【発明の属する技術分野】
本発明は、離型不可能な形状の中空部を有しかつ低融点金属中子が前記中空部に充填されたプラスチック成型品をエチレングリコール液中に浸漬し、前記エチレングリコール液中で高周波誘導加熱により前記プラスチック成型品の中空部内の低融点金属中子を溶解せしめ、溶解状態の低融点金属を前記プラスチック成型品に形成された開口部から溶出させるようにした低融点金属中子の溶出方法及びその溶出装置に関するものである。
なお、本願明細書において、「離型不可能な形状の中空部」とは、プラスチック成型に際してプラスチック成型品の中空部内に充填される低融点金属中子を、プラスチック成型完了後に固体状態のままプラスチック成型品の中空部から離脱させることができないような形状(例えば、曲がりくねった形状や屈曲した形状等)を有する中空部をいうものとする。

【従来の技術】
従来において、プラスチック成型品の離型不可能な形状の中空部内に充填された低融点金属中子を高周波誘導加熱により溶解せしめてプラスチック成型品の外部へ溶出するに際しては、次のような方法を採用している。すなわち、従来では、所要温度に加熱したエチレングリコール液中に高周波誘導加熱コイルを配置し、プラスチック成型品をエチレングリコール液中に浸漬させると共に高周波誘導加熱コイル内にプラスチック成型品を設置し、この状態の下で高周波誘導加熱コイルにてプラスチック成型品の中空部内の低融点金属中子を高周波誘導加熱して溶解せしめ、溶解金属のプラスチック成型品の中空部内における溶解金属の膨張による圧力及び重力による自然落下により、プラスチック成型品に形成されている開口部からプラスチック成型品の外部に溶出するようにしている。

この種のプラスチック成型品としては自動車用のインテークマニホールドが一例として挙げられる。図3に示すように、自動車用のインテークマニホールド2は、その内部に複数本の中空部(吸気管部若しくはパイプ部)3を有するものであって、これらの中空部3はインテークマニホールド2のプラスチック成型時にインテークマニホールド本体2aと同時に成型されるようになっている。ところで、前記中空部3は、通常、図3及び図4に示す如く複雑な形状に曲げられており、いわゆる離型不可能な形状の中空部3となされている。従って、インテークマニホールド2のプラスチック成型に際しては、中空部3内に充填された中子をこの中空部3内から離脱させることができないので、これらの中空部3に低融点金属中子4を図4に示す如く充填してインテークマニホールド2の外形を分割金型にて成型した後に、固体状態の低融点金属中子4が中空部3内に充填されているインテークマニホールド2を分割金型から取り出して加熱することにより、低融点金属中子4のみを溶解させて中空部3ひいてはインテークマニホールド2の外部へ溶出させるようにしている。なお、低融点金属中子4はインテークマニホールドの構成材料(プラスチック)の融点よりも低い融点を有する金属から成るものである。

【発明が解決しようとする課題】
しかしながら、このような従来の高周波誘導加熱による低融点金属中子の溶出方法及びこの方法を実施する装置にあっては、次のような問題点がある。まず、離型不可能な中空部を有するプラスチック成型品は複雑形状のものが多い。例えば、プラスチック成型品から成るインテークマニホールド2等のように、低融点金属中子4と接する中空部(吸気管部)3の内壁面3aは、図3及び図4に示す如く、円筒面等の単純形状ではなく、曲がりくねった形状や屈曲した形状等の複雑形状を有するものが多い。このような複雑形状の中空部を有するプラスチック成型品の場合にあっては、溶解状態の低融点金属が流れにくい小寸法の隅部等が存在し、加熱温度が不均一になり易いため、プラスチック成型品の中空部の外部へ溶融金属が溶出せず、プラスチック成型品の中空部内に微量の溶解金属が残留することがある。また、中子金属(低融点金属中子を構成する金属)の残留を防ぐため高周波誘導加熱を長時間に亘って継続的に施行するようにしているのが実状であるが、この場合には残留金属が高周波誘導加熱作用にて過熱され、これに起因してプラスチック成型品の中空部の内壁面部分に材質劣化(熱劣化)を引き起こすという不具合を生ずるおそれがある。また、高周波誘導加熱を続けることにより、溶出処理時間が長くかかるという問題点がある。

本発明は、このような問題点に鑑みてなされたものであって、その目的は、プラスチック成型品の中空部内の低融点金属中子を能率良く溶出することができ、この低融点金属中子を構成する低融点金属(中子金属)がプラスチック成型品の中空部の内壁面に残留するのを皆無にすることができ、プラスチック成型品の中空部の内壁面部分に材質劣化を生じるのを回避することができ、しかも溶出処理時間が短くて済むような低融点金属中子の溶出方法及びその溶出装置を提供することにある。

【課題を解決するための手段】
上述の目的を達成するために、本発明では、離型不可能な形状の中空部を有しかつ低融点金属中子が前記中空部に充填されたプラスチック成型品をエチレングリコール液中に浸漬し、前記エチレングリコール液中で高周波誘導加熱により前記プラスチック成型品の中空部内の低融点金属中子を溶解せしめ、溶解状態の低融点金属を前記プラスチック成型品に形成された開口部から溶出させるようにした低融点金属中子の溶出方法において、前記プラスチック成型品の中空部内の低融点金属中子を高周波誘導加熱コイルにより前記低融点金属中子の溶解温度にまで高周波誘導加熱して昇温せしめる昇温工程と、前記昇温工程に引き続いて前記溶解温度に維持する保持工程とを施行し、前記昇温工程では、前記高周波誘導加熱コイルに電力を供給する1〜10kHzの周波数範囲の高周波電源を温度上昇用の高電力と温度保持用の低電力との2モードに断続的に切換えることによって、前記低融点金属中子の表層温度と芯部温度とをほぼ等しい温度に設定し、さらに前記保持工程では前記低融点金属中子の表層温度と芯部温度とをほぼ等しい温度に維持した状態で溶解せしめ、これにより溶解された低融点金属を前記プラスチック成型品の開口部から溶出させるようにしている。
また、本発明では、前記高周波誘導加熱を1〜10kHzの周波数範囲の高周波電源にて行ない、この高周波電源を温度上昇用の高電力と温度保持用の低電力との2モードに断続的に切換えることによって、前記低融点金属中子に接する前記プラスチック成型品の中空部の内壁面の過熱による劣化を防ぐと共に、前記低融点金属中子の表層温度と芯部温度とをほぼ等しくするようにしている。
また、本発明では、前記低融点金属中子は、錫,ビスマス,鉛,カドミウム,インジウム等の各成分金属同志がそれらの合金系で共晶をなすことによって非常に低い融点をもつ二元系、三元系ないし多元系の合金であって、前記昇温工程では前記低融点金属中子の表層温度と芯部温度及びプラスチック成型品温度を前記低融点金属中子の溶解開始温度以上すなわち中子金属の共晶温度以上でかつプラスチック材劣化温度以下の範囲に昇温せしめ、さらに前記保持工程では前記昇温温度に維持するようにしている。
また、本発明では、離型不可能な形状の中空部を有しかつ低融点金属中子が前記中空部に充填されたプラスチック成型品をエチレングリコール液中に浸漬し、前記エチレングリコール液中で高周波誘導加熱により前記プラスチック成型品の中空部内の低融点金属中子を溶解せしめ、溶解状態の低融点金属を前記プラスチック成型品に形成された開口部から溶出させるようにした低融点金属中子の溶出装置において、
(a) 高周波誘導加熱コイルと、
(b) エチレングリコール液が内部に貯溜され、かつ、この貯溜されたエチレングリコール液中に前記高周波誘導加熱コイルが浸漬状態で配設された第1エチレングリコール熱浴槽と、
(c) エチレングリコール液が貯溜され、かつ、このエチレングリコール液を所要温度に加熱する加熱用ヒーターを備えた第2エチレングリコール熱浴槽と、
(d) 前記第1及び第2エチレングリコール熱浴槽を互いに接続する第1接続管と、
(e) 前記第2エチレングリコール熱浴槽内のエチレングリコール液を前記第1接続管を介して前記第1エチレングリコール熱浴槽に移送するための移送ポンプと、
(f) 前記第1エチレングリコール熱浴槽内のエチレングリコール液の液面を一定とするために前記第1及び第2エチレングリコール熱浴槽を互いに接続する第2接続管と、
(g) 前記プラスチック成型品を前記第1エチレングリコール熱浴槽内のエチレングリコール液中に載置固定するワーク載置固定治具と、
(h) 前記載置固定治具と一緒に前記プラスチック成型品を昇降させるワーク昇降置機構と、
をそれぞれ具備し、
前記高周波誘導加熱コイルに電力を供給する1〜10kHzの周波数範囲の高周波電源を温度上昇用の高電力と温度保持用の低電力との2モードに断続的に切換えることによっ て、前記低融点金属中子の表層部と芯部とをその溶解温度にほぼ等しい温度にまで昇温させてその温度を維持した状態の下で前記低融点金属中子を溶出するようにしている。

【発明の実施の形態】
以下、本発明の一実施態様について図1及び図2を参照して説明する。なお、以下に述べる本発明の一実施態様は、プラスチック成形品である自動車用インテークマニホールド(自動車用プラスチック製インテークマニホールド)の中空部から低融点金属中子を溶出する例である。

図1は、本発明の一実施形態に係る高周波誘導加熱式の溶出装置1を示すものであって、この溶出装置1は、インテークマニホールド2(離型不可能な形状の中空部を有するプラスチック成型品)のプラスチック成型に際してその中空部3内に充填され低融点金属中子4(図4参照)をエチレングリコール液5中で高周波誘導加熱して前記中空部3から溶出させるための装置である。なお、本実施形態で用いられる低融点金属中子4は、錫,ビスマス,鉛,カドミウム,インジウム等の各成分金属同志がそれらの合金系で共晶をなすことによって非常に低い融点をもつ二元系、三元系ないし多元系の合金である。

図1に示すように、本実施形態の溶出装置1は、インテークマニホールド2の中空部3内の低融点金属中子4を高周波誘導加熱するための高周波誘導加熱コイル6と、エチレングリコール液5が内部に貯溜され、かつ、この貯溜されたエチレングリコール液5中に前記高周波誘導加熱コイル6が浸漬状態で配設された第1エチレングリコール熱浴槽7と、エチレングリコール液5が貯溜され、かつ、このエチレングリコール液5を所要温度に加熱する加熱用ヒーター8を備える第2エチレングリコール熱浴槽9と、インテークマニホールド2を第1エチレングリコール熱浴槽7内のエチレングリコール液5中に載置固定するワーク載置固定治具10と、このワーク載置固定治具10と一緒にインテークマニホールド2を昇降させるワーク昇降置機構11とを具備している。

そして、第1及び第2エチレングリコール熱浴槽7,9を互いに接続する第1接続管12が設けられると共に、この第1接続管12にはその管路を開閉する一対の切換バルブ13aが配設されている。さらに、第2エチレングリコール熱浴槽9内のエチレングリコール液5を第1接続管12を介して第1エチレングリコール熱浴槽7に移送するための移送ポンプ14が前記第1接続管12に設けられると共に、第1エチレングリコール熱浴槽7内のエチレングリコール液5の液面を一定とするために第1及び第2エチレングリコール熱浴槽7,9を互いに接続する第2接続管15が設けられている。また、この第2接続管15には、その管路を開閉する一対の切換バルブ13bが配設されている。

上述の高周波誘導加熱コイル6は、内部(中空部)に冷却液が通される銅管にて構成されており、インテークマニホールド2の中空部3内に充填された低融点金属中子4を高周波誘導加熱作用にて加熱溶解する複数巻きの加熱部(本体部)6aと、この加熱部6aに高周波電源16から高周波電流を供給するためのリード部7bとをそれぞれ備えている。そして、高周波誘導加熱コイル6は、第1エチレングリコール熱浴槽7内のエチレングリコール液5中に浸漬され位置において高周波誘導加熱コイル保持具17にて固定されている。

また、図示を省略したが、上述の第1エチレングリコール熱浴槽7の内面には、溶出金属(低融点金属中子4の溶解金属)と高周波誘導加熱コイル6との接触を防止するために耐熱性絶縁材から成る囲壁が設けられている。

このような構成の溶出装置1を用いてインテークマニホールド2の中空部3内の低融点金属中子4を高周波誘導加熱により溶解溶出する際の操作手順及び作用は、以下の通りである。

(1) まず、中空部3に低融点金属中子4が充填されたインテークマニホールド2を、第1エチレングリコール熱浴槽7の上方位置においてワーク載置固定治具9上に載置固定する。
(2) 次いで、ワーク昇降機構11を作動させることにより、ワーク載置固定治具9と一緒にインテークマニホールド2を下降移動させ、所定の加熱位置、すなわち、所要温度に加熱されたエチレングリコール液5中であってかつエチレングリコール液5中に浸漬されている高周波誘導加熱コイル6内の所定位置(高周波誘導加熱コイル6の加熱部6aによって取り囲まれた位置)にインテークマニホールド2を配置する。
(3) この状態の下で、高周波電源16から高周波誘導加熱コイル6のリード部6bを介して加熱部6aに所要周波数の高周波電流を供給し、これに伴い低融点金属中子4の高周波誘導加熱を開始する。そして、インテークマニホールド2の中空部3内の低融点金属中子4を高周波誘導加熱コイル6により低融点金属中子4の溶解温度にまで高周波誘導加熱して昇温せしめる昇温工程を施行し、この昇温工程において低融点金属中子4の表層温度と芯部温度とをほぼ等しい温度であってかつ溶解開始温度(中子金属の共晶温度)以上でかつプラスチック材劣化温度以下の範囲に昇温せしめる。この際、高周波誘導加熱コイル6に電力を供給する1〜10kHzの周波数範囲の高周波電源を昇温工程用(温度上昇用)の高電力と保持工程用(温度保持用)の低電力との2モードに断続的に切換えることによって、低融点金属中子4の温度を図2に示す如く階段状に昇温せしめる。すなわち、図2に示す加熱期間中においては、高電力により低融点金属中子4を急速に昇温させた後に低電力で昇温温度に保持する工程を繰り返し施行することにより、低融点金属中子4に接するインテークマニホールド2の中空部3の内壁面3aの過熱による材質劣化(熱劣化)を防ぐと共に、低融点金属中子4の表層温度と芯部温度とをほぼ等しくする。なお、加熱期間中における低融点金属中子4の実際の昇温状態は、図2において破線で示す如くとなる。
(4) 次いで、低融点金属中子4が前記昇温工程において溶解温度まで昇温加熱された後に、前記昇温工程に引き続いて温度維持工程に移行し、この温度維持工程において高周波電源16から高周波誘導加熱コイル6に供給する電力を適宜な一定値に設定することにより、低融点金属中子4の表層温度と芯部温度とを上述の昇温工程で設定した所定の昇温温度に維持した状態で溶解を開始せしめる。これに伴い、溶解された金属はインテークマニホールド2の下端側の複数の開口部(図示せず)から溶出される。
(5) そして、インテークマニホールド2の中空部3内の低融点金属中子4が溶解されてその全ての溶出が完了されるのに応じて、高周波電源16から高周波誘導加熱コイル6への電流供給を停止する。
(6) 次いで、ワーク昇降機構11を作動させることにより、インテークマニホールド2をワーク載置固定治具10と一緒に第1エチレングリコール熱浴槽7の上方の所定位置まで移送し、その位置においてインテークマニホールド2をワーク載置固定治具10より取外して溶出完了品として次工程に移送する。

このような構成の溶出装置1を用いた溶出方法によれば、インテークマニホールド2の中空部3に充填された低融点金属中子4を高周波誘導加熱により溶解・溶出するに際し、昇温工程とこれに引き続く保持工程の2工程を断続的に施行するようにし、低融点金属中子4の溶解開始温度からプラスチック成型材劣化温度以下の範囲に、適正周波数(1〜10kHz)の高周波電力16を高電力と低電力との2モードに断続的に切換えることで金属中子の表層温度と芯部温度とをほぼ等しくなるように高周波誘導加熱を行なうようにしたので、溶解金属を均一温度状態でインテークマニホールド2の下端側の開口部(図示せず)からスムースに溶出することができる。従って、インテークマニホールド2の中空部3内に溶融金属が残留してしまうことがなく、しかも溶融金属の過熱による中空部3の内壁面部分の材質劣化(熱劣化)を生じるおそれがなくなる。

以下に、本発明に係る具体的な実施例を示す。

この条件にて既述の溶出手順に従って低融点金属中子4の溶出を行なったところ、インテークマニホールド2中空部3内の低融点金属中子4は前記中空部3の内壁面3aに全く残留することなく、しかも過熱による材質劣化もなく、その全部が完全に(100%)溶出されていることが確認された。

以上、本発明の一実施形態について述べたが、本発明はこの実施形態に限定されるものではなく、本発明の技術的思想に基づいて各種の変形及び変更が可能である。例えば、既述の実施形態では円筒面に沿って巻線を巻回した加熱部6aを有する高周波誘導加熱コイル6を用いるようにしたが、インテークマニホールド2の中空部3内に充填された低融点金属中子4を均一に加熱溶解すべくインテークマニホールド2及び低融点金属中子4の形状に沿ってインテークマニホールド2の外面より一定の空隙をもって複数の巻数で巻回された加熱部6aを有する高周波誘導加熱コイル6を用いることも可能である。また、本発明は、インテークマニホールド2の他にも、離型不可能な形状の中空部を有する各種のプラスチック成型品についても適用可能であるとは言う迄もない。さらに、図3に示す如き中空部3の形状以外の離型不可能な形状の中空部を有するプラスチック成型品に対しても本発明を適用可能である。

【発明の効果】
請求項1に記載の本発明に係る低融点中子の溶出方法は、プラスチック成型品の中空部内の低融点金属中子を高周波誘導加熱コイルにより低融点金属中子の溶解温度にまで高周波誘導加熱して昇温せしめる昇温工程と、昇温工程に引き続いて溶解温度に維持する保持工程とを施行し、昇温工程では、高周波誘導加熱コイルに電力を供給する1〜10kHzの周波数範囲の高周波電源を温度上昇用の高電力と温度保持用の低電力との2モードに断続的に切換えることによって、低融点金属中子の表層温度と芯部温度とをほぼ等しい温度に設定し、さらに保持工程では低融点金属中子の表層温度と芯部温度とをほぼ等しい温度に維持した状態で溶解せしめ、これにより溶解された低融点金属をプラスチック成型品の開口部から溶出させるようにしたものであるから、プラスチック成型品の中空部ひいては低融点金属中子の形状が複雑な場合であっても低融点金属中子は表層温度と芯部温度とで温度差なく均一に加熱されて溶解されることとなるため、溶解金属が中空部内に残留することなくその全部を完全に溶出することができると共に、低融点金属(溶解金属)の過熱によるプラスチック成型品の中空部の内壁面部分の材質劣化を防止することができる。

また、請求項2に記載の本発明に係る低融点中子の溶出方法は、高周波誘導加熱を1〜10kHzの周波数範囲の高周波電源にて行ない、この高周波電源を昇温工程用の高電力と保持工程用の低電力とに断続的に切換えることによって、低融点金属中子に接するプラスチック成型品の中空部の内壁面の過熱による劣化を防ぐと共に、低融点金属中子の表層温度と芯部温度とをほぼ等しくするようにしたものであるから、低融点金属中子(中子金属)の表面に接するプラスチック成型品の中空部の内壁面が複雑な形状であってもすなわち低融点金属中子の形状がどんなに複雑であっても、金属中子の表層部と芯部はほぼ均一に加熱され、低融点金属中子に部分的な過熱が生じないので、溶解金属に接するプラスチック成型品の中空部の内壁面部分に材質劣化(熱劣化)を生じないで済む。

また、請求項4に記載の本発明に係る低融点中子の溶出装置は、高周波誘導加熱コイルと、エチレングリコール液が内部に貯溜され、かつ、この貯溜されたエチレングリコール液中に前記高周波誘導加熱コイルが浸漬状態で配設された第1エチレングリコール熱浴槽と、チレングリコール液が貯溜され、かつ、このエチレングリコール液を所要温度に加熱する加熱用ヒーターを備えた第2エチレングリコール熱浴槽と、前記第1及び第2エチレングリコール熱浴槽を互いに接続する第1接続管と、前記第2エチレングリコール熱浴槽内のエチレングリコール液を前記第1接続管を介して前記第1エチレングリコール熱浴槽に移送するための移送ポンプと、前記第1エチレングリコール熱浴槽内のエチレングリコール液の液面を一定とするために前記第1及び第2エチレングリコール熱浴槽を互いに接続する第2接続管と、前記プラスチック成型品を前記第1エチレングリコール熱浴槽内のエチレングリコール液中に載置固定するワーク載置固定治具と、前記載置固定治具と一緒に前記プラスチック成型品を昇降させるワーク昇降置機構とをそれぞれ設け、高周波誘導加熱コイルに電力を供給する1〜10kHzの周波数範囲の高周波電源を温度上昇用の高電力と温度保持用の低電力との2モードに断続的に切換えることによって、前記低融点金属中子の表層部と芯部とをその溶解温度にほぼ等しい温度にまで昇温させてその温度を維持した状態の下で前記低融点金属中子を溶出するようにしたものであるから、簡単な構成の溶出装置でありながら上述の本発明に係る溶出法を容易に実施することができ、しかも短い溶出時間で済ますことができる。
