本発明は、着用者に与える感触が良好であり、しかも経血や尿等の液体を吸収体に素早く移行させ、ムレによる不快感や皮膚トラブルの発生を防止することのできる吸収性物品用の表面シート又は吸収性物品に関する。

【従来の技術及び発明が解決しようとする課題】
特開2002−65736号公報(特許文献1)には、液透過性の基材と該基材の表面に設けられたフィラメント層とを有し、両者が部分的に接合されて複数の接合部が形成されており、接合部と接合部との間においてフィラメントがループ部を形成している表面層を具備する吸収性物品が記載されている。また、同公報には、フィラメントを受液側にして配置することにより着用者の装着感触を良好にすることができる旨が記載されている。
しかし、同公報記載の表面層は、該表面層上に排出された液を素早く吸収体に移行させ得る構造とはなっておらず、そのため、表面近傍に液が残って、ムレによる不快感や、痒み・カブレといった皮膚トラブルを生じる恐れがある。また、特に吸収性物品が、生理用ナプキンの場合には、表面付近に残る経血の色が目立ち、使用者に不清潔な印象を与え易い。

【課題を解決するための手段】
本発明は、吸収性物品の肌当接面に用いられる吸収性物品用の表面シートであって、着用者の肌側に向けられるフィラメント層と吸収体側に配される基材層とを有しており、該フィラメント層と該基材層とが部分的に接合されて複数の接合部が形成されており、該フィラメント層が、該接合部以外の部分において着用者の肌側に向けて凸のループ部を形成しており、前記接合部に、該接合部を貫通する導液孔が形成されており、前記フィラメント層を構成する複数本のフィラメントは、前記表面シートを肌当接面側から平面視したときに概ね一方向に延びており、前記導液孔は、前記接合部における前記一方向の略中央部に形成されており且つ該一方向に直交する方向に延びるように形成されており、前記導液孔の平面視形状が、前記一方向に直交する方向に延びる長方形状であり、該導液孔は、前記フィラメント層側の開口部の該一方向の開口幅W1が、前記接合部の該一方向の幅W2の20〜50%である吸収性物品用の表面シートを提供することにより、上記の目的を達成したものである。

【発明の実施の形態】
以下、本発明をその好ましい実施形態に基づいて説明する。
本発明の一実施形態としての吸収性物品用の表面シート1は、図1〜図3に示すように、生理用ナプキン(吸収性物品)10の肌当接面に用いられており、該表面シート1は、着用者の肌側に向けられるフィラメント層2と吸収体側に配される基材層3とを有しており、該フィラメント層2と該基材層3とが部分的に接合されて複数の接合部4が形成されており、且つ該フィラメント層2が、該接合部4以外の部分において着用者の肌側に向けて凸のループ部5を形成している。

本実施形態の表面シート1における各接合部4には導液孔6が形成されている。各導液孔6は、図3に示すように、接合部4(フィラメント層2及び基材層3)を貫通し、フィラメント層2側の開口部61及び基材層3側の開口部62を有している。
導液孔6の開口部61,62の形状は、接合部4の外形と略相似形の矩形状であり、導液孔6は、各接合部4のX方向の略中央部に形成されている。
導液孔6は、図3に示すように、表面シート1のX方向の縦断面が略逆台形状で、Y方向の縦断面が略矩形状である。導液孔6の水平断面の断面積は、フィラメント層2側の開口部61から基材層3側の開口部62に向かうに連れて漸減している。フィラメント層2側の開口部61より基材層3側の開口部62を小さくすることで、肌当接面から吸収層へスムーズに液が導かれ、表面への液残りが更に低減される。
また、図示しないが、基材層3側の開口部62の開口周縁部は、吸収体12側に突出している。そのため、導液効果が向上し、一層、接合部での液の滞留を防止することができる。

弾性部材7は、基材層3に収縮性を付与するものであり、各々X方向に伸張させた状態で、同じくX方向にある程度伸張させた状態の基材層に固定した後、伸張状態を解除することにより、該基材層3と共に収縮した状態となっている。本実施形態における弾性部材7は、図2に示すように、各ループ部のY方向の中央部付近を通るように配されており且つ導液孔6部分では切断されているが、弾性部材7をX方向に連続的に配することもできる。その場合、弾性部材7は、導液孔6部分を避けるように配することもできるし、導液孔6を横断するように配することもできる。弾性部材7は、接着剤等の各種公知の接合手段により基材層3の片面に固定されている。

本実施形態の表面シート1の形成材料について説明する。
フィラメント層2を構成するフィラメントとしては、基材層3と熱融着により接合可能なように、熱融着性繊維、特に熱可塑性ポリマー材料からなる繊維であることが好ましい。熱可塑性ポリマー材料としては、ポリエチレンやポリプロピレン等のポリオレフィン、ポリエチレンテレフタレート等のポリエステル、ポリアミドなどが挙げられる。また、これらの熱可塑性ポリマー材料の組み合わせからなる芯鞘型又はサイド・バイ・サイド型の複合繊維を用いることもできる。更に、メルトブロー繊維やスプリットヤーン等を用いることもできる。

基材層3の形成材料としては、各種製法による不織布、有孔フィルム、不織布と有孔フィルムとの積層シートが挙げられ、特に不織布であることが好ましい。不織布としては、熱融着法によって形成された不織布、水流交絡法によって形成された不織布、ニードルパンチ法によって形成された不織布、溶剤接着法によって形成された不織布、スパンボンド法によって形成された不織布、メルドブローン法によって形成された不織布等が挙げられる。
不織布を構成する繊維としては、基材層3とフィラメント層2とを熱融着可能とし且つ高い接合強度を得る観点から、熱可塑性ポリマー材料からなる繊維が好ましい。熱可塑性ポリマー材料としては、ポリエチレンやポリプロピレン等のポリオレフィン、ポリエチレンテレフタレート等のポリエステル、ポリアミドなどが挙げられる。また、これらの熱可塑性ポリマー材料の組み合わせからなる芯鞘型又はサイド・バイ・サイド型の複合繊維を用いることもできる。また、レーヨン、コットン等の親水性繊維を混ぜても良い。

弾性部材7の形成素材としては、天然ゴムの他、スチレン−ブタジエン、ブタジエン、イソプレン、ネオプレン等の合成ゴム、EVA、伸縮性ポリオレフィン、ウレタン等を挙げることができる。弾性部材7の形態としては、糸状又は紐状のものの他、網状のものを用いることもできる。

次に、本発明の吸収性物品用の表面シートの製造方法の一実施形態について、上述した表面シート1を製造する場合を例に、図4を参照して説明する。
先ず、一方向に連続搬送される基材層3の片面に、接着剤等の公知の接合手段により、複数本の弾性部材7を、該基材層3の流れ方向に伸張させた状態で固定する。この固定時には、基材層3もある程度伸張状態としておくことが好ましい。

次いで、基材層3の他面にフィラメント層2を積層する。そして、得られた積層体を、周面に、接合部形成用の多数の凸部82を有する凸ロール81と該凸ロール81に対向配置された受けロール84との間に挿通し、該凸部82と受けロール84の周面との間で加圧及び加熱することにより、基材層3とフィラメント層2とを部分的に熱融着させ、前記接合部4を形成させる。両ロール81,84は、少なくとも前記凸部82を加熱しておく。
尚、図4に示す凸ロール81は、各凸部82の中央部に、導入孔6を形成するための断面略三角形状の突起83を有しており、接合部4と導液孔6とが同時に形成される。受けロール84は、外周部が圧縮弾性を有する材料から形成されている。

しかも、ループ部5内又は隣接するループ部間の隙間を吸収体12に向かって流れた液体(経血等)が、熱融着により形成された接合部4近傍で滞留することなく、導液孔6を介してスムーズに吸収体12内へと移行するため、排出された液体(経血等)がシートの表面近傍に滞留することにより発生する、ムレによる不快感や皮膚トラブル等の発生を防止することができる。尚、図1又は図3に示した生理用ナプキン10は、液透過性の表面シートとしての表面シート1、液不透過性の裏面シート11、及びこれら両シート間に介在された液保持層の吸収体12とからなる。

また、本実施形態の表面シートの製造方法によれば、このような表面シート1を簡易な設備で効率的に製造することができる。

以上、本発明の好ましい実施形態について説明したが、本発明は、上述した実施形態に制限されず適宜変更可能である。
例えば、上述した表面シート1におけるループ部5は、基材層3に固定した弾性部材7により該基材層3に弾性伸縮性を付与しておき、その弾性伸縮性を利用してフィラメント層2の一部を隆起させたものであったが、それに代えて、それ自体が弾性伸縮性を有する基材層3を用い、その収縮力を利用してループ部5を形成させることもできる。例えば、スパンデックス、加流により化学架橋された天然ゴム等からなる弾性材料を構成繊維中に混合して得た不織布や繊維ウエブにより、弾性伸縮性を有する基材層3を形成し、この弾性伸縮性を利用してループ部5を生じさせることもできる。

また、所定の処理により収縮する基材層3の収縮力を利用してループ部5を生じさせることもできる。所定の処理により収縮する基材層3の形成材料としては、熱処理により収縮する不織布又は繊維ウエブ(熱収縮性繊維100%からなるものも含む)や、熱処理により収縮する有孔シート等を用いることができ、特に、加工的にも容易で且つ収縮レベルを制御し易いという観点から、特に熱処理により捲縮する潜在捲縮性繊維を主体とするもの(潜在捲縮性繊維100%からなるものを含む)を好ましく用いることができる。
潜在捲縮性繊維は、加熱される前は、従来の不織布用の繊維と同様に取り扱うことができ、且つ所定温度での加熱によって螺旋状の捲縮が発現して収縮する性質を有する繊維である。潜在捲縮性繊維は、例えば収縮率の異なる2種類の熱可塑性ポリマー材料を成分とする偏心芯鞘型複合繊維又はサイド・バイ・サイド型複合繊維からなる。その例としては、特開平9−296325号公報や特許2759331号明細書に記載のものが挙げられる。
