本発明はAl基複合部材の製造方法、特に、急冷凝固Al合金粉末と硬質粒子とよりなる原料粉末の調製、その原料粉末よりなるビレットを用いた押出し加工および押出し材より切出された素材を用いた鍛造加工を順次行ってAl基複合部材を得る方法に関する。

【従来の技術】
従来、前記原料粉末の調製に当っては、一般に高エネルギのブレード回転型混合機が用いられている。また押出し加工には、通常1個のダイス孔を有するダイスが用いられ、さらに鍛造加工は、通常熱間にて行われている。

【発明が解決しようとする課題】
しかしながら、従来のブレード回転型混合機によると、その高エネルギに起因して、急冷凝固Al合金粉末と硬質粒子との均一な混合が生じる前に造粒現象が発生するため、混合粉末中には硬質粒子量の多い凝集体が存在する。この凝集体の直径が約200μmを超え、また混合粉末中における凝集体の量が混合粉末1kg当り6個を超えると、Al基複合部材の常温および高温疲労強度、靱性等に悪影響を与える、という問題があった。

また従来の押出し加工法によると、ビレットの直径に対して押出し材の断面寸法が極端に小さい場合、つまり押出し比が大きすぎる場合には、押出し面圧が限界に達し、また押出しがスムーズに行われないことからビレットの温度が低下し、これらに起因して押し詰まりが発生する、という問題があった。

さらに従来の熱間鍛造法によると、素材の加熱温度、つまり鍛造温度を450〜550℃といったように比較的高く設定しているので、Al合金マトリックスの材料特性の低下を招き易く、また金型の熱劣化によりその耐久性が損われる、という問題があった。

【課題を解決するための手段】
本発明は、従来法における原料粉末の調製、押出し加工および鍛造加工に関する各種問題点を解決することが可能な前記Al基複合部材の製造方法を提供することを目的とする。

前記目的を達成するため本発明によれば、容器が所定の自転軸周りに回転すると同時にその自転軸と交差関係にある所定の公転軸周りにも回転するように構成された自転公転型混合機を用いて、前記容器内に入れた急冷凝固Al合金粉末と硬質粒子とよりなる原料粉末を調製する工程と、前記原料粉末よりなるビレットを用いて、多孔ダイスによる押出し加工を行う工程と、押出し材より切出された素材および密閉金型を用いて温間鍛造を行う工程とを含むことを特徴とする、Al基複合部材の製造方法が提供される。

【発明の実施の形態】
図1は、Al基複合部材としての内燃機関用バルブスプリングリテーナ1を示し、そのバルブスプリングリテーナ1はAl合金マトリックスとそれに均一に分散する硬質粒子とよりなる。

バルブスプリングリテーナ1の製造に当っては、従来のブレード回転型混合機に比べて低エネルギの自転公転型混合機を用いて、急冷凝固Al合金粉末と硬質粒子とよりなる原料粉末を調製する工程と、原料粉末よりなるビレットを用いて、多孔ダイスによる押出し加工を行う工程と、押出し材より切出された素材および密閉金型を用いて温間鍛造を行う工程とが用いられる。

図2に示すように、低エネルギの自転公転型混合機2は、急冷凝固Al合金粉末と硬質粒子とを入れた容器2aが自転軸3周りに回転すると同時にその自転軸3と交差関係にある公転軸4周りにも回転するように構成されたものである。このように、低エネルギの自転公転型混合機1により原料粉末の調製を行うと、局部的なエネルギの集中による造粒現象の発生を回避し、また機内にデッドゾーンが無いこともあって、均一な混合が現出し、これにより硬質粒子を十分に分散させることが可能である。

押出し加工においては次のような手段が採用される。(1)図3に示すように、原料粉末を用いてCIPを行うことにより短円柱状ビレット5を製造する。(2)ビレット5を押出し温度に加熱する。(3)図4に示すように、ビレット5を、押出し機6の加熱されたコンテナ7に装入する。この場合、ダミーブロック8および多孔ダイス9はそれぞれ加熱され、一方、ラム10およびダイステム11は加熱されていない。図5に明示するように、多孔ダイス9は周方向に配列された6個のダイス孔12を有する。(4)多孔ダイス9をダイステム11により固定した状態において、ラム10によりコンテナ7、ビレット5およびダミーブロック8を図4、矢印方向に移動させて、6本の押出し材13を同時に得る。

このように押出し加工において多孔ダイス9を用いると、押出し比が大きすぎる場合にも、押出し面圧を下げてスムーズな押出しを行い、これにより押し詰りの発生を回避することが可能である。

この場合、初期押し詰りの発生を防止するために、多孔ダイス9の温度を比較的高く設定すると共にその温度低下を補正して、初期押出し荷重を低下させることは有効な手段である。また途中押し詰りの発生を防止するために、ダミーブロック8によりビレット5を保温することは有効な手段である。

温間鍛造加工においては、図6に示すように押出し材13から素材14を切出し、次いで素材14に潤滑処理を施し、その後密閉金型を用い、鍛造温度250〜300℃にて鍛造を行って、図7に示すバルブスプリングリテーナ1を得る。

このように温間鍛造法を採用すると、鍛造温度を比較的低く設定してAl合金マトリックスの材料特性の低下を回避し、また密閉金型の延命を図ることが可能である。その上、密閉金型の使用により歩留りも良好である。

前記急冷凝固Al合金粉末、したがってAl合金マトリックスは4原子%≦TM≦7原子%、0.5原子%≦X≦3原子%、1原子%≦Si≦3原子%および残部Alよりなり、TMはFeおよびNiから選択される少なくとも一種であり、またXはTi、Zr、Mgおよび希土類元素から選択される少なくとも一種である。

前記硬質粒子はAl2 O3 粒子であって、その平均粒径D3 は1.5μm≦D3 ≦10μmであり、また その体積分率Vfは0.5%≦Vf≦20%に設定される。

各合金元素の含有量を前記のように特定すると、この組成が高い非晶質相形成能を持つことからAl合金マトリックスの金属組織が均一で、且つ微細となり、これによりAl合金マトリックスは優れた耐熱強度および靱延性を有すると共に高温下において高い疲労強度を有する。

合金元素において、Fe等のTMは耐熱強度向上に寄与する。ただし、TM含有量がTM<4原子%では耐熱強度が低くなり、一方、TM>7原子%では靱延性が大幅に低下する。

Ti等のXおよびSiは非晶質相形成能の向上に寄与する。ただし、Si含有量がSi<1原子%であるか、Si>3原子%であると、非晶質相形成能が低下するため靱性および高温下における疲労強度が低下する。

この場合、マトリックスを構成するAl結晶の平均粒径D1 はD1 ≦1μmであると共に金属間化合物の平均粒径D2 はD2 ≦0.5μmである。ただし、Al結晶の平均粒径D1 がD1 >1μmであるか、金属間化合物の平均粒径D2 がD2 >0.5μmであると、耐熱強度、または耐熱強度および高温下における疲労強度が低下する。

通常、Al基複合部材におけるAl2 O3 粒子等の硬質粒子の体積分率Vfは、その分散性を配慮して、10%程度が上限であるが、本発明においては、原料粉末調製時に硬質粒子の均一分散を達成し得ることから、その体積分率Vfの上限を略2倍に高めることが可能である。

以下、バルブスプリングリテーナ1の製造について具体的に説明する。

I.原料粉末の調製(図2)
Al91Fe6 Ti1 Si2 合金組成(数値の単位は原子%)の溶湯を調製し、次いでこの溶湯を用いたエアアトマイズ法の適用下で急冷凝固Al合金粉末を製造し、その後、粉末に分級処理を施して粒径75μm以下の粉末を得た。

急冷凝固Al合金粉末(粒径75μm以下)に、平均粒径D3 がD3 =3μmであるAl2 O3 粒子を、その体積分率Vfが5%となるように添加し、次いでこれらを低エネルギの自転公転型混合機2内に投入して、次のような条件で原料粉末の調製を行った。即ち、回転数:自転30rpm 、公転15rpm ;容量:20kg/バッチ;雰囲気:アルゴンガス;分散メディア:直径10mmのアルミナボール(またはジルコニアボール)を5kg;混合時間:3時間.
II.押出し加工(図3〜5)
前記原料粉末を用い、圧力180MPaの条件下でCIPを行うことにより直径約150mm、長さ約300mmのビレット5を製造した。

このビレット5を用い、押出し比11、押出し温度475℃、コンテナ温度450℃、多孔ダイス温度530℃、ダミーブロック温度530℃の条件で押出し加工を行って、直径23mmの6本の押出し材13を得た。

III .鍛造加工(図6,7)
押出し材13から素材14を切出し、次いで素材14にMoS2 を用いた潤滑処理を施し、その後密閉金型を用い、鍛造温度270℃にて温間鍛造を行ってバルブスプリングリテーナ1を得た。

前記バルブスプリングリテーナ1に対応する試験片(実施例)と、前記急冷凝固Al合金粉末のみを用いて温間鍛造により得られたバルブスプリングリテーナに対応する試験片(比較例)について、23℃(常温)から300℃(高温)までの温度範囲で回転曲げ疲労試験を行ったところ、表1の結果を得た。

図10は表1をグラフ化したものである。図10から、実施例による試験片は比較例による試験片に比べて常温および高温における疲労強度が高く、バルブスプリングリテーナ1に要求される常温疲労強度220MPa以上および高温(200℃)疲労強度190MPa以上の両要件をそれぞれ満足していることが明らかである。

通常、前記Al合金マトリックスにAl2 O3 粒子を分散させると、その部材の疲労強度はAl合金マトリックスのそれよりも低くなる傾向があるが、実施例による試験片においては、Al2 O3 粒子の均一分散による複合効果が発現しているので、前記のような好結果が得られるのである。

また原料粉末の調製に当り、従来のブレード回転型混合機を用いた、ということ以外は前記実施例と同様の方法を行って他の比較例による試験片を製造した。実施例による試験片および他の比較例による試験片について、引張強さ、耐力、シャルピー衝撃値および伸びについて測定を行ったところ、表2の結果を得た。

表2から明らかなように、実施例1による試験片は、他の比較例による試験片に比べて優れた強度および靱延性を有する。これは次のような理由による。即ち、実施例による試験片においてはAl2 O3 粒子が均一に分散すると共にそのAl2 O3 粒子とAl合金マトリックスとが緊密に接触しているが、他の比較例による試験片においてはAl2 O3 粒子の凝集体が存在して、その内部にAl合金が未充填の微小空隙が発生し、これが欠陥として作用しているからである。

また両試験片について、次のような条件で摩耗試験を行った。試験条件は次の通りである。すべり速度:2m/sec ;荷重:約49N;潤滑剤:エンジンオイル;潤滑剤供給量:10cc/min ;相手材:鋳鉄ディスク.
実施例による試験片の摩耗量は0.01mm3 であったが、他の比較例による試験片の摩耗量は2.4mm3 であって、この値は前記Al合金マトリックスのみからなる試験片の摩耗量と略同じであった。このように摩耗量が多いのは、Al2 O3 粒子の不均一分散および前記凝集体の存在に起因する。

本発明によれば、前記のような手段を採用することによって、優れた機械的特性を有するAl基複合部材を量産することが可能な製造方法を提供することができる。
