【発明の属する技術分野】
本発明は、密閉型アルカリ二次電池の電槽用成形材料およびそれから製造された密閉型アルカリ二次電池の電槽に関する。

【発明が解決しようとする課題】
移動機器駆動源として、または太陽電池エネルギーの有効利用手段として、環境保護の観点から、各種アルカリ二次電池の用途が拡大されつつある。自動車の内燃機関のための所要電力を供給するために二次電池が多く使用されることは周知であるが、さらに電池を動力源とする用途もますます増加する傾向にある。そこで、小型軽量でありながら、電気的容量の大きい二次電池に対する要請が高まっている。特に、エネルギー容量、エネルギー密度、サイクル寿命、安全性、コストのバランスという点から、ニッケル水素二次電池が有力視されている。

しかしながら、このようなアルカリ二次電池は、アルカリ電解質と電極とを収納する電槽が不可欠である。したがって、この電槽はアルカリ(濃度7モル/リットル程度)や強い酸に耐えなければならないことはもとより、外部衝撃にも十分に耐え得ることが要求される。さらにこの電槽は、充放電時の化学反応に伴う発熱や生成物、例えば高温時での剛性、水蒸気や水素ガス、ガソリン等に対する耐性をも十分考慮したものでなくてはならない。

ことに、電気自動車等の密閉型二次電池では、小型軽量化の要請に適合させるために薄肉の電槽が要求されるにもかかわらず、ピーク時の内圧の上昇に耐え、長期間に亘って電解質の性状を適性に維持し得るものが必要となる。

従来、このような要求に適合させるため、電槽にはポリプロピレン樹脂やABS樹脂が多く採用されてきた。しかし、これらの樹脂を使用した電槽は、剛性あるいは耐熱性の不足から内部の化学反応によって生じた熱、圧力などの影響により変形やワレを生ずる。または比較的高い透湿性のために、長期の使用により内部の水分が減少する。そのために電解質の濃度が変化し、適性な充放電作用が確保できなくなる。その結果、所期の化学反応が期待できずに充電容量が減少し、使用機器などのための必要な電流容量が確保できなくなり、二次電池寿命に至る。これを改良するために、特開平6-203814号公報には、ガラスフレークを樹脂に混ぜ合わせる方法が提案されているが、アルカリの電解液がフレークを溶かし出すため、この方法も実用的でない。

本発明は、長期間に亘って所期の電解質の性状を保持し、よって二次電池の性能を維持し得る密閉型アルカリ二次電池の電槽用成形材料を提供することを目的とする。

【課題を解決するための手段】
本発明は、
(A)次式(I):
[上記式中、R1は水素原子、ハロゲン原子、CH3CH2基またはC6H4R2基を表し;R2は水素原子、炭化水素基、アルコキシ基、ハロゲン化炭化水素基またはハロゲン原子を表し;Yは次式(II):
(ここで、R3〜R19はそれぞれ独立して、水素原子、ハロゲン原子および炭化水素基から選ばれる原子もしくは基であり、R11〜R14は互いに結合して単環または多環を形成してもよい;rは1以上の正の整数であり、r’は0以上の整数である)
で示される2価基を表し;pおよびqはそれぞれ、1以上の正の整数である]、又は

を含むことを特徴とする密閉型アルカリ二次電池の電槽用成形材料を提供する。
本発明はまた、前記成形材料から製造された密閉型アルカリ二次電池の電槽を提供する。

【発明の実施の形態】
本発明で使用する成分(A)非晶性ポリオレフィン系樹脂は、環状オレフィン構造を有する、非晶性の重合体である。非晶性ポリオレフィン系樹脂自体は公知の樹脂であり、例えば特開平7-258504号公報に記載されている。非晶性ポリオレフィン系樹脂の一例は、次式(I):

非晶性ポリオレフィン系樹脂は、70〜170 ℃の熱変形温度を有しており、使用される用途に応じて最適なものを選ぶことが可能である。本発明に適した非晶性ポリオレフィン系樹脂は、90〜150 ℃の熱変形温度を有する。

このような非晶性ポリオレフィン系樹脂の製造方法については特に制限はなく、公知の方法、例えば特開平1-185307号公報に記載された方法により製造できる。例えば前記式(I)のタイプの非晶性ポリオレフィン系樹脂の場合には、エチレン、ブタジエンおよびスチレン系化合物から選択される不飽和単量体と、シクロペンタジエン類およびノルボルナジエン、あるいはジシクロペンタジエン類およびエチレンとのディールス・アルダー反応を行う方法が挙げられる。あるいは、前記式(III)のタイプの非晶性ポリオレフィン系樹脂の場合には、テトラシクロ-3- ドデセン類とノルボルネン類とを開環重合して、水素添加する方法が挙げられる。

このような非晶性ポリオレフィン系樹脂は市販されていて入手可能である。例えば三井石油化学(株)から商標APLとして、日本ゼオン(株)から商標Zeonexとして、日本合成ゴム(株)から商標Artonとして市販されている。

本発明の密閉型アルカリ二次電池の電槽用成形材料は、上記した(A)非晶性ポリオレフィン系樹脂を含み、さらに、(B)ゴム弾性体および(C)ポリフェニレンエーテル系樹脂を含む。

(B)ゴム弾性体 (ゴム成分) は、室温で、弾性体である天然および合成の重合体物質である。その具体例としては、天然ゴム、ブタジエン重合体、スチレン‐イソプレン共重合体、ブタジエン‐スチレン共重合体(ランダム共重合体、ブロック共重合体、グラフト共重合体などすべて含まれる)、イソプレン重合体、クロロブタジエン重合体、ブタジエン-アクリロニトリル共重合体、イソブチレン重合体、イソブチレン-ブタジエン共重合体、イソブチレン-イソプレン共重合体、アクリル酸エステル重合体、エチレン-プロピレン共重合体、エチレン-プロピレン-ジエン共重合体、チオコールゴム、多硫化ゴム、ポリウレタンゴム、ポリエ―テルゴム(たとえば、ポリプロピレンオキシドなど)、エピクロロヒドリンゴムなどが挙げられる。

これらのゴム成分は、いかなる重合法(たとえば乳化重合、溶液重合)、いかなる触媒(たとえば過酸化物、トリアルキルアルミニウム、ハロゲン化リチウム、ニッケル系触媒)で作られたものでもよい。さらに、各種の架橋度を有するもの、各種の割合のミクロ構造を有するもの(例えばシス構造、トランス構造、ビニル基など)あるいは、各種の平均ゴム粒径を有するものも使用される。また、共重合体は、ランダム共重合体、ブロック共重合体、グラフト共重合体など、各種の共重合体はいずれも使用することができる。さらには、これらのゴム成分をつくるに際し、他のオレフィン類、ジエン類、芳香族ビニル化合物、(メタ)アクリル酸、(メタ)アクリル酸エステルなどの単量体との共重合も可能である。それらの共重合の方法は、ランダム共重合、ブロック共重合、グラフト共重合など、いずれの手段も可能である。これらの単量体の具体例としては、例えば、エチレン、プロピレン、スチレン、クロロスチレン、α‐メチルスチレン、ブタジエン、イソブチレン、クロロブタジエン、ブテン、アクリル酸メチル、アクリル酸、アクリル酸エチル、アクリル酸ブチル、メタアクリル酸メチル、アクリロニトリルなどが挙げられる。

さらに、部分変性したゴム成分を用いることもでき、たとえば、ヒドロキシまたはカルボキシ‐末端変性ポリブタジエン、部分水添スチレン‐ブタジエンブロック共重合体、部分水添スチレン‐イソプレンブロック共重合体などが挙げられる。

成分(B)ゴム弾性体は、成分(A)100 重量部に対して4〜8重量部配合される。成分(B)を含むと、得られる成形品の耐衝撃性を大幅に向上させることができるが、一方成分(B)の添加は、耐熱性を低下させる傾向がある。

成分(C)ポリフェニレンエーテル(以下では、PPEと称することがある)系樹脂は公知のものが使用できる。PPE系樹脂とは、例えば一般式(IV):

で示される重合体の総称であって、上記一般式で示される重合体の一種単独であっても、二種以上が組合わされた共重合体であってもよい。好ましい具体例ではR1 およびR2 が炭素原子数1〜4のアルキル基であり、R3 およびR4 が水素原子もしくは炭素原子数1〜4のアルキル基である。例えばポリ(2,6‐ジメチル‐1,4 ‐フェニレン)エ―テル、ポリ(2,6‐ジエチル‐1,4 ‐フェニレン)エ―テル、ポリ(2‐メチル‐6‐エチル‐1,4 ‐フェニレン)エ―テル、ポリ(2‐メチル‐6‐プロピル‐1,4 ‐フェニレン)エ―テル、ポリ(2,6‐ジプロピル‐1,4 ‐フェニレン)エ―テル、ポリ(2‐エチル‐6‐プロピル‐1,4 ‐フェニレン)エ―テル、などが挙げられる。またPPE共重合体としては上記ポリフェニレンエ―テル繰返し単位中にアルキル三置換フェノ―ル例えば 2,3,6‐トリメチルフェノ―ルを一部含有する共重合体を挙げることができる。またこれらのPPEに、スチレン系化合物がグラフトした共重合体であってもよい。スチレン系化合物グラフト化ポリフェニレンエ―テルとしては上記PPEにスチレン系化合物として、例えばスチレン、α‐メチルスチレン、ビニルトルエン、クロルスチレンなどをグラフト重合して得られる共重合体である。

上記した成分(C)は、成分(A)100重量部に対して4〜8重量部配合することができる。PPE系樹脂の添加により耐熱性を向上させることができるが、一方成分(C)の添加は、透湿性を増加させる傾向がある。

本発明の成形材料には、上記の成分の他にさらに、慣用の添加剤、例えば顔料、染料、難燃剤、充填剤、酸化劣化防止剤、紫外線吸収剤、滑剤、熱安定剤、離型剤、可塑剤、帯電防止剤を含むことができる。

本発明の成形材料を製造するための方法に特に制限はなく、通常の方法が満足に使用できる。しかしながら一般に溶融混合法が望ましい。少量の溶剤の使用も可能であるが、一般に必要ない。例えば各成分をペレット、粉末、細片状態などで、ターンブルミキサー、ヘンシェルミキサーで代表される高速ミキサーで分散混合した後、溶融混練装置に導入する。装置としては1軸もしくは多軸押出機、バンバリ―ミキサ―、ロ―ラ―、ニ―ダ―等を例として挙げることができ、これらを回分的または連続的に運転する。

かくして得られた成形材料は、任意の成形方法、例えば射出成形により、アルカリ二次電池の電槽に成形され得る。本発明の成形材料は、種々のアルカリ二次電池、例えばニッケル‐鉄電池、ニッケル‐カドミウム電池、ニッケル‐亜鉛電池、ニッケル‐水素電池、銀‐亜鉛電池、銀‐カドミウム電池等の電槽に適用可能であるが、特に好ましくはニッケル‐水素電池の電槽である。

(B)ゴム弾性体
B−1:クレイトンG1651、シェル化学(株)製、スチレン/エチレン/ブタジエン/スチレン(SEBS)ゴム、

Example 1
The components in the ratio (weight ratio) shown in Table 1 were blended and melt-kneaded using a twin-screw extruder at a set temperature of 250 ° C. and a rotational speed of 280 rpm to prepare pellets. The pellets were subjected to the following conditions using a Toyo Machine Metal Co., Ltd. injection molding machine (clamping force 80 tons, PLASIN Ti-80G) at a cylinder set temperature of 250 to 270 ° C and a mold temperature of 50 ° C.
