【発明の属する技術分野】
本発明は、内面側に炭素を主要構成元素とするアモルファスカーボン被膜を備える内面被覆ポリエステル樹脂製容器に関するものである。

【従来の技術】
従来、飲料、食品、エアゾール、化粧品、医薬品等の流動性物質の容器として、ポリエチレンテレフタレート樹脂等の各種ポリエステル樹脂からなる容器が用いられている。前記ポリエステル樹脂製容器は軽量であるが、金属容器やガラス容器に比較して、ガスバリヤ性に劣るという問題がある。また、前記ポリエステル樹脂製容器には、樹脂中に残存するオリゴマー、低分子量成分、重合触媒等の微量成分が、内容物中に微量ながら溶出し、飲料、食品のフレーバー等に影響を及ぼすという問題もある。

前記ガスバリヤ性を改善するために、近年、前記ポリエステル樹脂製容器の内面側に、プラズマCVD法により、炭素を主要構成元素とするアモルファスカーボン被膜を設けることが提案され、実用化されている(例えば、特許文献1、特許文献2参照。)。

前記プラズマCVD法は、例えば、中空の処理室に前記ポリエステル樹脂製容器を収容し、該処理室及びポリエステル樹脂製容器内部を排気して真空に保持した状態で、該ポリエステル樹脂製容器口部から内部にアセチレン等の出発原料をガス状として導入し、高周波またはマイクロ波電圧を印加して該ポリエステル樹脂製容器内にプラズマを発生させることにより、該ポリエステル樹脂製容器内面側に前記アモルファスカーボン被膜を形成するものである。

そこで、前記ガスバリヤ性を改善すると同時に、前記微量成分の溶出を防止することができる技術の開発が望まれる。

【発明が解決しようとする課題】
本発明は、かかる事情に鑑み、優れたガスバリヤ性を備え、樹脂中の微量成分が内容物中に溶出することを抑制することができる内面被覆ポリエステル樹脂製容器を提供することを目的とする。

【課題を解決するための手段】
本発明者らの検討によれば、前記炭素を主要構成元素とするアモルファスカーボン被膜は、酸素透過性が低いほど、ガスバリヤ性と、前記微量成分の溶出を抑制する機能との両方に優れていることを知見した。

前記アモルファスカーボン被膜は、一般に、膜厚を厚くすることにより酸素透過性を低くすることができる。ところが、前記アモルファスカーボン被膜の膜厚を厚くすると、前記ポリエステル樹脂製容器に対する該被膜の密着性、加工性が低下し、容器の変形や衝撃により、剥離する虞がある。

また、前記アモルファスカーボン被膜の膜厚を厚くすると、該被膜による着色が顕著になり、内容物によっては、消費者に好まれない場合がある。また、前記アモルファスカーボン被膜による着色があると、使用済みの容器を回収して再利用する際に障害になることがある。

従って、前記アモルファスカーボン被膜は、優れたガスバリヤ性を備えると同時に、前記微量成分の溶出を抑制することができる範囲でできるだけ膜厚が薄いことが望まれる。

そこで本発明の内面被覆ポリエステル樹脂製容器は、前記目的を達成するために、炭素原子を含む出発原料からプラズマCVDにより形成された炭素を主要構成元素とするアモルファスカーボン被膜を内面側に備える内面被覆ポリエステル樹脂製容器であって、該アモルファスカーボン被膜は、該被膜中に含まれる炭素原子数を100とするときに、炭素原子数に対する酸素原子数の比率が11〜17の範囲であり、酸素透過性が、20×10−5ml/日/cm2以下であり、容器を形成する樹脂中の微量成分の溶出量が、該アモルファスカーボン被膜を全く形成していない容器の場合を100とし、該アモルファスカーボン被膜を全く形成していない容器に対する相対値として40以下であることを特徴とする。

本発明の内面被覆ポリエステル樹脂製容器によれば、前記アモルファスカーボン被膜は、該被膜中に含まれる炭素原子数を100とするときに、炭素原子数に対する酸素原子数の比率が11〜17の範囲であり、前記アモルファスカーボン被膜の酸素透過性が、20×10−5ml/日/cm2以下であり、容器を形成する樹脂中の微量成分の溶出量が、該アモルファスカーボン被膜を全く形成していない容器の場合を100とし、該アモルファスカーボン被膜を全く形成していない容器に対する相対値として40以下であることにより、優れたガスバリヤ性を備えると同時に、樹脂中の微量成分の内容物中への溶出を抑制することができる範囲で、膜厚を薄くすることができる。従って、本発明の内面被覆ポリエステル樹脂製容器は、変形したり衝撃を受けても前記アモルファスカーボン被膜が剥離することがなく、該被膜と容器との間の優れた密着性と、優れた加工性とを得ることができる。

また、前記アモルファスカーボン被膜は膜厚が薄く、着色が少ないので、本発明の内面被覆ポリエステル樹脂製容器は、内容物に関わらず消費者に忌避されることがなく、使用済みの容器を回収し再利用する際にも何ら障害が無いとの効果も奏することができる。

前記酸素透過性は、例えば、MOCON社製OX−TRAN(商品名)等のガス透過率測定装置を用い、JIS K7126に基づいて測定することができる。

本発明者らの検討によれば、前記アモルファスカーボン被膜の酸素透過性は、前記アモルファスカーボン被膜中に含まれる炭素以外の原子、特に窒素原子または酸素原子の割合により大きく変化する。そして、前記アモルファスカーボン被膜は、該被膜中に含まれる炭素原子数に対する窒素原子数または酸素原子数の割合を所定の範囲とすることにより、膜厚をある程度薄くしても、所定の酸素透過性が得られることが判明した。

前記被膜中に窒素原子または酸素原子が含まれる原因としては、前記プラズマCVDのための装置を所定の真空度とする際に空気の除去が不十分な場合、該装置の気密性が不十分となりリークが生じた場合、ガス状の出発原料のキャリヤガスとして窒素ガスを使用する場合、出発原料中にジメチルホルムアミド等の含窒素化合物や含酸素化合物を含み、その濃度が高くなった場合、前記プラスチック容器の内面側に窒素含有成分や酸素含有成分が吸着されている場合等が考えられる。

そこで、本発明の内面被覆ポリエステル樹脂製容器は、前記アモルファスカーボン被膜中に含まれる炭素原子数を100とするときに、炭素原子数に対する窒素原子数の比率が15以下であるか、炭素原子数に対する酸素原子数の比率が20以下であるか、炭素原子数に対する窒素原子数と酸素原子数との総和の比率が27以下であるか、炭素原子数に対する窒素原子数の比率が15以下であり、炭素原子数に対する酸素原子数の比率が20以下であり、炭素原子数に対する窒素原子数と酸素原子数との総和の比率が27以下であるか、のいずれかであることを特徴とする。

本発明の内面被覆ポリエステル樹脂製容器は、前記アモルファスカーボン被膜中に含まれる炭素原子数に対する窒素原子数または酸素原子数の比率を前記範囲とすることにより、より薄い膜厚で前記範囲の酸素透過性を得ることができる。

一方、前記アモルファスカーボン被膜中に含まれる炭素原子数に対する窒素原子数または酸素原子数の比率が前記範囲を超えると、該被膜の酸素透過性が高くなり、十分なガスバリヤ性を得ることができず、前記内面被覆ポリエステル樹脂製容器の樹脂に含まれる微量成分の内容物中への溶出を十分に抑制することができなくなる。この結果、前記容器に飲料等の内容物を充填して、室温またはホットウォーマー中に保存したときに、実用的な保存期間が短くなり、好ましくない。

本発明の内面被覆ポリエステル樹脂製容器において、前記アモルファスカーボン被膜は、0.007〜0.08μm(70〜800オングストローム)の範囲の厚さを備えることが好ましい。前記アモルファスカーボン被膜の厚さが0.007μm未満では、前記被膜による着色は抑制されるものの、前記被膜の成分に関わらず酸素透過性が高くなる。また、前記アモルファスカーボン被膜の厚さが0.08μmを超えると、酸素透過性は低くなるものの、着色が濃くなってリサイクル性が低減する上、容器に対する前記被膜の密着性、加工性が低減する。

前記アモルファスカーボン被膜による着色は、前記ポリエステル樹脂製容器側壁に対し色差計により垂直に光を通過させたときのb*値を、該被膜を形成する前後で比較し、両者の差として算出されるΔb*値により表すことができる。前記b*値とは、国際照明委員会(CIE)で規格化されたL*a*b*表色系(JIS Z 8729)で黄色方向の彩度を示す値であり、一般的には、前記Δb*値は前記アモルファスカーボンを含む被膜の厚さが厚くなるほど大になる。

前記アモルファスカーボン被膜を形成する前記出発原料としては、アセチレン、エチレン、プロピレン等の不飽和炭化水素化合物、メタン、エタン、プロパン、シクロヘキサン等の飽和炭化水素化合物、ベンゼン、トルエン、キシレン等の芳香族系炭化水素化合物等を挙げることができる。本発明の内面被覆ポリエステル樹脂製容器では、前記出発原料は、前記各化合物を単独で用いてもよく、2種以上混合して用いてもよいが、前記アモルファスカーボン被膜をポリマー性薄膜とするためには、アセチレン、エチレン等の不飽和炭化水素化合物を単独で用いることが好ましく、特に実質的にアセチレンからなることが好ましい。

前記実質的にアセチレンからなる出発原料は、アセチレン以外の成分として不可避的な不純物を含んでいてもよい。さらに、前記出発原料は、例えば、該出発原料全体の60容量%以上、好ましくは80容量%以上がアセチレンからなるものを用いることができる。前記出発原料は、その他の成分として、水素、有機珪素化合物、被膜形成性有機化合物等の被膜改質剤を含んでいてもよい。また、前記出発原料は、アルゴン、ヘリウム等の希ガスで希釈して用いるようにしてもよい。

本発明の内面被覆ポリエステル樹脂製容器は、0.2〜0.5mmの範囲の厚さの胴部を備えるときに、前記アモルファスカーボン被膜により、優れたガスバリヤ性と、前記微量成分の溶出を抑制する効果とを得ることができる。

【発明の実施の形態】
次に、添付の図面を参照しながら本発明の実施の形態についてさらに詳しく説明する。図1は本実施形態のポリエステル樹脂製容器の製造方法を示す説明的断面図である。

本発明の内面被覆ポリエステル樹脂製容器は、例えば、ポリエステル樹脂のブロー成形により得られ、0.2mm〜0.5mmの範囲の厚さの胴部と、2000ml以下の内容積とを備える容器であり、茶、コーヒー、スポーツ飲料、炭酸飲料、発泡酒、ビール等の飲料容器、ソース、醤油等の食料容器、エアゾール容器等として用いられる。前記ポリエステル樹脂は、多価アルコールと多価カルボン酸化合物との縮合重合反応、エステル交換反応等により得られる樹脂であり、例えばポリエチレンテレフタレート樹脂、ポリブチレンテレフタレート、ポリエチレンナフタレート等を挙げることができる。

本実施形態では、350mlの内容積と、0.2mm〜0.5mmの範囲の厚さの胴部とを備えるポリエチレンテレフタレート樹脂製容器(以下、PET容器と略記する)の場合を例として説明する。

前記PET容器は、内面側に、炭素を主要構成元素とするアモルファスカーボン被膜が形成されており、該被膜は20×10−5ml/日/cm2以下の酸素透過性を備えている。前記PET容器は、耐熱性付与等の所要の処理がなされていてもよい。

前記アモルファスカーボン被膜は、窒素、酸素等を含んでいてもよく、この場合、該被膜中に含まれる炭素原子数を100とするときに、炭素原子数に対する窒素原子数の比率が15以下であるか、炭素原子数に対する酸素原子数の比率が20以下であるか、または炭素原子数に対する窒素原子数と酸素原子数との総和の比率が27以下である。また、前記アモルファスカーボン被膜は、該被膜中に含まれる炭素原子数を100とするときに、炭素原子数に対する窒素原子数の比率が15以下であり、炭素原子数に対する酸素原子数の比率が20以下であり、かつ、窒素原子数と酸素原子数との総和の比率が27以下であるものであってもよい。

前記アモルファスカーボン被膜は、該被膜中の炭素原子数に対する窒素原子数または酸素原子数の比率が前記範囲にある場合、例えば、0.007〜0.08μm(70〜800オングストローム)の範囲の厚さを備えている。但し、前記アモルファスカーボン被膜は、前記範囲の酸素透過性を備えているならば、0.007μm(70オングストローム)未満の厚さであってもよい。

図1において、プラズマCVD装置1は、パイレックス(登録商標)ガラスで形成された側壁2と、昇降自在の底板3とにより画成された処理室4を備え、側壁2に臨む位置にマイクロ波発生装置5を備える。処理室4の上方には、側壁6と上壁7とにより画成された排気室8が備えられ、処理室4との間には隔壁9が設けられている。

底板3は、PET容器10を配置して上昇移動することにより、PET容器10を処理室4内に収納する。このようにして収納されたPET容器10は、口部保持具11を介して容器内部が隔壁9に設けられた排気孔12と連通するように配置される。口部保持具11は上部突出部13が排気孔12に密に挿入され、口部保持部14がPET容器10の口部に所定の間隔を存して挿入される。

処理室4と排気室8とは隔壁9に設けられた通気口15のバルブ16を介して連通しており、排気室8の側壁6に形成された開口17は図示しない真空装置に接続されている。排気室8の上壁7にはシール18を介して、ガス状の出発原料(以下、原料ガスと略記する)を供給するガス導入管19が支持されており、ガス導入管19は上壁7と口部保持具11とを貫通して、PET容器10内に挿入される。尚、ガス導入管19と口部保持具11の内周面との間には間隙がある。

図1示のプラズマCVD装置1では、まず、PET容器10を載置した底板3を上昇移動せしめ、処理室4内にPET容器10を収納する。次に、図示しない真空装置を作動して、排気室7内を排気し、これにより通気口15を介して処理室4の内部を減圧する。同時に、排気孔12に挿入されたガス導入管19と口部保持具11の内周面との間隙を介して、PET容器10の内部を1〜50Paの真空度に減圧する。

次に、ガス導入管19からPET容器10内に、前記原料ガスを供給する。プラズマCVD装置1では、前記原料ガスを連続的に供給すると共に、前記真空装置により連続的に排気し、処理室4とPET容器10との内部を前記真空度に保持する。また、前記原料ガスの供給量は、対象となるPET容器10の表面積、形成される被膜の厚さに応じて適正な量に設定される。前記原料ガスの供給量は、内容積200〜2000mlのサイズのPET容器10に、0.007〜0.08μmの膜厚の前記アモルファスカーボン被膜を形成するには、容器表面積当たり0.1〜0.8sccm/cm2の範囲とすることが適している。

前記原料ガスとしては、アセチレン、エチレン、プロピレン等の脂肪族不飽和炭化水素化合物、メタン、エタン、プロパン等の脂肪族飽和炭化水素化合物、シクロヘキサン等の脂環式炭化水素化合物、ベンゼン、トルエン、キシレン等の芳香族炭化水素化合物等の炭素含有化合物を用いることができる。前記原料ガスは、単独で用いても、必要に応じて2種以上混合して用いてもよく、被膜改質剤として少量の水素、有機珪素化合物、その他の被膜形成性有機化合物を併用してもよい。また、前記原料ガスは、アルゴン、ヘリウム等の希ガスで希釈して用いるようにしてもよい。

ただし、ガスバリヤ性に優れた被膜であるポリマー性アモルファスカーボン薄膜をより短時間で形成するためには、前記原料ガスが実質的にアセチレンであることが適しており、前記原料ガスの60容量%以上、好ましくは80容量%以上をアセチレンとする。尚、前記原料ガスが実質的にアセチレンからなる場合、該アセチレンは製造過程等で混入する不可避的な不純物を含んでいてもよい。

そして、前記原料ガスが供給されている間、マイクロ波発生装置5を作動して、例えば周波数2.45GHz、出力150〜600Wのマイクロ波を、0.2〜2.0秒間、好ましくは0.4〜1.5秒間照射することにより、前記原料ガスを電磁励起してPET容器10内にプラズマを発生せしめ、PET容器10の内面にアモルファスカーボン被膜(図示せず)を形成する。

このとき、前述のように、前記原料ガスを連続的に供給しつつ、前記真空装置により連続的に排気し、処理室4とPET容器10との内部を前記範囲の真空度に保持することにより、安定な前記アモルファスカーボン被膜を形成することができる。前記真空度が50Paを超えると、前記アモルファスカーボン被膜のPET容器10に対する密着性、加工性が低下する上、酸素透過性が前記範囲よりも大になることがある。一方、前記真空度が1Pa未満では、前記アモルファスカーボン被膜の形成に長時間を要する。

また、前記マイクロ波の出力が150W未満では形成された被膜の着色が大になることがあり、600Wを超えると酸素透過性が大になることがある。また、前記マイクロ波の照射時間が0.2秒未満のときには前記アモルファスカーボン被膜において所望の膜厚が得られないことがあり、2.0秒を超えると前記アモルファスカーボン被膜の膜厚が大になり、着色が濃くなることがある。

次に、前記原料ガスの供給が終了したならば、マイクロ波発生装置5を停止して、処理室4とPET容器10との内部を大気圧に戻し、底板3を降下させてPET容器10を取り出すことにより、処理を終了する。マイクロ波発生装置5は、前記原料ガスの供給が終了と同時に停止してもよいが、短時間延長して照射するようにしてもよい。このようにすることにより、容器中に残存している原料ガス成分を完全に被膜化することができ、得られたPET容器10のガスバリヤ性、内容物を充填した際の耐フレーバー性をさらに向上させることができる。

本実施形態のPET容器10は、前記アモルファスカーボン被膜により、優れたガスバリヤ性を備え、同時にPET容器10を形成する樹脂中に含まれるオリゴマー、低分子量成分、重合触媒等の微量成分の溶出を確実に防止することができる。また、PET容器10は、前記アモルファスカーボン被膜による着色が少ないので、消費者に忌避されることがなく、さらに使用済みの容器を何ら障害なく再利用に供することができる。

尚、本実施形態では、PET容器の内面側に前記アモルファスカーボン被膜を形成する場合について説明している。しかし、本発明のポリエステル樹脂製容器はPET容器に限定されるものではなく、他のポリエステル系樹脂、例えば、ポリブチレンテレフタレート、ポリエチレンナフタレート等からなる容器であってもよい。このとき、前記ポリエステル系樹脂は、必要に応じてアリル樹脂、フェノール樹脂、ポリエーテル樹脂、エポキシ樹脂、アクリル樹脂、エチレン共重合樹脂等の他の樹脂と混合して用いてもよく、紫外線吸収剤、紫外線遮断材、抗酸化剤等を含んでいてもよい。

また、本実施形態では、前記原料ガスを電磁励起する手段として前記マイクロ波を用いるプラズマCVD装置を用いる場合を例として説明しているが、PET容器10の内外面に沿って電極を配置し、該電極間に高周波電圧を印加することにより前記原料ガスを電磁励起する装置を用いてもよい。ただし、PET容器10に対する密着性、加工性と、ガスバリヤ性とに優れたアモルファスカーボン被膜を形成するためには、前記マイクロ波を用いるプラズマCVD装置が適している。

次に、実施例及び比較例を示す。

【実施例1】
本実施例では、図1示のプラズマCVD装置1を用い、内面側にアモルファスカーボン被膜が形成された350mlPET容器10を製造した。

本実施例では、まず、PET容器10を、図1示のプラズマCVD装置1の処理室4内に収納し、処理室4を減圧しPET容器10の内部を10Paの真空度に減圧した。次に、PET容器10内にアセチレンガスからなる原料ガスを、PET容器10の内面側の表面積に対し、0.4sccm/cm2の流量で供給し、PET容器10の内部を10Paの真空度に維持しつつ、2.45GHz、380Wのマイクロ波を、0.6秒間照射した。

この結果、内面側に膜厚0.045μm(450オングストローム)のアモルファスカーボン被膜が形成されたPET容器10が得られた。

次に、本実施例で得られたPET容器10について、前記アモルファスカーボン被膜中の炭素原子数に対する窒素原子数または酸素原子数の比率、該被膜の酸素透過性、アルデヒドの溶出量を測定した。結果を表1に示す。

前記アモルファスカーボン被膜中の炭素原子数に対する窒素原子数または酸素原子数の比率は、X線光電子分光分析装置(ESCA)により測定した。

また、前記アモルファスカーボン被膜の酸素透過性は、温度22℃、湿度60%RHの条件下、ガス透過率測定装置(MOCON社製、商品名:OX−TRAN)により測定した。前記酸素透過性の値は、容器1本、1日当たりの酸素透過率と相関関係がある。

飲料用容器として、PET容器10に要求されるガスバリヤ性は、容器1本、1日当たりの酸素透過率として好ましくは0.02ml以下であり、さらに好ましくは0.015ml以下である。前記酸素透過率が容器1本当たり0.02ml/日を超えると、酸素の透過により内容物に悪影響を与えることがある。容器1本、1日当たりの酸素透過率を併せて表1に示す。

次に、本実施例で得られたPET容器10を形成する樹脂中に含まれるオリゴマー、低分子量成分、重合触媒等の微量成分の内容物中への溶出量を、ポリエステル樹脂に特有の低分子成分であるアルデヒドを指標として測定した。前記アルデヒドの溶出量は、内容物を充填していない空の容器を密封して1日放置したときに容器内部に溶出した量をガスクロマトグラフにより測定し、前記アモルファスカーボン被膜を全く形成していない容器の場合を100として、該アモルファスカーボン被膜を全く形成していない容器に対する相対値として示した。

【実施例2】
本実施例では、PET容器10内に、アセチレンガスからなる原料ガスと少量の空気との混合ガスをガス成分として供給した以外は、実施例1と全く同一にして、内面側に膜厚0.045μm(450オングストローム)のアモルファスカーボン被膜が形成された350mlPET容器10を製造した。

次に、本実施例で得られたPET容器10について、実施例1と全く同一にして、前記アモルファスカーボン被膜中の炭素原子数に対する窒素原子数または酸素原子数の比率、該被膜の酸素透過性、アルデヒドの溶出量を測定した。結果を、容器1本、1日当たりの酸素透過率と併せて表1に示す。
