【発明の属する技術分野】
本発明は、流量,圧力,温度,O2濃度などの物理量を検出する装置に係り、特には、内燃機関の吸入空気を測定する空気流量測定装置に関する。

【従来の技術】
従来、自動車などの内燃機関の吸入空気通路に設けられ、吸入空気量を測定する空気流量センサとして、熱式のものが質量空気量を直接検知できることから主流となってきている。

この熱式空気流量センサの技術は、例えば特開平8−338745号に開示されているように、吸入空気通路中に副通路を形成すると共に、副通路中に発熱抵抗体素子と感温抵抗体素子を配設した構造である。そして副通路の側面に放熱フィンを設けることで、エンジンで発生した熱の影響で空気流量測定装置が温度上昇することを防止した構造が開示されている。

また、前記と同じ吸入空気通路中に設けられた吸入空気温度を検出する吸気温センサの構造が特開平6−160204号に開示されている。本従来実施例では感温抵抗体が、樹脂モールドで一体成形された金属端子に接続された構造である。

【発明が解決しようとする課題】
従来技術は、以下のような欠点がある。吸入空気通路中に配置される感温抵抗体,発熱抵抗体、そして吸入空気温度検出用検出素子を実装するための副通路やハウジング等の構造部材には通常樹脂が用いられる。樹脂は熱伝導率が金属やセラミック等に比べて小さいため、エンジンで発生した熱が吸入通路の外壁を介して熱伝導で感温抵抗体,発熱抵抗体,吸入空気温度検出用検出素子に伝わるのを防止するには最適である。しかし、熱伝導による温度上昇を防止できても、実際には吸入空気通路の内壁からの輻射熱を受けるため、温度上昇を完全に抑えることは出来ない。従来例では、この輻射熱の影響については全く考慮していない。

一方、金属材料はその他の材料に比べて輻射率が非常に小さいため、輻射による温度上昇を抑えるには最適であるが、前述のように熱伝導率が大きいために全て金属で副通路やハウジング等の構造部材を形成すると、今度は熱が吸入空気通路の外壁を介して熱伝導で感温抵抗体,発熱抵抗体,吸入空気温度検出用検出素子に伝わってしまい対策にならない。

本発明の目的は、外界からの伝熱と輻射の影響を少なくし、検出精度の低下を防止することにある。

【課題を解決するための手段】
上記目的は、主通路を流れる気体の一部が通過する副通路を備えたハウジングと、副通路に設けられたセンサ素子と、ハウジングの一部または全部を覆う金属薄膜とを備えることで達成される。さらに具体的には請求項に記載されたような構成にすることにより達成される。

【発明の実施の形態】
以下、本発明の実施例について図面により説明する。

図1は本発明の第一の実施例である熱式空気流量センサ1を示す断面図である。図2は図1に示す熱式空気流量センサ1の上面図である。図1,図2において、熱式空気流量センサ1は半導体センサ素子2とそれを支持する基板8と副通路11a、外部への入出力を行う金属端子28等を含み構成され、そして半導体センサ素子2はシリコン等の半導体基板の下面より異方性エッチングにより電気絶縁膜からなるダイヤフラムを形成し、ダイヤフラム上に形成された発熱抵抗体3と半導体基板上に形成されて温度を計測するための感温抵抗体4を含み構成されている。また、制御回路は感温抵抗体4の温度に対して所定の温度だけ高くするように発熱抵抗体3に加熱電流を流す制御を実行し空気流量を示す空気流量信号を得るものである。エンジンで発生した熱を受けて主空気通路12が暖められると主空気通路12を介してハウジング15やカバー13,副通路11aに熱が伝わり、それが半導体センサ素子2に伝わってしまう。さらに主空気通路12が暖められるとその内壁からの熱放射によっても前記の部材が加熱され、半導体センサ素子2に伝わってしまう。半導体センサ素子2上に形成された感温抵抗体4が実際に流れている空気の温度よりも高くなるため、これが出力特性の誤差要因となる。さらに発熱抵抗体3からの放熱量自身も半導体センサ素子2が温度上昇することで変化し、これが出力特性の誤差要因となる。そこで本発明ではハウジング15やカバー13,副通路11a(囲い)等の構成部材に熱伝導率の小さいPBT(ポリブチレンテレフタレート)樹脂やPPS(ポリフェニレンサルファイド)樹脂といった樹脂材料を用いるとともに、その表面を輻射率の小さい被覆材6,6a,6bで覆う構造とした。

例えば、ハウジング15やカバー13,副通路11a等の構成部材を平均板厚1.5mmのガラス30%を含むPBT樹脂とし、その表面に膜厚0.01mmのニッケルを無電解メッキで形成する。PBT樹脂の熱伝導率は約0.21w/m・kであり金属やセラミック等に比べて小さい。しかも表面の被覆材6,6a,6bであるニッケルは金属であり熱伝導率は大きいが膜厚が薄いため、構成部材の熱伝導率をほとんど変えることは無い。また、PBT樹脂の輻射率は約0.94であり、ほとんど黒体輻射(輻射率=1)に近いが、ニッケル被覆することにより構成部材の輻射率を0.16程度に下げることが可能である。これにより熱伝導率と輻射率の両方を同時に下げることができるため、半導体センサ素子2にエンジンからの熱が伝わり難くなり、熱影響に起因した誤差の低減が可能となった。なお、一般に、輻射率の測定は赤外線温度計を用いて計測することができる。

被覆材6,6a,6bは全面を覆ったほうが効果が高いが図1,図2に示すように、主空気通路12の内壁面に平行で、且つ面積が大きく輻射の影響を受け易い側面にだけ、被覆材6,6a,6bを形成しても効果が大きく、材料を節約でき、価格的にも有利である。一方、ニッケル被覆とPBT樹脂では熱膨張係数が大きく違うため、ヒートショック試験を行うと被覆材6,6a,6bがPBT樹脂から剥がれたり、クラックを生じたりする現象が散見された。対策には被覆材6,6a,6bの密着性を上げる必要があるが、その他の方法として図3の実施例に示すように被覆材6,6a,6bを細かい網目状(複数の片の集まり)に形成する。この構造であれば全面に被覆材6,6a,6bを形成した場合に比べて応力を緩和できるため、剥がれたりクラックを生じにくく、見ためも良好である。更に一部または全部を連結すると、片の落下を防止することもできる。特に、流速の早い所を連結するのも良い。また、樹脂の一部の組成を変えて、そこの輻射率を、小さくしても良い。

図5はエンジンからの熱影響を検討するための実験装置であり、恒温槽32で主空気通路の外壁を覆い、主空気通路12の外壁が80℃になるよう恒温槽32の温度を設定し、約20℃の空気を主空気通路12内に流すものである。図17に、ハウジング15,副通路11aを構成する主材料と被覆材6の組み合わせを変えて、図5の試験設備により半導体センサ素子2部の温度上昇を実測した一例を示す。また図6に流量を変えたときの半導体センサ素子2部の温度上昇を示す。

ハウジング15,副通路11aを樹脂のみで構成すると主空気通路12内壁からの輻射熱の影響が大きく、その分温度上昇も14℃と大きい。一方樹脂表面に0.01mm〜0.03mmのニッケルメッキを行うと、輻射の影響が軽減され、温度上昇もわずか4℃である。しかしニッケルメッキの膜厚が0.1mmより厚くなると反って温度上昇が大きくなる。これは膜厚が増えるとニッケルの熱伝導率の影響が無視できなくなるためであり、最適な被覆材6の膜厚が存在することを示している。

なお、蒸着やスパッタ等の技術を用いて0.001mm程度の極薄のニッケル膜を形成した場合でも、輻射率に変化はないことを確認しており、最適膜厚は0.1mmより小のところに存在している。

図17に示した被覆材6はニッケルと金だけであるが、その他の金属、例えば銅,アルミニウム,パラジウム,白金,銀,錫,亜鉛等の金属であっても同様の効果が得られる。

一方、鉄やマグネシウム,ニッケル・クロム合金,ステンレス合金でも良いが、これらの表面に酸化膜や不働体膜を形成しやすい材料では輻射率が高くなる傾向にあるので、酸化膜や不働体膜の形成を防止することが必要となる場合もある。

また、前述の材料であっても、実車の雰囲気中に含まれる硫黄やアンモニアガス等の耐食性を考慮すればニッケル,金,パラジウム,白金,錫,亜鉛等を含む材料が望ましい。

図7はその他の実施例であり、主空気通路12を樹脂で構成すると共に、その内壁に輻射率の小さい被覆材6を形成したものである。被覆材の種類やその効果については前述と同様であるため省略する。

以上の図1,図2,図3,図7で示した熱式空気流量センサ1はいずれもセンサ素子に半導体センサ素子2を用いたものであるが、従来例で示した特開平8−338745号に開示されているように、吸入空気通路中に副通路を形成すると共に、副通路中に発熱抵抗体素子と感温抵抗体素子を配設した構造、あるいは空気流量センサと吸気温センサを一体で構成する特開平8−285651号記載の構造等に適用できることは言うまでもない。

図4はその他の実施例であり、半導体センサ素子2を実装する基板8の表面に金属膜7,7aを形成したものである。基板8にはセラミック基板、あるいは樹脂基板を用いるとともに、金属膜7,7aには前述と同様の材料を用いることができる。なお図4では半導体センサ素子2の実装面に金属膜7,7aを形成して示してあるが、もちろん裏面に金属膜7を形成しても効果は同じであり、両面に金属膜を形成できればより一層の効果がある。

次に図18、図19を用いてその他の実施例を説明する。図18は本発明の熱式空気流量センサ1を示す断面図である。図19は図18に示す熱式空気流量センサ1の上面図である。

主空気通路12の内壁から輻射する輻射熱の影響を軽減する手段として、図18に示すように主空気通路12を流れる空気の一部が通過する副通路11aを備えたハウジング15やカバー13、副通路11a等の構成部材に熱伝導率の小さいPBT(ポリブチレンテレフタレート)樹脂やPPS(ポリフェニレンサルファイド)樹脂といった樹脂材料を用いるとともに、その表面に間隔を空けて輻射率の小さい金属スカート41a、41bを形成する構造とした。

なお金属スカート41a、41bはハウジング15やカバー13に設けた樹脂製突起物43をリベット状に熱カシメして固定される。金属スカート41a、42bは熱伝導率の小さい樹脂製突起物43で支持されているため、熱伝導による温度上昇はわずかである。そのため、金属スカート41a、41bは厚さ1.5mm〜2mm程度の板材で良い。

金属スカート41a、41bは主空気通路の軸方向に平行に設置すると、通気抵抗が少なくて良い。

本構造の採用により、主空気通路12からの熱伝導は樹脂部材で絶縁されるとともに、輻射は金属スカート41a、42bが遮断するため、ハウジング15の温度上昇を抑えることが可能である。それにより半導体センサ素子2への熱影響を軽減できる。なお、金属以外でも輻射率がハウジングより小の材料であれば良い。

次に図20によりその他の実施例を説明する。主空気通路12内に配置される副通路11aや支持部44は前述と同様に熱伝導率の小さい樹脂材料を用い、副通路11a内には発熱抵抗体3や感温抵抗体4が配置されている。そして、支持部44、及び副通路11aの両側に樹脂性スカート42a、42bを形成した構造である。

この樹脂製スカート42a、42b自体は主空気通路12の内壁からの輻射により温度上昇するが、副通路11aや支持部44へ直接輻射が伝わることを防止できるため前述した先の実施例と同様の効果を期待できる。

また、支持部44は前述の図18、図19の説明で用いたハウジング15に相当する部分であり、図示はしないが図18、図19のハウジング15に樹脂製スカート42a、42bが形成された構造でも効果は同じであることは言うまでもない。本発明の請求項に記載されているハウジング15と、本説明の支持部44は同じ部分を指しており、図1や図18等に示したカバー13もハウジング15と同じ部分を指している。

なお、空気流量センサと吸気温センサを一体で構成する特開平8−285651号公報に記載の構造等では吸気温センサを保護するために支持部44の片側にだけ樹脂製スカート42aが設けられたものがある。しかし、この従来例は吸気温センサを保護する目的で形成されたものであり、輻射防止を狙って形成したものではない。

本発明のように支持部の両側に樹脂製スカート42a、42bを形成することで、輻射による温度上昇の大幅な低減が可能となる。また、図20の左側には吸気温度検出抵抗体5が実装された構造を示したが、この吸気温度検出抵抗体5が無くても、もちろん効果は同じである。

図8,図9に本発明の応用として吸気温センサ20への適応例を示す。すなわち、吸気温度検出抵抗体5を配設する副通路11aを樹脂で形成するとともに、その表面を輻射率の小さい材料で被覆する。本構造を採用すれば副通路11aの温度上昇を抑えることができるため、副通路11aを介して温度検出抵抗体5に伝わる熱影響を軽減できるため、吸気温センサ20の高精度化も可能である。なお、被覆材の材料等は前述と同様であり、省略する。

次に図10,図11を用いて本発明のその他の実施例を説明する。図10は板型センサ素子を用いた熱式空気流量センサ1の構造であり、セラミック基板、あるいはガラス基板等の薄肉基板16の片面に感温抵抗体4、及び発熱抵抗体3を形成し、その副通路11a中に配設したものである。そして、図11は図10に示す薄肉基板16を裏面から見た図である。図11に示すように感温抵抗体4、及び発熱抵抗体3を実装する裏面にセラミックやガラス材よりも輻射率の小さい金属膜7,7aを形成する。

本構造においても、輻射の影響で感温抵抗体4、及び発熱抵抗体3が温度上昇することを防止できる。

図12は板型センサ素子の輻射による温度上昇をさらに軽減するために、感温抵抗体4、及び発熱抵抗体3を保護するガラス被覆18の表面に輻射率の小さい金属膜7を形成したものである。この構造だと前記の図10,図11に示す構造よりも、直接感温抵抗体4、及び発熱抵抗体3の温度上昇が防止できるため、効果が高い。

なお図示はしないが本発明は板型センサ素子に限定されるものでは無く、円筒状のセラミックボビンに白金等、あるいは白金薄膜等を形成し、その表面にガラス被覆18を行った構造にも適応可能であり、その表面に輻射率の小さい金属膜7を形成すれば得られる効果も同じである。

この構成にすることで、エンジンで発生した熱が吸入空気通路の外壁を介して熱伝導で感温抵抗体に伝わるのを防止するとともに、吸入空気通路の内壁からの輻射熱の影響を防止することができる。

圧力センサ50は圧力信号を電気信号に変換するゲージ部51とそのゲージ部51に発生する微小電気信号を増幅して圧力センサ50の出力電圧まで増幅するための制御回路基板9と、ゲージ部51と制御回路基板9を収納すると共に圧力を導入する樹脂製ハウジング15、及び外部へ出力電圧を取り出すためのコネクター53等を有する構造である。また、最近では圧力センサ50に吸気温センサを20一体化し、吸入圧力信号と吸気温度信号に基づき流量を検出する構造のものも考案されており、図13では吸気温センサ20の付いた圧力センサ50の構造を示した。

圧力センサ50のゲージ部51は圧力を受けると変形するダイヤフラムが形成されている。このダイヤフラム上に形成された抵抗体が、圧力を受けるとピエゾ抵抗効果により抵抗変化することに基づき圧力信号を得ている。しかしピエゾ抵抗効果には温度依存性があり、圧力信号は温度によって変化するため通常は制御回路基板9上に温度センサを搭載して温度補正を行っている。しかし温度補正しても誤差が無くなる訳ではないので、通路壁温の影響で高温になることは望ましくない。特に吸気温センサ20一体化圧力センサ50のように圧力と温度から流量を求める場合、吸気温度が正確に検出できないと流量誤差が大きくなり問題である。

そこで、本実施例に示すように、ハウジング15の圧力導入部52表面に輻射率の小さい被覆層6,6aを形成してゲージ部51の温度が輻射熱の影響を受け難い構造とする。

The prior art has the following drawbacks. Resin is usually used for structural members such as a temperature-sensitive resistor, a heating resistor, and a sub-passage and a housing for mounting a detection element for detecting the intake air temperature disposed in the intake air passage. Since the resin has a lower thermal conductivity than metals and ceramics, the heat generated in the engine is transferred through the outer wall of the intake passage to the temperature-sensitive resistor, heating resistor, and detection element for detecting the intake air temperature. However, even if the temperature rise due to heat conduction can be prevented, the temperature rise cannot be completely suppressed because it actually receives radiant heat from the inner wall of the intake air passage.
