本発明は、電気機器や自動車の電気配線に用いるフラットケーブルを接続するコネクタに関するものである。

【従来の技術】
従来、電気機器や自動車の電気配線に用いるフラットケーブルと該フラットケーブルに接続するコネクタとの接続部は図5に示す通り、フラットケーブル1の端末導体に端子金具4の端子クリンプ片43を突き刺すか、加締めることによって端子金具4を電気導通させて接続し、フラットケーブル1の端末部と端子金具4との接続部42を保護するために、該接続部42をコネクタ本体21の端子金具収納孔25に収納し、コネクタ本体21の端子金具収納孔25内に設立されたランス28に端子金具4を係止させていた。

コネクタ本体21に収納された端子金具4は他端子接続部41に相手方の雄、又は雌端子を結合し、電気的接続を可能にしている。さらにコネクタ本体21に収納されたフラットケーブル1の動きを少なくし、外部からの塵埃進入防止のため、コネクタ本体21端でコネクタ本体21とフラットケーブル1とをテープで巻き固定(図示せず)することがある。

【発明が解決しようとする課題】
電気機器や自動車におけるフラットケーブル1の配線は、かなり狭隘な場所で取り付けられるケースが多く、配線場所によってはフラットケーブル1に相当の曲げや引っ張り、ひねりといった過酷な外力が加わる使われ方がされ、特にその影響は端子金具4との接続部分に顕著に現れ、接触不良や断線事故等の原因となっていた。

従来は、このような過酷な外力、特にフラットケーブル1への幅方向の外力やひねりに対して十分に対応できるフラットケーブル1として、丸形電線導体を並行フラット状に配列し、該電線を絶縁被覆したリボン電線や、導体厚約0.5mmのバスバーを厚さ約1mm程度の絶縁フィルムで被覆した平型ケーブル等、過酷な外力に耐えられる強度を有するフラットケーブルを採用していた。

しかしながら、近年、電気機器や自動車においても小型化、軽量化の要求度が高まり、このような要求を満たす高密度電気回路では、例えば導体厚が0.15mm、絶縁厚が0.33mmと薄い、高密度配線用のフラットケーブルを採用する機会が多くなり、このような高密度配線用フラットケーブルへの移行は、フラットケーブル接続部を小型化することとなり、端子金具も小型化し、高密度フラットケーブルとコネクタとの接続部分の強度は極端に弱まっていた。

即ち、図5はフラットケーブル1と端子金具4との接続部42において、フラットケーブル1に幅方向の外力或いはひねりが加えられた状態を模式的に示したもので、フラットケーブル1へ加えられる外力はフラットケーブル1と端子金具4との接続部42にそのまま直接伝わってしまう。このように、フラットケーブル1に幅方向の外力或いはひねり等の横方向の外力fが加わると、フラットケーブル1はねじられて、導体接続部42で最も外力に弱い、フラットケーブル1の導体11が端子金具4の突き刺しクリンプ片43に突き刺された部分に応力が集中し、フラットケーブル導体11の縁端からC1の亀裂が発生し、C2の亀裂へと成長して導体破断に至ってしまう。

このような断線障害を未然に防止するため前述したようにコネクタ本体端を粘着ビニルテープ等で巻いて押える方法、あるいはコネクタの構造をフラットケーブル用に大幅に設計変更するなどの方法が考えられるが、構造が非常に複雑になるなどコストが大幅に増大するため、フラットケーブルのひねりに対する断線を防止することは極めて困難であった。

本発明は、上記のような従来の問題に鑑み、薄く、比較的強度の弱いフラットケーブル1とコネクタ2との接続部分に作用する横方向の外力やひねり等の外力に十分に耐えることができ、かつ、コストが大幅に増大しない信頼性の高いフラットケーブル接続用コネクタを提供するものである。

【課題を解決するための手段】
本発明は、突き刺しクリンプ片を有する端子金具の前記クリンプ片がフラット導体に突き刺された状態で前記端子金具が端末に接続されているフラットケーブルを接続するフラットケーブル接続用コネクタに係わるものであって、フラットケーブルの導体端末に接続する端子金具を収納するための端子金具収納孔を有し、外側に突出した突出部を前記端子金具収納孔の上辺に有するコネクタ本体と、前記突出部と係合する係合部を上部壁面に有し、前記フラットケーブルを前記端子金具収納孔の下辺に押し付ける押圧部を下部に有して、前記端子金具収納孔に嵌合する嵌合部材とからなり、前記突出部に前記係合部を係合し、係合した点を支点として前記嵌合部材を前記コネクタ本体の端子金具収納孔側に回転させた際に前記押圧部が前記端子金具収納孔に挿入されたフラットケーブルをコネクタ本体の底面に押し付けながら前記嵌合部材が前記端子金具収納孔の開口部に嵌合するように構成されている。前記端子金具収納孔内に収納されたフラットケーブルが前記端子金具収納孔内に嵌合された嵌合部材により前記コネクタ本体の底面に押圧されることにより前記フラットケーブルの移動が規制される。

本発明において、コネクタ本体の端子金具収納孔を挿入端子金具別に隔壁によって仕切り、端子金具を接続のフラットケーブル端末部は、その絶縁体が導体間で長手方向に切り取りトリミングされ、該導体間トリミング部に前記隔壁が位置するようにフラットケーブル端末が端子金具収納孔に挿入されるように構成することが好ましい。

【発明の実施の形態】
以下本発明を図示した実施例に基づいて詳細に説明する。
図1は、本発明の一実施形態を示す斜視図で、1はフラットケーブル、2はコネクタで、該コネクタ2はコネクタ本体21と嵌合部材22とで構成され、コネクタ本体21に挿入されたフラットケーブル1の端末部は嵌合部材22でその上方への動きが規制されている。

図2はフラットケーブル1と端子金具4との接続部の一実施形態を示す斜視図で、平行に配列されたフラット導体11(図では2本)を絶縁体12で被覆したフラットケーブル1の端末に端子金具(図では雌端子)4が接続されている。フラットケーブル1と端子金具4との接続は端子金具4に立設する複数の突き刺しクリンプ片43をフラットケーブル1の導体部11に突き刺し、図2(A)に示すように絶縁体12−導体11−絶縁体12を突き抜けたクリンプ片43を絶縁体12上にかしめて電気的導通を取ると同時に機械的に接続する。

端子金具4を接続のフラットケーブル1端末部は、その絶縁体12が導体間で長手方向に切り取りトリミングされ、該導体間トリミング部は後述するコネクタ本体21の端子金具収納孔25の各端子金具4を絶縁収納する隔壁の位置に該当するように構成されている。

図3はコネクタ本体21に端子金具4を取り付けたフラットケーブル1を挿入した状態を示す断面図で、コネクタ本体21は長方体からなり、内部には1乃至複数の端子金具収納孔25を必要により各端子金具収納孔を隔壁で分離して設け、該端子金具収納孔25の開口部26上辺外壁には係合部(図示するものは凸状突起)23が形成されている。かかるコネクタ本体21の端子金具収納孔25に、フラットケーブル1に接続された端子金具4を端子金具収納孔開口部26から端子金具収納孔25の奥へと収納すると、端子金具4はコネクタ本体21底辺に立設のランス28に係合してコネクタ本体の端子金具収納孔25に固定される。

図3において、22はフラットケーブル1の端子部をコネクタ本体21の端子金具収納孔25下辺に押し付けて上方への動きを規制する嵌合部材で、該嵌合部材22はコ字状で、上部内壁には前記コネクタ本体21に設けた突出部23と係合する係合部(図3では凹状窪み)24を有し、下部にはフラットケーブル1の端末部を端子金具収納孔25の下辺に押し付ける押圧部27とからなっている。押圧部27の厚さは、端子金具収納孔開口部26に嵌合し、フラットケーブル1をコネクタ本体21底面に押し付ける程度の厚さで、コネクタ本体21に嵌合すると容易に外れない厚さに構成されている。

図4はコネクタ本体21に嵌合部材22を取り付ける手順を示したもので、まず図4(A)(B)に示すように、嵌合部材22に設けた係合部24をコネクタ本体21に設けた突出部23に係合させる。次いで図4(C)に示すように突出部23と係合部24とを係合した点を支点として嵌合部材22を端子金具収納孔開口部26方向に回転させる。嵌合部材22を回転させると、押圧部27の先方自由端がフラットケーブル1の表面に当たり、動きが阻害されるが、嵌合部材22を強く回動させることでコ字状嵌合部材22の自由端が内方にやや変形し、嵌合部材22はフラットケーブル1を押圧しながら端子金具収納孔開口部26に該開口部26をふさぐようにして嵌合する(図4D)。

このとき押圧部先方自由端がある程度端子金具収納孔25内に入るとフラットケーブル1との摩擦力が急激に減少し、嵌合部材22を強く回動させていたが急に軽くなり、嵌合部材22は速い速度でコネクタ本体21の開口部壁面に当たり衝撃音を発する。従って作業者はこの衝撃音を聞くことによりコネクタ本体21と嵌合部材22との嵌合を確認することができる。

本発明は上述したように、端子金具4を接続したフラットケーブル1の端末部をコネクタ本体21の端子金具収納孔25内壁底面に嵌合部材22の押圧部でその上方への動きを規制したものである。従ってフラットケーブル1を接続したコネクタ2を電気機器や自動車の電気配線に用い、その作業が狭隘な場所であり、フラットケーブル1に曲げや引っ張り、あるいはひねりといった過酷な外力が加わっても、その過酷な外力はコネクタ本体21と嵌合部材22とでその上方への動きを規制された接合部分で吸収されるため、フラットケーブル1と端子金具4との接合部で従来のような断線事故を生ずることはない。

なお、本発明によるコネクタ構造では上述したように、嵌合部材22をコネクタ本体21に回転させながら挿入した時に、コネクタ本体21の開口壁に衝突するカチッと言う衝撃音(係合音)が得られ、この衝撃音を聞くことにより嵌合部材22の挿入を確実に検知することが出来る、附帯効果もある。

表1は本発明のコネクタとフラットケーブルとの接続部における外力によるフラットケーブル1の導体と端子金具4との接続部42が破断するまでの力(N)を測定したもので、試験サンプル数5の平均値を表したものである。フラットケーブルに加える力の方向は図7に示すように、フラットケーブルに対して垂直の縦方向f1(図7(A))、嵌合部材側にねじれる方向f2(図7(B))及び嵌合部材とは反対側にねじれる方向f3(図7(C))である。なお、比較例として、従来技術による構造のコネクタにおけるフラットケーブルとの接続部についても同様の試験を行った。結果を表1に示す。

本測定結果で明らかなように縦方向の外力に対してはあまり差異が認められないが、横方向、即ちフラットケーブル1がひねられる力に対しては本発明コネクタが非常に優れていることが分かる。

【発明の効果】
本発明によれば、コネクタ本体21と嵌合部材22との係合点を支点として、嵌合部材22を端子金具収納孔開口部26に回転押圧挿入された嵌合部材22により、端子金具4に接続されたフラットケーブル1の端末部に加わる幅方向の外力によって生じるねじれやひねりに対してフラットケーブル1の上方への移動が確実に規制されるので、横方向の外力がフラットケーブル導体11と端子金具4との接続部にかかることを防止することができる。また、既存のコネクタを大幅に設計変更する必要がないので、コストが増大しない。更に、嵌合部材は回転押圧によって端子金具収納孔25のコネクタ本体壁に衝突することで衝撃音を発するので嵌合部材の確実な挿入が確認できる。

上述したように、本発明は、フラットケーブルにかかる外力に最も弱い導体接続部を外力から保護することができるので、特に薄く強度が比較的弱い導体が用いられている高密度配線用フラットケーブルにおいて効力を発揮し、比較的狭隘な場所での配線作業においてもその取り扱いを心配することなく、高い信頼性をもって配線が可能なフラットケーブル接続用コネクタを提供することができる。
