【発明の属する技術分野】
本発明は光通信で利用される光モジュールに係り、特に、外部とPC接続(球面接続)により光結合するレセプタクルを備えた光モジュールに関するものである。

【従来の技術】
光導波路基板に半導体光素子が搭載され、外部とPC接続により光結合するレセプタクル型の光モジュールの公知例としては、1997年電子情報通信学会総合大会講演論文集エレクトロニクス1:SC−3−1に述べられている光導波路モジュールが知られている。

この従来技術による光導波路モジュールは、波長多重通信を行うための光合波・分波回路をSi基板上の光導波路で実現しており、外部との光信号の入出力用として、端面をPC研磨(球面研磨)したフェルールを利用したレセプタクルを備えている。

レセプタクルに挿入されるプラグ側のフェルールもPC研磨されており、両フェルールは割スリーブにより互いに位置合わせが行われ、プラグをレセプタクルに挿入後は、プラグ内のばね力によりプラグ側のフェルールがレセプタクル側のフェルールに押し付けられることで、両フェルールはPC接続される。

この接続の際のばね力による荷重をモジュール内部に伝えないように、モジュール側フェルールはモジュールケースに対し、頑丈に固定されている。フェルールのPC研磨されていない側からは、短かくファイバ素線が突き出しており、ファイバ素線端面が光導波路基板端面の光導波路露出部分に光結合した状態で接着固定されている。このファイバ、あるいは光素子との光結合のために、光導波路基板は両端で光結合ユニット等を介して箱型のセラミックケースに固定されている。

光素子はケースの両端に搭載されており、その近傍でケースにある電気信号端子と導通しており、この電気信号端子を電気基板上のパッドに固定することでケースは電気基板に固定される。ここで、光導波路基板をその両端でケースに対して固定する構造としたため、両者の線膨張係数の違いにより、環境温度変化時には熱応力が発生する。これはケース材に光導波路基板と線膨張係数が近いものを選ぶことで緩和されるが、足りない分は光導波路基板が両端のみの固定である事を利用し、光導波路基板自身がたわむように変形することで緩和されている。

【発明が解決しようとする課題】
しかしながら、上記従来技術には、次の問題点が存在する。第1にモジュールの温度に対する特性変化が大きくなる。光導波路は屈折率違いを利用して光を光導波路中に閉じ込めて伝播するため、部材が応力や変形の影響を受けると屈折率分布が変化し、光特性が変わってしまう。モジュールが高温、あるいは低温環境に置かれた場合、ケース材と光導波路基板との線膨張係数の違いにより、応力が発生するが、ケース材は電気基板に対し固定されており、かつ箱型で変形しにくいため、光導波路基板が変形することで応力は緩和される。この光導波路基板の変形により、光導波路の光特性は変化するため、結果としてモジュールの温度特性変化が大きくなる。これでは、モジュールの使用可能温度範囲が狭くなることになる。

第2の問題点としては、放熱の問題が上げられる。光導波路基板とケース材の線膨張率の違いから発生する第1の問題点を緩和するために、ケース材として、光導波路基板の材質であるSi、SiO2 、ガラス等に近い線膨張係数を持つ42アロイ等の合金やアルミナ等のセラミック等が用いられるが、これらの物質の熱伝導率は30W/(m・K)前後と比較的小さいために、モジュール全体としての熱抵抗が上がることになり、LD(Laser Diode:半導体レーザー、以下LDと略す)やアンプ用ICなど発熱量の多い素子をモジュール内に搭載した場合、内部の熱を外部に放熱しにくく、モジュール内の温度が上がりやすい。

モジュールの温度が上昇し、内部素子が放熱できなくなると、LDの発振が不安定になったり、ICが熱暴走したりする可能性が高くなるため、モジュールの放熱性をあげるには放熱フィンをモジュールにつけたり、モジュールが搭載される電気基板を通して放熱するために接続用ピンの数を増やす、あるいはモジュール底面に伝熱性グリースや伝熱性シート等の伝熱物質をつけて電気基板と密着させる等の手段が必要となり、コスト高を招いている。

以上の理由にから、従来の技術では環境温度変化に対する高い耐久性を優する光モジュールを安価に製造することは困難であった。

本発明の課題は、環境温度変化に対する特性変化が小さく、かつ安価に製造することのできるレセプタクル型光モジュールを提供することである。

【課題を解決するための手段】
上記課題を達成するために、本発明は、光導波路が形成され且つ該光導波路と光結合した光素子が搭載された光導波路基板と、内部に光ファイバが設けられ一端が前記光導波路基板の光導波路に接触固定されたフェルールと、前記フェルールに固定され外部より挿入される光コネクタ用プラグと前記フェルールの他端とを結合するレセプタクル部とを備えたレセプタクル型光モジュールにおいて、一端側が前記光導波路基板に固定され他端側が前記レセプタクル部に固定されて、且つ中間部に折り曲げ部が形成された板バネ部材と、前記光導波路基板が取り付けられた端子台に一端側が固定され、他端側は前記レセプタクル部に当接しただけの滑り構造を成したケース部材とを備えたことを特徴としている。

上記構成によれば、熱膨張によって光導波路基板やフェルールが伸縮すると、ケース部材はその他端側がレセプタクル部に当接した状態で滑り、また板バネ部材は折り曲げ部が伸び縮みするので、光導波路基板やフェルールには熱応力が加わらない。その結果、光導波路基板やフェルールの撓みを抑制でき、モジュールの温度変化に対する光特性変化を軽減することができる。

前記板バネ部材は、熱伝導率50W/(K・m)以上のCuまたはCu系合金で、もしくは、線膨張係数10×10~6/K以下のFe−Ni系合金で形成することができる。この場合、板バネ部材の厚さは0.5mm以下とするのがよい。このように構成すれば、放熱フィン等の補助手段無しでも、より広い環境温度範囲で安定した動作を行うことが可能になる。

また、前記板バネ部材は、モジュールの電気信号ピンを形成するためのリードフレームにダイパッドとして形成することができる。このように構成すれば、工程を減らしコスト低減を図ることができる。

【発明の実施の形態】
以下、本発明の実施の形態を図面を参照しつつ説明する。

(実施の形態1)
図1および図2は本発明に係る光モジュールの構成を示しており、図1はフェルール中のファイバを含む垂直面で切断した場合の断面図、図2は水平面で切断した場合の断面図である。また、図3はケース板バネ部材が変形した状態を示す断面図であり、図4はケース板バネ部材を有するリードフレームの上面概観図である。

図1および図2において、光導波路基板1には、ベースとなるSiまたは石英の基板上に石英の光導波路1aが形成されている。光導波路基板1上には、フェルール2との接着面積を増やし接着部付近を保護するために、パイレックスガラス等の光導波路1aに膨張係数が近い物質を材質とする補強材が接着されている。また、光導波路基板1の端部には、半導体光素子を搭載するために電気配線を施したピット1bが設けられている。ピット1bの高さは、ここに搭載されたLD(半導体レーザ素子)4a、および受光用フォトダイオード(以下、PDと略す)4cが光導波路1aと最適に光結合できるように設定されている。

LD4a、モニタ用フォトダイオード(以下、モニタPDと略す)4b、PD4cはピット1b上に施された電気配線上に半田付けにより搭載されるが、LD4aとPD4cについては素子端面での光反射を避けるため、光導波路1aの光軸に対して端面が斜めになるように搭載されている。光導波路基板1自体は、ワイヤボンディングにより電気配線されるため、また発熱体であるLD4aの熱を効率的に逃がすため、LD4aが搭載されているピット部1b下面付近でケース板バネ部材3を兼ねるダイパッド15(図4参照)に接着されている。5はボンディングワイヤである。

また、フェルール2は円筒形でガラスまたはジルコニア等のセラミックで形成され、内部に光信号を伝えるためのファイバ6が接着固定されている。ファイバ6はその全長がフェルール2に内蔵されている。このように構成すると、組み立て時のファイバ6の破損を大幅に減らすことができる。また、フェルール2と共にファイバ6の両端面を加工することが可能となり、加工コストの低減を図ることができる。

ファイバ6を内蔵したフェルール2の両端面のうち、光導波路基板1に接着され光導波路1aと光結合する側の端面2aは、端面での反射を押さえるために斜め研磨されている。その研磨角度は、垂直面に対して約8度とするのが望ましい。また、光導波路基板1側の端面も同様に斜め研磨されているが、光軸つまり光信号の進行方向を一致させるために、研磨角度はフェルール2とは逆となる。その研磨角度は、垂直面に対して約−8度とするのが望ましい。このようにフェルール2と光導波路基板1の端面が斜め研磨されることにより、フェルール2からの光信号についても、LD4a側からの光信号についても、反射光がファイバ6、光導波路1aに戻る量を減らすことができ、モジュールの動作安定性を増すことができる。

フェルール2と光導波路基板1は接着剤で接着されている。この接着剤としては、光信号の使用する0.78〜1.55μm帯、特にモジュールの仕様に従い0.78または1.3または1.55μm近傍の光の透過率が高いこと、作業時間短縮のため硬化時間が短いこと、硬化時の位置ずれを防止するために硬化収縮が小さいこと、長期間に渡って光結合を維持するために耐久性が高いこと等が要求され、アクリル系またはエポキシ系の紫外線硬化型樹脂が使用される。

フェルール2の反対側端面2bは、外部との光信号入出力用のレセプタクルの一部を構成するため、端面がPC研磨(球面研磨)されている。また、外部から挿入される光信号入出力用のプラグ(図示省略)のフェルールも端面がPC研磨されている。プラグ側のフェルールもフェルール2と同じ直径であり、プラグ挿入時には、フェルール同士が割スリーブ12により位置合わせされる。挿入後はプラグがレセプタクル・スリーブ13のつめで固定され、プラグ内のばねによりフェルールに適度な荷重がかかり、両フェルール間がPC接続される。このように、ばねによる荷重でPC接続される形式の光通信用コネクタとしては、JIS規格化されているものとしてFC型、SC型、MU型が一般的である。

なお、フェルール2は、フェルール固定具8によってレセプタクル・スリーブ13に固定されている。また、フェルール固定具8とレセプタクル・スリーブ13はレセプタクル部を構成している。

ところで、LD4aは発熱量が多く、その熱によって光導波路基板1およびフェルール2は熱膨張して、これら光導波路基板1やフェルール2の内部には熱応力が作用しやすい。

本実施の形態では、レセプタクル・スリーブ13にケース板バネ部材3の一端側が接着剤16で接着固定され、そのケース板バネ部材3の他端側が接着剤16で光導波路基板1に接着固定されている。そして、ケース板バネ部材3の中間部には凸状折り曲げ部3aが形成されており、光導波路基板1やフェルール2よりも弾性率が低く設定されている。また、光導波路基板1やフェルール2を上側から覆うケース上側部品18は、光導波路基板1のピット部1b側に設けられた端子台17には固定されているが、レセプタクル・スリーブ13には固定されておらず、レセプタクル・スリーブ13とケース上側部品18間は滑りを許す構造となっている。

このように構成すれば、温度変化により光導波路基板1やフェルール2が熱膨張したときは、ケース板バネ部材3が凸状折り曲げ部3aの所で引き伸ばされるので、光導波路基板1やフェルール2に作用する熱応力を緩和することができる。その様子を図3に示す。なお、図3においては、ケース板バネ部材3による熱応力の緩和を明瞭に示すために、凸状折り曲げ部3aの変形の様子が誇張して描かれている。

このように、ケース板バネ部材3で熱応力の影響を軽減できることから、このような構造のモジュールはより広い動作温度範囲をもつことができ、耐久性を向上させることができる。

ケース板バネ部材3は、図4に示すようにリードフレーム14と共に製作することができる。半導体パッケージなどで一般に利用されているリードフレーム14は、通常厚さが約0.25mmで42アロイなどFe−Ni系合金かCu単体あるいはCu系合金がそのままあるいはめっきを施して用いられる。これはリードフレーム14中のダイパッド15を通常のものより大きくし、端子台17成形時に他の電気信号ピン9とともに切り出し、凸状折り曲げ部3aの位置に折り曲げ加工等を行うことで、ケース板バネ部材として形成可能である。材質として、Fe−Ni系合金の方が線膨張係数がSiやガラスなど光導波路基板材料に近いので、発生する熱応力そのものを押さえることができ、また一方で、Cu単体あるいはCu系合金の方が熱伝導率が高いので、LDやアンプICなどの発熱を効率的に放熱できるので、発熱量や使用環境を基に適切な素材を選ぶ必要がある。なお、図4において、斜線部は形成加工時にカットされる部分である。

(実施の形態2)
図5および図6は本発明の実施の形態2による光モジュールの構成を示しており、図5はフェルール中のファイバに含む垂直面で切断した場合の断面図、図6は光モジュールのケース側壁の一面をはがした状態の斜視図である。

本実施の形態においては、実施の形態1の場合とは逆に、ケース板バネ部材20が光導波路基板1やフェルール2の上面側に設けられ、モジュールケースの上面を構成している。ケース板バネ部材20はその中間部に凸状折り曲げ部20aが形成され、光導波路基板1やフェルール2よりも弾性率が低く設定されている。そして、ケース板バネ部材20の一端側はレセプタクル・スリーブ13に接着剤16によって接着固定され、他端側は接着剤16によって端子台21に接着固定されている。また、光導波路基板1およびフェルール2に下側にはケース下側部品22が設けられ、このケース下側部品22の一側は端子台21に接着剤16によって固定されているが、他端側はレセプタクル・スリーブ13には固定されておらず、レセプタクル・スリーブ13とケース下側部品22間は滑りを許す構造となっている。

このように構成すれば、温度変化により光導波路基板1やフェルール2が熱膨張したときは、ケース板バネ部材20が凸状折り曲げ部20aの所で引き伸ばされるので、光導波路基板1やフェルール2に作用する熱応力を緩和することができる。また、プラグの挿入・引き抜き時の荷重がケース板バネ部材20の凸状折り曲げ部20aで吸収され、光導波路基板1やフェルール2に過大な荷重がかかるのを防ぐこともできる。

電気信号ピン9は端子台21からケース下側部品19の方向に伸びて設けられている。半導体パッケージにおけるDIL型、グリッドアレイ型のように電気信号ピンを持つ光モジュールを電気基板やICソケットに取り付ける場合、電気信号ピンを電気基板上の穴やICソケットに挿入するために、荷重をかける必要があるが、本実施の形態においては電気信号ピン9が付いている端子台21の背面を押すことで、モジュールの他の部分に不必要な力をかけることなく、電気信号ピン9に効率的に下向きの力をかけることができ、取り付け時のモジュール破損の可能性を減らすことができる。

また、搭載する光素子やICチップからの発熱は電気信号ピン9からの熱伝導による放熱だけでなく、ケース板バネ部材20からの空気中への放熱も重要となる。本実施の形態においてはケース板バネ部材20が上面側に設けられているので、空気中への放熱を効率よく行うことができる。

なお、ケース板バネ部材20からの放熱面積を増やすために、図7のように構成することもできる。図7では、ケース板バネ部材20に凸状折り曲げ部20aが3箇所に形成されている。凸状折り曲げ部20aの数が増えた分だけ面積が増え、図5の場合と比較して、ケース板バネ部材20からの放熱性が向上している。凸状折り曲げ部20aは2箇所でもよいし、4箇所以上あってもよい。

【発明の効果】
以上説明したように、本発明によれば、熱膨張によって光導波路基板やフェルールが伸縮しても、その伸縮が吸収されるため、光導波路基板やフェルールが撓むのを防ぐことができる。その結果、環境温度変化に対する特性変化が小さいレセプタクル型光モジュールを実現することができる。

また、折り曲げ部を有する板バネ部材を設けるだけでよいから、レセプタクル型光モジュールを安価に製造することができる。
