【技術分野】
本発明は、自動車のサスペンション機構におけるショックアブソーバのピストンロッドに外挿されて装着されるダストカバー付きストッパに係り、特に、ショックアブソーバのピストンロッドに取り付けられた略逆カップ形状の保持金具に対して上端部が嵌め込まれることによって装着されるダストカバー付きストッパに関するものである。

【背景技術】
従来から、自動車のサスペンション機構に採用されているショックアブソーバ(オイルダンパも含む。以下同じ)においては、シリンダとピストンロッドのオイルシール部分を保護するために、例えば、ピストンロッドに取り付けられる厚肉円筒状のゴムブロックの外周縁部に対して、軸方向下方に向かって延び出してピストンロッドを覆う薄肉筒状のダストカバーを一体形成せしめたダストカバー付きストッパが採用されている。

また、かかるダストカバー付きストッパにあっては、その組付けを容易とするために、一般に、ピストンロッドの先端部分に直接的乃至は間接的に取り付けられる逆カップ状の保持金具に対して、そのゴムブロックの軸方向上端部を嵌め込むことにより、保持金具によって吊り下げられた状態で組み付けられるようになっている。

ところで、このような従来のダストカバー付きストッパの組付構造では、ダストカバーの組付け後における部材の搬送や車両への装着工程等において、ダストカバーの保持金具からの脱落を防止する必要があり、そのために、例えば、保持金具の周壁内面に環状の係合周溝を形成すると共に、ゴムブロックの軸方向上端部外周面に環状の係合凸部を形成して、該係合凸部を該係合周溝に係合させるようにすることが、考えられる。

しかしながら、このような係合凸部と係合周溝からなる係合構造を採用すると、ゴムブロック上端部の保持金具に対する嵌め込みが困難となり、特に、手作業でゴムブロック上端部の保持金具への嵌込みを行う場合には、作業者に多大の労力を強いることとなると共に、作業者の熟練度や部材の寸法誤差などによっては、ダストカバー付きストッパの組付けが出来なくなるおそれもあった。

また、ダストカバー付きストッパの組付けを機械により、或いは機械の補助を得て行う場合にも、ゴムブロックの係合凸部を保持金具の係合周溝に対して無理に押し込めようとすると、係合凸部に局部的な応力集中が生ぜしめられて、ゴムブロックに亀裂等の損傷が生ずるおそれもあったのである。

【解決課題】
ここにおいて、本発明は、上述の如き事情を背景として為されたものであって、その解決課題とするところは、ゴムブロックを保持金具に嵌め込んで組み付けるに際して、保持金具によるゴムブロックの保持力を十分に確保しつつ、ゴムブロックを保持金具に対して良好な作業性をもって嵌め込むことの出来る、新規な構造のダストカバー付きストッパを提供することにある。

【解決手段】
以下、このような課題を解決するために為された本発明の態様を記載する。なお、以下に記載の各態様において採用される構成要素は、可能な限り任意の組み合わせで採用可能である。また、本発明の態様乃至は技術的特徴は、以下に記載のものに限定されることなく、明細書全体および図面に記載され、或いはそれらの記載から当業者が把握することの出来る発明思想に基づいて認識されるものであることが理解されるべきである。

すなわち、本発明の第一の態様は、厚肉円筒状のゴムブロックに対して外周縁部から軸方向下方に向かって延び出す薄肉筒状のダストカバーが一体形成されて成り、ショックアブソーバのシリンダから突設されたピストンロッドに外挿されて、該ピストンロッドの先端部分に取り付けられた逆カップ状の保持金具に対して該ゴムブロックの軸方向上端部を嵌め込んで、該保持金具の周壁内面に形成された環状の係合周溝に対して該ゴムブロックの軸方向上端部分で外周面上に突出して一体形成されて周方向に延びる係合凸部を係合させることにより、該ゴムブロックを前記ショックアブソーバのシリンダに対して軸方向に対向位置せしめると共に、前記ダストカバーによって前記ショックアブソーバのピストンロッドを覆うようにしたダストカバー付きストッパにおいて、前記ゴムブロックの係合凸部を周方向で略等分に離隔位置せしめられた5つの分割凸部によって構成すると共に、それら各分割凸部の周方向長さを、隣接する該分割凸部の周方向離隔距離よりも小さくしたことを、特徴とする。

このような本態様に従う構造とされたダストカバー付きストッパにおいては、ゴムブロックの係合凸部が周方向に分割形成されていることから、該係合凸部を保持金具の係合周溝に嵌め込むに際して、係合凸部の弾性変形のためのスペースが周方向両側で有利に確保され得るのであり、それ故、係合凸部の突出高さ、換言すれば係合凸部の保持金具に対する軸直角方向での係合代を大きく確保しつつ、係合凸部を保持金具(係合周溝)に嵌め込む際の抵抗力を低減せしめて組付作業性を向上させることが出来ると共に、係合凸部に生ぜしめられる応力を小さく抑えて組付時におけるゴムブロックの損傷を防止することが可能となるのである。

特に、本態様に係るダストカバー付きストッパにおいては、係合凸部が周方向で略等分に5分割されていることから、ゴムブロックの中心軸を挟んで軸直角方向で各分割凸部と相対位置するゴムブロックの外周部分には、分割凸部が形成されておらず、分割凸部同士は軸直角方向で対向位置しないようにされている。それ故、保持金具に嵌め込まれるゴムブロックの軸方向上端部の外径寸法が、ゴムブロックの全周に亘って連続して延びる環状の係合凸部を設けた場合に比して、小さく設定され得ることとなり、かかる係合凸部が形成されたゴムブロックの軸方向上端部を保持金具に嵌め込む組付作業が一層容易となると共に、係合凸部への応力集中が軽減されてゴムブロックの損傷も一層有利に防止され得るのである。

ここにおいて、分割凸部同士が軸直角方向で対向位置しない構造は、ゴムブロックの係合凸部を周方向で3つ或いは7つ以上に等分割することによっても実現可能であるが、特に、本態様に係るダストカバー付きストッパは、5つの等分割構造を採用したことによって、初めて、ゴムブロックの保持金具に対する良好なる組付作業性と保持強度を、高度に両立して実現せしめ得たのである。蓋し、ゴムブロックの係合凸部を保持金具の係合周溝に嵌め込むに際しては、一般に、ゴムブロックの中心軸を保持金具の中心軸に対して傾斜させて、先ず、何れか一つの分割凸部の突出先端部を保持金具の係合周溝に嵌め込み、その後、ゴムブロックの全体をこじるようにして、ゴムブロックの中心軸が保持金具の中心軸と重なり合う方向に変位させて、初めに嵌め込んだ一つの分割凸部に近い分割凸部から順次に保持金具の係合周溝に嵌め込むようにされるが、そこにおいて、係合凸部を3つに等分割した分割凸部を採用した場合には、分割凸部の数が少ないが故に初めに1つの分割凸部を保持金具の係合周溝に嵌め込む際の位置合わせが面倒であることに加えて、一つの分割凸部の周方向長さが比較的に長いが故に該分割凸部の変形剛性が比較的に大きく保持金具への嵌め込み作業が難しくなるという問題があり、一方、係合凸部を7つ以上に等分割した分割凸部を採用した場合には、隣接する分割凸部の間隔が小さくなり過ぎて分割凸部同士が軸直角方向で略対向位置するに近い状態となり、係合凸部を分割した効果が発揮され難くなって保持金具への嵌め込み作業が難しくなるという問題があるのである。

なお、本態様に従う構造とされたダストカバー付きストッパを採用した場合に、ゴムブロックの保持金具への嵌め込み作業は、圧入用の加圧装置等を用いて行うことも可能であるが、上述の如く、ゴムブロックを保持金具に対して比較的小さな力で嵌め込むことが出来ることから、手作業で行うことも可能であり、それによって、組付作業性や設備費を含めたコスト性がより向上され得る。また、本態様において、保持金具は、ピストンロッドに対して直接に固定されていても良いし、緩衝ゴム等を介して該ピストンロッドに取り付けられていても良く、更には、ピストンロッドが取り付けられる自動車のボデーに対して直接に、或いは緩衝ゴム等を介して間接的に固定されることによって、該ボデーを介してピストンロッドに取り付けられていても良い。更にまた、ダストカバーとしては、蛇腹状や円筒状等、ショックアブソーバのピストンロッドを覆い得る各種の形状が採用可能である。また、保持金具の開口部は、その開口端縁部が湾曲して径方向外方に広がってゴムブロックの外周面から離隔する拡径形状とされたものを採用することが望ましく、それによって、ゴムブロックが圧縮変形して外周側に膨らんだ場合に、保持金具の開口端縁部がゴムブロックの外周面に当接することに起因するゴムブロックの損傷や亀裂等の発生が効果的に回避され得る。また、ゴムブロックの外周面や内周面には、係合凸部を避ける位置に適当な凹凸や溝,突条等を形成したり、硬質材からなる補強材を固着せしめること等によって、ダストカバー付きストッパのばね特性を適宜に調節することが可能であり、ゴムブロックの具体的形状や構造は、何等、限定されるものでない。

また、本発明の第二の態様は、前記第一の態様に従う構造とされたダストカバー付きストッパにおいて、前記各分割凸部を、前記ゴムブロックの中心軸回りで20〜35度の中心角で周方向に延びるように形成したことを、特徴とする。このような本態様においては、ゴムブロックの軸直角方向における複数の分割凸部の重なりを回避しつつ、それら複数の分割凸部の周方向長さの合計を十分に大きくして、保持金具によるゴムブロックの保持強度(耐抜け強度)を有利に確保することが可能となる。

さらに、本発明の第三の態様は、前記第一又は第二の態様に従う構造とされたダストカバー付きストッパにおいて、前記各分割凸部を、軸方向上下両側が傾斜面とされた略山形断面形状とすると共に、該分割凸部の軸方向上側の傾斜面によって、前記ゴムブロックの軸方向上端面の外周縁部を形成したことを、特徴とする。このような本態様においては、ゴムブロックの分割凸部を保持金具の係合周溝に嵌め込む際に、各分割凸部において保持金具に最初に当接せしめられることとなる軸方向上側の面が、テーパ状の傾斜面とされることから、かかる傾斜面が案内面として作用して、分割凸部を保持金具の係合周溝に対して一層容易に嵌め込むことが可能となるのである。

また、本発明の第四の態様は、前記第一乃至第三の何れかの態様に従う構造とされたダストカバー付きストッパにおいて、前記各分割凸部の周方向両端面を周方向に傾斜した傾斜端面として、突出先端部に行くに従って該分割凸部の周方向長さが短くなるようにしたことを、特徴とする。このような本態様においては、前述の如く、ゴムブロックの中心軸を保持金具の中心軸に対して傾斜させて、先ず、何れか一つの分割凸部の突出先端部を保持金具の周溝に嵌め込み、その後、ゴムブロックの全体をこじるようにして、初めに嵌め込んだ一つの分割凸部に近い分割凸部から順次に保持金具の係合周溝に嵌め込むに際して、各分割凸部の傾斜した周方向端面が案内面として作用することにより、分割凸部の係合周溝への嵌め込みが一層容易となる。

更にまた、本発明の第五の態様は、前記第一乃至第四の何れかの態様に従う構造とされたダストカバー付きストッパであって、前記各分割凸部が突出する各軸直角方向において、該分割凸部に対して反対側に位置せしめられた分割凸部の形成されていない前記ゴムブロックの外周面が、その周方向両側に位置せしめられた何れの分割凸部よりも外方に位置せしめられるように、各分割凸部の突出高さを設定したことを、特徴とする。このような本態様においては、ゴムブロックの軸直角方向で略反対側に位置せしめられた分割凸部による係合凸部の実質的な外径寸法の増大が抑えられて、分割凸部の軸直角方向反対側に分割凸部の形成されていない部分を対向位置せしめたことに基づく、上述の如き係合凸部の保持金具への嵌込作業性の向上効果が、より効果的に発揮され得るのである。

さらに、本発明の第六の態様は、前記第一乃至第五の何れかの態様に従う構造とされたダストカバー付きストッパにおいて、前記ゴムブロックの軸方向寸法を前記保持金具の深さ寸法より大きくして該ゴムブロックを該保持金具の開口部から軸方向下方に突出せしめたことを、特徴とする。このような本態様においては、ゴムブロックにおける保持金具による拘束力の影響が十分に軽減されることとなり、ばね特性やショックアブソーバのバウンドストローク等の設定自由度が効果的に確保され得ると共に、ゴムブロックにおけるバウンド荷重の緩衝効果の向上も実現可能となる。

また、本発明の第七の態様は、前記第一乃至第六の何れかの態様に従う構造とされたダストカバー付きストッパにあって、前記ゴムブロックの下面において前記ダストカバー内に開口する嵌合凹所を形成して、筒型バウンドストッパの上端部を該嵌合凹所に嵌め込むことにより、該筒型バウンドストッパを該ダストカバー内で該ゴムブロックから前記ショックアブソーバのシリンダに向かって突出配置せしめたことを、特徴とする。このような本態様においては、筒型バウンドストッパとゴムブロックで協働して優れたバウンド荷重の緩衝効果が発揮され得る。なお、筒型バウンドストッパとしては、公知の金属スプリングや発泡ゴム、或いはゴム弾性体等が採用される他、例えば、ポリウレタンを発泡成形することによって得られるウレタンフォーム等の発泡樹脂も採用可能である。また、本態様においては、例えば、嵌合凹所の内周面に対して、嵌合凹所の上底部から開口部に向かって次第に小径化する逆テーパを付する一方、バウンドストッパの上端部外周面に対して、嵌合凹所の内周面に付した逆テーパと対応する、軸方向上方に行くに従って次第に大径化するテーパを付することにより、かかる嵌合凹所の内周面に対して筒型バウンドストッパを嵌合保持せしめた構成が、好適に採用され得る。

【発明の実施形態】
以下、本発明を更に具体的に明らかにするために、本発明の実施形態について、図面を参照しつつ、詳細に説明する。

先ず、図1〜2には、本発明の一実施形態としてのダストカバー付きストッパ10が示されている。このダストカバー付きストッパ10は、ゴムブロックとしてのストッパゴム12とダストカバー14を含んで構成されており、図3〜4に示されているように自動車のサスペンション機構におけるショックアブソーバ16に装着されて、該ショックアブソーバ16のシリンダ18から軸方向外部に向かって突出されるピストンロッド20を略全体に亘ってカバーするようになっている。なお、以下の説明中、上下方向とは、原則として図1中の上下方向をいうものとする。

より詳細には、ダストカバー付きストッパ10を構成するストッパゴム12は、厚肉の円筒形状を有しており、該ストッパゴム12の中心軸上には、装着されるショックアブソーバ16のピストンロッド18よりも所定量大きな内径寸法で延びる挿通孔24が形成されている。また、ストッパゴム12の外径寸法は、軸方向の略中央部分に形成されたテーパ面26を挟んで、軸方向上側が小径外周面28とされていると共に、軸方向下側が大径外周面30とされている。

そして、このストッパゴム12の下端面から下方に向かって延びるようにして、ダストカバー14が、ストッパゴム12と一体形成されている。かかるダストカバー14は、略全長に亘って蛇腹構造とされた円筒形状を有しており、ストッパゴム12(ダストカバー付きストッパ10)の中心軸:l1 上に延び出している。また、このダストカバー14は、ストッパゴム12の下端面の外周縁部から延び出して形成されており、蛇腹構造とされたダストカバー14の平均径寸法がストッパゴム12の大径外周面30の外径寸法と略同じとされている。

さらに、ストッパゴム12には、下端面に開口する大径円形の嵌合凹所としての嵌合穴32が中心軸上に形成されており、ダストカバー14の内部に開口せしめられている。この嵌合穴32は、ストッパゴム12においてダストカバー14が一体的に突出形成された外周縁部だけを残す程に大きな内径寸法を有しており、嵌合穴32の外周の筒壁部34が、ダストカバー14よりも所定量だけ厚肉の略円筒形状とされている。

また、筒壁部34の外周面36は、ストッパゴム12の大径外周面30よりも僅かに小さな外径寸法で略ストレートに延びる円筒形状とされており、この外周面36の下端部から径方向外方に向かって斜め下方に延び出すようにして前記ダストカバー14が一体形成されている。一方、筒壁部34の内周面38は、嵌合穴32の上底面40から下方の開口部に行くに従って次第に内径寸法が小さくなる逆テーパが付された円筒形状とされており、最も小径とされた開口端部の内径寸法は、蛇腹状のダストカバー14の最小内径寸法よりも小さくされている。

また、嵌合穴32の筒壁部34は、上述の如きストレートな円筒形状の外周面36と逆テーパ付き円筒形状の内周面38を有していることによって、その肉厚寸法が、軸方向で変化せしめられており、かかる筒壁部34が、嵌合穴32の上底部から開口部に向かって次第に厚肉とされている。なお、本実施形態では、嵌合穴32がストレートな外周面36の軸方向長さよりも深くされて、嵌合穴32の上底部が、ストッパゴム12における大径外周面30の部分にまで至っていることから、筒壁部34の最も薄肉とされた部分は、嵌合穴32の上底面40よりも開口側に僅かに離隔位置せしめられたストレートな外周面36の上端縁部とされている。

さらに、このようなダストカバー付きストッパ10を構成するストッパゴム12の外周面には、軸方向上側の端部近くに位置して、周方向の全周に亘って連続して延びる断面略円弧形状の凹溝52が形成されており、これにより、ストッパゴム12の軸方向上側の端縁部には、略山形断面形状で小径外周面28上に突出する係合凸部42が一体形成されている。更に、この係合凸部42は、図1にも示されているように、5つに分割されており、周方向で相互に離隔配置せしめられた分割凸部としての小突起44が形成されている。即ち、これら5つの小突起44によって、係合凸部42が構成されているのである。

かかる小突起44は、図5にも拡大して示されているように、略山形の断面形状で周方向に延びており、軸方向上側の傾斜面としての上部湾曲面46および軸方向下側の傾斜面としての下部湾曲面48を含んで構成されている。これら上部湾曲面46と下部湾曲面48は、小突起44の突出先端部に行くに従って相互に接近する傾斜面とされており、小突起44の軸直角方向における突出先端部分で互いに滑らかに接続されている。また、上部湾曲面46の裾部は、下部湾曲面48の裾部よりも軸直角方向内方に延ばされて、ストッパゴム12の軸方向上端面50と滑らかに接続されている一方、下部湾曲面48は、ストッパゴム12の外周に形成された凹溝52に対して滑らかに接続されている。

また、これら5つの小突起44は、係合凸部42の周方向で略等分に離隔位置せしめられていると共に、それら各小突起44の中心角:α1 が、係合凸部42において小突起44が形成されていない非突出部54の中心角、換言すれば隣接する小突起44, 44の周方向離隔距離の中心角:β1 よりも小さくされており、α1 <β1 で且つα1 +β1 =72°とされている。なお、小突起44の中心角:α1 は、好ましくは20°≦α1 ≦35°、より好ましくは25°≦α1 ≦30°に設定される。蓋し、α1 が20度よりも小さいと、後述する保持金具72からの耐抜け力が十分に確保され難くなる一方、α1 が35度よりも大きいと、該保持金具72への嵌込み作業が難しくなるからである。

また、小突起44の周方向両端面は、小突起44の突出方向先端側に行くに従って次第に小突起44の周方向中央に向かう傾斜端面としての周方向傾斜面56,56とされており、これら両周方向傾斜面56,56によって小突起44の周方向長さが、基端部から突出先端部に行くに従って短くされている。これにより、ストッパゴム12の外周面において周方向で隣接位置する小突起44,44の周方向間隔が、各小突起44の基端部よりも先端部の方が大きくされている。

さらに、小突起44の突出長さは、後述する保持金具72からの耐抜け力の要求値等を考慮して適宜に設定されるものであって、特に限定されるものでないが、本実施形態では、ストッパゴム12の小径部44の外径寸法と略同一とされており、各小突起44が突出する各軸直角方向において、該小突起44と対向位置せしめられた非突出部54が、その周方向両側に位置せしめられた何れの小突起44よりも軸直角方向外方に位置せしめられている。即ち、図1中の軸直角方向線:dに対して、ストッパゴム12の外周面上の全ての点から垂線を下ろした場合に、該軸直角方向線:d上で最上端に位置するのが、上方に向かって突設された小突起44aの軸直角方向線:dとの交点:Paとされる一方、該軸直角方向線:d上で最下端に位置するのが、該小突起44aに対して軸直角方向に対向位置せしめられた非突出部54aとの交点:Pbとされており、この交点:Pbが、非突出部54aの周方向両側において小突起44aに対して軸直角方向で反対側に位置せしめられた小突起44,44の何れの部位から軸直角方向線:d上に下ろした垂線との交点よりも軸直角方向外方(下方)に位置せしめられるように、各小突起44の突出高さが設定されているのである。

また、ストッパゴム12の嵌合穴32には、筒型バウンドストッパとしてのバンパスプリング22が、その軸方向上端部において嵌め込まれて吊り下げ状態で保持されている。これにより、バンパスプリング22がストッパゴム12に対して組み付けられている。

かかるバンパスプリング22は、全体として厚肉の略円筒形状を有しており、その中心軸上に貫設された挿通孔58の内径寸法が、ショックアブソーバ16のピストンロッド20の外径寸法よりも大きくされて、ストッパゴム12の内径寸法と略同じとされている。また、バンパスプリング22の外径寸法は、装着されるショックアブソーバ16のシリンダ18の外径寸法と略同じで、且つダストカバー14の内径寸法よりも所定量だけ小さく設定されており、弾性変形に際してのダストカバー14への干渉が出来るだけ防止されるようになっている。なお、バンパスプリング22は、ストッパゴム12よりもばね特性が柔らかい弾性材で形成されており、本実施形態では、耐久性やコスト性、耐荷重性や耐水性、ばね特性等を考慮して、発泡弾性体としてのポリウレタンフォーム(発泡ポリウレタン)が、採用されている。

さらに、バンパスプリング22の内外周面には、それぞれ周方向に延びる内周凹溝62と外周凹溝60が軸方向で交互に形成されて、バンパスプリング22が略蛇腹形状とされている。また、バンパスプリング22の軸方向下端近くの外周面には、ポリアミド樹脂等のバンパスプリング22自体よりも硬質材からなる拘束リング64が、内周部分を埋入された状態で配設固着されている。更にまた、バンパスプリング22の軸方向上端部分は、軸方向上端部に行くに従って次第に大径化する逆テーパ状の外周面を備えた嵌合部66とされている。この嵌合部66は、ストッパゴム12に形成された嵌合穴32の筒壁部34の内周面38に略対応した外周面形状とされており、該筒壁部34の内周面38の内径寸法と略同じか僅かに大きな外径寸法状を有する外周面形状とされている。なお、嵌合部66には、周上の4箇所において、軸方向上端面を径方向の全長に亘って延びて外周面に至り、外周面を軸方向の全長に亘って延びる凹溝状のエア抜き溝68が形成されている。

そして、かかるバンパスプリング22は、嵌合部66がストッパゴム12の嵌合穴32に嵌め込まれることによって、バンパスプリング22が、ダストカバー14内に収容されて、ストッパゴム12の嵌合穴32から軸方向下方に向かって中心軸上で延び出した状態で、ストッパゴム12に対して組み付けられている。

而して、かかるバンパスプリング22を組み付けたダストカバー付きストッパ10は、例えば、図3〜4に示されているように、車両の懸架系に装着されたショックアブソーバ16のピストンロッド20に外挿されて、車両ボデー70に固設された保持金具72によって吊り下げ状態で装着される。
