本発明は音響機器などに用いられるスピーカに関するものであり、さらに詳しくは、防災用スピーカなどとして使用される耐熱性に優れたスピーカに関するものである。

【従来の技術】
ハイファイスピーカなど音響特性を重視したスピーカのエッジ材料として多用されるゴム系素材は耐熱性に劣るため、火災の際の延焼を防ぐことは困難である。そこで、防災用スピ−カなど特殊用途向けスピーカのエッジ材料には、耐熱性を重視し、金属やガラス繊維などの無機系素材、ポリアリレートやポリエーテルサルフォンなどのエンジニアリングプラスチックフイルム、綿やポリアミド繊維などの基布にフェノール樹脂などの熱硬化性樹脂を含浸させた素材などが用いられている。

【発明が解決しようとする課題】
しかしながら、これら従来の耐熱性エッジ材料は柔軟性に欠けるため、音圧−周波数特性における最低共振周波数(f0)を低域側に制御することが困難であり、また、内部損失が低く平坦な周波数特性が得られないなど、耐熱性の向上と引き替えにスピーカの音響特性が十分良好には得られないという課題があった。

本発明は、かかる事情に鑑みてなされたものであり、耐熱性に優れ、音響特性の観点からも好ましいエッジを有するスピーカを提供することを目的とする。

【課題を解決するための手段】
前記目的を達成するために、本発明のスピーカは、ポリアクリロニトリル繊維を耐炎化して得た炭素繊維の布からなる層と、炭素繊維の布に合成ゴムが含浸した層と、合成ゴムからなる層とを有する多層複合シートを成形したエッジと、振動板と、フレームとを有し、
前記エッジは、前記炭素繊維の布からなる層が前記振動板の開口側最表面となるように配置されることを特徴とする。このような構成にすることにより、耐熱性と柔軟性とを兼ね備えたエッジを具備し、耐熱性、音響特性がともに良好なスピーカが提供される。ここで、耐炎化とは、空気などの活性雰囲気中で、200〜300℃程度に加熱して処理することをいう。この処理により、酸化工程を経てナフチリジン環の生成によるラダーポリマー化が進行して繊維が耐炎化される。

そして、前記スピーカは、炭素繊維の布からなる層と、炭素繊維の布に合成ゴムが含浸した層と、合成ゴムからなる層とを含む多層複合シートを成形したエッジを、前記炭素繊維からなる層が振動板開口側最表面層となるように配置したことにより、炭素繊維の布と合成ゴムとが一体的に複合化されながらも、相対的に熱に弱い合成ゴム層が熱に強い炭素繊維布からなる層で保護されて、エッジの耐熱性がさらに向上する。このような構成は、特に、実際の火災の際に想定される600〜1000℃程度の火炎にエッジが直接さらされるような場合の耐熱性の向上に有効である。

また、前記スピーカにおいては、前記合成ゴムからなる層は発泡層をスキン層で挟み込んだ構造を有することが好ましい。このような構成にすることにより、エッジが軽量化され見かけの剛性も向上するので、スピーカの音響特性がさらに向上する。ここで、スキン層とは、合成ゴム層の表面に形成された発泡が実質的にない層である。

また、前記エッジは、合成ゴムからなる層の表面に形成された溝部を含むことが好ましい。また、この溝部からなる強度低下部分は、スリットが形成されてもボイスコイルボビンが正確にピストン運動できるように、エッジに強度的な偏りが生じないように配置されていることが好ましく、必ずしも限定されるものではないが、例えば、エッジに略等間隔に配置されていることが好ましい。

また、前記エッジには、前記溝部を覆うように耐熱布が配設されていることが好ましい。このような構成にすることにより、加熱によりエッジにスリットが形成されても、このスリットからの火炎の侵入を防止することができる。耐熱布は、溝部の加熱による開裂を見込み、撓んだ状態でエッジ表面に配設することが好ましい。

【発明の実施の形態】
(第1の実施形態)
図1は、本発明の複合シートの一実施形態を示す断面図である。炭素繊維の布の表面から合成ゴムが含浸し、この炭素繊維の布と合成ゴムとが複合化した層3により、炭素繊維の布と合成ゴムとが一体となっている。合成ゴムは、炭素繊維の布の一部にのみ含浸しており、その残余の層が炭素繊維布層2となっている。また、合成ゴムはその全量が含浸しているのではなく、含浸していない合成ゴムは複合化層3に隣接して合成ゴム層4を形成している。各層の厚さの比率は、スピーカの音響特性に微妙な影響を与えるため、使用状況により適宜変化させることが好ましい。

炭素繊維布は、ポリアクリロニトリル繊維を200〜300℃の空気中で加熱処理することにより得ることができる。ポリアクリロニトリル繊維は、通常、最終的には不活性ガス中で1200〜1400℃の高温で熱処理されてPAN系炭素繊維として用いられる。しかし、このようにして得られた炭素繊維は、強度および耐熱性に優れてはいるが、剛直に過ぎる。スピーカのエッジ材料のコンプライアンスは、音質的に非常に重要なファクターであるため、エッジ材料は柔軟性を有することが好ましい。また、エッジ形状も音質に影響するため、エッジ材料は成形性に優れていることが好ましい。したがって、前記高温で処理された炭素繊維は、音響特性および成形性の観点から、スピーカのエッジ材料としては適していない。本発明者は、ポリアクリロニトリル繊維を耐炎化した炭素繊維が耐熱性、柔軟性を兼ね備え、特にスピーカのエッジ材料として好適であることを見出した。

上記炭素繊維は、織布として使用してもよいが、経緯方向でコンプライアンスが変わることなく周方向で常に同一の物理特性が得られることから、不織布として使用することが好ましい。不織布を用いることにより、部分的な強度低下により生じる共振モードや振動板の正確なピストン運動を阻害することに起因する音響歪を抑制することができる。

また、使用する炭素繊維の布の面密度は、20〜60g/m2が好ましい。面密度を20g/m2以上とすることにより加熱時における形状保持性能が向上し、60g/m2以下とすることにより複合シートの成形性が向上する。

合成ゴムとしては、スチレンブタジエンゴム(SBR)、アクリロニトリルブタジエンゴム(NBR)、クロロプレンゴム(CR)などのジエン系ゴム、または非ジエン系ゴムであってもエチレンプロピレンゴム(エチレンプロピレン共重合体(EPM)やエチレンプロピレンジエン三元共重合体(EPDM))などを用いることができる。エッジの耐熱性、耐炎性をさらに向上させるためには、これらの合成ゴムに、酸化アンチモンやハロゲン系、リン系の添加剤を5〜10重量%添加することが好ましい。

炭素繊維の布と合成ゴムとを複合化させる際には、布に合成ゴムを含浸させて炭素繊維を骨材として作用させ、加熱でゴムが劣化した時にエッジが変形しにくいようにすることが好ましい。すなわち、合成ゴム層を炭素繊維布に部分的に含浸させるなどの方法により多層構造とすることが合成ゴム保護の観点からは好ましい。このような多層構造は、その例が図1、図2に示されているが、特にこれらの態様に限られるものではなく、例えば、炭素繊維布層が合成ゴム層を挟み込むような態様にしてもよい。

複合化したエッジ材料1は、金型内での熱圧縮成形などの手段により所望のスピーカのエッジ形状に成形される。この成形の際には、合成ゴムが熱架橋型であれば、成形時の加熱により、成形と同時に架橋反応を行うことができる。したがって、炭素繊維布と合成ゴムとを接触させて加熱圧縮成形を行えば、エッジ材料の複合化とエッジへの成形が同一工程で実施できる。このような効率的な製法を採用するために、本発明の合成ゴムには、硫黄成分の添加などにより熱架橋型としたものを使用することが好ましい。

(第2の実施形態)
図2は、本発明の別の実施形態のエッジ材料を示す断面図である。図2に示すエッジ材料5は、合成ゴムに発泡剤を添加し、上記と同様の熱圧縮成形を実施することにより製造することができる。このようにすると、成形時に発泡が開始されて発泡層10が形成されるとともに、他の素材と接している合成ゴムの表面部分には、発泡がないスキン層9が形成される。発泡層10がスキン層9に挟み込まれたサンドイッチ構造を有し、軽量化され、見掛けの剛性が向上しているので、図2に示したエッジ材料5により成形されたエッジを使用すれば、エッジや振動板の不要共振を抑制することができる。

なお、発泡剤としては、ADCA(アゾジカルボンアミド)系発泡剤、DPT(ジニトロソペンタメチレンテトラミン)系発泡剤、OBSH系発泡剤などを用いることができる。

(第3の実施形態)
図3は、本発明のさらに別の実施形態のエッジ材料の断面図である。図3に示すエッジ材料11の合成ゴム層14には、溝部17が設けられている。この溝部17は、例えば第2の実施形態と同様の方法を用いて熱圧縮成形する際に、金型に突起部を設けることにより形成することができる。また図4は、このようなエッジ材料を用いて成形したエッジ18の一例を裏面から(スピ−カ内部側から)示す図である。図4に示すリング状のエッジ18には、3本の溝部17が等間隔となるように(リング中心と各溝部とを結ぶ線分が120°の間隔を保つように)形成されている。

火災時に加熱されると、合成ゴムは分子構造が変化して収縮する。この収縮によりエッジには内部応力が生じるが、通常の実施形態では、この内部応力はエッジの引張強度を上回る程度には大きくならない。しかし、この応力は、エッジ内部に強度低下部分があれば、その部分からエッジを分断しうる程度の大きさを有する。本実施形態では、この応力を利用してエッジに計画的にスリットが形成される。

エッジに用いられている合成ゴムの収縮は、火災発生後のスピーカの再生特性には好ましくない影響を及ぼす。柔軟性が失われコンプライアンスが低下するからである。しかし、本実施形態によれば、エッジにスリットが形成されてエッジの緊張状態が緩和されるため、材料特性上は低下したコンプライアンスがエッジの構造上の変化により回復される。このような変化により、具体的にはスピーカの振動板の振幅量が回復するために、特に低域でのスピーカの音響特性が改善されることになる。

溝部17は、高温環境下にエッジに発生する応力により、その部分からエッジが開裂する程度にエッジの強度を低下させるべく形成される。従って、溝部の形状、深さは、この目的を達成できる限りにおいて、図示したものに限られることはない。例えば溝部17の断面形状は、図示したような矩形に限られず、楔型状、半円形状などであってもよい。また、連続した溝部として形成される必要はなく、例えば、断続的に形成されたミシン目状の溝部とされていてもよい。また、溝部などの強度低下部分は、通常、図示したように、エッジを横断する方向に形成することが好ましい。

このように、本発明の前記溝部は、その形状などが特に限定されるものではないが、実際の火災を考慮すると、エッジを室温から200〜300℃に加熱したときに、その部分からエッジが開裂してスリットが生じるように形成することが好ましい。

溝部は、計画的に配置されていることが好ましく、例えば前述のように、エッジを均等に分割できるように配置される。局所的に集中してスリットが生じると、ボイスコイルボビンやコイル線が磁気回路のギャップ内でトッププレートやヨークと接触し、スピーカが破損することも考えられるからである。また、その数は、エッジ形状など諸条件から適宜定めればよいが、例えば図4に示したような典型的なエッジ形状の場合には、3〜5個程度とすることが好ましい。過度に形成すると、加熱時の張力が分散し、全ての強度低下部分にスリット形成に必要な張力が作用しなくなる可能性があるからである。合成ゴムの収縮による変形自体は本来均一ではないが、図3に示したような炭素繊維の布と合成ゴムとが複合化した層13が存在すれば、合成ゴム層14の収縮の均一性は改善される。このようなエッジ収縮の均一化は、複数のスリットを計画的に形成するためには好ましいものとなる。

【実施例】
以下の4種類のエッジを用意した。
A.ポリアクリロニトリル繊維を250℃に保持した炉中で蒸し焼き状態にしたものを面密度35kg/m2の不織布に加工した。この炭素繊維不織布の表面 の一方に、熱架橋型のスチレンブタジエンゴムのシートを重ねて金型内に設置し、200℃、1分、50kg/cm2の圧力をかけて熱圧縮成形により材料を複 合化するとともにスピーカのエッジの形状とした。
B.スチレンブタジエンゴムにアゾジカルボンアミド系発泡剤5重量%と三酸化アンチモンおよびハロゲン系難燃剤を合計5重量%添加した点を除いては、Aと同様にしてエッジを製造した。
C.炭素繊維不織布を用いない点を除いては、Aと同様にしてエッジを製造した。
D.綿織布にフェノール樹脂により目止めを行った後、コーティング剤としてスチレンブタジエンゴム/アクリロニトリルブタジエンゴム混合ラテックスを塗布したものを200℃、30秒、100kg/cm2の条件で熱圧縮成形してエ ッジを製造した。

これらエッジ材料のうち、AおよびBのエッジの断面を確認したところ、それぞれ、図1、図2に示したものと同様であった。A、Bの両エッジとも、炭素繊維不織布に、熱圧縮成形時の熱により溶融したスチレンブタジエンゴムが含浸するが、同時に架橋反応により弾性が高くなっていくため、不織布全体に浸透することなく、多層構造を呈することになったものである。また、これらエッジA、Bは、合成ゴムの含浸により強固に接着され、複合化していた。

次に、A〜Dのエッジの表面に約600〜700℃のバーナー炎を10秒間照射した。なお、この時、AおよびBのエッジについては、炭素繊維不織布の側から炎を照射した。得られた観察結果を表1に示す。

エッジA、Bは、火炎照射後も形状を保っており、従来用いられてきた合成ゴム単体のエッジCや布エッジDと比較して、耐熱性、耐炎性が向上していることが確認された。

次に、エッジBおよびDの内部損失を振動リード法により測定した。結果を表2に示す。エッジBの内部損失は、エッジDの内部損失に比べて大きいことが確認された。

さらに、エッジA、BおよびDのエッジを組み込んで図5に示すようなスピーカを完成させて、これらのスピーカについて音圧周波数特性を測定した。結果を図6〜図8に示す。なお、エッジA、Bの組み込みの際には、炭素繊維布層2、6が振動板22開口側(図5における上方)最表面になるように配置した。

図6〜図8より、エッジA、Bにおいては、布エッジDに比較して音圧周波数特性における平坦性が向上し、2次高調波歪および3次高調波歪が低減していることが確認された。また、内部に発泡層を含むエッジBは、エッジAと比較して軽量であるため、音圧が向上していることがわかる。

さらに、以下の2種類のエッジを用意した。
E.合成ゴム層表面に、この層の厚さの半分の深さを有する3本の溝部を、リング状としたエッジのリング中心から外周側にかけて合成ゴム層を横断し、互いに等間隔となるように(120°の角度を為すように)形成した点を除いては、Bと同様にしてエッジを製造した。
なお、この溝部はエッジ成形金型に設けた突起部により形成した。また、エッジEの断面および裏面を確認したところ、図3および図4に示したものと同様であった。
F.合成ゴム層表面に、炭素繊維織布を撓んだ状態で溝部を覆うように耐熱性接着剤を用いて接着した点を除いては、Eと同様にしてエッジを形成した。このエッジの断面は図11に示したものと同様であった。

次にエッジB、EおよびFを組み込んで、図5に示すようなスピーカを完成させた。これらのスピーカを、密閉された電気炉内に振動板22開口側(図5における上方)が電気炉内部を向くように設置した。振動板22には熱が直接当たらないように断熱材による覆いをした。電気炉内部の温度は500℃を保持するように設定し、1Wの音楽信号を入れながら15分放置した。放置後、エッジBおよびEを組み込んだスピーカの音圧周波数特性を測定した。得られた音響特性図を図9および図10に示す。なお、エッジEおよびFを用いたスピーカを観察したところ、エッジは、溝部から開裂し、3本の微細なスリットが形成されていることが確認された。

図9および図10に示すように、エッジBにおいては、熱によりエッジ材料が収縮し硬化しているため、振幅を確保することができず低域再生特性が劣化するとともに音圧も低下している。一方、エッジEにおいては、スリットが形成されて、機械的、構造的にコンプライアンスが保持されたために、振幅量を維持することが可能となり、低域の再生および音圧の保持が可能となっている。なお、エッジBおよびエッジEの最低共振周波数と音圧を表3に示す。

エッジFを組み込んだスピーカについても、エッジEを用いた場合とほぼ同様の音響特性が得られた。また、エッジFを組み込んだスピーカは、加熱後にはそのエッジ断面が、図12に示したような状態へと変化していた。エッジ25に接着した炭素繊維布29により、溝部27から成長したスリット28の空隙が覆われているため、このエッジは、前面からの炎や熱がスリット28を通して直接侵入することを防止できるものとなっている。

以上より、エッジA、Bは、従来の耐熱性エッジである布エッジDよりも、表面に直接火炎が照射されるような実際の火災を想定した厳しい条件での耐熱性において優れており、さらに、音響特性の点においても耐熱性エッジの中では柔軟であるエッジDよりも優れていることがわかった。さらにエッジE、Fは、熱によりエッジ材料の柔軟性が低下した場合においても、低域再生特性および音圧特性の低下を抑制できるものであり、上記に示した結果のように、熱に暴露される前の状態とほぼ同等程度にまで特性を回復させることが可能であることがわかった。

【発明の効果】
以上説明したとおり、本発明によれば、ポリアクリロニトリル繊維を耐炎化して得た耐熱性、柔軟性を有する炭素繊維と、可撓性に優れる合成ゴムとを複合化したシートを成形して得たエッジを用いることにより、耐熱性、音響特性にともに優れたスピーカを提供することができる。

そして、炭素繊維の布からなる層と、炭素繊維の布に合成ゴムが含浸した層と、合成ゴムからなる層とを含む多層複合シートを成形したエッジを、前記炭素繊維からなる層が振動板開口側最表面層となるように配置したので、特に、火炎にエッジが直接さらされるような場合の耐熱性が向上する。

さらに、前記合成ゴムからなる層が発泡層をスキン層で挟み込んだ構造とすることにより、エッジが軽量化され見かけの剛性も向上するので、スピーカの音響特性がさらに向上する。

また、火災時の加熱により生じる応力によって前記エッジにスリットが形成されるように、前記エッジに溝部からなる強度低下部分を設けた構造とすることにより、エッジ材料が加熱されて柔軟性を失っても、構造的にコンプライアンスを回復させることができ、低域再生および音圧の劣化を抑制することができる。さらに、この溝部を覆うようにエッジに耐熱布を配設した構造とすることにより、スリットが形成されても、このスリットから火炎や熱がスピーカ内部に直接侵入することを防止することができる。
