【発明の属する技術分野】
本発明はプロピレンの重合方法に関する。詳しくは、特定の重合条件下に均一系触媒を用いてプロピレンを連続的に重合する方法に関する。

【従来の技術】
均一系触媒を用いてプロピレンを重合する方法についてはジルコノセンとメチルアルミノキサンを用いてエチレンを重合する方法が開示されたのが最初であるが、最近になって種々の構造の2つのシクロペンタジエニル基またはその誘導体が結合した配位子を有するメタロセン化合物を用いることによりアイソタクティック、シンジオタクティックポリプロピレンなどの結晶性ポリプロピレンが得られることが報告されている(日本ゴム協会誌第69巻3号161)。これらの均一系触媒を用いると組成的に均一でしかも比較的分子量分布が狭いものから広いものまで自由に制御されたポリマーが得られることから、従来にない物性を有するポリマーが得られることが期待される。

【発明が解決しようとする課題】
均一系触媒を用いると組成が均一であり触媒系が純粋であればアタックティックなポリマーは生成しないが触媒として用いた成分を除去することが好ましい。しかしながら有機金属化合物を除去するためスラリーを洗浄すると洗浄条件をかなり厳密に制御しても本来の目的の有機金属化合物だけではなく洗浄液側にポリマーの微粉が同伴し、洗浄系からモノマーを回収すると不揮発分として微粉が残りその取り扱いが困難であるという問題があった。

本発明は極めて少ない量の有機金属化合物の使用量で安定して触媒当たり高収率でプロピレンを重合する方法を提供しようとするものである。

【課題を解決するための手段】
本発明者らは上記課題を解決して効率的にポリプロピレンを製造する方法について鋭意検討し本発明を完成した。

すなわち本発明のプロピレンの重合方法は、2個のシクロペンタジエニル基あるいはその誘導体が結合した構造の配位子を有するジルコニウム、ハフニウム、チタニウム錯体成分を含む担持触媒成分と、プロピレンに可溶な周期表第1族、第2族、第12族および第13族から選ばれるアルキル金属化合物からなる均一系触媒を用い、プロピレン自身を液状媒体として重合域とスラリー洗浄域からなる重合系でプロピレンを立体規則性重合する方法において、得られた重合スラリーをプロピレンで洗浄して洗浄液は重合域に戻し、洗浄されたスラリーからプロピレンを蒸発分離してポリプロピレンを得ることを特徴とするものである。

【発明の実施の形態】
本発明において重合はプロピレン自身を液状の媒体とする塊状重合法で実施される。塊状重合法ではモノマー濃度が高く高価な均一系の触媒を有効に働かせることが可能である。

また均一系触媒は、比較的高活性であるが、2個のシクロペンタジエニル基あるいはその誘導体が結合した構造の配位子を有するジルコニウム、ハフニウム、チタニウム錯体(以下、ジルコニウム錯体等という。)成分当たりのポリプロピレンの生成量は多くすることが重要であり、比較的高温で安定な化合物が好ましく利用され、またスラリーの性状を良好に保つため担体に担持して使用される。

上記一般式で表されるアルミノキサンの上記メタロセン化合物に対する使用割合はアルミニウム/メタロセンとして1〜10000モル倍であるのが一般的であり、好ましくは10〜1000である。このアルミノキサンは不活性担体に担持して使用される。

本発明において、安定なアニオン種を形成する化合物としては、上述のジルコニウム錯体等をカチオン性化合物に変換し、安定な対アニオン種を生成する化合物である。具体的には上述のジルコニウム錯体等と安定なアニオン種を形成する化合物と後述の有機金属化合物を組み合わせて用いられる。安定なアニオン種を形成する化合物の具体例として、トリフェニルカルベニウムテトラキス(ペンタフルオロフェニル)ボレート、フェロセニウムテトラキス(ペンタフルオロフェニル)ボレート、N,N−ジメチルアンモニウムテトラキス(ペンタフルオロフェニル)ボレート、トリn−ブチルアンモニウムテトラキス(ペンタフルオロフェニル)ボレート、トリエチルアンモニウムテトラテトラキス(フェニル)ボレート、トリn−ブチルアンモニウムテトラ(フェニル)ボレートなどのカルベニウムボラン、メタラボラン、アンモニウムボランなどが挙げられ、例えば、特表平1−501950号公報、同1−502036号公報などに例示されている。また、これらの安定なアニオン種を形成する化合物のジルコニウム錯体等に対する使用割合としてはイオン性化合物/ジルコニウム錯体等として0.1〜10モル倍である。後述の有機金属化合物のジルコニウム錯体等に対する使用割合としては有機金属化合物/ジルコニウム錯体等として1〜10000モル倍である。

本発明において、プロピレンの重合はプロピレンの単独重合のみならず少量の他のオレフィン具体的には、炭素数2〜20のα−オレフィン(プロピレンは除く)、好ましくは炭素数2〜10α−オレフィン(エチレンも含む)、すなわち、エチレン、プロピレン、1−ブテン、3−メチル−1−ブテン、1−ペンテン、4−メチル−1−ペンテン、1−ヘキセン、ビニルシクロヘキサン、スチレンなどを共重合することができる。さらにブタジエン、1,4−ペンタジエン、1,5−ヘキサジエン、1,4−ヘキサジェンなどの炭素数4〜20のジエン、あるいは、ジシクロペンタジエン、ノルボルネン、メチルノルボルネン、テトラシクロドデセン、メチルテトラシクロドデセンなどの環状オレフィン、あるいは、アリルトリメチルシラン、ビニルトリメチルシランなどのケイ素含有オレフィンなども共重合する単量体として例示できる。これらの共重合する単量体の使用量は、得られる重合体が結晶性である限り特に限定はないが重合体中の40重量%以下であるのが一般的である。共重合の方法についても特に制限はなくランダム共重合、ブロック共重合が可能である。ここでブロック共重合の際には、スラリーの洗浄液は共重合部に戻すことが一般的であり、有機金属化合物の有効な利用という点では重合域の最初に戻すことが可能な単独重合、ランダム重合に適用するのがより効果的である。

本発明において、スラリーのプロピレンによる洗浄方法には特に制限はなく、濾過洗浄する方法、向流洗浄する方法などがあるが、洗浄効率および、高圧下での洗浄の実施という点では向流洗浄が簡便である。

【実施例】
以下に実施例を示しさらに本発明を説明するが、本発明はこれら実施例に制限されるものではない。

本発明において融点(Tm)、極限粘度([η])は以下の方法で測定した。
・融点(Tm):示差走査熱量分析(DSC)で測定した融点(Tm)は以下の条件で測定した。[測定装置:パーキンエルマーDSC−4、昇温速度:10℃/min、降温速度:−10℃/min、または−30℃/min]。
・極限粘度([η])135℃テトラリン溶液で粘度を測定した。
比較例1図1に示された形状の反応機を用いて重合を実施した。均一系触媒としては、ジルコニウム錯体等成分として常法により合成した。ジフェニルメチレン(シクロペンタジエニル−フルオレニル)ジルコニウムジクロリドを使用し、プロピレンに可溶な周期表第1族、第2族、第12族および第13族から選ばれるアルキル金属化合物成分として、トリイソブチルアルミニウムと担体としてメチルアルミノキサン(アルベマール製)をポリプロピレンに無水マレイン酸をグラフトしたもの(三井東圧化学(株)製(商品名ロンプライ)、無水マレイン酸含量6.64重量%、0.68ミリモル/g−GPP)に担持したもの(メチルアルミノキサン28.8gとGPP20gをキシレン4200ml中で140℃で混合し、20℃に降温し、固形分を分離乾燥しさらに粉砕して細分化したもの。)を用いた。
(均一系触媒成分の前処理)内部容積200L(リットル)のオートクレーブに、ヘプタン120L、トリイソブリチルアルミニウム21.5g、ジルコニウム錯体等成分として、ジフェニルメチレン(シクロペンタジエニル−フルオレニル)ジルコニウムジクロリド1.0g上記固形触媒成分120gを装入し、次いで内温25℃に保ちつつプロピレンを1200g装入し2時間反応させて、前処理触媒成分スラリーとした。一部をサンプリングして分析したところ、この固形触媒成分はジルコニウムを0.13重量%含有しており、また固形触媒当たり9gのプロピレンが重合していた。
