【発明の属する技術分野】
本発明は、例えば閉断面の構造物を硬質の充填部材で補強する際、同構造物に有る取付孔からクリップ等の係止具の挿入を許すのに用いられる軟質発泡基材および同発泡基材を用いた部品取付構造に関する。

【従来の技術】
自動車の車体、特に閉断面形状をなす骨格部品(ピラー、サイドシル、フレーム等)では、衝突や振動の対策のために、熱硬化型の硬質発泡基材(硬質の充填部材)を、骨格部品の閉断面内で発泡充填させて、満たされる硬質の充填物で骨格部品の剛性を高めたり、部品各部の振動を抑えることが行われている。

これは、図7(a)に示されるように骨格部材a(例えばインナパネル、アウタパネルを組み合わせて筒状に構成される部材)の閉断面内に硬質発泡基材bを配設(ここでは、骨格部材aの内面に貼り付けている)し、これを外部から加熱、例えば塗装ラインの焼付け工程の熱を利用して発泡させて、骨格部材aの閉断面内を発泡充填、すなわち閉断面の空間を硬質部材で満たす技術である[(図7(b))]。

ところが、各種の艤装部品を取付けるための取付孔、例えばクリップ孔cが骨格部材aに有る場合、図7(b)に示されるようにクリップ孔cは、発泡した硬質部分で塞がれてしまう。

そこで、軟質の発泡基材を用いて、艤装部品の取付けが行えるようにした技術が提案されている(特許第2903196号)。

これは、図8(a)に示されるようにクリップ孔cの裏面側(骨格部材aの内部)に、同クリップ孔cの開口を塞ぐよう、軟質で、かつ硬質発泡基材bより反応速度の速い軟質発泡基材eを貼り付け、同発泡基材eを硬質発泡基材bと同じ加熱工程で発泡させて、先に発泡する軟質発泡基材eで、骨格部材aの閉断面内にクリップ孔cからの挿入を許す領域を形成する技術である。これによると、硬質発泡基材bが発泡しても、クリップ孔cにはそのまま、同クリップ孔cからの挿入を許す領域が残るから、クリップ孔cから図9(a)に示されるように係止具であるクリップfに有る略円錐状の爪部gを差し込めば、クリップfが軟質の発泡部分hを押し退けるように進んで、クリップ孔cに嵌まる。

【発明が解決しようとする課題】
ところが、差し込んだクリップfの爪部gが抜け出ることがある。

この要因を調べた結果、軟質発泡基材eは、骨格部材aの内面に貼り付いているので、クリップfの爪部gを差込んで軟質の発泡部分h押し退けても、図9(b)に示されるようにクリップ孔cの開口縁部には軟質の発泡部分hが付着したままの残り、同発泡部分hがクリップ孔cの開口縁部と爪部gとの間に入り込み、これがクリップ孔cと爪部gとの係合を不完全することがわかった。具体的には、クリップ孔cの開口縁部と爪部gに入り込む軟質の発泡部分hが、開き側に戻ろうとするクリップfの爪部gの動きを阻害して、同爪部gにおける引掛かり代を不足させたり、さらには同発泡部分hで形成される傾斜面が爪部gを開口縁部へ向かって滑りやすくしており、これが要因で、一度、差し込んだクリップfの爪部gを抜けやすくしていた。しかも、クリップfの爪部gは、クリップ孔cの開口縁部でなく、発泡部分hに引っ掛かるために、クリップfがクリップ孔cに引っ掛かるときの節度感がなくなり、クリップfが引っ掛かったか否かの判断を作業者ができない不具合もあった。

本発明は上記事情に着目してなされたもので、その目的とするところは、取付孔から挿入される係止具が取付孔の開口縁部と係止できるようにした軟質発泡基材および同発泡基材を用いた部品取付構造を提供することにある。

【課題を解決するための手段】
請求項1に記載の軟質発泡基材は、上記目的を達成するために、当該基材のうち構造部材の取付孔と対向する部位に、当該開口および開口縁部を覆うようにシート部材を設け、かつ当該基材を、シート部材の周りから張り出す外形に形成して、当該張り出た基材部分が構造部材の内面に、直接、貼り付かせる構成を採用して、取付孔を塞ぐように軟質発泡基材を取付けても、同軟質発泡基材が、取付孔の開口縁部に着かずに発泡するようにした。

これにより、軟質発泡基材を発泡させてから、部品を固定するための係止具が取付孔から挿入すると、当該係止具がシート部材を押し退ける挙動により、取付孔の開口縁部が露出するので、係止具と開口縁部とが、直接、係止されるようになり、係止具と取付孔の開口縁部との間で完全な係合が行われる。しかも、軟質発泡基材が有する強力な接着力で、強固に軟質発泡基材が構造部材に取付けられる。

【発明の実施の形態】
以下、本発明を図1ないし図4に示す第1の実施形態にもとづいて説明する。

図1中1は、本発明が適用された例えば4ドアタイプの乗用車を構成する車体を示す。

この車体1は、車体組立工程で各部の組付けと、焼付け塗装工程において塗装がなされた、艤装工程に入る前の状態を示している。

この車体1を構成する閉断面部分を有する骨格部材のうち、例えばフロントピラー2(本願の構造部材に相当)の内部の略全体には発泡充填が施されている。

具体的には、図2に示されるように例えばフロントピラー2は、最も車室寄りのフロントピラーインナパネル3、フロントピラーアウタパネル4、最も車外寄りのサイドアウタパネル5を溶接で接合して筒状にし、それぞれフロントピラーインナパネル3とフロントピラーアウタパネル4とで囲まれる部分と、フロントピラーアウタパネル4とサイドアウタパネル5とで囲まれる部分とを閉断面化してある。なお、フロントピラーインナパネル3のパネル部分には、例えば長手方向に所定の間隔で、クリップ孔6(本願の取付孔に相当)が穿設してある。但し、クリップ孔6は、例えば図1中の二点鎖線で示されるフロントピラー2に艤装される艤装部品、例えば信号の電送に使用するハーネス7をハーネスクリップ8(本願の係止具に相当)の差込みで固定するために使用するものである。そして、フロントピラーインナパネル3とフロントピラーアウタパネル4とで囲まれる内腔部と、フロントピラーアウタパネル4とサイドアウタパネル5とで囲まれる内腔部とは、いずれも例えばフロントピラーアウタパネル4の内面と外面とにそれぞれ貼り付けた熱硬化型の発泡充填材、例えば熱硬化型発泡シート10を加熱により発泡充填させることで中実にしてある。なお、10aは、同発泡シート10が発泡して形成される硬質の部分を示す。

また図2に示されるように各取付孔6とこれと対向する発泡した硬化部分との間には、各取付孔6の開口を塞ぐように貼り付けた軟質発泡基材、例えば軟質発泡シート11が発泡させてある。軟質発泡シート11は、上記硬化型発泡シート10より速い反応を示す軟質発泡材が用いられ、同シート11が硬化型発泡シート10が発泡するよりも先に発泡して、クリップ孔6の開口を軟らかい部分である軟質発泡層Pで塞ぎ、クリップ差込み方向前側に、クリップ孔6からハーネスクリップ8の爪部8aの挿入を許す領域を形成している。

この軟質発泡層Pとこれに対向する各クリップ孔6の開口および同開口の開口縁部との間には、テープ部材(本願のシート部材に相当)、例えば両面に接着面(弱)を有するアルミテープ13が介在され、同テープ13でインナーパネル内面側から、クリップ孔6の開口と同開口の開口縁部を覆っている。これで、クリップ孔6を塞いでいるアルミテープ部分に所定以上の外力が加わると、取付孔6の開口縁部に着いているアルミテープ部分が剥がれて、クリップ孔6の開口縁部が現れる構造にしてある。

この剥がれ構造が簡単に得られるよう、本実施形態は、図3(a),(b)に示されるようなアルミテープ付き軟質発泡シート11が用いてある。

ここで、同軟質発泡シート11の構造を、同シート11と硬化型発泡シート10とでフロントピラー2の内部が発泡充填されるまで工程と共に説明する。

発泡充填は、車体1が出来上がるまでの工程を流用して行われる。そこで、車体1が出来上がるまでの流れを簡単にすれば、自動車の車体1は、周知のように車体組立工程において全体が組付けられ、その後、塗装ラインに入る。車体1は、この塗装ラインの電着工程、焼付け工程を経て塗装を終えた後、艤装工程、最終組立工程へ至り、製品となる。

ここで、軟質発泡シート11は、図3(a),(b)に示されるようにクリップ孔6を含み同クリップ孔6の周辺を覆い隠す大きさにしたシート状の基材部分11aと、クリップ孔6の開口および同開口の開口縁部だけを覆い隠す大きさの外形にしたアルミテープ13とを組み合わせてある。具体的には、軟質発泡シート11は、基材部分11aのうちのクリップ孔6および同孔6の開口縁部と対向する部位に、アルミテープ13を、側面に有る接着面を利用して貼り付けて、1部品化している。また基材部分11aは、アルミテープ13の周りから張り出していて、張り出た部分11bをフロントピラーインナパネル3の内面に、直接、貼り付く部分としている。これで、剥がれやすいアルミテープ11b(接着力が弱いため)に頼らずに、高い接着力をもつ軟性発泡材の特徴を活用して、軟質発泡シート11を貼付できるようにしている。
