【発明の属する技術分野】
本発明は、ジョイント部材の製造方法に関し、詳しくは、ジョイントコネクタまたはジョイントボックスからなるジョイント部材のケース内に収容したバスバーに接続する電線の高密度配線を可能とするものである。

【従来の技術】
ワイヤハーネスと接続されるジョイントコネクタやジョイントブロック等において、図5に示すように、ケース1の内部に収容したジョイント用のバスバー2に電線wを圧接接続している場合がある。この場合、バスバー2として縦バスバーを用て平行配列する一方、電線wはバスバー2と直交方向に配線してバスバー2とクロスさせ、バスバー2の上端に形成した電線圧接部2aに電線wを圧接接続している。

【発明が解決しようとする課題】
上記構成とした場合、図6に示すように、バスバー2には電線wとの圧接箇所に電線圧接部2aを突設させる必要がある。電線圧接部2aの位置が相違するバスバー2を設けるには、バスバー2をそれぞれ別個の金型で製作しなければならず、必要な金型個数が増加し、非常にコスト高になる問題がある。

これに対して、図7に示すように、バスバーの上端に一定ピッチで電線圧接部2a’を形成した共用のバスバー2’を設けると、別の金型にて不要な電線圧接部2a”を切り落とす必要がある。この場合は、電線圧接部2a’を等ピッチで配置されるため、電線圧接部2aの幅以下に電線をピッチを設定することができず、電線ピッチが大きくなり、多数本の電線を圧接接続する場合にはジョイントコネクタやジョイントブロックが大型化する問題がある。さらに、この場合も、金型個数および工数が増加し、かつ、バスバー材料の歩留まりが悪くなる問題がある。

本発明は上記した問題に鑑みてなされたもので、バスバーを1つの金型で形成できるようにし、かつ、これらバスバーと接続する電線間の小ピッチ化を図って高密度配線を可能とすることを課題としている。

【課題を解決するための手段】
上記課題を解決するため、本発明は、長さ方向に同一の寸法をあけて上下いずれか一端あるいは両端に圧接板部に圧接スロットを凹設して電線圧接部を形成した1つの連続したバスバー材料を切断して、長さ方向の異なる位置に上記電線圧接部を設けた略長方形状の平板からなるバスバーを設け、
これらバスバーをケース内部に平行配置で収容して、上記電線圧接部を、隣接するバスバー間で同一方向に電線圧接部の幅以下のピッチでずらせて配置し、規則的な千鳥配置としていることを特徴とするジョイント部材の製造方法を提供している。

上記のように、長さ方向に同一の寸法をあけて電線圧接部を形成しておくと、切断位置を変更するだけで、電線圧接部の位置が相違するバスバーを形成することができる。このように、バスバーの材料を共用化することができ、バスバー製作コストを従来と比較して大幅にダウンできる。さらに、これらバスバーを平行配列して電線圧接部を千鳥配置すると、隣接するバスバーの間の電線圧接部のピッチを、電線圧接部の幅以下とすることが可能となる。具体的には、バスバーに接続する電線間ピッチを従来のピッチより略2/3以下とし、高密度配線が可能となる。

上記各バスバーは少なくとも2個以上の上記電線圧接部を備え、これら電線圧接部が平行配列したバスバー間で平行千鳥配置となるよう上記バスバーを上記ケース内部に収容し、1本のバスバーに少なくとも2本の電線が接続される構成としている。
また、上記ジョイント部材として、ジョイントコネクタやジョイントブロックが挙げられる。

上記方法によりジョイントコネクタ、ジョイントブロックを製造すると、ジョイントコネクタ、ジョイントブロックの小型化を図ることができる。

また、上記ジョイントコネクタあるいはジョイントブロックを仮結束されるサブハーネスの電線のうち、少なくとも他のサブハーネスの電線と接続される電線をバスバーと接続し、上記サブハーネスを集束して本結束する時にジョイントコネクタ同士あるいはジョイントブロック同士を嵌合してバスバー同士を接続させる構成としてもよい。

上記構成とすると、サブハーネスを本結束すると、バスバー同士の接続でサブハーネスの電線同士を接続することができ、よって、従来、本結束工程で他のサブハーネスに後入れしていた端子を無くすことができる。

【発明の実施の形態】
以下、本発明の実施形態を図面を参照して説明する。
図1はジョイントコネクタの概略図であり、ケース10の内部には複数の縦バスバー11を平行配列している。これら縦バスバー11に対して、その長さ方向Xと直交するY方向に複数の電線wを布線し、これら電線wを上記バスバー11に設けた電線圧接部12と圧接接続している。

上記ケース10の内部に平行配列する複数のバスバー11は図2(A)(B)に示すように、 1つの連続したバスバー材料20を切断して用いている。該バスバー材料20は細長い平板形状の本体部13の上端に所定ピッチP1で電線圧接部12を突設している。該電線圧接部12は図2(B)に示すように、略正方形状圧接板部12aの上端中央より圧接スロット12bを凹設し、該圧接スロット12bの内周面に圧接刃12cを設けた形状である。

上記バスバー材料20は図3に示すように、切断して上記複数のバスバー11を形成している。これらバスバー11は、その切断箇所を調節することにより、一端11aからの電線圧接部12までの寸法L1、L2、…を変え、ケース10内に平行配列した際に、隣接するバスバー11の間で、電線圧接部12がピッチP2で平行千鳥配列されるようにしている。かつ、上記ピッチP2は電線圧接部12の幅W(圧接板部12aの幅W)の2/3に設定し、隣接したバスバー11の間で電線圧接部12の一部が重なるようにして、規則的な千鳥配置としている。

このように、平行配列するバスバー11間において、隣接するバスバーの間の電線圧接部12の一定ピッチP2で配列していくと、各バスバー11において、長さ方向に突設される電線圧接部12のピッチP1で一定であるために、図1に示すように、電線圧接部12は平行千鳥配置となる。

バスバー11を平行配置して収容したケース10は、仮結束されるサブハーネス毎に設けており、図4に示すように、各サブハーネスの電線群のうち少なくとも他のサブハーネスの電線と接続する必要がある電線をケース10側に配線してバスバー11と圧接接続している。かつ、バスバー11と接続する電線は図示のようにループ状の電線とし、その両側部w−1、w−2を隣接するバスバー11の電線圧接部12に圧接接続し、その後、折り返し部w−3を切断して2本に分割している。このように、電線wをループ状とすると、2本の電線を1本の電線で代用でき、電線本数を半減することができる。

なお、バスバー11に接続する電線はループ状電線に限定されず、従来と同様に単線であっても良いことは言うまでもない。また、ループ状電線を用いる場合、その両側部は、回路に対応させて、隣接するバスバーに圧接接続せずに、例えば、1つ飛ばしのバスバーと接続してもよい。

上記のように、各サブハーネスに夫々結合したケースは、本結束時に互いに嵌合させ、内部のバスバー11を相互に連結させると、サブハーネスの電線同士を本結束時に接続することができる。

なお、例えば、2つのサブハーネスをサブアッセイして、これらサブハーネスの電線を図1に示す1つのケース10内のバスバー11に接続して、サブアッセイするサブハーネスの電線同士を接続してもよい。さらに、1つのサブハーネスの電線同士を接続したい場合には、1つのバスバーの複数の電線圧接部12に複数の電線を圧接接続すればよい。

さらに、上記実施形態では、バスバー11の上端にのみ電線圧接部12を設けているが、下端に電線圧接部12を設けてよく、さらに、上下両端に電線圧接部を設けてもよい。

【発明の効果】
以上の説明から明らかなように、本発明によれば、電線圧接部を長さ方向に大きな寸法間隔をあけて一定ピッチで形成したバスバー材料を切断してバスバーを形成しているため、ケース内に平行配列した状態で電線圧接部の位置が相違するバスバーを同一のバスバー材料を切断して用いることができる。よって、バスバーの製作コストを従来と比較して大幅に低減することができる。

また、平行配列するバスバーにおいて、隣接する電線圧接部を電線圧接部の幅以下に抑えることができ、よって、電線間の小ピッチ化が図られ、高密度配線が可能となって、ジョイントコネクタ、ジョイントブロックの小型化を図ることができる。
