<第1実施形態>
本発明の第1実施形態を図1ないし図7によって説明する。コモンレール1を構成する長尺状のレール本体2は、S45C材による鍛造品またはSCM(クロム・モリブデン鋼)材等によって形成されており、その内部に長手方向に延びたレール孔3が形成されている。レール孔3の左右端には、それぞれ図示しない接続部材が螺合される第1ねじ部2aおよび第2ねじ部2bが形成され、第1ねじ部2aに螺合された接続部材には圧力センサが連結される。コモンレール1は4気筒エンジン用であり、レール本体2にはその長手方向に均等な間隔で5つの円筒形の燃料管接続部4が形成されている。

各々の燃料管接続部4はレール本体2から突出しており、それぞれには分岐孔5が形成され、分岐孔5の燃料管接続部4の上面への開口部には、テーパ状の配管座面5aが形成されている。燃料管接続部4のうちのいずれか1つの配管座面5aには、入力用として燃料供給用の高圧ポンプが連結された燃料供給管が接続され、高圧ポンプによって燃料タンクの燃料が昇圧された後、レール孔3内に導入される。その他の4つの燃料管接続部4の配管座面5aには、図示しない各インジェクタに接続される燃料供給管のシール面が液密的に係合する。また、レール孔3の内周壁には、各々のオリフィス孔6の一端が開口され、オリフィス孔6の他端は各々の分岐孔5に連結されている。尚、各々の燃料管接続部4の外周部には上述した燃料供給管を連結する際に、配管締付用のナットが螺合するねじ部4aが形成されている。

図2に示すように、分岐孔5は図1に示した配管座面5aと連結した直管部5bと、直管部5bの下端に形成され、オリフィス孔6に向けて先細りとなるテーパ部5cとによって構成されている。直管部5bおよびテーパ部5cは、それぞれ本発明の分岐孔5の側面部および分岐孔5とオリフィス孔6とを連結する連結部に該当する。オリフィス孔6はその上端部においてテーパ部5cと連結している。オリフィス孔6のレール孔3への開口端部6aにおいてはエッジ形状を無くすために、その全周に渡り滑らかなR面取りが施されている。ここで、R面取りとは、適当な大きさの半径による曲面が形成される面取りを言う。

上述したように、本実施形態によるコモンレール1は、オリフィス孔6の分岐孔5へ連結する端部6bおよび分岐孔5の直管部5bとテーパ部5cとによって形成された隅部5dを滑らかに面取りしたことによって、オリフィス孔6の端部6bおよび分岐孔5の隅部5dへの応力集中を防ぎ、内圧疲労強度を向上させることができる。

次に、本実施形態によるコモンレール1の製造方法について説明する。図4に示すように、最初に、円柱状の本体部MBの上に等間隔に5つの円柱形のボス部BSが形成された素材WMに、ガンドリル等によって本体部MBの長手方向にレール孔3を形成する(レール孔形成ステップ)。必要であれば、ガンドリルによる切削の後、リーマー等によってレール孔3の表面仕上げを行ってもよい。その後、レール孔3の両端部にねじ切り用の下穴を開けた後、図1に示した第1ねじ部2aおよび第2ねじ部2bを形成する。第1ねじ部2aおよび第2ねじ部2bは、レール孔3が形成された後であれば、いつ形成されてもよく、分岐孔5およびオリフィス孔6が形成された後に形成されてもよい。

上述したように、本実施形態によるコモンレールの製造方法は従来の工法を多用することにより、レール孔形成ステップ、分岐孔形成ステップ、オリフィス孔形成ステップ、および面取りステップによって構成しているため、従来のコモンレールの製造工程を大幅に変えることなく、本発明のコモンレール1を製造することができる。また、流体研磨法を用いることによって、レール本体2内に工具等を進入させることなく容易に面取りを施すことができる。さらに、流体研磨法を施すことによって、分岐孔5の直管部5bおよびテーパ部5cの面粗さが向上するため、直管部5bおよびテーパ部5cへの応力集中を防ぎ、内圧疲労強度を向上させることができる。

本発明は上述の記載及び図面によって説明した実施形態に限定されるものではなく、例えば次のような実施形態も本発明の技術的範囲に含まれ、さらに、以下の記載以外にも要旨を逸脱しない範囲内で種々変更して実施することができる。
(1)本発明によるコモンレールは、4気筒エンジン以外の多気筒エンジンにも適用され、分岐孔およびオリフィス孔について、それぞれ7個または4個、あるいはそれ以外の数を有していてもよい。
(2)面取り部の加工方法は流体研磨加工法のみでなく、電解加工法、カッターによる切削あるいは分岐孔側またはレール孔側からポンチによってエッジ部を押さえて面取り部を形成する面押し等も適用可能である。
(3)面取り部の形状は、互いに半径の異なる複数の曲面によるR面取りを組み合わせたもの、複数の直線を曲面で連結したもの、曲面を徐変させたもの等、応力が集中することを防ぐことができる形状のものであればあらゆる形状の面取りが可能である。
(4)レール本体を形成する材料には、機械構造用炭素鋼鋼管(シームレス鋼管)あるいはSTS480相当の高圧配管用の鋼管等を使用することもできる。これらの材料を使用する場合、分岐孔を備えた燃料管接続部は、溶接、ロウ付け、ねじ締め等によって本体部に結合される。また、上述の材料を使用する場合、レール孔形成ステップは省略することができる。
