【発明の属する技術分野】
本発明は、ダイクロイックプリズムや偏光ビームスプリッタのようなプリズムに、液晶パネル等の電気光学装置を取り付てなる光学装置、及びその光学装置を利用した投写型表示装置に関するものである。

【従来の技術】
本願発明に関連する、プリズムに液晶パネル等の電気光学装置を取り付けた従来の光学装置の例として、特開平10−10994号に開示されている投写型表示装置用の光学装置を、図13の分解構成図に基づき説明する。

投写型表示装置のプリズム合成体72の光入射面72Rには、液晶パネルユニット70Rが取り付けられている。このパネルユニット70Rは、プリズム合成体72の光入射面72Rに接着固定される最内側の固定枠体76と、液晶パネル80Rを収納保持する最外側のパネル枠体73と、固定枠体76とパネル枠体73の中間に配置される中間枠体77から構成されている。パネル枠体73は、第1枠体74と第2枠体75とを有し、さらに、液晶パネル80Rをこれらの枠体74,75に挟み込まれた状態で保持している。

そして、中間枠体77の四隅から外側に突設された係合突片77bが、パネル枠体73(の第1枠体74)の四隅に形成された係合孔74bに嵌入接着されるとともに、中間枠体77とパネル枠体73の間に略三角柱形状のスペーサ78を介装させて、中間枠体77とパネル枠体73を接着固定するようにしている。
以下に、この構成を得る工程を、図14に示すフロー図によって説明する。

すなわち、まず、プリズム合成体72の光入射面72Rに、固定枠体76を位置決めして接着剤により接着固定する(S1)。そして、この接着固定した固定枠体76の外側に中間枠体77を位置決めして、4本のねじ79をねじ孔77a,76aに挿入して固定する(S2)。

しかる後に、液晶パネル80Rが収納保持されているパネル枠体73の第1枠体74に設けられた係合孔74b内に接着剤を装填し、この係合孔74bに中間枠体77の係合突片77bを嵌入させることにより、パネル枠体73を中間枠体77に装着する(S3)。

次に、この状態で液晶パネル80Rを点灯させ(S4)、液晶パネル80Rのフォーカス調整、アライメント調整を行う(S5,S6)。工程S4〜S6は、液晶パネル80Rの光軸上の位置やこれに対する傾き等の位置を調整するために行われるものである。

次に、係合孔74bに装填されていた接着剤を硬化して、中間枠体77とパネル枠体73の仮固定を行う(S7)。その後、液晶パネル80Rの画素の位置のズレ量を点検する(S8)。その結果、ズレ量が許容範囲を越えていた場合(不良の場合)は、パネル枠体73を取り外し(S13)、前述の工程S3へ戻す。

一方、ズレ量が許容範囲内であった場合(良好な場合)は、スペーサ78に接着剤を塗布し(S9)、これを仮固定された中間枠体77とパネル枠体73の間に形成された所定の案内部分に装着する(S10)。そして、スペーサ78とパネル枠体73と中間枠体77との間の接着剤を硬化させることにより、パネル枠体73をプリズム合成体72に対して本固定する(S11)。

【発明が解決しようとする課題】
しかしながら、上記従来の装置の場合、液晶パネルユニットのプリズムへの固定には、固定枠体に加えて中間枠体が必要となるほか、固定枠体と中間枠体を固定するためのねじ、パネル枠体と中間枠体とを仮固定するための中間枠体の突起とパネル枠体の孔、及び、パネル枠体と中間枠体とを本固定するスペーサ等を必要とし、それによって装置の小型化が阻害されていた。また、多くの固定手段とそれに伴う工程により、作業効率や位置決め精度の観点からも改善の余地があった。

そこで、本発明は、電気光学装置とプリズムとの固定に供されていた従来の固定枠体に代えて、電気光学装置を直接装着可能とした固定枠体をプリズムに直接固着できる構成とし、かつスペーサも不要にして、光学装置及びそれを利用した投写型表示装置装置の小型化、及びプリズムに対する電気光学装置の取付作業の簡易効率化及び高精度化を図ろうとするものである。

【課題を解決するための手段】
上記目的を達成するために、本発明は、以下の構成を採用する。

第1の発明は、プリズムと、電気光学装置と、前記電気光学装置を着脱自在に収納する枠部及び前記プリズムとの固定に供される脚部を有してなる固定枠体とを備え、前記固定枠体の脚部が、前記プリズムに固着材料により固着された光学装置であって、前記脚部は、前記プリズムとの固着に供される固着平面部と、該固着平面部と前記枠部を連結する連結部とを有し、前記連結部と前記固着平面部は前記枠部の左右端から延ばされ、該連結部の断面積が前記固着平面部の平面積より小さく、かつ前記連結部の中間部がその両端部に対してくびれた形状とされている光学装置である。
これによれば、電気光学装置を固定枠体だけでプリズムに取り付けでき、装置の小型化及び組立作業の簡素化が達成できる。また、固定枠体とプリズムとの熱膨張率の違いに起因する変形をこの連結部の弾性を利用して抑制でき、従って、装置の画素ズレが防止できる。
また、前記プリズムの前記脚部が固着される位置に金属層が形成され、かつ前記固着材料として金属を用いるものである。そして、特には、固着材料にハンダを利用するものである。これによれば、プリズムと固定枠体とを短時間でかつ安定した品質で固定できるほか、固着材料の不要な個所への拡散も防止できる。
また、前記固着材料を非金属の接着剤としたものである。そして、特に、前記プリズムの前記脚部が固着される位置に、前記接着剤の接着力を高める下地処理を施すようにするものである。これによれば、プリズムに金属層を形成することなく、固定枠体を直接プリズムに固定できる利点を有する。
さらに、前記枠部の前記プリズムと対峙する面の外周形状を、前記プリズムの前記枠部と対峙する面の外周形状よりも大きくしたものである。このようにすることで、プリズムを小さくしても電気光学装置の画像形成面の面積は比較的大きくとれるので、装置の小型化によっても画像の精細性や明るさの低下を抑制できることになる。
また、前記枠部に前記電気光学装置を位置決めする絞り部を備えたものである。これによれば、固定枠体への電気光学装置の装着が容易となる。
また、前記脚部が前記枠部の周囲の複数個所に設けられたものである。これによれば、固定枠体をプリズム側に安定して固定させることができ、固定後における耐衝撃性も向上する。さらに、脚部の間の隙間に空気を通すようにすれば、装置の冷却性も高まり、冷却用ファンなどの騒音を低減することも可能になる。

第2の発明は、プリズムと、前記プリズムの上下面に固定されるプリズム固定板と、電気光学装置と、前記電気光学装置を着脱自在に収納する枠部及び前記プリズム固定板との固定に供される脚部を有してなる固定枠体とを備え、前記固定枠体の脚部が、前記プリズム固定板に固着材料により固着された光学装置であって、前記脚部は、前記プリズム固定板との固着に供される固着平面部と、該固着平面部と前記枠部を連結する連結部とを有し、前記連結部と前記固着平面部は前記枠部の左右端から延ばされ、該連結部の断面積が前記固着平面部の平面積より小さく、かつ前記連結部の中間部がその両端部に対してくびれた形状とされている光学装置である。
これによっても、第1の発明と同様、装置の小型化及び組立作業の簡素化が達成できる。この場合にはさらに、プリズムの面を直接固着に使用しないため、プリズムの面に汚れや傷などを生じさせるのを防止できるとともに、このプリズム固定板をプリズムの固定にも利用できる利点もある。
また、この第2の発明においても、第1の発明におけると同様の変形をそれぞれ採用することで、先に説明したと同様の作用効果が得られる。

第3の発明は、前記のいずれかの光学装置を用い、その電気光学装置で光を変調するとともに、変調された光を投写する投写レンズとを備えた投写型表示装置である。これによって、先に説明した光学装置で得られる各作用効果を、投写型表示装置においても達成することが可能となる。

【発明の実施の形態】
次に、本発明の好適な実施例について、本発明に係る光学装置を適用した投写型表示装置を例に、添付図面を参照しながら説明する。

図1には、本発明に係る光学装置を適用した投写型表示装置の外観図を示してある。本例の投写型表示装置1の外装ケース2は直方体形状をしている。この外装ケース2は、基本的には、アッパーケース3と、ロアーケース4と、装置前面を規定しているフロントケース5から構成されている。そして、フロントケース5の中央からは投写レンズユニット6の先端側の部分が突出している。

図2には、投写型表示装置1の外装ケース2の内部における各構成部分の配置を示してある。この図に示すように、外装ケース2の内部において、その後端側には電源ユニット7が配置されている。これよりも装置前側に隣接した位置には、光源ランプユニット8および光学ユニット9が配置されている。さらに、光学ユニット9の前側の中央には、投写レンズユニット6の基端側が位置している。

一方、光学ユニット9の一方の側には、装置前後方向に向けて入出力インタフェース回路が搭載されたインタフェース基板11が配置され、これに平行に、ビデオ信号処理回路が搭載されたビデオ基板12が配置されている。さらに、光源ランプユニット8および光学ユニット9の上側には、装置駆動制御用の制御基板13が配置され、装置前端側の左右の角には、それぞれスピーカ14R,14Lが配置されている。

光学ユニット9の上方及び下方には装置内部冷却用の吸気ファン15A,15Bが配置されている。また、光源ランプユニット8の裏面側である装置側面には排気ファン16が配置されている。そして、電源ユニット7における基板11,12の端に面する位置には、吸気ファン15Aからの冷却用空気流を電源ユニット7内に吸引するための補助冷却ファン17が配置されている。

これらのファンのうち、ファン15Bは、主に、後述する液晶パネル40R,40G,40B冷却用のファンとして機能している。尚、ファン15Aを液晶パネル40R,40G,40Bの冷却用に用いることもできる。

以下、図3に基づき光学ユニット9および光学系の構成について説明する。

図3(A)には、光学ユニット9の部分を示してある。この図に示すように、光学ユニット9は、その色合成手段を構成しているプリズムユニット20以外の光学素子が上下のライトガイド901,902の間に上下から挟まれて保持された構成となっている。上ライトガイド901および下ライトガイド902は、それぞれ、アッパーケース3およびロアーケース4の側に固定ねじにより固定されている。また、これらの上下のライトガイド901,902は、プリズムユニット20の側に同じく固定ねじによって固定されている。

プリズムユニット20は、ダイキャスト板である厚手のヘッド板30の裏面に固定ねじによって固定されている。このヘッド板30の前面には、投写手段としての投写レンズユニット6の基端側が同じく固定ねじによって固定されている。したがって、本例では、ヘッド板30を挟み、プリズムユニット20と投写レンズユニット6とが一体となるように固定された構造となっている。

図3(B)には、投写型表示装置1に組み込まれている光学系の概略構成を示してある。本例の光学系は、光源ランプ805と、均一照明光学素子であるインテグレータレンズ921,922を有する均一照明光学系923と、この照明光学系923から出射される光束Wを、赤、緑、青の各色光束R、G、Bに分離する色分離光学系924と、各色光束を変調する電気光学装置としての3枚の液晶パネル40R,40G,40Bと、変調された色光束を合成する色合成光学系としてのプリズム合成体22と、合成された光束を投写面上に拡大投写する投写レンズユニット6とから構成される。また、色分離光学系924によって分離された各色光束のうち、青色光束Bを対応する液晶パネル40Bに導くリレー光学系927を有している。

均一照明光学系923は、さらに、反射ミラー931を備えており、光源ランプ805からの出射光の光軸1aを装置前方向に向けて直角に折り曲げるようにしている。このミラー931を挟み、インテグレータレンズ921,922が前後に直交する状態に配置されている。

色分離光学系924は、青緑反射ダイクロイックミラー941と、緑反射ダイクロイックミラー942と、反射ミラー943から構成される。まず、青緑反射ダイクロイックミラー941において、均一照明光学系923を通った光束Wのうち、そこに含まれている青色光束Bおよび緑色光束Gが直角に反射されて、緑反射ダイクロイックミラー942の側に向かう。赤色光束Rは、このミラー941を通過して、後方の反射ミラー943で直角に反射されて、赤色光束の出射部944から色合成光学系の側に出射される。次に、緑反射ダイクロイックミラー942において、ミラー941において反射された青および緑の光束B、Gのうち、緑色光束Gのみが直角に反射されて、緑色光束の出射部945から色合成光学系の側に出射される。このミラー942を通過した青色光束Bは、青色光束の出射部946からリレー光学系927の側に出射される。本例では、均一照明光学素子の光束の出射部から、色分離光学系924における各色光束の出射部944,945,946までの距離が全てほぼ等しくなるように設定されている。

色分離光学系924の赤色光束及び緑色光束の出射部944,945の出射側には、それぞれ集光レンズ951,952が配置されている。したがって、各出射部から出射した赤色光束及び緑色光束は、これらの集光レンズ951,952に入射して平行化される。

平行化された赤色および緑色の光束R、Gは、偏光板60R,60Gによって偏光方向が揃えられた後、液晶パネル40R,40Gに入射して変調され、各色光に対応した画像情報が付加される。すなわち、これらの液晶パネル40R,40Gは、図示していない駆動手段によって画像情報に対応する画像信号によってスイッチング制御され、これにより、ここを通過する各色光の変調が行われる。このような駆動手段は、公知の手段をそのまま使用することができる。

一方、青色光束Bは、リレー光学系927を介し、さらに、偏光板60Bによって偏光方向が揃えた後、対応する液晶パネル40Bに導かれて、ここにおいて、同様に画像情報に応じて変調が施される。尚、本例の液晶パネル40R,40G,40Bは、例えば、ポリシリコンTFTをスイッチング素子として用いたものを使用できる。

リレー光学系927は、集光レンズ974と入射側反射ミラー971と、出射側反射ミラー972と、これらのミラー間に配置した中間レンズ973と、液晶パネル40Bの手前側に配置した集光レンズ953から構成される。各色光束の光路の長さ、すなわち、光源ランプ805から各液晶パネルまでの距離は、青色光束Bが最も長くなり、したがって、この光束の光量損失が最も多くなる。しかし、リレー光学系927を介在させることにより、光量損失を抑制できる。

各液晶パネル40R,40G,40Bを通って変調された各色光束は、偏光板61R,61G,61Bに入射し、これを透過した光がプリズム合成体22に入射され、ここで合成される。本例では、ダイクロイックプリズムからなるプリズム合成体22を用いて色合成光学系を構成している。ここで合成されたカラー画像は、投写レンズユニット6を介して、所定の位置にある投写面10上に拡大投写される。

図4には、ヘッド板30と、このヘッド板30に取り付けたプリズムユニット20及び液晶パネルユニット50R、50G、50Bとを取り出して示してある。なお、ここでは、プリズムユニット20(又はプリズム合成体22)に対する液晶パネルユニット50R、50G、50Bの取り付けは略図的に示している(なお、詳細は図8〜図12参照のこと)。

図4示すように、ヘッド板30は、装置の幅方向に向けて垂直な姿勢で延びる垂直壁31と、この垂直壁31の下端から水平に延びる底壁32から基本的に構成されている。垂直壁31には、プリズムユニット20からの出射光が通過するための矩形の開口31bが形成されている。また、この垂直壁31には、多数の補強リブが形成され、その剛性を高めてある。この垂直壁31を挟み、位置合わせした状態で、プリズムユニット20および投写レンズユニット6が固定されている(図3(A)参照)。従って、これらの一体性が高く、衝撃力等が作用しても、相互の位置ずれが発生するおそれは極めて少ない。

ヘッド板30の底壁32の上面にはプリズムユニット20が設置されている。プリズムユニット20は、略直角二等辺三角形の断面をした4個のプリズム21を、それらの斜面を相互に接合することによって構成された直方体形状のプリズム合成体22と、プリズム支持板33とを備えている(図5参照)。プリズム合成体22の底部は、プリズム支持板33の表面に接着等の手段により固定されており、プリズム支持板33がヘッド板の底壁32に取付け固定されている。プリズム合成体22の側面のうち光入射面として機能する三方の側面には、それぞれ、液晶パネル40R,40G,40Bを備えた各液晶パネルユニット50R,50G,50Bが取り付けられている。

次に、図5の液晶パネルユニットの分解構成図に基づき、プリズムユニット20(又はプリズム合成体22)に取り付けられる、本実施形態の特徴をなす液晶パネルユニット50R,50G,50Bの構成について説明する。
尚、液晶パネルユニット50R,50G,50Bは同じ構成であるため、以下では、液晶パネルユニット50Gを例として説明をする。

液晶パネルユニット50Gは、電気光学装置である液晶パネル40Gと、この液晶パネル40Gを収納保持してプリズム合成体22に取り付けるための固定枠体57とからなる。また、液晶パネル40Gを収納した固定枠体57の上部からは、上方に向けて配線用のフレキシブルケーブル41Gが延びている。

固定枠体57は、光源側(外側)に配置される第1枠体52と、プリズム合成体22側(内側)に配置される第2枠体53からなり、これらの枠体の間に液晶パネル40Gを挟持する構造となっている。

第1枠体52は、中央部が開口した枠部52aと、この枠部52aの四隅に形成された脚部52bとからなる。枠部52aは中央部に矩形開口52cが形成され、一定厚さの周壁52dを備えた基本的に矩形の枠体であり、周壁52dの内側には液晶パネルを40G収納するスペースがある。また、周壁52dの上下辺の左右には第2枠体53と係合する係合溝52hが設けられている。また、枠部52aのプリズム合成体22の光入射面22Gと対峙する面の外周形状は、当該光入射面22G内に収まる大きさとなっている。

第1枠体52の脚部52bはプリズム合成体22との固着に供される固着平面部52eと、枠部52aから延びて固着平面部52eを支持する連結部52fを備えている。その脚部52bは、枠部52aと一体の部材を折り曲げ加工により形成しても、あるいは別体に形成したものを枠部52aに取り付けても良い。

また、連結部52fの断面積を固着平面部52eの平面積に比べてかなり小さくして、連結部52fの弾性を高め、固定枠体57とプリズム合成体22との熱膨張率の違いにより生じるこれらの固着部に加わる力を、この連結部52fで吸収できるようにしている。さらに、連結部52fを枠部52aの左右端から延ばし、固定枠体57の上下端の空間はできるだけ広くとるようにすると、ファン15A、15Bからの空気が固定枠体57とプリズム合成体22との間を上下方向に通りやすくなるので、液晶パネル40Gの冷却に好都合となる。
このような条件を考慮した固定枠体57の他の形状を、図6の(a)〜(c)に例示しておく。ただし、これらに限定されるものでないことは言うまでもない。

第2枠体53は、第1枠体52に収納された液晶パネル40Gを保持するためのもので、中央部に矩形開口53aが形成された板状の枠体である。第2枠体53の上下辺の左右には、第1枠体52の係合溝52hと係合するフック53hが形成されている。

第1枠体52と第2枠体53とは、上記の係合溝52hとフック53hとにより嵌合され、一体として固定枠体57を構成する。
尚、固定枠体57は、ここで説明した構造に限られるものではなく、基本的に、液晶パネル40Gを着脱自在に収納保持でき、かつプリズム合成体22への固定を可能とする数の脚部を有した構造であればよい。
また、固定枠体57の素材は、一般には鉄製で、ガラスに近似した線膨脹係数を有する素材を用いるのが好ましく、例えばフェルニコ鉄などが好適である。

一方、固定枠体57の脚部57bが固着されるプリズム合成体22の対応する各面の隅(ここでは四隅)には、金属層22a(液晶パネルユニット50Gに対応するプリズム面では見えていない)が形成されている。これは、固定枠体57とプリズム合成体22との固着にハンダなどの金属による溶接を利用しようとする場合に、固着材料となる金属との親和性を高めるためのものである。非金属の接着剤(例えば紫外線硬化接着剤)を固着材料に用いる場合には、この部分にその接着剤の接着力を高める脱脂などの下地処理を行う。ただし、ここでは、固着材料にハンダを利用するものとして説明を進める。

次に、図7に示す液晶パネルユニットの取り付けフローを参照しながら、液晶パネルユニット50R,50G,50Bのプリズム合成体22への取付方法を説明する。

まず、プリズム合成体22の光入射面22R,22G,22Bに、偏光板61R,61G,61Bを貼り付ける(図7の工程S1)。
また、液晶パネル40R,40G,40Bのそれぞれを、固体枠体57に収納保持する(図7の工程S2)。

次に、各液晶パネル40R,40G,40Bと固体枠体57が一体となった液晶パネルユニット50R,50G,50Bを、プリズム合成体22の光入射面22R,22G,22Bに近づけて、フォーカス調整を行って、投写レンズ6のフォーカス面に、固体枠体57に挟持された液晶パネル40R,40G,40Bのフォーカス面を合わせ込むとともに、アライメント調整を行い、液晶パネル40R,40G,40Bの画素の位置をあわせ込む(図7の工程S3)。

フォーカス調整は、投写レンズユニット6の光軸をz軸、これに直交する2つの軸をx軸、y軸とすると、x軸方向の位置(x)、x軸を基準とした回転方向の傾き(xθ)、y軸を基準とした回転方向の傾き(yθ)、合計で3軸方向の調整を行うものである。この調整は、液晶パネル40R,40G,40Bの液晶層付近を基準として行われる。

また、アライメント調整は、投写レンズユニット6の光軸をz軸、これに直交する2つの軸をx軸、y軸とすると、液晶パネル40R,40G,40Bのx軸方向の位置(x)、y方向の位置(y)、及びz軸を基準とした回転方向の傾き(zθ)、合計で3軸方向の調整を行うものである。アライメント調整は、3つの液晶パネル40R,40G,40Bのうち、いずれかの画素を基準として行うことが好ましいが、それぞれ単独で行っても良い。

次に、固定枠体57の四隅に配置された固着平面部57eとプリズム合成体22の金属層22aとをハンダ溶接する(図7の工程S4)。なお、ハンダは、フォーカス調整等を行う前に、固定枠体57の固着平面部57e上、又はプリズム合成体22の金属層22a上に、予め塗布しておくと良い。この点は、非金属の接着剤を用いる場合にも同様である。

さらに、液晶パネルユニット50R,50G,50Bの位置、及び固定枠体57とプリズム合成体22との溶接状態を確認し(図7の工程S5)、液晶パネルユニット50R,50G,50Bの位置ずれが許容範囲を超えていたり、溶接状態が良好でないような場合には、ハンダを溶かして液晶パネルユニットをプリズム合成体22から取り外し(図7の工程S6)、再度、工程S3以降を繰り返す。
一方、液晶パネルユニット50R,50G,50Bの位置ずれが許容範囲内であり、溶接状態も良好である場合には、液晶パネルユニット50R,50G,50Bのプリズム合成体22に対する取り付けは終了する。

以上の工程により、プリズム合成体22(又はプリズムユニット20)に液晶パネルユニット50Gが取り付けられて固定された状態を図8に、そして、そのA−A断面を図9に示す。これらの図に示すように、固定枠体57はその脚部52bをハンダ55を介して、パネル合成体22に固着している。また、液晶パネル40Gは、その端部で接着剤54により固定枠体57である第1の枠体52の枠部52aに位置決めされ、更に、第2枠体53により保持されている。
なお、他の液晶パネルユニット50R、50Bも同様の状態でプリズム合成体22に固定されるが、それらについてはここでは省略している。

Further, the fixing material is a non-metallic adhesive. This has the advantage that the fixed frame can be directly fixed to the prism without forming a metal layer on the prism.

The leg portions are provided at a plurality of locations around the frame portion. According to this, the fixed frame can be stably fixed to the prism side, and the impact resistance after fixing is also improved.
