本発明は、吸収性能及び吸収体の保形性に優れ、効率的且つ安価に製造することができる使い捨ておむつ等の吸収性物品に関する。

【従来の技術及び発明が解決しようとする課題】
従来、使い捨ておむつ等の吸収性物品においては、紙製の台紙によって、パルプ等の繊維成分や高吸水性ポリマーからなる液吸収保持層を包み込み、それによって液吸収保持層の保形性やポリマーの漏出防止を達成してきた。

しかしながら、斯かる吸収性物品においては、液吸収保持層の肌当接面側に配された台紙によって吸収性能、特に吸収速度が低下することから、液吸収保持層中の繊維成分量を増加させたり、吸収速度を向上させる目的で、台紙の上又は下に繊維成分からなる厚みのある層を導入しなければならなかった。また、台紙だけでは、液吸収保持層の保形性を保つことは不可能であるため、液吸収保持層中の繊維成分を増やし、そのからみ量を増大させることによって、液吸収保持層自身の強度を高めていた。

一方、近年、使い捨ておむつ等の吸収性物品は、吸収体の厚みを薄くすることによって、製品全体の厚みが薄型化される傾向にある。
吸収体の厚みを薄くするには、パルプ繊維等の繊維成分量を抑制することが有効であるが、繊維成分量を減らすと、吸収体中に高吸収性ポリマーを所望の状態に分散させることが困難となる。

この加工上の問題点を解決するためには、台紙上に、繊維成分と高吸水性ポリマーとを直接積繊する方法があるが、目の詰んだ台紙では、加工機の吸引力が低下して、混合積繊を思うようにコントロールできない。そのため、目が粗く透気性の良い台紙を用いることが考えられるが、そのような台紙では強度が不充分となり易く、加工機上のトラブルが発生したり、吸収性物品の使用時に台紙が破れて高吸水性ポリマーが漏れるなどの不都合を生じる。

従って、本発明の目的は、吸収性能及び吸収体の保形性に優れ、繊維成分等の使用量を削減して薄型化を図ることができ、効率的且つ安価に製造することができる使い捨ておむつ等の吸収性物品を提供することにある。

【課題を解決するための手段】
本発明は、液透過性の表面シート、液不透過性の防漏シート、及び液保持性の吸収体を具備する吸収性物品において、前記吸収体は、高吸収性ポリマー及び繊維成分を含有する、実質的に縦長の液吸収保持層を具備し、該液吸収保持層の肌当接面側及び長手方向の両側縁部が不織布で直接被覆されており、前記不織布は、撥水性不織布であり、前記液吸収保持層の長手方向の両側縁部を覆う部分及び該液吸収保持層の両側部における肌当接面側を覆う部分がそれぞれ撥水性であるとと共に、該液吸収保持層の幅方向中央部における肌当接面側を覆う部分が、親水化処理により親水性領域とされており、前記液吸収保持層は、前記高吸収性ポリマー及び繊維成分を、前記不織布の一面側から吸引し該不織布の他面上に直接堆積させて形成したものであり、該液吸収保持層の肌当接面側には台紙が配されておらず、前記不織布は、坪量が7.5〜15.0g/m2 であり、乾燥状態におけるMD方向の強度が1.0N/25mm以上であり、湿潤状態におけるCD方向の強度が0.9N/25mm以上であることを特徴とする吸収性物品を提供することにより、上記の目的を達成したものである。

【発明の実施の形態】
以下、本発明をその好ましい一実施形態に基づいて説明する。
本実施形態の吸収性物品としての使い捨ておむつ1は、液透過性の表面シート2、液不透過性の防漏シート3、及び両シート2,3間に介在された液保持性の吸収体4を具備する吸収性本体10と、背側部A及び腹側部Bを有し、該背側部A及び該腹側部Bそれぞれの両側縁部A1,B1及びA2,B2が接合されて、ウエスト開口部及び一対のレッグ開口部が形成されたパンツ部分11とからなり、該吸収性本体10はパンツ部分11の略中央部に固着されている。
尚、図1には、パンツ部分11における背側部Aの両側縁部と腹側部Bの両側縁部との接合部を剥離し、おむつ1を展開した状態が示されている。

使い捨ておむつ1についてより具体的に説明すると、吸収体4は、縦長の形状を有し、表面シート2及び防漏シート3間に挟持固定されている。吸収性本体10の両側部には、それぞれ、弾性部材51を一方の側縁部に有する立体ガード形成用のシート材が、該一方の側縁部が吸収体4の非肌当接面側に位置し且つ他方の側縁部が吸収体4の肌当接面側に位置するように配されて、左右一対の立体ガード5,5が形成されている。一対のレッグ開口部の周縁部には、それぞれレッグ部弾性部材12が配されてレッグギャザーが形成されている。また、図示しないが、ウエスト開口部の周縁部にも同様に弾性部材が配されてウエストギャザーが形成されている。

而して、本使い捨ておむつ1における吸収体4は、高吸収性ポリマー41及び繊維成分42を含有する、実質的に縦長に形成された液吸収保持層43を具備している。液吸収保持層43は、吸収体4の主要部を構成するもので、従来の使い捨ておむつにおいては、台紙に包まれた状態で配されていたものであるが、本実施形態においては、不織布で包まれた状態で配されている。即ち、本実施形態においては、液吸収保持層43の肌当接面P側には従来配されていた台紙が配されていない。ここで、台紙とは、パルプを一般的な抄紙機で抄紙したもので、液吸収保持層を包み込むことにより、その保形性を保ち、また、ポリマーなどの液吸収保持層の構成成分の脱落を防止するものである。尚、液吸収保持層43は、高吸水性ポリマー及び繊維成分からなるものであり、高吸水性ポリマーや繊維成分の種類等については従来公知の各種のものを用いることができる。

液吸収保持層43は、肌当接面P側及び長手方向の両側縁部43a,43aが不織布44で被覆されており、本実施形態のおむつにおいては、非肌当接面Q側を含む、幅方向断面の全周が不織布44で包まれている。

不織布44は、その坪量が7.5〜15.0g/m2 である。不織布44の坪量が7.5g/m2 未満であると、不織布の強度が低下し、液吸収保持層の保形性が低下したり、不織布の目が粗くなり、吸収保持層中のポリマーの脱落量が増大したりする。坪量が15.0g/m2 を超えると、かさが高くなることで、おむつの厚みが厚くなったり、かさをおさえるために不織布を薄くしようとすると風合いが硬くなり、製品全体の風合いを損なう。更に、使用材料が増えることでコスト高となる。これらの不都合を防止する観点から、不織布44は、その坪量が7.5〜10g/m2 であることがより好ましい。

不織布には、一般に縦方向と横方向が存在する。縦方向をMD(machine-direction)、横方向をCD(cross-direction)という。不織布のMD方向とは、不織布の製造工程において、製造工程の流れ方向のことで、不織布はその方向に繊維が配向し易いため、その方向での強度が高くなる。不織布のCD方向とは不織布の製造工程において、製造工程の流れ方向に対してそれを横切る方向、即ちMD方向に対して垂直する方向のことをいう。CD方向は、不織布繊維の配向の違いからMD方向に比べて強度が低下する。これらの不織布の方向性と強度は製品を製造する際や製品を使用する際において重要な意味をもっている。

本発明における不織布44は、その乾燥状態におけるMD方向の強度が1.0N/25mm以上である必要がある。製品加工時において、この不織布は巻ものの原反で供給されることが通常であり、不織布のMD方向の強度が1.0N/25mm未満であると、その原反を継ぎ足す時に、不織布が切断され、加工機のトラブルを生じるおそれがある。

このような不都合を防止する観点、及び不織布44上に液吸収保持層43を形成する場合における該不織布44の搬送を安定させる等の観点から、不織布44は、乾燥状態におけるMD方向の強度が3.0N/25mm以上であることが好ましく、特に5.0N/25mm以上であることが好ましい。
また、不織布の搬送安定性を向上させたり、使用時における不織布の破れや保形性の低下といった不都合を防止する観点から、不織布44の乾燥状態におけるCD方向の強度は、1.0N/25mm以上であることが好ましく、特に2.0N/25mm以上であることが好ましい。

また、本発明における不織布44は、その湿潤状態におけるCD方向の強度が0.9N/25mm以上である必要がある。湿潤状態におけるCD方向の強度が0.9N/25mm未満であると、使用時に不織布が破れて、液吸収保持層を構成するポリマー等の成分が漏れ出し着用者に付着したりする。また、使用時に吸収体が型崩れし易くなり、その型崩れ等を防止するために、吸収体4中又は該吸収体4の上若しくは下に繊維成分を配する等の保形性を高める別の手段を講ずる必要が生じる。
おむつ使用時における吸収体の型崩れを防止すると共に、繊維成分の量を削減して吸収体の薄型化を図る観点から、湿潤状態におけるCD湿潤時の強度は、0.9N/25mm以上、特に1.5N/25mm以上であることが好ましい。

ここで、不織布44の乾燥状態におけるMD方向及びCD方向の強度は、それぞれ以下のようにして測定することができる。
即ち、MD方向の強度は、不織布から、その製造時における流れ方向と同方向(MD)に長さ150mm、流れ方向と直行する方向(CD)に幅25mmの試験片を切り出し、該試験片について、テンシロン引張試験機〔(株)オリエンテック社製〕を用い、チャック間50mm、MD方向の引張速度300mm/minで引張試験を行う。そして、その際の破断強度を測定する。
CD方向の強度は、不織布から、MD方向の長さ25mm、CD方向の長さ150mmの試験片を切り出し、上記のテンシロン引張試験機を用いて、チャック間50mm、CD方向の引張速度300mm/minで引張試験を行い、同様に破断強度を測定する。

不織布44の湿潤状態の強度は、MD方向及びCD方向それぞれについて、上記の乾燥状態と同寸法に不織布を切り出し、霧吹きで水を十分吹きかけた後、それぞれについて、乾燥状態における強度測定と同様にして測定する。

不織布44は、液吸収保持層43の肌当接面P側を覆う部分に親水性領域44Aを有している。親水性領域44Aは、液吸収保持層43の幅方向中央部に形成されている。具体的には、親水性領域44Aは、不織布44として撥水性の不織布を用い、該撥水性不織布の一部に親水化処理を施して形成してある。

撥水性不織布の一部を親水性とする方法としては、下記の方法が挙げられる。
(1)不織布の原料となる原綿あるいは繊維を親水化する方法。
不織布を形成する繊維にあらかじめ親水化剤を練り込んで、繊維自体を親水化する。あらかじめ、親水化された繊維からつくられた不織布は親水性を発現する。また、原料・原綿についても同様にあらかじめ親水化を行う。これは原綿に親水化剤などを塗布することでその原綿から製造される不織布は親水性を発現する。親水化剤は、カチオン性あるいはノニオン性の界面活性剤、ポリマーなどが一般的であるが、特にこれらに限定されるものではない。これらは、所定濃度の水溶液、乳化液等にして用いることができるが、特にそれに限定されない。不織布化する際に所望部に親水性・撥水性の繊維・原綿から形成されるように製造することで、目的の不織布は容易に得られる。
また、例えば、スパンボンド不織布などを製造する際には原料となる樹脂にあらかじめ親水性の油剤を混合しておくことも、不織布に親水性を発現させるための方法として挙げられる。これはメルトブローン不織布についても同様の処理により親水性を発現させることができる。

(2)不織布に親水化剤を塗布する方法。
不織布化された後に、不織布における親水性領域を形成しようとする所望の部位に、親水性の油剤等を塗布する。親水性の油剤としては、カチオン性あるいはノニオン性の界面活性剤、ポリマーが一般的であるが、特にこれらに限定されるものではない。これらは所定濃度の水溶液や乳化液等にして用いることができるが、特にそれに限定されない。また、塗布方法についても、特に限定されないが、例えば、不織布にスプレーやグラビアなどの方法で塗布することができる。

(3)コロナ処理などの表面改質処理を行う方法。
不織布化された後に、不織布における親水性領域を形成しようとする所望の部位に、表面改質処理を施す。例えば、コロナ処理などにより表面を若干、改質することで不織布の親水性を発現させることができる。コロナ処理以外の公知の表面改質処理を施すこともできる。

撥水性不織布に親水性領域を形成する場合における親水性領域Aの幅W1は、尿等の液体を液吸収保持層43内にスムーズに導入する観点から、少なくとも4cm以上であることが好ましく、特に5〜8cmであることが好ましい。また、親水性領域Aの幅W1は、吸収体4の全幅W2に対して20〜95%であることが好ましく、特に25〜80%であることが好ましい。

不織布44は、液吸収保持層43の長手方向の両側縁部43a,43aを覆う部分44B,44Bが、撥水性を有している(以下、この撥水性を有する部分を撥水性領域44B,44Bという)。

不織布44の撥水性領域44B,44Bは、おむつ1の側方からの液の滲み出しを防止する観点から、それぞれ耐水圧が35mm以上、特に50mm以上であることが好ましい。ここで、耐水圧は、JIS L1092(低水圧法)に準拠して測定することができる。

本実施形態における不織布44について、より具体的に説明すると、該不織布44は、メルトブロー不織布からなる層の両面に、スパンボンド不織布の層がそれぞれ積層接着されてなる不織布積層体である。メルトブロー不織布は、溶融された原材料樹脂をノズルから押し出しながらエアをふきつけ、分散、積層させながらシート化するといった従来公知のメルトブローン製法に準じて製造される。

メルトブロー不織布は低坪量でも耐水圧が高いことから、不織布44の親水性領域44A以外の部分は高い撥水性を有している。このような撥水性の不織布を用いることで、吸収体4の両側部から液の滲み出しを効果的に防止することができ、横漏れが効果的に防止される。また、メルトブロー不織布の層の両面にスパンボンド不織布の層をそれぞれ積層させることで、不織布44に充分な強度が確保される。

本実施形態のおむつ1においては、防漏シート3が吸収体44の非肌当接面側のみを覆っているので、おむつ1の側部からの液漏れが起こり易いが、耐水圧が高いメルトブロー不織布の層を有する不織布44が、液吸収保持層43のほぼ全周を覆っているので、そのような液漏れが効果的に防止される。尚、メルトブロー不織布の層を二層以上にすると、防漏効果は一層向上するが、加工工程が増えたり、風合いが硬くなることがある。

本発明における不織布は、メルトブロー不織布からなる層に、高強度の出せるスパンボンド不織布を積層接着してなるものが好ましい。また、メルトブロー不織布をM、スパンボンド不織布をSとしたとき、SM、SMS、SMMS、SMMSSなどの積層構成のものを好ましく用いることができる。特にSMSについていえば、メルトブロー不織布の層の両面にそれぞれ積層接着される各スパンボンド不織布(一層)の坪量は、1.0〜7.0g/m2 、特に2.0〜6.0g/m2 であることが好ましい。両スパンボンド不織布は同一のものでも良く、或いは異なるものでも良い。

不織布44は、液吸収保持層43に粘着剤により接着されている。具体的には、不織布44に粘着剤を塗布しておき、該粘着剤の塗布面上に高吸水性ポリマー41と繊維成分42とを直接積繊して液吸収保持層43を形成してある。
不織布44が、液吸収保持層43に粘着剤により接着されていると、吸収体4の保形性がより一層向上する。従って、保形性を高める目的で従来配合されていた繊維成分等のより一層の削減が可能となる。

吸収体4の保形性を高める観点から、不織布44は、液吸収保持層43の少なくとも肌当接面側に接着されていることが好ましく、特に、液吸収保持層43の幅方向の断面全周に亘って接着されていることが好ましい。
また、粘着剤としては、スチレン系、オレフィン系、イソブチレン系などのホットメルト粘着剤等を挙げることができ、粘着剤の塗布坪量は、2.0〜10.0g/m2 、特に4.0〜6.0g/m2 が好ましい。また、粘着剤の塗工パターンは、スパイラル状、ドット状、カーテン状、ビード状等とすることができる。

次に、本使い捨ておむつの形成材料について説明する。
表面シート2、防漏シート3、立体ガード形成用のシート材及び弾性部材51、パンツ部分11を構成するレッグ部弾性部材12、シート材13及びウエスト弾性部材、並びに、吸収体4を構成する高吸水性ポリマー41、繊維成分42としては、それぞれ、従来の使い捨ておむつ等の吸収性物品に用いられている各種公知のものを特に制限なく用いることができる。繊維成分42としては、パルプ繊維又は不織布が好ましい。

本使い捨ておむつ1は、例えば次の各工程、即ち、積繊工程、吸収体の製造工程、吸収性本体の製造工程、及び吸収性本体の配置工程を経て効率的且つ経済的に製造することができる。

即ち、積繊工程においては、不織布44の裏側から吸引して該不織布44上に、高吸水性ポリマー41及びパルプ繊維等の繊維成分42を堆積させる。これにより、不織布44上に液吸収保持層43を形成させる。また、この方法に代えて、不織布44上に予めパルプ繊維や不織布等の繊維成分42を積層して積層シートを得、該積層シート上に、高吸水性ポリマー41を不織布44の裏側から吸引して堆積させても良い。このとき、不織布44上には、粘着剤を塗工しておき、不織布44と液吸収保持層43との間が接着されるようにする。

吸収体の製造工程においては、不織布44の一部(両側部)を、積繊工程で形成された液吸収保持層43上に巻き上げ該液吸収保持層43の両側部を包み込んで吸収体4を得る。このとき、液吸収保持層43の全部を一枚の不織布で被覆しなくても良く、液吸収保持層43の両側部や非肌当接面側を別の不織布で被覆しても良い。吸収性本体10の製造工程においては、吸収体の製造工程にて得られた吸収体4を、親水性領域44Aが形成された面が表面シート2側を向くように、表面シート2と防漏シート3との間に保持させて、吸収性本体10を得る。そして、吸収性本体10の配置工程においては、得られた吸収性本体10をおむつの所定の位置、具体的にはパンツ部分11の略中央部に配置固定し、おむつ1を得る。

本実施形態のおむつ1においては、このように、通気性の良い不織布44上に、高吸水性ポリマー41及び繊維成分42を直接積繊して、液吸収保持層43を形成することができる。そのため、高吸水性ポリマーの分散を容易に制御することができ、高吸水性ポリマーが所望の状態に分散された高品質な吸収体を得ることができ、延いては、吸収性能に優れたおむつを得ることができる。

また、従来の台紙に代えて、不織布44で、液吸収保持層43の肌当接面P側を被覆することにより、吸収性能、特に吸収速度の低下を防止することができるので、吸収性能を補う目的で液吸収保持層中の繊維成分量を増量したり、不織布44の上や下に吸収速度を向上させる目的で他の繊維成分からなる層を設ける必要がない。また、不織布44により、液吸収保持層43の保形性が良好となるため、従来、保形性を考慮して配合されていた、液吸収保持層43中の繊維成分量を減らすことができる。このため、本使い捨ておむつ1は、薄型化及び使用材料の低減を図る観点でも優れている。

以上、本発明の一実施形態について説明したが、本発明は種々変更が可能である。例えば、液吸収保持層43の肌当接面側と非肌当接面側とが、図3に示すように異なる不織布44’,44”により被覆されていても良い。図3に示す本発明の他の実施形態の使い捨ておむつ1’においては、液吸収保持層43の肌当接面P側を被覆する不織布44’は、中央部に親水性領域44Aを有し、両側部に撥水性領域44B,44Bを有する、上記実施形態における不織布44と同一構成の不織布(SMS)であるが、液吸収保持層43の非肌当接面Q側を被覆する不織布44”は、その全体が撥水性領域(耐水圧35mm以上)からなる他の構成の不織布(ヒートボンドやスパンボンド)である。但し、不織布44”も、不織布44’(不織布44)と同様の坪量及び強度を有していることが好ましい。

また、上記の実施形態における不織布44は、そのMD方向が液吸収保持層の長手方向に一致するように配されているが、そのMD方向が液吸収保持層の幅方向に一致するように配されていても良い。更に、本発明は、パンツ型の使い捨ておむつの他、展開型の使い捨ておむつや、失禁パット、生理用ナプキン等に適用することもできる。

本発明によれば、吸収性能及び吸収体の保形性に優れ、繊維成分等の使用量を削減して薄型化を図ることができ、効率的且つ安価に製造することができる使い捨ておむつ等の吸収性物品を提供することができる。
