【発明の属する技術分野】
本発明は、繊維強化プラスチック製のハニカムコアに関する。すなわち、繊維基材にポリアミドイミド樹脂が組み合わされた、繊維強化プラスチック(FRP)製のハニカムコアに関するものである。
【0002】
【従来の技術】
ハニカムコアは、セル壁にて区画形成された中空柱状の多数のセルの平面的集合体よりなり、重量比強度に優れるという特性を備えているが、特に繊維強化プラスチック製のハニカムコアは、軽量性に優れている。
そして、このような繊維強化プラスチック製のハニカムコアについて、更に、製品化時において、250℃から350℃程度の加熱による2次,3次曲面への加熱成形性が要求されると共に、製品としての使用時において、120℃から150℃程度の温度域での機械的強度が要求される場合には、このような両要求を満足すべく、繊維基材にポリアミドイミド樹脂が組み合わされた構成よりなる、繊維強化プラスチック製のハニカムコアが従来より用いられていた。そして、そのポリアミドイミド樹脂としては、ジフェニルメタン型のものが従来用いられていた。

例えば、ハニカムコアが航空機の略円筒形のエンジンカバーとして製品化される場合には、このような加熱成形性と機械的強度が共に要求され、もって、このような両要求に対応した特性を備えてなる、繊維基材にジフェニルメタン型のポリアミドイミド樹脂が、付着,含浸,混入等により組み合わされた構成よりなる、繊維強化プラスチック製のハニカムコアが使用されていた。
そして、このような繊維強化プラスチック製のハニカムコアとしては、繊維基材にジフェニルメタン型のポリアミドイミド樹脂が組み合わされた波板よりなるセル壁と、繊維基材にジフェニルメタン型のポリアミドイミド樹脂が組み合わされた平板よりなるセル壁とが、順次交互に重積,接着されてなり、もって特に剛性・強度に優れたいわゆるバイセクトタイプのものが、多用されていた。

【発明が解決しようとする課題】
ところで、このような従来例にあっては、次の問題が指摘されていた。まず第1に、加熱成形性に問題が指摘されていた。
例えば、航空機のエンジンは、航空機の大型化や飛行性能の向上に伴い、高出力低燃費が要求されており、新型エンジンの設計,開発,製造が最近急がれている。そして、この最近の新型エンジンは、従来のエンジンより高出力であると共に、形状が複雑で厳しい曲率半径のものが採用されつつある。
そこで、このような新型エンジンの略円筒形のエンジンカバーとして製品化されるハニカムコアについても、より肉厚が厚いものが要求されると同時に、製品化時において、より一層の厳しい加熱成形性が要求されるに至っている。そして、繊維基材にジフェニルメタン型のポリアミドイミド樹脂を組み合わせた構成よりなる、従来より用いられている繊維強化プラスチック製のハニカムコアでは、このような要求に対応できず加熱成形性が不足する、という問題が指摘されていた。

すなわち、ジフェニルメタン型のポリイミド樹脂にあっては、前述した化1そして化2の化学式中に示されたように、官能基たる両ベンゼン環が、メタン基にて結合されている。このように、両ベンゼン環がメタン基にて結合されているので、この部分においてポリアミドイミド樹脂は、自体の屈曲性・自由回転性・柔軟性が、制限され限界が存している。
そこで、カーボン等の繊維基材にジフェニルメタン型のポリアミドイミド樹脂を組み合わせた構成よりなる、この種従来例の繊維強化プラスチック製のハニカムコアは、250℃から350℃程度の加熱による2次,3次曲面への加熱成形性が、十分でないという指摘があった。このように、この種従来例にあっては、成形性・賦形性に難点が生じていた。

第2に、これに関連して、加工コスト面にも問題が指摘されていた。すなわち、繊維基材にジフェニルメタン型のポリアミドイミド樹脂を組み合わせた構成よりなる、この種従来例の繊維強化プラスチック製のハニカムコアは、このように加熱成形性が不足し、成形性・賦形性に難点が生じていた。そこで、加熱による曲面成形に際しては、わざわざ肉厚を内外に半分に分割したものが準備され、これを用いた2段階成形方式が実施されることが多かった。

図5の(2)図は、このような2段階成形方式の説明に供する斜視図である。前述したように、最近の航空機のエンジンは、高出力化の傾向にあり、その略円筒形のエンジンカバーも、肉厚が例えば20mmから30mm程度となっている。なお、このエンジンカバーはカウリングとも称され、例えばその長さが4m程度、径が2m程度の大きさよりなり、内部に航空機のエンジンを収納する。
これに対し、上述したこの種従来例の繊維強化プラスチック製のハニカムコア1を、このようなエンジンカバーとして製品化する場合、もしも最初から肉厚が20mmから30mm程度のものを用いると、所定曲面への加熱成形が困難化する。そこで、肉厚Aが半分の10mmから15mm程度の内側のハニカムコア1と外側のハニカムコア1とに2分割したものが、まず準備されていた。
そして、このように10mmから15mm程度の薄い肉厚Aの両ハニカムコア1を、それぞれ所定曲面へと加熱成形した後に、重積,接合することにより、所期の20mmから30mm程度の肉厚のエンジンカバーを得ていた。この種従来例では、曲面成形に際し、このように面倒な2段階成形方式が実施されることが多く、その分、加工コストが嵩むという問題が指摘されていた。

なお、図5の(2)図中、2は、この種従来例の繊維強化プラスチック製のハニカムコア1のセル壁であり、3は、このようなセル壁2にて形成されたセルである。
又、4は、そのセル壁2を構成する繊維基材であり、5は、繊維基材4に付着,含浸,混入等により組み合わされたジフェニルメタン型のポリアミドイミド樹脂である。

さて第3に、更にこの種従来例にあっては、耐熱強度にも問題が指摘されていた。つまり、繊維基材4にジフェニルメタン型のポリアミドイミド樹脂5を組み合わせた構成よりなる、この種従来例の繊維強化プラスチック製のハニカムコア1は、例えば製品化されたエンジンカバーの使用温度たる常温での機械的強度、そして特に120℃から150℃程度の温度域での機械的強度が、十分でないという指摘があった。
すなわち、ジフェニルメタン型のポリアミドイミド樹脂5にあっては、前述した化1そして化2の化学式中に示されたように、官能基たる両ベンゼン環が、メタン基にて結合されている。そして、このような結合にあっては、ベンゼン環とメタン基間の共役性・2重結合性が一般的に低いことに起因して、ジフェニルメタン型のポリアミドイミド樹脂5の機械的強度が十分とは言えず、結局、この種従来例のハニカムコア1自体の耐熱強度に、問題が生じることがあった。

本発明は、このような実情に鑑み、上記従来例の課題を解決すべくなされたものであって、ジフェニルエーテル型のポリアミドイミド樹脂を採用したことにより、第1に、加熱成形性に優れ、第2に、もって加工コスト面に優れ、第3に、機械的強度,耐熱強度も向上し、第4に、しかも簡単容易に製造可能な、繊維強化プラスチック製のハニカムコアを提案することを目的とする。

【課題を解決するための手段】
このような課題を解決する本発明の技術的手段は、次のとおりである。まず、請求項1については次のとおり。すなわち、この請求項1の繊維強化プラスチック製のハニカムコアは、繊維強化プラスチック製のセル壁にて区画形成された、中空柱状の多数のセルの平面的集合体よりなる。
そして、該セル壁の該繊維強化プラスチックは、繊維基材に、ジフェニルエーテル型のポリアミドイミド樹脂が、付着,含浸,混入等により組み合わされた構成よりなること、を特徴とする。
次に、請求項2については次のとおり。すなわち、この請求項2の繊維強化プラスチック製のハニカムコアは、請求項1に記載した繊維強化プラスチック製のハニカムコアにおいて、該セル壁は、該繊維強化プラスチック製の波板と該繊維強化プラスチック製の平板とが、重積されると共に、相互間が該ジフェニルエーテル型のポリアミドイミド樹脂製の接着剤にて接着されていること、を特徴とする。

本発明は、このようになっているので、次のようになる。すなわち、この繊維強化プラスチック製のハニカムコアは、セル壁が、繊維基材にジフェニルエーテル型のポリアミドイミド樹脂を組み合わせた構成の繊維強化プラスチック製よりなる。例えば、このような構成の繊維強化プラスチック製の波板と平板とを、重積すると共に、ジフェニルエーテル型のポリアミドイミド樹脂製の接着剤にて、接着してなる。
そして、このように用いられるジフェニルエーテル型のポリアミドイミド樹脂は、そのベンゼン環がエーテル結合されており、このエーテル結合部分において、屈曲性・自由回転性・柔軟性を備えてなると共に、共役性・2重結合性が高められている。

【発明の実施の形態】
以下本発明を、図面に示す発明の実施の形態に基づいて、詳細に説明する。図面は、本発明の実施の形態の説明に供する。
そして、図1は斜視図であり、(1)図は母材シートを、(2)図は切断された母材シートを、(3)図はギヤとラックにて成形される波板を、(4)図はラックとラックにて成形される波板を示す。図2は斜視図であり、(1)図は成形された波板を、(2)図は接着剤が塗布された波板を、(3)図は重積される波板および平板を示す。
図3の(1)図は、得られたハニカムコアの正面図、(2)図は、浴槽に浸漬中のハニカムコアの斜視図である。図4の(1)図は、ハニカムコアの斜視図、(2)図は、温度と引張り強度との関係を示すグラフである。
図5は、曲面への加熱成形方式を示す斜視図であり、(1)図は、本発明の実施の形態の説明に供するもの、(2)図は、この種従来例の説明に供するものである。図6の(1)図は、ハニカムコアの他の例の正面図、(2)図は同ハニカムコアの他の例の斜視図である。

まず、この繊維強化プラスチック製のハニカムコア6について、その製造方法を説明する。この製造方法では、まず図1の(1)図,(2)図に示したように、繊維基材7にジフェニルエーテル型のポリアミドイミド樹脂8が、付着,含浸,混入等により組み合わされた構成よりなり、プリプレグ状をなす繊維強化プラスチック製の母材シート9が、準備される。

このような母材シート9について、更に詳述する。まず繊維基材7としては、カーボン繊維,ガラス繊維,ケブラー繊維,セラミック繊維,金属繊維,その他の各種の繊維が考えられ、これらの内から適宜選択使用される。繊維基材7の織り方としては、平織,朱子織,綾織,その他各種の織り方が考えられる。
図示例では、繊維基材7として、太さ3K(7ミクロンの太さの細糸を3,000本束ねた繊維)のカーボン繊維を、縦横それぞれ492本/mになるように平織されたものが、準備される。
ジフェニルエーテル型のポリアミドイミド樹脂8は、官能基たる両ベンゼン環が酸素にてエーテル結合されたもの、つまり、ジフェニルエーテル基を有するポリアミドイミド樹脂よりなる。
なお、次の化3は、このジフェニルエーテル型のポリアミドイミド樹脂8の化学式を示す。化4は、この化学式の要部を示し、その屈曲性・自由回転性・柔軟性の説明に供する。化5も、この化学式の要部を示し、その共役性・2重結合性の説明に供する。

そして繊維基材7に、このようなジフェニルエーテル型のポリアミドイミド樹脂8が、付着,含浸,混入等のいずれか又は併用により組み合わされ、もって繊維強化プラスチック製の母材シート9とされる。
図示例では、前述したカーボン繊維製の繊維基材7に対し、ジフェニルエーテル型のポリアミドイミド樹脂8が、重量比で40%の割合で含浸せしめられた、肉厚(板厚)2mmの母材シート9が準備される。
又、この繊維強化プラスチック製の母材シート9は、シート状をなすと共に、硬化前の半硬化状態、つまり柔軟性を備えたプリプレグ状にて準備される。図1の(1)図は、巻かれた状態を示し、図1の(2)図は、シート状にて所定寸法に切断された状態を示す。母材シート9は、このようになっている。

次に、この製造方法では、図1の(3)図,(4)図,図2の(1)図等に示したように、このような母材シート9をコルゲート成形装置10に供給して、加熱,加圧することにより、波形の凹凸が連続的に折曲形成された波板11が成形される。

このような波板11の成形について、更に詳述する。すなわち、前述した工程で準備された半硬化したプリプレグ状をなす繊維強化プラスチック製の母材シート9は、コルゲート成形装置10に供給される。コルゲート成形装置10は、例えばギヤ12やラック13等の対をなすコルゲート治具を備えてなり、母材シート9を挟み込んで加熱,加圧することにより、繊維強化プラスチック製の波板11を成形する。
図示例では、まず図1の(3)図に示したように、母材シート9が、コルゲート成形装置10の下治具たるラック13上に載せられた後、上治具たるギヤ12にて加圧されることにより、ラック13上に張り付けられる。
それから、図1の(4)図に示したように、このように下治具たるラック13上に張りつけられた母材シート9を介し、同型のラック13が上治具として載せられた後、加熱することにより波板11が成形され、事後硬化される。

このように成形された繊維強化プラスチック製の波板11は、母材シート9製よりなるので、繊維基材7にジフェニルエーテル型のポリアミドイミド樹脂8が付着,含浸,混入等により組み合わされた構成よりなり、波形の凹凸が、短手方向に直線的に平行、かつ長手方向に繰り返し連続的に、所定ピッチと高さで折曲形成されてなる。
又、波板11のこのような波形の凹凸、つまり頂部と底部の断面形状は、図示の台形状(半六角形状)のものが代表的であるが、略三角形状,略四角形状,その他各種形状のものも可能である。
図示例では、肉厚(板厚)2mmで、高さ2.7mmのものが成形される。波板11は、このように成形される。

さて、この製造方法では、このような波板11の成形と共に、図2の(3)図中に示した、シート状で平坦な平板14が成形,硬化,準備される。
この平板14も、上述した繊維強化プラスチック製の波板11そして母材シート9と同様、繊維基材7に、ジフェニルエーテル型のポリアミドイミド樹脂8が、付着,含浸,混入等により組み合わされた構成よりなる。勿論、この組み合わせは、付着,含浸,混入等のいずれか、又は併用により行われる。
図示例では、繊維基材7としては、太さ1K(7ミクロンの太さの細糸を1,000本束ねた繊維)のカーボン繊維を、縦横それぞれ906本/mになるように、平織されたものが用いられる。そして、図示例の繊維強化プラスチック製の平板14は、このようなカーボン繊維製の繊維基材7に対し、ジフェニルエーテル型のポリアミドイミド樹脂8が、重量比で40%の割合で含浸せしめられてなり、その肉厚(板厚)は2mmに設定される。平板14は、このように準備される。

それから、この製造方法では、図2の(3)図等に示したように、前述により成形,硬化された繊維強化プラスチック製の波板11の凹凸の頂部表面や底部裏面に、接着剤15が塗布される。
すなわち、波板11については、凹凸の各頂部表面(上面)および各底部裏面(下面)の双方、又はその一方に、接着剤15が条線状に塗布される。この接着剤15としては、前述した母材シート9,波板11,平板14等で用いられた、ジフェニルエーテル型のポリアミドイミド樹脂8が用いられるが、これによらず一般の接着剤を使用することも可能である。接着剤15は、このように塗布される。

しかる後、この製造方法では、図2の(3)図,図3の(1)図等に示したように、複数枚の波板11と平板14とを、順次交互に積層ブロック状に重積すると共に、その際、各波板11相互間については、波の半ピッチ分ずつずらせ、各平板14を介しつつ底部と頂部とが、それぞれ対向する位置関係とする。

このような重積について、更に詳述する。すなわち、前述により成形,硬化され接着剤15が塗布された繊維強化プラスチック製の波板11と、成形,硬化された繊維強化プラスチック製の平板14とは、同寸法に切断された後、複数枚例えば多数枚が、全体的に空間が存した積層ブロック状に、上下に順次交互に重積される。
そして、このような重積に際し、上下相互間の各波板11については、それぞれ平板14を介しつつ、波の半ピッチ分ずつ左右にずらされる。もって、上下の各波板11は、接着剤15が塗布された底部裏面と頂部表面とが、それぞれ平板14を介しつつ対向する位置関係で重積される。重積は、このように行われる。

それから、この製造方法では、加熱,加圧することにより、このように重積された繊維強化プラスチック製の各波板11と各平板14とが、溶融,硬化した接着剤15にて、それぞれ接着される。

この製造方法では、このような各工程を辿ることにより、図3の(1)図や図4の(1)図に示したように、順次交互に重積,接着された繊維強化プラスチック製の各波板11および各平板14を、セル壁16とし、セル壁16にて各々独立空間に区画形成された中空柱状の多数のセル17の平面的集合体である、繊維強化プラスチック製のハニカムコア6が製造される。
そして、この繊維強化プラスチック製のハニカムコア6において、そのセル壁16の繊維強化プラスチックは、繊維基材7に、ジフェニルエーテル型のポリアミドイミド樹脂8が、付着,含浸,混入等により組み合わされた構成よりなる。
更に、図3の(1)図や図4の(1)図に示した繊維強化プラスチック製のハニカムコア6において、そのセル壁16は、このような繊維強化プラスチック製の波板11と、このような繊維強化プラスチック製の平板14とが、順次交互に重積されてなると共に、相互間がジフェニルエーテル型のポリアミドイミド樹脂8製の接着剤15にて、接着されてなる。

さて、このように製造された繊維強化プラスチック製のハニカムコア6については、多くの場合、図3の(2)図に示したように、後処理として、そのセル壁16の外表面に補強用の樹脂、例えばジフェニルエーテル型のポリアミドイミド樹脂8が、付着,含浸される。

このような後処理については、更に詳述する。例えば、ジフェニルエーテル型のポリアミドイミド樹脂8が溶剤と共に溶液状態で貯溜された含浸槽たる浴槽18中に、上述により製造された繊維強化プラスチック製のハニカムコア6が、浸漬される。もって、そのセル壁16の外表面、つまり前述した波板11と平板14の外表面上に、補強材たるジフェニルエーテル型のポリアミドイミド樹脂8が、コーティングにより追加的に付着,含浸せしめられる。
それから、このように付着,含浸が施された繊維強化プラスチック製のハニカムコア6は、浴槽18から取り出された後、熱風オーブンにて乾燥せしめられ、溶剤が除去される。そして、このような浸漬,乾燥が、必要に応じ複数回繰り返される。
図示例では、前述により製造された繊維強化プラスチック製のハニカムコア6に対し、ジフェニルエーテル型のポリアミドイミド樹脂8が、50 kgf/m3 の割合で含浸される。後処理は、このように行われる。

このように製造されると共に後処理が施された繊維強化プラスチック製のハニカムコア6は、図4の(1)図に示した例では、次の規格よりなる。
すなわち、重さは240 kgf/m3 であり、セルサイズBは5.7mmよりなり、肉厚(高さ)Cは304mm、幅Dは1,240mm、長さEは820mmよりなる。
なお、このように得られた繊維強化プラスチック製のハニカムコア6は、事後の製品化に際し、必要な寸法に切断される。例えばその肉厚Cは、更に20mmから30mm程度にスライスされる。図示例の規格は、このようになっている。

ところで、この繊維強化プラスチック製のハニカムコア6のセル壁16そしてセル17の断面形状は、図示の台形状のもの(いわゆるバイセクトタイプのもの)が代表的であるが、これによらず、六角形状,略四角形状,略三角形状,その他各種形状のものも可能である。
例えば図6に示したように、セル壁16そしてセル17の断面形状が、正六角形状をなすものも可能である。この図6に示した繊維強化プラスチック製のハニカムコア6は、図2,図3,図4の(1)図等に示した例とは異なり、平板14を介装することなく波板11のみを、重積,接着してなる。
すなわち、この繊維強化プラスチック製のハニカムコア6は、繊維基材7にジフェニルエーテル型のポリアミドイミド樹脂8が組み合わされた構成よりなる波板11が、波の半ピッチ分ずつずらせ、底部と頂部とが対向する位置関係で重積されると共に、相互間が、ジフェニルエーテル型のポリアミドイミド樹脂8製の接着剤15にて接着されることにより、製造される。勿論、事後必要に応じ補強のため、前述した後処理が施される。図6のハニカムコア6は、このようになっている。

さて、この繊維強化プラスチック製のハニカムコア6は、多くの場合、その両開口端面にそれぞれ表面板が接着された、ハニカムサンドイッチパネルとして、使用される。
そして、この繊維強化プラスチック製のハニカムコア6やハニカムサンドイッチパネルは、一般のものと同様に、重量比強度に優れ、軽量であると共に高い剛性・強度を備えてなり、更に、ハニカムコア6は整流効果に優れ、ハニカムサンドイッチパネルは平面精度に優れる、等々の特性が知られており、広く各種の構造材として使用される。
又このハニカムコア6、そしてこれを用いたハニカムサンドイッチパネルは、繊維強化プラスチック製よりなるので、特に軽量性に優れており、更に、図3の(1)図や図4の(1)図等に示したようにそのセル壁16が波板11と平板14からなるバイセクトタイプのものは、特に剛性・強度面に優れている。
そして更に、上述したようにジフェニルエーテル型のポリアミドイミド樹脂8を用いてなるので、製品化時において、2次,3次曲面への加熱成形性や、製品としての使用時において、特に120℃から150℃程度の温度域での機械的強度、等に優れている。この繊維強化プラスチック製のハニカムコア6、このようになっている。

本発明は、以上説明したように構成されている。そこで以下のようになる。この繊維強化プラスチック製のハニカムコア6は、そのセル壁16が、繊維基材7にジフェニルエーテル型のポリアミドイミド樹脂8を組み合わせた構成の繊維強化プラスチック製よりなる。例えば、このような構成の繊維強化プラスチック製の波板11と平板14とを、重積すると共に、ジフェニルエーテル型のポリアミドイミド樹脂8製の接着剤15にて、接着してなる。
そして、このように繊維強化プラスチック製のハニカムコア6のセル壁16や接着剤15を構成するジフェニルエーテル型のポリアミドイミド樹脂8は、そのベンゼン環がエーテル結合されている。さてそこで、この繊維強化プラスチック製のハニカムコア6にあっては、次の第1,第2,第3,第4のようになる。

第1に、この繊維強化プラスチック製のハニカムコア6は、そのセル壁16が、繊維基材7にジフェニルエーテル型のポリアミドイミド樹脂8を、付着,含浸,混入等により組み合わされた構成よりなり、接着剤15も、ジフェニルエーテル型のポリアミドイミド樹脂8製よりなる。
そして、ジフェニルエーテル型のポリアミドイミド樹脂8にあっては、官能基たる両ベンゼン環が、酸素にて安定的にエーテル結合されている(前述した化3の化学式を参照)。
そして、このように両ベンゼン環がエーテル結合されているので、このエーテル結合部分において、このジフェニルエーテル型のポリアミドイミド樹脂8は、屈曲性・自由回転性・柔軟性を備えている(前述した化4の化学式の要部を参照、特に、前述したこの種従来例のジフェニルメタン型に関する化2と比較対照)。
そこで、このようなジフェニルエーテル型のポリアミドイミド樹脂8を、繊維基材7と組み合わせると共に接着剤15としても用いてなる、この繊維強化プラスチック製のハニカムコア6は、250℃から350℃程度の加熱による2次,3次曲面への加熱成形性に優れている。

第2に、このようにジフェニルエーテル型のポリアミドイミド樹脂8を用いたことにより、この繊維強化プラスチック製のハニカムコア6は、加熱成形性に優れている。
