【発明の属する技術分野】
本発明は、カーシートヒータや、暖房便座等に用いて、柔軟性を有し、局面形状にフィットできる発熱体や、温度を検知する温度センサーや、過電流保護素子に利用できるPTC抵抗体に関するものである。

【従来の技術】
この種のPTC抵抗体は、図7に示したように、セラミックや絶縁処理された金属板等の柔軟性のない固い基板20上に、先ず、電極22を印刷し、続いて導電性インキ組成物21を印刷あるいは塗布し、任意の厚さ及び形状の塗膜を形成することにより得られるものであり、従来から、特殊な形状や小型の発熱体、過電流保護素子として使用されているものである。なお、23は被覆材である。

このPTC抵抗体に使用される導電性インキ組成物21としては、結晶性高分子からなるベースポリマーと、カーボンブラック、金属粉末、グラファイトなどの導電性微粉末を溶剤に分散させてなるものなどが提案されている。

導電性インキ組成物21は、温度上昇によって急峻なPTC特性を示す塗膜を形成することができる。このPTC特性は、温度上昇による結晶性高分子の体積膨張により導電性物質の連鎖が切断され、それに伴って抵抗が上昇することによって発現するものである。

【発明が解決しようとする課題】
しかし、前記従来のPTC抵抗体は、柔軟性のない固い基板20上に形成されていることや、ベースポリマーとして柔軟性に欠ける結晶性高分子を用いているために、カーシートヒータのような身体にフィットした用途や、便座等の曲面形状物に装着することができないと言う課題を有していた。

もちろん、樹脂やエラストマーなどのフィルムを基材に用いればある程度の柔軟性を有するPTC面状発熱体にすることはできるが、荷重繰り返しや通電(連続、間欠)試験により抵抗値が変化してしまうと言う課題を有していた。今日まで柔軟性を有し、繰り返し折り曲げの負荷のかかる環境下での使用に耐えるPTC抵抗体は開発されていない。

本発明は、前記従来の課題を解決するものであり、安定したPTC特性を有し、かつ柔軟性のあるPTC抵抗体を提供することを目的とするものである。

【課題を解決するための手段】
前記目的を達成するために、本発明のPTC抵抗体は、結晶性樹脂と導電性微粉末と親和性付与剤とを混錬・熱処理してなる樹脂組成物と、柔軟性エラストマーとを、前記樹脂組成物及びエラストマーに対して親和性を有する溶剤と接着性を有する接着性重合体とともに細分化し、分散してなるペーストを作製し、前記ペーストを基材に塗布乾燥してなる。

以上の構成として、結晶性樹脂と導電性微粉末とを親和性付与剤で化学的及び物理的に結合した樹脂組成物とするとともに、樹脂組成物と柔軟性エラストマーとの表面を溶剤で部分的に可溶化して比表面積を増大させて両者の接触面積を増加させるとともに、その間を接着性重合体で結合した構造として、安定したPTC特性を有し、かつ柔軟性のあるPTC抵抗体を抵抗できる。

【発明の実施の形態】
請求項1に記載した発明は、結晶性樹脂と導電性微粉末と親和性付与剤とを混練・熱処理してなる樹脂組成物と、柔軟性エラストマーと導電性微粉末とを混練してなるエラストマー組成物とを、前記樹脂組成物及び前記エラストマー組成物に対して親和性を有する溶剤と接着性を有する接着性重合体とともに細分化し、分散してなるペーストを作製し、前記ペーストを基材に塗布乾燥してなるPTC抵抗体とすることにより、結晶性樹脂と導電性微粉末とを親和性付与剤により化学的及び物理的に結合した樹脂組成物とするとともに、樹脂組成物と柔軟性エラストマーとを接着性重合体で接合した構造とすることができ、また、樹脂組成物だけではなく、エラストマー組成物にも導電性を付与して、均一な導電性を有し、柔軟性のあるPTC抵抗体とすることができる。

【実施例】
(実施例1)
図1、図2は本発明の実施例1におけるPTC抵抗体を示している。

PTC抵抗体1は、結晶性樹脂と導電性微粉末と親和性付与剤とを混練・熱処理してなる樹脂組成物2と、柔軟性エラストマー3とを、前記樹脂組成物2及び柔軟性エラストマー3に対して親和性を有する溶剤と接着性を有する接着性重合体4とともに細分化し、分散してなるペーストを作製し、前記ペーストを基材6に塗布乾燥してなるものである。

そして、結晶性樹脂としてエチレン酢酸ビニル共重合体(融点73℃)28重量部と、導電性微粉末としてダイアブラックG(三菱化成)37.5%とデンカアセチレンブラック(電気化学)62.5%との割合で60重量部とを熱ロールで混練して結晶性樹脂に導電性微粉末を分散させ、終了間際に親和性付与剤として化学架橋剤0.5重量部を投入・混練して得た混練物を、160℃で1時間熱処理し架橋反応を終了して樹脂組成物2を作製した。

続いて、樹脂組成物2を88重量部と柔軟性エラストマー3としてポリオレフィン系熱可塑性エラストマー「ミラストマー」(三井化学)12重量部とを混練して得た混練物の21重量部と接着性重合体4としてニトリルゴム系接着剤(ニトリルゴム30%、芳香族系溶剤70%)8重量部と溶剤として高沸点芳香族溶剤71重量部とを3本ロールで細分化し、分散させてペーストを作製した。そして、銀ペーストを塗布乾燥して櫛形電極5(電極間隔3mm、電極長さ30mm、繰り返し数12)を作製した不織布(原材料:ポリエステル繊維)を基材6として、これに前記ペーストを塗布乾燥してPTC抵抗体1を得た。なお、7は柔軟性被覆材である。

こうして得たPTC抵抗体1は、20℃の抵抗値(R20)25Ω(面積抵抗値3kΩ/□)、20℃の抵抗値に対する50℃の抵抗値の比(R50/R20)は3で、無負荷開放時の発熱温度は20℃で45℃であった。また、80℃雰囲気下での通電試験において5000時間以上抵抗値に変化が見られなかった。さらに、人の膝頭を想定した半円球を50mmストロークで繰り返し荷重を与える加振評価試験において10万回以上、抵抗値に変化が見られなった。こうして、PTC抵抗体1が、例えば、カーシート用面状発熱体として最適なPTC特性と柔軟性を有することを確認した。

なお、上記実施例においては、導電性微粉末と親和性付与剤とを結晶性樹脂のみに加えた場合を示したが、結晶性樹脂と柔軟性エラストマーと親和性付与剤とを同時に混練・熱処理しても柔軟性を付与する目的では良いことは言うまでもない。また、基材6に電極5とペーストを塗布乾燥してPTC抵抗体としたものについて説明したが、実用の際には図2に示したように、基材6には、ペーストが付着しやすいように、その表面が多少の多孔質性(凹凸性)と、抵抗体や電極を下部外気雰囲気から遮蔽するためのガスバリアー性と、スクリーン印刷可能とするペースト不通過性(基材バキューム固定時にペーストが吸引されないこと)が要求されるとともに、上部外気雰囲気から抵抗体や電極を遮蔽し外部との接触による損傷を防ぐための柔軟性被覆材7が必要であることは言うまでもない。さらに、電極を介してPTC抵抗体に給電するための端子部も必要であるが省略している。

(実施例2)
次に、本発明の実施例2について説明する。実施例1では、樹脂組成物2の結晶性樹脂としてエチレン酢酸ビニル共重合体を用いたが、それ以外にエチレン酢酸ビニル共重合体鹸化物、低密度ポリエチレン、高密度ポリエチレンを単独、又は組み合わせて用いて、種々の発熱温度を有するPTC抵抗体とすることができる。

すなわち、エチレン酢酸ビニル共重合体を用いた場合には約60℃から90℃、エチレン酢酸ビニル共重合体鹸化物の場合には約90℃から100℃、低密度ポリエチレンの場合には約90℃から110℃、高密度ポリエチレンの場合には約110℃から120℃の急峻な温度に対する抵抗上昇域(スイッチング温度)を有し、60℃から120℃までの温度領域をカバーできるPTC抵抗体を提供できる。なお、前述した温度は保温負荷時の発熱温度に相当するもので、無負荷時の発熱温度はそれよりも約20〜30℃低い(室温20℃)。

(実施例3)
次に、本発明の実施例3について説明する。この実施例では、樹脂組成物2の導電性微粉末として、ダイアブラックG(三菱化学(株)製、粒子径80nm、DBP吸油量85ml/100g)等の低ストラクチャーカーボンブラックと、MA600(三菱化学(株)製、粒子径20nm、DBP吸油量120ml/100g)等の高ストラクチャーカーボンブラックとを用いたPTC抵抗体とした。

ここで、低ストラクチャーカーボンブラックとは、粒子径が約50以上で比較的大きく、DBP吸油量が約50から100の間のもので、高ストラクチャーカーボンブラックとは、粒子径が50nm以下で、DBP吸油量が約100以上のものを意味する。

この構成により、我々が見出した、低ストラクチャーカーボンブラックは大きい抵抗温度特性、すなわち、所定の温度(用いた結晶性樹脂の融点近傍)での抵抗の急峻な立ち上がりの度合いが大きい特性を有するのに対して、高ストラクチャーカーボンは低い抵抗温度特性を有し、一方、抵抗の安定性(温度履歴繰り返しによる抵抗値の安定性)は高ストラクチャーカーボンブラックの方が低ストラクチャーカーボンブラックより大きいという知見をもとに、この両者のカーボンを、用いる結晶性樹脂に応じて任意の割合で組み合わせて用いることで、所定の抵抗温度特性を有し、かつ抵抗安定に優れたPTC抵抗体を提供できる。

なお、上記実施例においては、2種類のカーボンブラックについて述べたが、これに限定するものでないことは言うまでもない。低ストラクチャーカーボンブラックとして、#5(三菱化学(株)製、粒子径76nm,DBP吸油量70ml/100g)、高ストラクチャーカーボンブラックとしては、MA600(三菱化学(株)製、粒子径20nm,DBP吸油量120ml/100g)、PrintexL(デグサ社製、粒子径23nm,DBP吸油量115ml/100g)等を用いても良い。

(実施例4)
次に、本発明の実施例4について説明する。この実施例は、樹脂組成物2の親和性付与剤として、化学架橋剤、カップリング剤、オレフィン接着性ポリマーを単独、又は組み合わせて用いるものである。

この構成により、例えば、結晶性樹脂Aとして、融点73℃のエチレン酢酸ビニル共重合体と、結晶性樹脂Bとして、融点130℃の高密度ポリエチレンからそれぞれ樹脂組成物8及び9を作製し、両者を等量用いてPTC抵抗体とした場合には、両者の融点間の温度で抵抗値が増大する新規な抵抗温度特性を有するPTC抵抗体を提供できる。エチレン酢酸ビニルのように結晶性の低い樹脂の場合には、温度とともに徐々に立ち上がる抵抗温度特性を有するが、その場合には速熱性に欠けるという欠点を有する。一方、高密度ポリエチレンのように結晶性の高い樹脂の場合には、融点近傍まではほぼ一定の抵抗値で、融点近傍で急激に抵抗値が増大する抵抗温度特性を有するが、速熱性には優れるが低い温度での発熱温度設定には不適合という欠点を有する。一方、塗膜の性状としては、結晶性の低いエチレン酢酸ビニル共重合体の方が高密度ポリエチレンよりも良好である。こうした特性を有する2つの樹脂組成物8、9を同時に用いると、図4から明らかなように、その中間の抵抗温度特性を示し、速熱性と発熱温度の両方をほぼ満足するとともに、塗膜性状の良いPTC抵抗体を提供できる。
