本発明は、射出成形用金型の製造方法に関し、例えば、射出成形用金型の転写面に断熱層をコーティングするための射出成形用金型の製造方法に関する。

【従来の技術】
熱可塑性樹脂を射出成形(或いはブロー成形や真空成形)する場合、高温の樹脂が金型に注入された時点で急速に冷却されるため、成形品表面の光沢が低下したり、表面にフローマーク等ができて光沢ムラが発生する。この現象は、特に、自動車用バンパ等の素材として使用されるフィラー強化変性ポリプロピレン等で顕著に発生する。

この問題点を解決するために、従来では、金型の転写面にPTFE(ポリテトラフルオロエチレン)やPI(ポリイミド)等の樹脂を塗布して硬化させた断熱層を形成し、樹脂の急速な冷却を抑えている。

本願の関連技術として、特開昭63−147617号公報には、プラスチック成形用金型に、静電塗装により粉末状の熱硬化製樹脂又は熱可塑性樹脂の塗着膜を形成し、この金型にプラスチック素材を充填してプラスチック成形品表面に熱硬化製樹脂又は熱可塑性樹脂の被膜を形成する方法が開示されている。

【発明が解決しようとする課題】
しかしながら、金型の転写面に断熱層を形成する方法では、金型の転写面へのPTFEやPIの塗布を粉体塗装やスプレー塗装により行うため、断熱層の平滑性が悪く、膜厚も不均一となり、金型転写面の断熱率が部分的にばらついて、成形品表面に光沢ムラが発生してしまう。

また、塗布された樹脂を硬化するためには、350℃程度の温度で乾燥させる必要があるが、この乾燥過程で金型材料である炭素鋼等は熱によりひずみが発生してしまう。

以上の理由により、車両用樹脂バンパ等の大型部品の成形用金型に樹脂層を設けることが難しかった。

また、上記公報のように、プラスチック成形品表面に樹脂被膜を転写するのであれば、静電塗装により金型に塗着膜を形成しても問題は少ないが、プラスチック成形品表面に樹脂被膜を転写することを目的とせず、金型の転写面に断熱層を固着させる場合には、静電塗装では転写面への樹脂の固着力が不十分であり、更に吹付け塗装ためコーティング面の平滑性や膜厚にムラができやすい。

【課題を解決するための手段】
上述の問題点を解決し、目的を達成するために、本発明に係わる射出成形用金型の製造方法は、以下の特徴を備える。即ち、

以下に、本発明に係わる実施の形態につき、添付図面を参照して詳細に説明する。

[射出成形装置の概略構成]
先ず、本実施形態に係る射出成形装置の概略構成について説明する。図1は本発明に係わる実施形態の射出成形装置の全体構成を示す断面図である。

図1に示すように、本実施形態の射出成形装置1は、取付板2、3に夫々取り付けられて互いに接離可能(型締め、型開き可能)に設けられた固定型(キャビティ型)4と可動型(コア型)5とを備えている。尚、これらの各金型4、5は例えばSS50(一般構造用圧延鋼材)等の金属により構成されている。

これら金型4、5の型締め状態において、車両用樹脂バンパ30(図7、図8参照)を成形するための成形キャビティ6が形成される。固定型4には、キャビティ6の上部において、キャビティ内外を連通する樹脂導入通路7が形成されている。この樹脂導入通路7の外側の端部には、樹脂ノズル8が接続される。溶融樹脂R(矢印で示す)は、樹脂ノズル8から樹脂導入通路7を介してキャビティ6内に圧入される。

次に、本実施形態の射出成形用金型の製造方法について説明する。

本実施形態の固定型4(以下、金型4という)の転写面9は、成形品の表面に相当する部分(意匠面)であり、その表面には断熱層12が十分な平滑性をもって形成されている。断熱層12は、一般に自動車ボディの下塗りに用いられる電着塗装法により金型の転写面に均一な層厚で形成される。

[第1の実施形態]
図2、図3は、第1の実施形態の射出成形用金型の製造方法を示す断面図である。
