【発明の属する技術分野】
本発明は、例えば連続的に圧延を行なう圧延機等、時間的に継続した動作を行なう診断対象における異常の有無を監視する異常監視装置、およびコンピュータを異常監視装置として動作させる異常監視プログラムに関する。

【従来の技術】
従来より機器や設備の異常の有無を判定する様々な設備診断手法による設備診断が実行され、あるいは提案されている。この設備診断においては、設備が破壊され、あるいは直ちに停止する必要がある重大故障のみを検出対象とするのではなく、むしろ、そのような重大故障に至る前の、例えば回転機械におけるベアリングに傷が入ったり、あるいはある可動部分の摩耗が進んできたといった程度の、今のところまだ十分に稼動を続けることができるが、そのままにしておくと将来重大故障につながるおそれがある異常を検出対象とする必要がある。

そのような設備診断手法の典型例として、例えばその機器や設備が正常状態にあるときの音響振動波形を得、その音響振動波形をスペクトル解析してその特徴を調べておき、異常の有無を検出する際にその機器や設備の音響振動波形を得てスペクトル解析を行い、そのスペクトル中に、正常時には見られない特定の周波数成分のピークが存在するか否か、あるいはピークの組合せが正常時のそれと同じであるか否か等により異常の検出を行なうことが知られている。

また、特開平7−43259号公報には、その機器や設備が正常状態にあるときの音響振動波形を得、その音響振動波形に基づいて逆フィルタを作成しておき、異常の有無を検出する際にその機器や設備の音響振動波形を得、その音響振動波形にあらかじめ求めておいた逆フィルタを作用させて残差信号を求め、この残差信号を解析することによって機器や設備の異常を検出することが提案されている。

さらに、特開平8−304124号公報には、その機器や設備が正常状態にあるときの複数の音響振動波形を得、それら複数の音響振動波形のうちの例えば1つの音響振動波形に基づいて逆フィルタを作成して、その逆フィルタを例えば残りの複数の音響振動波形に作用させることにより複数の残差信号を求め、それら複数の残差信号それぞれに基づいて統計的変量を複数求めておき、異常の有無を検出する際においても、その機器や設備の複数の音響振動波形を得、あらかじめ求めておいた上記の逆フィルタをそれら複数の音響振動波形に作用させて複数の残差信号を求め、それら複数の残差信号に基づいて複数の統計的変量を求め、正常状態にあるときに求めた複数の統計的変量と異常の有無の検出の際に求めた複数の統計的変量との間で、例えばF検定やt検定等の手法による検定あるいは推定を行なうことにより、その機器や設備の異常の有無を検出することが提案されている。

上記のスペクトル解析を行なうことによって機器や設備の異常を検出する手法も、その診断対象機器や設備の性質によってはかなり有効な手法であり、上記の逆フィルタを作成しておく手法や統計的検定等を行なう手法はさらに有効な手法である。

【発明が解決しようとする課題】
ところが、上記の様々な設備診断手法のいずれを採用する場合であっても、その診断対象の状態を反映した物理量をセンサで取り込んだ後、その診断対象の異常の有無の判定を行なうまでに演算が必要となり、その診断対象が時間的に継続した動作を行なうものの場合、その演算を行なっている間であっても動作し続けることになるが、その間は異常検出の対象から抜けてしまうおそれがある。

本発明は、上記事情に鑑み、時間的に継続した動作を行なう診断対象の異常の有無を、空白期間を置くことなく検出続けることのできる異常監視装置、およびコンピュータをそのような異常監視装置として動作させる異常監視プログラムを提供することを目的とする。

【課題を解決するための手段】
上記目的を達成する本発明の異常監視装置は、時間的に継続した動作を行なう診断対象である回転機械の異常の有無を監視する異常監視装置において、
診断対象である回転機械の状態を反映した所定の物理量を捉えて、その物理量を表わす、時間的に継続した信号を得るセンサと、
上記センサで得られた信号を一部重複して順次切り出した各部分信号を交互もしくは循環的に分担して受け取り、受け取った部分信号に基づいて、診断対象である回転機械の異常の有無を判定する複数の異常監視部を備え、
それら複数の異常監視部は、診断対象である回転機械の一回転を複数の位相範囲に区切ったときの、各異常監視部ごとに固定された位相範囲に対応する部分信号を分担して受け取って、受け取った部分信号に基づいて、診断対象である回転機械の異常の有無を判定するものである異常監視装置であって、
上記診断対象が正常な状態にあるときに上記センサにより得られる基準信号に基づいて逆フィルタを求める演算を含む演算を行なうことにより基準データを求める基準演算部を備え、
上記複数の異常監視部は、いずれも、上記センサにより異常監視時に得られる診断信号に逆フィルタを作用させることにより残差信号を求める演算とその残差信号の移動平均演算とを含む演算を行ない、その演算の結果に基づいて、診断対象の異常の有無を判定するものであることを特徴とする。

本発明の異常監視装置は、複数の異常監視部を備え、センサから得た信号を間断なくあるいは一部重複して順次切り出し、切り出した各部分信号を交互に(異常監視部が2つの場合)あるいは循環的に(異常監視部が3つ以上の場合)分担して受けとって、交互あるいは循環的に異常の有無を検出するようにしたため、例えば単発事象の発生を待ち受け監視を対象とする場合などであっても、異常有無検出の空白期間を生じさせることなく、異常有無検出を継続することができる。

【発明の実施の形態】
以下、本発明の実施形態について説明する。

図1は、本発明の異常監視装置の基本的な一実施形態を示すブロック図である。

この異常監視装置10は、たとえば連続的に圧延を行なう圧延機等、時間的に継続した動作を行なう診断対象20の異常の有無を監視する異常監視装置であって、センサ11、基準演算部12、および複数の異常監視部13A,13B,…,13Nから構成されている。

この異常監視装置10のセンサ11では、診断対象20の状態を反映した所定の物理量(例えば音や振動等)が捉えられ、その物理量を表わす、時間的に継続した信号が得られる。

また、基準演算部12では、診断対象20が正常な状態にあるときにセンサ11により得られる基準信号に基づいて逆フィルタを求める演算を含む演算が行なわれ、これにより基準データが求められる。この基準演算部12により求められる基準データは、逆フィルタ自体であってもよく、前述したような統計的変量であってもよい。この実施形態では逆フィルタ自体が基準データとして採用されている。

診断対象20が複数の動作状態を有するものの場合は、基準演算部12では、その診断対象20が各動作状態にあるときに得た各基準信号に基づいて各動作状態に対応する各逆フィルタが求められる。ただし、1つの動作状態、あるいは1つの動作状態とみなすことのできる状態が連続するものの場合等においては、動作状態にこだわらずに逆フィルタを1つのみ求めてもよい。

例えば、診断対象20がゆっくりと回転する回転機械の場合は、その回転機械の一回転を間断なくあるいは順次一部ずつ重複する複数の位相範囲に区切ったときの各位相範囲が各動作状態とみなされ、それら各位相範囲に対応する各部分基準信号ごとに逆フィルタを求めてもよく、回転の位相によって動作状態が大きく変化するのでなければ、位相範囲にこだわらずに逆フィルタを1つだけ求めてもよい。

また、複数の異常監視部13A,13B,…,13Nでは、センサ11により異常監視時に得られた診断信号を間断なくあるいは一部重複して順次切り出した各部分診断信号を交互もしくは循環的に分担して受け取り、受け取った部分診断信号に基づいて、診断対象20の異常の有無が検出される。具体的には、これらの異常監視部13A,13B,…,13Nでは、各部分診断信号に、センサ11でそれら各部分診断信号を得たときの診断対象20の各動作状態とそれぞれ同一の各動作状態に対応する逆フィルタを作用させることにより各残差信号が求められる。あるいは動作状態にこだわらずに逆フィルタを求めたときは、各部分診断信号に、同一の逆フィルタを作用させて各残差信号が求められる。さらに、それら各残差信号のパワーが求められ、それらの各パワーをしきい値と比較することにより診断対象20の異常の有無が判定される。

この診断対象20がゆっくりと回転する回転機械の場合は、複数の異常監視部13A,13B,…,13Nは、センサ11により異常監視時に得られる診断信号を、その回転機械の一回転を逆フィルタの演算の際に区切った複数の位相範囲と同一の複数の位相範囲に対応する複数の部分診断信号に区切ったときの、各部分診断信号を交互もしくは循環的に分担して受け取り、受け取った部分診断信号に、基準演算部12により得られたその部分診断信号に対応する位相範囲と同一の位相範囲の部分基準信号に基づいて求められた逆フィルタを作用させることにより残差信号を求め、その残差信号のパワーをしきい値と比較することにより、その回転機械の異常の有無が判定される。

図2は、本発明の異常監視装置の一実施形態を示すシステム概念図である。

監視対象物21は、本発明にいう診断対象の一例に相当するものである。この監視対象物21には、異常の有無を検出するための信号を得るセンサとして、振動センサ210Aと音響センサ210Bが取り付けられあるいは近傍に配備されている。これら振動センサ210Aと音響センサ210Bは、それらの双方が備えられている必要はなく、監視対象物21の特性に応じていずれか一方のみ備えられていてもよい。

これらの振動センサ210Aや音響センサ210Bで得られた波形信号はフィルタアンプ211に入力されて、監視対象物21に異常が生じたときにその異常に起因する音や振動に含まれる周波数帯域のみ通過するようフィルタリングされるとともに、適切に増幅される。このフィルタアンプ211を経由した後の信号は、A/D変換ユニット220を構成するA/D変換器221に入力されてサンプリングされ、そのサンプリングデータがリング構造メモリ221に順次格納される。このリング構造メモリ221は、サンプリングデータをそのリングの一周分順次格納し、一周分を過ぎた後は順次上書きしていくタイプのメモリである。尚、ここでは一例としてリング構造メモリを示したが、サンプリングデータを十分な長さに亘って格納できるものであればリング構造を成すメモリである必要はない。

このリング構造メモリ221に格納されたサンプリングデータは、一部ずつが順次重なるメモリ領域ごとに波形データとして順次読み出される。

異常監視コンピュータ230では、本実施形態では2つの比較診断タスクA,Bが動作しており、A/D変換ユニット220のリング構造メモリ221から順次読み出された波形データは、それら2つの比較診断タスクA,Bに交互に渡される。各比較診断タスクA,Bは、波形データを受け取ると、その受け取った波形データに基づく監視対象物21の異常の有無が判定される。これら2つの比較診断タスクA,Bでの異常の有無の検出にあたっては、あらかじめ、監視対象物21が正常な状態にあることがわかっている段階で上記と同様にしてサンプリングして得たデータに基づいて逆フィルタが求められ、各比較診断タスクA,Bでは、異常監視時に受け取った波形データにその逆フィルタを作用させることにより残差信号が求められ、その残差信号のパワーがしきい値と比較され、その大小に応じて、異常の有無が判定される。ここで、2つの比較診断タスクA,Bのいずれか一方でも異常が検出されると、異常が検出されたことを表わす警報が出力される。

監視対象物21が正常に動作しているときに求められる逆フィルタは、その監視対象物21が常に同一の動作状態で動作しているときは1つのみ求めればよいが、例えばゆっくりと回転する回転機械を監視対象物とするような場合は、その回転対象物の一回転を複数の位相範囲に区切り、それら複数の位相範囲それぞれで得られた各波形データに基づいて、各位相範囲に応じた各逆フィルタが求められ、異常監視時においても、逆フィルタを求めたときの位相範囲と同一の位相範囲で得られた波形データがリング構造メモリ221から読み出されて、その読み出された波形データに、その波形データを得た位相範囲と同一の位相範囲のデータに基づいて求められた逆フィルタを作用させる。こうすることにより、その回転機械の異常の有無を一層高精度に検出することができる。

ただし、ゆっくりと回転する回転機械を監視対象物とする場合であっても、その回転機械が正常に動作している場合に複数の位相範囲で得られる各波形データが統計的に同一の性質を有する(いわば、その回転機械が、回転の位相にかかわらず一様に回転している)場合は、位相範囲にこだわらずに唯一の逆フィルタを求め、どの位相範囲についてもその唯一の逆フィルタ作用させてもよい。

図3は、本発明の異常監視装置の一実施形態として動作する異常監視コンピュータの外観斜視図である。本発明の一実施形態としての異常監視装置は、この診断用コンピュータ100のハードウェアとその内部で実行されるソフトウェアとからなる異常監視装置本体と、さらにここでは不図示のセンサ等との組合せにより実現されている。

任意の時系列信号は、適当な線型系に白色雑音を入力したときの出力と見なすことができる。与えられた時系列信号から対応する線型系を決定することは、線型予測分析と呼ばれ、確立した手法が存在する。通常そのようにして求められるものに、自己回帰モデル(ARモデル)がある。これは標本化、離散化された時系列信号をX(n)、n=1、2、・・・ とする時、第n時点の信号X(n)をそれ以前のM個の時点のデータから次のようにして決定するものである。

となり、残差は白色雑音となる。つまり、第n時点の時系列信号データX(n)から、それ以前のMケのデータから求めた予測値Y(n)を減じると、入力の白色雑音が得られる。ここでは、X(n)から予測値Y(n)を減じて残差e(n)を求めることを、逆フィルタを作用させると称している。このようにある時系列信号を適切な自己回帰モデルで表すことができれば、それを用いて構成された逆フィルタを元の時系列信号に作用させることにより、白色雑音を得る。すなわち入力信号は逆フィルタにより、白色化される。この場合、入力時系列信号は逆フィルタの設計時に用いた信号そのものでなくてもよく、その自己回帰モデルが同一のものすなわち同じ特性の信号であれば、出力として白色化された信号を得ることができる。ただし、時系列信号の特性が設計に用いたそれと異なっていた場合には、逆フィルタを作用させても白色化はされず、白色雑音は得られない。
