇が大きいことが分かる。

また、板状触媒ユニット3を図11のように排ガス流路中のガス流れ方向に配置して3層のブロック2a〜2cに組んで、硫黄分およびバナジウムを高濃度で含む排ガスを通ガスした場合の付着バナジウム分の量について測定した結果を図12に示す。図12より、バナジウム分が付着するのは触媒全面ではなく、各触媒ブロック2a〜2cの入口側の一部だけであり、また前流側の触媒ブロック2だけでなくすべての触媒ブロック2を構成する触媒エレメントでバナジウム分が付着することが確認された。

従来、脱硝触媒上での排ガス中のSO2酸化率の上昇を防ぐためにとられてきた手段には湿式法と非湿式法があるが、このうち湿式法としては触媒エレメントを水洗いする方法(特開昭51−80696号)や無機酸で洗浄する方法(特開昭54−10294号、特開昭54−11094号、特開平7−222924号他)が挙げられる。しかしながらこの方法は洗浄用の酸の噴射装置ならびに洗浄液回収装置を設けなければならず、また灰中のバナジウム分が基板上に触媒を塗布した触媒体である。触媒エレメント上にバナジウム分が付着する領域は触媒エレメントの前流側の一部であるため、バナジウム分が付着していない領域も洗浄してしまうといった無駄が生じてしまう。さらにこの方法は触媒表面が濡れてしまうため、洗浄が完全に行われなかった場合にはバナジウムが触媒中に浸透してしまい、本来の目的とは逆の作用を起こしてしまう場合がある。
また非湿式法としては、触媒エレメントの組み合わせ体である触媒ユニット3の交換方法または再生方法が挙げられる。

しかしSO2酸化率の上昇が大きいのは、触媒ユニット3中のガス流れ入口部、特に最前流側のガス流れ入口部(0〜300mm)であるのに対し、触媒ユニットのガス流れ方向の長さは通常400〜600mmであるため、交換または再生の際にはSO2酸化率の上昇が小さい部分も一緒に交換または再生を行わなければならない。

また触媒の主成分はTi/Mo/VまたはTi/W/Vであり、バナジウムを含んでいるため、バナジウムを含まない触媒と比較すると高いSO2酸化率を示す。この触媒エレメントに硫黄分及びバナジウムを高濃度で含む燃料を燃焼させるボイラ排ガス中のバナジウムを含有した灰が付着することにより、さらにSO2酸化率が上昇するため、バナジウムを含まない触媒と比較すると触媒ユニットの交換または再生の頻度が高くなる(図4の点線の折れ線参照)。

また、触媒ユニット3がハニカム状触媒エレメントで構成されている場合や、図13(ガス流れ上流側から見た図)に示すように板状触媒エレメント4で構成されている場合でも、触媒エレメント間のガス流れの方向が各触媒ユニット3毎にガス流れ方向に同じ向きで、かつガス流れ方向に複数の触媒ユニット3が隙間なしで組み付けられていると(垂直流型脱硝装置の場合は複数の触媒ユニット3が積み重ねられる)、図13(a)に示す場合は、複数の触媒ユニット3の積み重ねた位置がずれないのでガス流路はあるが、図13(b)のようにその積み重ねた位置がずれると排ガスの流路が狭くなり、灰のつまりの原因となってしまう。

このようにガス流路が狭くなるのを防ぐためには図14のようにガス流れ方向の触媒ユニット3間に隙間を空ければよいが、この隙間でガスの流れの乱れが生じ、下流側の触媒ユニット3の入口部への灰の付着が多くなってしまう。

【発明が解決しようとする課題】
上記従来技術は、硫黄分、およびバナジウムを高濃度で含む燃料の燃焼排ガス中の窒素酸化物を除去する垂直流脱硝装置内に設置する触媒ブロック2において、SO2酸化率の上昇が大きいのは、触媒ブロック2を構成する触媒ユニット3内のガス流れ入口部、特に触媒ブロック2入口部(0〜300mm)であるのに対して、触媒ユニット3のガス流れ方向の長さは400〜600mmであるため、触媒ユニット3の交換または再生の際にはSO2酸化率の上昇が小さい部分も一緒に交換または再生を行わなければならないという問題があった。

また触媒の主成分がTi/Mo/VまたはTi/W/Vであり、バナジウムを含んでいるため、バナジウムを含まない触媒と比較すると高いSO2酸化率を示す。この触媒ユニット3の構成単位である触媒エレメントに硫黄分、およびバナジウムを高濃度で含む燃料の燃焼排ガス中のバナジウムを含有した灰が付着することにより、さらにSO2酸化率が上昇するため、バナジウムを含まない触媒と比較すると触媒ユニット3の交換または再生の頻度が高くなるという問題があった。

このことからも明らかであるように、従来の対策は経費がかさみ、しかも無駄が生じ、湿式法では特には逆効果となってしまうという、問題点があり、また非湿式でも触媒の交換はすべての触媒に対する対策ではないという問題点があった。

また触媒ユニット3がハニカム触媒エレメントで構成されている場合や、図13、図14に示すように板状触媒エレメント4で構成されている場合でも、前記触媒エレメントの方向がガス流れの触媒ユニット3毎に同じ向きで、ガス流れ方向の触媒ユニット3が隙間なしで積み重ねられていると(垂直流脱硝装置の場合)、図13のように隣接する触媒ユニット3の間で積み重ねた位置がずれると排ガスの流路が狭くなり、灰のつまりの原因となってしまうという問題点があった。

この灰のつまりを防ぐためにガス流れ方向の触媒ユニット3間に図11および図14に示すように隙間を空けると、下流側の触媒ユニット3の入口部への灰の付着が多くなってしまうという問題点があった。

本発明の課題は、触媒構造体(触媒ユニット)の1回当たりの交換または再生する触媒量を減らすことおよび交換または再生の頻度を低くすること、灰のつまりを防止すること、触媒上への灰の付着を軽減することにある。

また、本発明の課題は、上記の従来技術の問題点を無くし、排ガス中のSO3濃度の増加を有効的に抑制しつつNOxを効率よく除去する触媒構造体と、この触媒構造体を得るための経済的に優れた触媒製造方法を提供することである。

【課題を解決するための手段】
本発明の上記課題は次の構成によって解決される。
すなわち、請求項1記載の発明は、硫黄分およびバナジウムを高濃度で含む燃料の燃焼排ガス中の窒素酸化物を除去する脱硝装置に用いる触媒構造体として、排ガス流路内のガス流れ上流側にTi、Ti/Mo、Ti/WまたはTi/Mo/Wを主成分とする触媒成分を配置し、続いて1以上のTi/V、Ti/Mo/V、Ti/W/VまたはTi/Mo/W/Vを主成分とする触媒成分を配置した触媒構造体である。
請求項2記載の発明は、Ti、Ti/Mo、Ti/WまたはTi/Mo/Wを主成分とする触媒成分の配置される領域がガス流れ方向の上流側から300mm以下の長さである請求項1に記載の触媒構造体である。
請求項3記載の発明は、触媒を板状に成形して、複数の前記板状触媒を並行に配置し、かつその各板状触媒の平面をガス流れに沿う方向に配列して、これを一つの触媒ユニットとして排ガス流路に1以上配置した請求項1または2記載の触媒構造体である。
請求項4記載の発明は、前記触媒ユニットを構成する板状触媒の平面がガス流れに沿って並列配置され、かつガス流れ方向に隣接する二つの触媒ユニットの各板状触媒が互いに交差し、これらの隣接する触媒ユニットが隙間なしに配置される請求項3記載の触媒構造体である。
請求項5記載の発明は、硫黄分およびバナジウムを高濃度に含む燃料の燃焼排ガス中の窒素酸化物を除去する脱硝装置に用いる触媒構造体として、排ガス流路内のガス流れ上流側で生じる触媒構造体中のガスの流れが乱流である部分にTi、Ti/Mo、Ti/WまたはTi/Mo/Wを主成分とする触媒成分を配置し、他の部分にTi/V、Ti/Mo/V、Ti/W/VまたはTi/Mo/W/Vを主成分とする触媒成分を配置した触媒構造体である。
請求項6記載の発明は、Ti、Ti/Mo、Ti/WまたはTi/Mo/Wを主成分とする触媒成形体の表面の一部にTi/V、Ti/Mo/V、Ti/W/VまたはTi/Mo/W/Vを主成分とする触媒成分を被覆した請求項5記載の触媒構造体である。
請求項7記載の発明は、Ti、Ti/Mo、Ti/WまたはTi/Mo/Wを主成分とする触媒成形体の表面の一部に、Ti/V、Ti/Mo/V、Ti/W/VまたはTi/Mo/W/Vを主成分とする触媒成分を浸して得られる請求項5または6記載の触媒構造体を触媒の製造方法である。

実施例1
