【発明の属する技術分野】
本発明は、液晶セルにおける一対の基板間の厚さ(以下、「セルギャップ」という)を調整するためのセルギャップ調整装置、加圧封止装置及び液晶表示装置の製造方法に関する。

【従来の技術】
従来より広く普及している液晶装置は、対向する一対の基板を、枠体形状を有するとともにその枠壁の所定箇所に開口部を有するシール材を介して貼り合せてセル化した後、このセル内に上述のシール材の開口部を介して液晶を注入し、この開口部を封止材によって封止して製造されるのが一般的である。ここで、上述のセル内に液晶を注入する方法としては、いわゆる真空注入法が広く用いられている。すなわち、セルが配置されたチャンバ内を真空状態にし、このセルのシール材の開口部を液晶に浸した状態でチャンバ内を大気圧に戻すと、セル内とチャンバ内との間に気圧差が生じ、この結果、セル内に液晶が注入されることになる。

しかしながら、上述の方法を用いた場合、液晶がセル内に過剰に注入されて、液晶セルのセルギャップが、所望の厚さ(以下、「目標値」という)よりも厚くなってしまうことがある。すなわち、一対の基板が、外側(液晶とは反対側)に膨らんだ形状となってしまうことがある。このようにセルギャップが目標値よりも厚くなってしまった液晶セルを用いた液晶装置においては、所期の表示特性を得ることができないという問題があった。かかる問題を解決すべく、上述の液晶注入工程の後、シール材の開口部を封止する前の段階で液晶セルの基板の両外表面に対して圧力を加え、これにより過剰な液晶を排出してセルギャップを目標値に調整する、いわゆる加圧工程を行うのが一般的である。

ここで、図13は、かかる加圧工程において用いられる従来の加圧装置の一例を示す断面図である。図13に示すように、従来は、加圧対象たる液晶セル1を剛性を有する一対の板状部材90によって挟持し、この板状部材90に対して力Fを加えることによって液晶セル1の基板11、12に圧力を加えるのが一般的であった。

また、図14は、従来の加圧装置の他の例を示す断面図である。なお、この図においては、一度に複数の液晶セル1を加工の対象とする場合を示す。

図14に示すように、従来の加圧装置においては、まず、加工対象となる液晶セル1と、衝撃の吸収及び各液晶セル1の基板面の保護を図るための間紙91とを交互に積層するとともに、これを剛性を有する板状部材90により挟持する。そして、この板状部材90に対して圧力を加えることにより、間紙91を介して各液晶セル1の基板の両外表面を押圧することにより加圧を行う。

【発明が解決しようとする課題】
しかしながら、図14に示す加圧装置においては、板状部材90が液晶セル1の基板面に直接接触するように構成されていることから、液晶セル1のセルギャップを正確に調整するためには、この接触面を完全な平面とする必要があるが、板状部材90の表面をこのように完全な平面とするのには限界があり、この表面にある程度の凹凸が形成されたり、板状部材90の厚さが不均一になる事態は避けられないのが現状であった。そして、このように不完全な平面によって液晶セル1を直接加圧してセルギャップが正確に目標値に調整されないと、完成した液晶装置において所期の表示特性が得られないという問題があった。

また、図14に示す加圧装置においても、間紙91が液晶セル1の基板面に直接接触するように構成されているため、図12に示す加圧装置の場合と同様に、液晶セル1の基板面に対して均一な圧力を加えることができす、完成した液晶装置において所期の表示特性が得られないという問題があった。

また、板状部材90への加圧を開始してから間紙91が十分に収縮するまでの期間においては、板状部材90への圧力がこの間紙91によって吸収されるため、液晶セル1の基板面に所期の圧力を加えることができない。この結果、上述の期間の分だけ、液晶セル1のセルギャップが目標値に達するまでの時間が長くなってしまうという問題もあった。さらに、生産性を向上させるべく、同時に加工する液晶セル1の個数を増やす場合には、各液晶セル間に介挿される間紙91の数も増えるので、かかる問題は特に顕著に現われることになる。

本発明は、上述の問題に鑑みてなされたものであり、一以上の液晶セルのセルギャップを正確かつ迅速に調整することができるセルギャップ調整装置、加圧封止装置及び液晶表示装置の製造方法を提供することを目的とする。

【課題を解決するための手段】
本発明のセルギャップ調整装置は、複数の枠体形状を有するとともにそれぞれの枠壁の所定箇所に開口部を有するシール材を互いに重なることなく平面的に介して一対の基板を貼り合わせて形成した複数のセルのそれぞれに液晶を注入して複数の液晶セルを形成した構成の液晶セル群における、前記一対の基板間の厚さであるセルギャップを調整するセルギャップ調整装置であって、一以上の前記液晶セル群をそれぞれ挟持して支持するための複数の支持治具、並びに、前記液晶セル群と該液晶セル群に隣り合う前記支持治具との間に配設され、且つ該液晶セル群の両外表面と該支持治具の該液晶セル群に対向する表面との間にそれぞれ密閉空間を形成するための複数の枠体形状の密閉用シールを有する支持手段と、前記密閉空間に導入する流体の圧力によって、前記液晶セルの両外表面を一斉に加圧する加圧手段と、を具備し、前記支持手段において、前記密閉用シールによって囲まれる包囲領域は、前記液晶セル群を構成する複数の前記液晶セルに重なることを特徴とする。

また、前述のように、液晶セルと間紙とを交互に積層して加圧を行う従来の加圧方法の場合、加圧を開始してから間紙が十分に収縮するまでの間、液晶セルの基板の両外表面に対して所望の圧力を加えることができないため、その分、セルギャップが目標値に達するまでに長時間を要することとなるが、本発明のセルギャップ調整装置によれば、流体の圧力を速やかに基板の両外表面に加えることができるので、短時間でセルギャップを調整することができる。

なお、液晶セルとしては、一対の基板を、複数の枠体形状のシール材を互いに重なることなく平面的に介して貼り合わせて形成した複数のセルのそれぞれに液晶を注入した構成の液晶セル群であってもよい。すなわち、本発明のセルギャップ調整装置による加工の対象である液晶セルとしては、(a)「1つのシール材を介して一対の基板を貼り合わせ、一対の基板間に液晶を注入してなる液晶セル」のほか、(b)「複数のシール材を介して一対の基板を貼り合わせ、基板の両外表面と各シール材とにより囲まれた複数の領域に液晶を注入してなる液晶セル」、すなわち、上述の(a)の液晶セルを複数連ねたもの(液晶セル群)も含まれる。

セルギャップ調整装置は、一以上の液晶セルのうち、セルギャップの検出用セルとして特定した一以上の液晶セル(検出セル)のセルギャップを検出し、検出したセルギャップに基づき液晶セルの一対の基板の両外表面を加圧する圧力を算出し、この圧力に関する信号を加圧手段に指示、伝達する制御手段をさらに具備するようにしたものであってもよい。このように構成することによって、加工対象たる液晶セルのセルギャップの現状に応じて、この液晶セルの基板の両外表面に加えるべき圧力を調整することができるため、より正確にセルギャップを調整することができる。なお、上述のように、「検出セル」とは、本発明のセルギャップ調整装置による加工対象となる一以上の液晶セルのうち、セルギャップ検出の対象となる液晶セルを意味する。

また、セルギャップ調整装置は、検出セルを挟持して支持する一対の支持治具(一対の検出支持治具)のうちの一方の検出支持治具の検出セルに対向する表面とは反対側の表面に配設した光源をさらに具備するとともに、制御手段が、他方の検出支持治具側の外方に配設され、光源から出射され検出セルを通過した透過光を検知する検光部と、検光部による検知結果に基づいてセルギャップを検出するセルギャップ検出部と、検出したセルギャップと目標値とを比較し、比較結果に基づいて算出した液晶セルの一対の基板の両外表面を加圧する圧力に関する信号を加圧手段に指示、伝達する圧力指示部とを有するものであることが好ましい。

従来の方法のように、押圧部材を基板の両外表面に直接接触させて押圧する場合、セルギャップを所望の厚さに正確に調整するためには、この部材における液晶セルとの接触面に極めて高い平面度が要求される。従って、この部材の形成に用いられる材料は、かかる要求を満たし得るものに制約されることになる。これに対し、上述の構成の本発明のセルギャップ調整装置によれば、基板の両外表面に部材を直接接触させる必要がないから、押圧部材の材料に関してかかる制約を受けることなく、押圧部材(支持治具等)の材料を任意に選定することができる。この結果、本発明のセルギャップ調整装置によれば、セルギャップを検出するために光源から出射した光を液晶セル(検出セル)を通過させる構成、例えば、支持治具を光透過性を有する材料により形成する構成を容易に実現することができる。

なお、検光部による検出結果に基づいてセルギャップを求めるための方法としては、例えば、検光部によって検知された透過光の色度座標に基づいてセルギャップを検出する方法や、検光部によって検知された透過光の分光特性に基づいてセルギャップを検出する方法を挙げることができる。このうち後者の方法によれば、液晶セルがカラーフィルタ等を備える場合であっても、このカラーフィルタの特性の影響を受けることなく正確にセルギャップを求めることができる。なお、この方法は、例えば、透過光の透過率が極小値又は極大値となるような透過光の波長を検知し、この波長を用いて所定の演算を行うことによりセルギャップを検出することによって実現される。

ここで、一対以上の支持治具により一以上の液晶セルを支持する態様としては、例えば、一つの平面上に並べられた一以上の液晶セルを一対以上の支持治具によって支持する態様も考えられるが、一対以上の支持治具が、相互に間隔をもって積層された一対以上の板状部材から構成され、一対以上の板状部材の間に液晶セルをそれぞれ挟持して支持する態様とすることが好ましい。このように構成することに示すよって、一つの平面上に一以上の液晶セルを並べた場合と比較して、より狭いスペースにこのセルギャップ調整装置を配置することができる。なお、かかる構成を採用した場合、一対以上の板状部材のうち、その間に液晶セルを介することなく直接的に隣接する板状部材の、互いに対向する外表面間に配設された、その(液晶セル固定用加圧部材の)内部に流体が供給されることが可能な袋状の弾性部材から構成され、供給される流体の圧力により隣接する板状部材の互いに対向する外表面を加圧し得る液晶セル固定用加圧部材をさらに具備するものであることが好ましい。液晶セル固定用加圧部材の内部に供給される流体を調整することによって、液晶セルの支持部材に対する着脱を容易なものとすることができる。

なお、このように一以上の液晶セルを積層させた状態で支持する場合、検出セル(すなわち、セルギャップ検出の対象となる液晶セル)は、一以上の液晶セルのうち、相互に間隔をもって積層された一対以上の板状部材のうち端に位置する一対の板状部材によって挟持、支持される液晶セルであることが好ましい。このように構成することによって、他の液晶セルを一方の側にのみ位置させることができるため、それとは反対側に検出セルのセルギャップを検出するための装置を容易に配設することができる。

また、前記密閉用シールが、一対の基板面に対して略垂直な方向からみてシール材と重なる部分を有する構成とすることが好ましい。

ところで、液晶セルにおけるシール材の開口部に塗布され、かつ一対の基板間に引き込まれる封止材(例えば、紫外線硬化性を有するもの)を硬化させる場合、基板に対して平行な方向から紫外線を照射させるよりも、基板に対して垂直な方向から紫外線を照射させる方が、封止材の硬化に要する時間が短くて済む。このように基板に対して垂直な方向から紫外線を照射させる場合に、シール材の開口部近傍の液晶セルの基板の縁部から密閉用シールまでの距離が近すぎると、紫外線が密閉用シールによって遮られる結果、封止材に対して十分な紫外線を照射することができない場合がある。かかる事情に鑑みると、開口部近傍の基板の縁部から、密閉用シールまでの距離を1mm以上とすることが好ましい。このように構成することによって、封止材に対して十分な紫外線を照射させて、硬化の確実性を向上させることができる。

ここで、上述の距離を1mm以上確保することができない場合も想定されるが、この場合には、密閉用シールの、シール材の開口部近傍の部分を、開口部から遠ざかる方向に窪んだ窪み形状を有するものにすることが好ましい。換言すれば、密閉用シールの、シール材の開口部近傍の部分の形状を、基板面に対して垂直な方向からみて、一対の基板間に引き込まれた封止材と重複しない形状、すなわち、封止材が引き込まれた領域を避ける形状とすることが好ましい。このように構成することによって、密閉用シールによって紫外線が遮られることなく、十分な紫外線を封止材に対して照射することができる。

ここで、上述のセルギャップ調整装置においては、一対の支持治具の液晶セルに対向する面と、密閉用シールの内面と、密閉用シールによって囲まれる液晶セルの基板の両外表面のうちの一部の領域とによって密閉空間を形成する構成にすることが好ましい。このように構成することによって、相互に基板面の大きさが異なる複数種類の液晶セルに対し、一種類の密閉用シールを用いて加工を施すことができる。すなわち、一対以上の支持治具は、相互に基板の大きさが異なる一以上の液晶セルをそれぞれ支持することが可能であるとともに、密閉用シールは、一対以上の支持治具に支持されるすべての液晶セルを構成する基板の両外表面に接触する構成であることが好ましい。この場合、基板の両外表面に加えられる圧力として、液晶セル内の余分な液晶を排出させるのに十分な圧力を確保するためには、密閉用シールによって囲まれる液晶セルの基板の両外表面のうちの一部の領域の面積は、基板の両外表面の面積の1/3以上となるようにすることが好ましい。

また、加圧封止装置は、上述のセルギャップ調整装置と、セルギャップ調整装置により検出セルのセルギャップが目標値と略同一に調整された段階で、一以上の液晶セルのシール材の開口部近傍に封止材を塗布する封止材塗布手段と、一以上の液晶セルの一対の基板間に引き込まれた封止材の少なくとも一部を硬化させるとともに、封止材の硬化を液晶セルの基板表面に対して略垂直な方向に進行させる封止材硬化手段とを具備する構成としてもよい。

このように構成することによって、液晶セルの基板面に対して略垂直な方向に封止材の硬化を進行させることができるため、液晶セルの基板に対して平行な方向に封止材の硬化を進行させる場合と比較して、一対の基板間に引き込まれた封止材の全体を短時間で硬化させることができる。

具体的には、封止材を、光硬化性を有するものにするとともに、封止材硬化手段を、封止材に対し、一以上の液晶セルの基板面に対して略垂直な方向から光を照射するものにすることが好ましい。

また、液晶表示装置の製造方法は、枠体形状を有するとともにその枠壁の所定箇所に開口部を有するシール材を介して貼り合わせた一対の基板間に液晶を注入して液晶セルを形成する液晶注入工程と、液晶セルのセルギャップを調整するセルギャップ調整工程と、液晶セルのセルギャップが目標値と略同一となった段階でシール材の開口部を封止する封止工程とを有する液晶表示装置の製造方法であって、セルギャップ調整工程が、一対以上の支持治具によって一以上の液晶セルをそれぞれ挟持して支持させるとともに、液晶セル及び支持治具の間に配設した密閉用シールの内面と、液晶セルの一対の基板の両外表面と、一対の支持治具の液晶セルに対向する表面とによって密閉空間を形成する工程と、密閉空間に流体を導入し、導入された流体の圧力によって液晶セルの一対の基板の両外表面を一斉に加圧する加圧工程とを含む構成としてもよい。

このように構成することによって、加圧するための部材を直接基板の両外表面に接触させることなく、密閉空間に供給された流体の圧力によって間接的に液晶セルの基板の両外表面を押圧することができるため、従来の方法と比較して、セルギャップを正確かつ迅速に調整することができる。従って、この製造方法によれば、表示品質のばらつきの少ない液晶表示装置を効率よく製造することができる。

以下、図面を参照して、本発明の実施の形態について説明する。かかる実施の形態は、本発明の一態様を示すものであり、この発明を限定するものではなく、本発明の範囲内で任意に変更可能である。

A;実施の形態の構成
(1)液晶セル(群)の構成
まず、本実施の形態のセルギャップ調整装置の構成の説明に先立ち、この装置による加工の対象となる液晶セル(液晶セル群)1の構成について説明する。

図1(a)は、この液晶セル群1の構成の一例を示す平面図であり、図1(b)は図1(a)におけるA−A'線視断面図である。これらの図に示すように、本実施の形態においては、4つの液晶セル1aを連ねた構成の液晶セル群1を加工対象とする場合について説明する。すなわち、まず、図1(a)及び(b)に示すように、相互に対向する一対の基板11、12を、各液晶セル1aに対応する領域において、枠体形状を有するとともにその枠壁に開口部13aを有するシール材13を互いに重なることなく平面的に介して貼り合わせて4つのセルを形成する。そして、各セルの内部、すなわち一対の基板11、12とシール材13とによって囲まれた領域に上述の開口部13aを介して液晶14を注入し、これにより4つの液晶セル1aが連なった構成の液晶セル群1が形成される。かかる構成の液晶セル群1が、本発明のセルギャップ調整装置による加工の後に、図1(a)に示す破線に沿って分断されて個々の液晶セル1aとなる。なお、実際には、基板11、12の内側(液晶14側)表面に、各液晶セル1aごとに液晶14を駆動するための電極や配線、及び配向膜等が適宜形成されるが、本発明とは直接関係がないため、その図示及び説明を省略する。

次に、図2を参照して、上述のセルギャップ調整装置2を用いて複数の液晶セル群1を加工する具体的な手順について説明する。
