本発明は、自動車ドアのインナドアパネルとアウタドアパネルとの間に設けて、自動車ドアの外部からの衝撃力から乗員を守るための自動車ドア用サイドインパクトバー(以下サイドインパクトバーと略)に関する。

【従来の技術】
サイドインパクトバーは、図8に示すように自動車ドアのインナドアパネル13とアウタドアパネル12との間でアウタドアパネル12側に設けられている。旧来は鋼管が用いられ、近年では軽量化を目的として鋼板を巻きパイプ14としたものを1ないし複数本平行に固定して使用されてきた。このような巻きパイプ及び鋼管のサイドインパクトバーはパイプと両端のブラケットの3部材の構成になっているため、製造時に必ずパイプ端部とブラケットとの溶接工程を必要としている。この点を本発明者は先に、製造時に溶接を必要としない構造とするために、2枚の鋼板を波板形状に成形し、山部が同じ位置で表裏対称になるようもなか合わせにした後、表裏対称の谷部鋼板をかしめ部で固定すると共に、重合縁部をヘミング加工してサイドインパクトバーとすることを特開2001-294042で提案している。

【発明が解決しようとする課題】
しかし、ドア構造によっては従来提案したサイドインパクトバーは、幅が広くてレイアウトしにくかったり、内部まで塗装がし難い点があった。また、自動車ドアの外部からの衝撃力から乗員を守るためにより高強度であることが要望されている。そこで、製造時に溶接を必要とせず、したがって腐蝕も起こりにくく、ドア内部へのレイアウトがパイプ並に容易に可能で、安価に製造可能、かつ高強度な構造のサイドインパクトバーを開発することとした。

【課題を解決するための手段】
上記課題を検討した結果、長手方向端部へドアパネルへの固定用ブラケット部を有するチャンネル状インナプレートAと、幅方向中央付近に前記プレートAと当接する折返し突起を有するアウタプレートBとを縁部において合一してなる構造の自動車ドア用サイドインパクトバーとした。すなわち、チャンネル状インナプレートAの内部へリブ状にアウタプレートBの折返し突起が当接配置されるように形成されており、素材に鋼板を使用しても高強度が確保された構造となっている。

チャンネル状インナプレートAの縁部は側壁から外方への折返し縁とすることにより、アウタプレートBの縁部とのヘム加工による合一が容易となる。インナプレートAの折返し縁とアウタプレートBの縁部には予めズレ止め凹部を設けておくことによって、インナプレートAとアウタプレートBのズレ止めとなる。

チャンネル状インナプレートAの側壁には、補強ビードを設けることによって、サイドインパクトバーとしての荷重方向への剛性、捩り剛性等を高めることができる。前記ズレ止め凹部もこの補強ビードも予めプレス加工によって形成することができる。

本発明の自動車ドア用サイドインパクトバーのチャンネル状インナプレートAの長手方向端部のブラケット部には、ドアパネルへの固定用のスポット溶接用平坦面又は曲がり面を設けている。このようにスポット溶接用平坦面又は曲がり面を設けると、サイドインパクトバーのドアパネルへの組付けがスポット溶接によって可能であるし、自動化が可能である。

また、本発明の自動車ドア用サイドインパクトバーのアウタプレートBは、折返し突起を形成する折返し部基部側に離反防止爪を予め切抜き形成すると共に塗装用穴を形成している。離反防止爪が突起を形成するための折返し部の基部側壁面を拘束して離反するのを防止すると共に、切抜き形成に伴って形成された穴が塗装用穴となって、サイドインパクトバーの中空部内壁の塗装を可能にするのである。

上記のようなヘミング加工によって形成されるチャンネル状インナプレートAと、中央に前記プレートAと当接する折返し突起を有するアウタプレートBとを縁部においてヘミング加工により合一して、金属パイプや巻きパイプによらないで、鋼板を用いてドアの外部からの衝撃力から乗員を守るための自動車ドア用サイドインパクトバーを製作するのである。製作工程の具体例は、まず、プレス加工によりインナプレートAとアウタプレートBとをそれぞれ鋼板から所定の形状と折返し突起となる凹凸の付与及び離反防止爪を切抜き加工する。次いで、アウタプレートBに中央の折返し突起を折り曲げて形成しながら、ヘミング加工によりチャンネル状インナプレートAと縁部において合一する。更に、離反防止爪をかしめて折返し部の基部側壁面を拘束することにより、剛性の大な自動車ドア用サイドインパクトバーが製作できる。

【発明の実施の形態】
以下本発明を図面に基づいて詳細に説明する。図1は本発明の自動車ドア用サイドインパクトバーの斜視図、図2は図1中X−X断面図、図3は図1中Y−Y断面図である。これらの図から明らかなように、本発明の自動車ドア用サイドインパクトバー1は、長手方向端部へドアパネルへの固定用ブラケット部2,3を有するチャンネル状インナプレートAと、幅方向中央付近に前記プレートAと先端が当接する折返し突起4を有するアウタプレートBとを縁部において合一した構造である。すなわち、合一するとチャンネル状インナプレートAの内部へリブ状のアウタプレートBの折返し突起4が当接配置されるようにヘミング加工により形成されており、材質に鋼板を使用しても高強度が確保される構造である。チャンネル状インナプレートAのインナドアパネル側(溝底部付近)と、アウタプレートBの折返し突起4には焼入れ加工を施すことによって強度を高めることができる。ドアパネルへの固定用ブラケット部2,3はドアパネルへスポット溶接によって固定するのが好ましい。他のネジ止め等の固定手段を用いてもよい。

チャンネル状インナプレートAの縁部は側壁から外方への折返し縁5,5とすることにより、アウタプレートBの縁部6,6とのかしめ加工による合一が容易となる。その折返し縁5,5と縁部6,6にはズレ止め凹部7,8を設けると、インナプレートAとアウタプレートBとの間のズレ止めとなる。

チャンネル状インナプレートAの側壁とアウタプレートBの中央の折返し突起4を形成する壁面2a,2bには、補強ビード9を設けることによって、サイドインパクトバーとしての荷重方向への剛性、捩り剛性等を高めることができる。前記ズレ止め凹部7,8もこの補強ビード9もヘム加工によって形成できる。

本発明の自動車ドア用サイドインパクトバーのチャンネル状インナプレートAの長手方向端部の一体成形された固定用ブラケット部2,3は、図1の例では図5に示すようなインナドアパネル13へのスポット溶接用の長手方向平坦面や図4に示すように長手直角方向曲がり面とすることができる。固定用ブラケット部2,3はインナドアパネル13と直角方向に接合される場合には、図6,7に示すような曲がり面とすることによって強固に接合できる。このようにスポット溶接用平坦面又は曲がり面を設けると、サイドインパクトバーのドアパネルへの組付けがスポット溶接Pによって可能であるし、自動化が可能である。インパクトバー本体よりも広幅に形成した固定用ブラケット部2には剛性を高めるリブ2cをヘミング加工によって本体成形と同時に形成している。

また、本発明の自動車ドア用サイドインパクトバーのアウタプレートBは、折返し突起4を形成する折返し部の基部側に離反防止爪10を切抜き形成すると同時に塗装用穴11を形成している。図2にみられるように、離反防止爪10が突起を形成するための折返し部の基部側壁面2bを拘束して離反するのを防止するのである。また、切抜き形成に伴って形成された穴が塗装用穴11となって、本発明のサイドインパクトバーの中空部内壁の塗装を可能にするのである。

この自動車ドア用サイドインパクトバー1の製造方法は主に3工程による。まず、プレス加工によりインナプレートAとアウタプレートBとをそれぞれ鋼板から所定の形状と折返し突起となる凹凸の付与及び離反防止爪10を切抜き加工する。このことにより塗装用穴11が形成される。次いで、プレス加工によりインナプレートAとアウタプレートBとをそれぞれ鋼板から所定の形状と折返し突起4となる凹凸の付与及び離反防止爪10を切抜き加工する工程と、次いで、アウタプレートBに中央の折返し突起を形成しながらヘミング加工によりチャンネル状インナプレートAと縁部において合一する。更に、離反防止爪10をかしめて折返し部の基部側壁面2bを拘束することにより、剛性の大な自動車ドア用サイドインパクトバー1が製造されるのである。折返し突起4を形成しているアウタプレートBに見られる割溝15は、サイドインパクトバーの自動車ドア内への配置の際に自動車ドアのアウタドアパネルとの間の緩衝材ともなるシーラー材を保持するのに有効である。

【発明の効果】
本発明の自動車ドア用サイドインパクトバーは、自動車ドアの外部からの衝撃力から乗員を守るための充分な強度を保持している。特に、アウタプレートBの幅方向中央付近に折返し突起を設けているので、それがインナプレートAと当接して補強する。また、製造時に溶接を必要としないので、腐蝕も起こりにくい。巻きパイプ又は鋼管のものに近い径であるから、自動車ドア内にレイアウトし易い。更に、従来の巻きパイプや鋼管が内部まで塗装がし難い点があったのを塗装用穴が形成されているので、容易に塗装できる。鋼板を用いて製造でき、しかも、ヘミング加工を使用できるので、安価に製造可能である。加えて、薄い鋼板を用いて製造できるので軽量である。
