【発明の属する技術分野】
本発明は、電動送風機の吸込み側に濾過式のフィルタが配置された電気掃除機に関する。

【従来の技術】
電気掃除機が備える電動送風機への塵の吸込みを抑制する濾過式フィルタが目詰まりを起こすと、このフィルタを水洗いして再生したり、或いは新たなフィルタに交換する等メンテナンスが求められる他、風路抵抗が増えることに伴い含塵空気を吸込む力が低下して、掃除性能が低下する。

特に、近年開発されたサイクロン式等の塵の慣性力を利用した塵分離部を有する電気掃除機では、塵分離部の性能上、この分離部と電動送風機との間に配置されるフィルタに対する細塵の付着量が多く、それに基づき塵の慣性力を利用した塵分離作用の低下がもたらされる傾向にあることが、本発明者らの研究により解明された。このため、この種の電気掃除機では、フィルタの目詰まりを早期に改善することが要請されている。

従来、フィルタの目詰まりを改善するために除塵装置を備えたものが知られている(例えば特許文献1参照。)。

この特許文献1の電気掃除機では、その本体から出し入れされる電源コードが巻取り及び繰り出されるコードリールの回転を利用して、波形状フィルタの除塵を行うようにしている。具体的には、受振子が一体に形成された板ばね製のネット除塵子をフィルタの背面に取付け、この受振子をはじいて振動させる除塵カムをフィルタと電動送風機との間に配置し、このカムをコードリールに連動して回転させることにより、振動するネット除塵子でフィルタに衝撃振動を与えている。このため、掃除前後のコードリール操作により必ずフィルタを除塵することができる。

【発明が解決しようとする課題】
更に、前記フィルタに捕捉される塵は、捕捉状態のまま例えば少なくとも1昼夜以上にわたり長期間放置すると、掃除機本体内の空気中の水分を吸って固まることがある。特に、土埃が混じっている場合には捕捉された塵が固まり易い。塵の固化が進行するほど、固まった塵をフィルタから取除くことが難しくなるので、電気掃除機が備える濾過式フィルタの目詰まりを早期に改善することが要請されている。

一方、吸込風からの塵の分離をサイクロン式等により行う慣性分離形の電気掃除機では、既述のようにフィルタに対する細塵の付着量が多い傾向があるので、これに鑑みれば、塵が固まりきらない段階でできるだけ早期に自動除塵できるようにすることが好ましいが、こうした要請を満たす電気掃除機は従来提供されていない。

前記特許文献1では除塵装置を動作させるのにコードリールの回転を利用している。使用時の際におけるコードリールに対する電源コードの引出し長さは使用状況などによりまちまちであり、電源コードの引出し長さが短い場合も多々ある。又、引出された電源コードがコードリールに巻き取られる際に、電源コードが途中で引っ掛かってコードリールが止まる場合も多々ある。これらの場合には、コードリールの回転量が不足し、これに連動する除塵カムの回転が十分に行われない。この結果としてフィルタの振動が不充分で短時間で終わってしまい、フィルタの目詰まりを解消する信頼性に欠け易い。

本発明が解決しようとする課題は、掃除後速やかにしかも確実にフィルタを自動除塵することが可能な電気掃除機を得ることにある。

【課題を解決するための手段】
前記課題を解決するために、本発明は、電源プラグを電源に接続してスイッチの操作により駆動される電動送風機が内蔵された掃除機本体と、前記電動送風機の吸込み側に位置して前記掃除機本体に設けられ前記電動送風機による吸込風を濾過して塵を捕捉するフィルタと、塵落し用電動機を有して前記掃除機本体に設けられ前記フィルタを振動させてこのフィルタに捕捉されている塵を取除く除塵手段と、前記掃除機本体に設けられ前記塵落し用電動機を駆動する電力を蓄えるエネルギー蓄積手段と、前記掃除機本体に設けられ、前記電源プラグが前記電源から外されたことを検出でき、かつ、この検出に基づいて前記エネルギー蓄積手段に蓄えられている電力を前記検出時から遅延させて前記塵落し用電動機に所定時間通電させて前記除塵手段を動作させる制御手段と、を具備している。

電源プラグが電源から外されるということは、掃除が終わったと判断できるときである。そして、このタイミングに基づいて、制御手段によりエネルギー蓄積手段に蓄積された電力を除塵手段の塵落し用電動機に所定時間通電させて除塵手段を自動的に動作させる本発明では、例えば掃除終了のたび等、フィルタに捕捉されている塵が固まりきらない内に、除塵手段によりフィルタを振動させて早期塵落としができる。しかも、こうした自動除塵の開始を遅延させるので、電源を切った使用者に、自動除塵動作を誤って不明な故障動作ではないかと思わせないようにできる。

この発明では、除塵手段の動作中において電動送風機が駆動された時には、除塵手段の動作を制御手段で停止させる構成とすることが好ましい。

【発明の実施の形態】
以下、図1〜図4を参照して本発明の一実施形態を説明する。

一実施形態に係る電源コード付きの電気掃除機1は、含塵空気中から塵をその慣性力を利用して分離する慣性分離機能を備えた電気掃除機であって、図1に示すように掃除機本体2と、これに取付けられて被掃除面の塵を導く気流導入手段3とを備えている。

導入手段3は、掃除機本体2の吸塵口2a(図2参照)に着脱可能に接続される可撓性吸塵ホース5、このホース5の先端に着脱可能に接続される伸縮可能な延長管6、この延長管6の先端に着脱可能に接続される吸込み口体7等を備えている。吸塵ホース5はハンドル部5aを有し、このハンドル部5aに操作部8が設けられている。操作部8は複数の押し釦式のスイッチ9を有していて、これらのスイッチ9のON−OFF操作による運転指令は後述の制御装置28に入力されるようになっている。

図2に示すように掃除機本体2は例えばキャニスタ形として構成されており、被掃除面を走行する前輪21と後輪22とが取付けられた本体ケース23と、このケース23の前側に着脱可能に取付けられた集塵ケース24と、この集塵ケース24に着脱可能に取付けられる第3フィルタ30とを備えている。本体ケース23はその下端部に前方へ突出する集塵ケース受け23bを有し、この受け23b上に集塵ケース24が着脱可能に載置されるようになっている。

本体ケース23内には、電動送風機25、エネルギー蓄積手段として例えば二次電池26、除塵手段例えば除塵装置27、及び制御手段例えば制御装置28等が設けられているとともに、電動送風機25に電力を供給するための電源コード29aが繰出し可能に巻き取られたコードリール29が設けられている。電源コード29aはコードリール29から繰出して本体ケース23外に引出し可能であり、その先端には電源プラグ29bが取付けられている。この電源プラグ29bは電気掃除機1の使用時に図示しない商用交流電源に接続される。これにより、二次電池26を介して電動送風機25への給電が可能となる。

電動送風機25は、その吸込み口25aを例えば前方に向けた姿勢で本体ケース23に内蔵され、この送風機25の排気孔25bから排出された空気は、本体ケース23に設けた排気部23c(図1参照)から本体ケース23外に排出されるようになっている。

コードリール29を用いることなく除塵装置27を駆動させるためのエネルギーを蓄積するエネルギー蓄積手段をなす二次電池26には、例えばニッケル水素電池等を好適に用いることができ、この二次電池26は電動送風機25の下方に配置されている。この電池26は電気エネルギーを蓄えるものである。この蓄電を可能とするために、本体ケース23には充電回路などからなる充電装置20(図2及び図4参照)が内蔵されている。充電装置20は、電源プラグ29bが商用交流電源に接続された状態で、二次電池26に対する充電を適宜するようになっている。電気エネルギーを蓄える蓄電手段としては二次電池26に代えて、本体ケース23に出し入れ可能に内蔵される乾電池(1次電池)、或いはコンデンサのようなキャパシタ等を採用することも可能である。

除塵装置27は前記エネルギー蓄積手段に蓄えられた電気エネルギーで駆動される電気駆動式のもので、通気性を有する合成樹脂製の支持フレーム31と、除塵子32と、塵落し用電動機33と、駆動歯車34とを備えている。

詳しくは、図2に示すように支持フレーム31は後述するフィルタ30と電動送風機25の吸込み口25aとの間に配置されている。このフレーム31は、フィルタ30の裏面(下流側の面)と対向する多数の通気孔31aを有しているとともに、正面側(上流側)に突出する軸部31bを有している。

図3に示すように除塵子32は、リング状をなし、その内側に、放射方向に延びる複数のリブ32aを設けているとともに、これらのリブ32aと交差する環状リブ32bを設けている。したがって、この除塵子32は通気ができる。更に、除塵子32は、フィルタ30に向けて突出する除塵凸部32cを有しているとともに、外周部に歯車部32dを設けて形成されている。この除塵子32は、その中心部の軸嵌合部32eを軸部31bに回転自在に嵌合させて、支持フレーム31とフィルタ30との間に配置されている。

塵落し用電動機33には小形電気モータが使用されている。この電動機33は、例えば支持フレーム31に一体に形成されたモータ配置部31cに取付けられて、除塵子32の歯車部32dの近傍に配置されている。電動機33が有する回転軸33aの外周には、歯車取付け軸35が嵌着されていて、この軸35に駆動歯車34が取付けられている。駆動歯車34は、除塵子32の歯車部32dより遥かに小径であって、この歯車部32dに噛み合わされている。したがって、電動機33への通電により、歯車伝達を介して除塵子32が減速回転されるようになっている。この電動機33には二次電池26の電力が供給される。

以上の構成の除塵装置27は、支持フレーム31を基準にユニット化されていて、容易に本体ケース23に組込めるようになっている。なお、図2中符号31dは保護カバーを示しており、これは、支持フレーム31に一体に形成されていて、駆動歯車34の歯部の大半(歯車部32dとの噛合い部を除いた部分)を安全性のために覆っている。

制御装置28は、回路基板上にマイクロプロセッサその他の回路部品を搭載して構成され、例えば電動送風機25の下方で二次電池26の後方に並べて充電装置20とともに配置されている。図4に示すように制御装置28は、駆動回路36を制御して、二次電池26の電力を電動送風機25又は塵落し用電動機33に選択的に供給させる機能を有している。コンセントへの電源プラグ29bの着脱は、図4に示す信号線37からの入力により制御装置28において検出できる。

更に、制御装置28は除塵制御部28aを有している。この制御部28aは、電源プラグ29bが商用交流電源から外された場合に、二次電池26の電力で塵落し用電動機33を自動的に所定時間駆動させる機能と、塵落し用電動機33への給電中に電動送風機25に電力が供給された時に塵落し用電動機33への給電を断つ機能とを有している。更に、制御装置28は二次電池26に対する充電の開始と終了とを制御するようになっている。

図2に示すように集塵ケース24は、電気掃除機の使用時姿勢で後面が開口された容器部24aを有しているとともに、この容器部24a内を、下部の塵溜め室41と上部の負圧室42とに区画する隔壁43を有している。集塵ケース24は負圧室42の前方に突出してこの負圧室42と連通する前記吸塵口2aを有している。更に、集塵ケース24の負圧室42には吸い込んだ空気中の塵の慣性力を利用して分離する塵分離体44が設けられている。

塵分離体44は、大径枠部45aと小径枠部45bとを周方向に間隔的に設けられる複数のリブで一体に連結した中空円錐台状をなす分離筒部45と、この筒部45に取付けられた所定メッシュのネット等の円錐台状をなす濾過式第1フィルタ46と、分離筒部45の小径枠部45bと塵溜め部41とを連通して設けられた連通筒部47とを備えている。塵分離体44は、その大径枠部45aの内側に吸塵口2aの下流側開口2a1を位置させて、大径枠部45aを容器部24aに接続するとともに、連通筒部47の下流側開口端(出口)を隔壁43の上部に接続して設けられている。このように塵分離体44が設けられることにより、その分離筒部45の内部は、上流側において吸塵口2aと真直ぐに連通し、かつ、下流側において第1フィルタ46を介して負圧室42に連通している。

連通筒部47は、図示しないが小径枠部45bの下流側に位置してこの小径枠部45bに対向する斜下向きの第1ガイド壁部と、この壁部に連続して塵溜め部41に至る第2ガイド壁部とを有している。第2ガイド壁部は塵溜め部41の上部内壁面に向けて斜め下向きに空気を案内できるように設けられ、これにより塵溜め部41の内周面に沿う旋回流を塵溜め部41内に形成できるようにしてある。前記隔壁43の天井壁部に開口された通孔には、塵溜め室41と負圧室42とを連通する連通するネット等の濾過式第2フィルタ48が取付けられている。

集塵ケース24は、これを本体ケース23から独立させた状態で持ち運ぶためのハンドル49を有しているとともに、塵溜め室41の下端開口を開閉する底蓋50を有している。この底蓋50はハンドル49に設けた図示しない蓋操作釦を押すことによって開放させることができるように設けられている。更に、集塵ケース24の容器部24aの後面開口の下端部には、細塵溜め部51を作る壁部52が一体に設けられている。細塵溜め部51の上下両端は夫々開口され、その下端開口は塵溜め室41の下端開口とともに底蓋50で開閉されるようになっている。

前記第3フィルタ30は集塵ケース24の容器部24aの後面開口に着脱可能に取付けられている。第3フィルタ30は、濾過式のものであれば使用可能であるが、本実施形態では、合成樹脂製のフィルタ枠55と、濾過マットを波形となるようにプリーツ加工してフィルタ枠55の内側に取付けられたフィルタ要素56とを有して形成されている。このフィルタ30は、その下端を壁部52に載置して、フィルタ要素56の上流側(正面側)の多数の溝と下流側(裏面側)の多数の溝とが上下方向に延びるように立てた姿勢で容器部24aの後面開口を塞いで配置されている。

第3フィルタ30とともに集塵ケース24が本体ケース23に取付けられることに伴い、図2に示すようにフィルタ要素56の裏面側の溝に前記除塵凸部32cの先端が浅く入り込むようになっている。これにより、除塵子32が軸部31bを中心に回転駆動されるときには、フィルタ要素56の裏面側の溝間で裏面方向に突出する折り曲げ部を、除塵凸部32cが擦りながら乗り越えるので、フィルタ要素56を振動させることができる。壁部52に載置されるフィルタ枠55の下枠部55aは、細塵溜め部51の上端開口の全部を塞ぐ幅を有してはおらず、細塵溜め部51の上端開口の一部を開放している。このため、既述のようにフィルタ要素56が振動されることに伴って、この要素の上流側表面から自由落下する塵を、下方に連通している細塵溜め部51に収容することができる。

前記構成を備えたコード付き電気掃除機1は、コードリール29から繰り出された電源コード29aの先端の電源プラグ29bを、コンセントに差し込み接続した状態で、操作部8のスイッチ9をON操作することにより、制御装置28が駆動回路36を制御し二次電池26を介して電動送風機25に電力を供給する。これにより、電動送風機25が駆動されるので、気流導入手段3を介して被掃除面の塵を空気とともに吸込んで、真空吸引式の掃除動作を営むことができる。この場合、本実施形態では直進流による慣性分離作用で吸塵空気(吸込風)中から塵を次分離する。

この分離について説明する。吸引された塵埃及び空気は、塵分離体44の分離筒部45内に吸引され、その内の一部は、第1フィルタ46を通って集塵ケース24の負圧室42に吸引され、更に第3フィルタ30を通って電動送風機25の吸込み口25aに吸引される。

こうした吸引において、掃除機本体2の前後方向に直線状に延びている分離筒部45内に吸引された所定以上の質量のある塵は、その慣性により急激に方向を転換して第1フィルタ46を通過することはできない。このため、前記質量のある塵は、第1フィルタ46を通る空気と分離されて下流方向に直進し、連通筒部47の第1ガイド壁部に衝突するとともに第2ガイド壁部に沿って塵溜め室41内へ導入される。

これとともに、空気の一部は、前記質量のある塵と同様に連通筒部47を通って塵溜め室41内へ導入され、塵溜め室41の内周面に沿って回転する下向きの旋回流となる。このため、塵溜め室41内へ導入された塵は前記旋回流により塵溜め室41の下部内周面に沿って圧縮されながら蓄積される。そして、塵溜め室41内に導入されて旋回流となった空気は、塵溜め室41内の中央部で上昇反転して、第2フィルタ48を通って負圧室42に吸引される。

一方、重さの軽い塵は、分離筒部45を直進することなく、電動送風機25の吸気負圧によって第1フィルタ46を通る空気に乗って負圧室42に流れていくので、第1フィルタ46の内周面に付着される。

以上のように塵分離体44では、含塵空気を旋回させるとともにこの旋回流の進行方向を反転させながら塵と空気とを遠心分離させることなく、粗塵などの質量が大きい塵が直進しようとする慣性力を利用して、この塵を空気から分離するので、塵分離体44での風路損は小さい。

こうした慣性分離に伴い負圧室42に吸引された空気に乗って流れていく細塵は、電動送風機25に吸込まれる前に、第3フィルタ30で濾過され、そのフィルタ要素56の上流側表面に捕捉される。以上の掃除において、第3フィルタ30を通過した空気は、除塵子32及び支持フレーム31の通気孔31aを通って電動送風機25に吸込まれるが、この場合、除塵装置27は動作されていないので、除塵装置27が大きな風路抵抗となることはない。

掃除が終わった場合、使用者は、コンセントから電源プラグ29bを引き外し、電源コード29aをコードリールに自動巻取りさせて、掃除機本体2を適当な収納場所にしまい込む。この場合、電源プラグ29bがコンセントから外されたことは、信号線37を通って制御装置28に入力する電流情報又は電圧情報に基づき、制御装置28において検出される。

このように電気掃除機1がしまわれた状態では、外部電源(商用交流電源)が掃除機本体2に供給されることはないが、この本体2には二次電池26が内蔵されているので、制御装置28の除塵制御部28aは、前記検出に基づいて駆動回路36を制御し、二次電池26に蓄えられている電力を除塵装置27の塵落し用電動機33に所定時間連続して通電を行わせる。

つまり、掃除を完全に終了させるために電源プラグ29bをコンセントから外すという使用者の通常の操作に基づいて、二次電池26の電力で除塵装置27が自動的に動作される。この除塵装置27が駆動されると、既述のように電動機33の動力で除塵子32が回転されるので、その除塵凸部32cにより第3フィルタ30のフィルタ要素56が振動され、この要素56に捕捉されている塵が落とされる。

以上のように電動送風機25への塵の吸込みを抑制する第3フィルタ30の自動塵落しは、掃除の終了に従い、使用者が電源プラグ29bをコンセントから外すことをトリガーとして自動的に実施される。この場合、制御装置28の除塵制御部28aは、電源プラグ29bがコンセントから外れたことを検出した時から例えば掃除機本体2の格納作業に要する程度の適当時間を遅延させてから、自動除塵を開始させる。自動除塵の開始を遅延させることは、電源を切った使用者が、自動除塵動作を誤って不明な故障動作ではないかと思わせることがない点で好ましい。

このようにして掃除に伴う第3フィルタ30での塵の捕捉から長い時間を置くことなく、速やかに自動的に早期除塵が行われる。即ち、第3フィルタ30に捕捉されている塵が湿気を吸って固まり始めることがない状態で、フィルタ要素56を自動的に振動させて早期塵落しを行うことができる。このため、塵落しの効果が高い。更に、こうしたタイミングで実施される塵落しによる第3フィルタ30の目詰まり解消は、掃除が終わる度に自動的に実施される。したがって、使用者が電源プラグ29bをコンセントから外すという必然的な通常の操作で、電源コード29aの巻き込み処理操作とは無関係に、除塵のために格別な手間を要することなく、略定期的に繰返すことができるので、使用上便利である。

更に、掃除終了に伴う第3フィルタ30に対する以上の自動除塵は、予め掃除機本体2内に蓄えられた電気エネルギーを供給して運転される塵落し用電動機33を動力源としている。このため、コードリール29の回転を利用する従来に比較して、電源コード29aの引出し加減などの影響を受けることがなくなるとともに、確実に自動除塵を行わせることが可能である。しかも、電気エネルギーの利用により、除塵自動の確実性を更に高めるために除塵動作時間を任意に設定することが可能である。

しかも、塵落し用電動機33の回転出力は除塵子32に直結されていて、回転出力を除塵子32に中継するための伝動機構を必要としないので、構成が簡単である。これに対して、コードリールの回転を用いて塵落しをする従来においては、コードリールの位置とフィルタの位置とが離れているので、動力を中継して伝達するための伝動機構を、コードリールとフィルタとの間に設置する必要がある。このため、部品点数が増えて構成が複雑となる点で不利である。

その上、コードリール29で除塵子32を動作させないので、コードリール29が備える巻取り用渦巻きばねのばね力を、除塵子32を動作させる分を考慮して強くする必要がない。これにより、電源コード29aがコードリールに巻き取られる際に、この電源プラグ29bなどから手を離した場合であっても、電源プラグ29bが自由に遊び動いて使用者等に当たることを抑制し易く、使い勝手に優れる。更に、前記ばね力を強くすると、それに応じて電源コード29aを引出すための使用者の操作力が大きくなり、操作性が損なわれる可能性があるが、こうした点も招来することが内点でも優れている。

本実施形態においては、塵分離体44が慣性分離をする関係から第3フィルタ30への細塵の付着量が多い傾向があるにも拘らず、既述のように掃除機本体2の略使用直後に第3フィルタ30の目詰まりを解消できる。このため、次に掃除をするまでに第3フィルタ30に捕捉されている塵が固化して、その通気抵抗によって慣性分離作用の低下がもたらされることを抑制できる。

しかも、既述の第3フィルタ30の目詰まり解消は、掃除機本体2の運転が停止されている状態で行われるので、除塵に伴って電動送風機25が細塵を吸込むことがない点でも好ましい。ちなみに、電動送風機25を動作させている状態で、除塵装置27が動作されると仮定した場合には、振動されるフィルタ要素56の濾過組織に歪みを生じる等により、付着している細塵がフィルタ要素56を通り抜け易くなる。これとともに、フィルタ要素56の振動によって落下する塵が再び舞いあがってフィルタ要素56の表面に吸い付けられ易いので、有効な除塵が難しくなる。

又、前記塵落し動作は、除塵制御部28aによって開始から所定時間後に自動的に終了される。これにより、いたずらに長い時間フィルタ要素56を振動させて、この要素56の寿命を縮めないようにできる。

これとともに、使用者の誤操作等により、除塵動作中に操作部8のスイッチ9を介して電動送風機25が運転される場合には、除塵制御部28aが、駆動回路36を介して塵落し用電動機33への通電を遮断して除塵装置27の動作を中止させる。これにより、電動送風機25が細塵を吸込むこと抑制できる。
