本発明は、ポリマーラテックス中からポリマー粉体を回収する噴霧乾燥プロセスに関するものである。

【従来の技術】
ポリマーラテックスからポリマーを粉体で回収する方法には、ポリマーラテックスを直接熱風中で噴霧乾燥するプロセスなどが行われている。
ポリマーラテックスを熱風中で直接噴霧するプロセスは、重合後のポリマーラテックスから一挙に乾燥粉末を得ることが可能なことから、工程を簡略にでき、設備コスト、運転管理の観点から、工業的に優位なプロセスである。噴霧乾燥プロセスとしては、オープンサイクルおよびクローズドサイクルが用いられる。
オープンサイクルにおいて、ポリマーラテックスを乾燥させる加熱ガスは、ポリマーラテックスからポリマーを粉体で回収した後、乾燥器から大気中に出ていく。したがって、高い温度のガスを大気中に排出するため、エネルギーのロスが大きく、また、環境への悪影響が懸念される。
一方、クローズドサイクルにおいて、乾燥器から排出されたガスの一部が、加熱器により加熱され、再び乾燥器に戻されるので、加熱器に供給される燃料が節約でき、ランニングコストを低くすることができる。また、大気へ排出されるガス量も少ないため、オープンサイクルと比較して、環境への影響も低い。
また、ポリマー粉体に代表されるような、粉塵爆発を起こしやすい粉体を噴霧乾燥して回収する場合、噴霧乾燥工程において粉塵爆発を防ぐ必要がある。爆発は、加速された燃焼であるので、噴霧乾燥器内で酸素濃度を低くすることは重要である。クローズドサイクルにおいては、ポリマー粉体回収後のガスの一部が、再び加熱器にて加熱されるため、酸素濃度を低く保つことができ、粉塵爆発の可能性は低い。

【発明が解決しようとする課題】
しかしながら、特開昭47−7125号公報では、洗浄剤乾燥後のガスの50vol%から80vol%を循環させる、クローズドサイクルのプロセスが提案されているが、凝縮器がないために、乾燥器内にて蒸発した水分が循環系内の水蒸気分率を高め、循環系内、特に粉体捕集装置で水蒸気が結露する。また、この結露を防ぐために、噴霧乾燥器の出口部の温度を高くすると、ポリマーラテックスを噴霧乾燥する際、ポリマー粉体が壁面へ付着したり、乾燥器の出口部で粉体の閉塞などの問題が起こり好ましくない。
また、クローズドサイクルによる噴霧乾燥では、乾燥器にて乾燥させた水分量の当分量の水分を、凝縮器によって凝縮する必要があり、乾燥器にて乾燥する処理量が増加するにつれて、凝縮器での凝縮量が増加し、凝縮器および凝縮器の付帯設備(冷媒製造設備など)に大型の装置を用いる必要があり好ましくない。
特開昭60−110301号公報では、ガス循環式噴霧乾燥装置によって、酸素濃度や循環ガス圧力を制御する方法が提案されているが、N2ガスの供給が必須であり、 N2ガスを生成するコストが生じ好ましくない。

本発明のポリマー回収方法は、加熱ガスによって、噴霧乾燥器内にてポリマーラテックスを噴霧・乾燥し、ポリマーラテックス中のポリマーを粉体として回収する方法において、噴霧乾燥器の出口部の温度を制御し、ポリマーラテックスからポリマー粉体を分離・回収後の排ガスの一部を凝縮器に供給して水分を凝縮後、直火加熱器に導入して加熱、再循環することを特徴とする。
上記方法において、循環系内の酸素濃度(体積%)を、5vol%以下に制御することが望ましい。
また、噴霧乾燥器の出口部の温度を、ポリマーラテックスの最低成膜温度より15℃高い温度未満に制御することが望ましい。
また、前記凝縮器に排ガスの60vol%以上を供給することが望ましい。
凝縮器出口の温度は、下限が45℃から、上限は凝縮器入口の温度より5℃低い温度未満に制御することが望ましい。
また、噴霧乾燥器と凝縮器間に設けられた排出弁を備えた排出経路より、排ガスの40vol%以下の量を排出することが望ましい。

図示例のポリマーの回収方法では、循環ガスは、噴霧乾燥器1、凝縮器2、直火加熱器3の順に移動し、再び噴霧乾燥器1に戻り再循環する。
また、噴霧乾燥器1と凝縮器2間は、ガス循環経路4で接続されており、その途中に、粉体捕集装置11、ブロワー12が設けられ、排出弁13を備えた排出経路14が接続している。

ポリマー粉体の分離回収は、ポリマー粉体と蒸発水分を含む循環ガスの混合物を別途設けられた分離装置によって行ってもよいが、噴霧乾燥器1下部に出口部23を設け、噴霧乾燥器1内でポリマー粉体の回収を行うことが好ましい。
上記微粒化装置7は、噴霧乾燥器1内に、ポリマーラテックスを噴霧導入する装置である。
上記入口部8は、微粒化装置7から噴霧されたポリマーラテックスを乾燥させる加熱ガスを導入する装置であり、ポリマーラテックスに、直火加熱器3からガス循環経路6を通って送られる加熱ガスが直接あたるように設けられている。
出口部23は、噴霧乾燥器1下部に設けられ、ポリマー粉体を排出する粉体排出口9と、粉体排出口9で排出されないポリマー粉体、および蒸発した水分を含む循環ガスを排出する、ガス排出口10からなる。
加熱ガスおよび噴霧されたポリマーラテックスは、噴霧乾燥器1の上部から下部に、下降し流れるようにすることが好ましい。

また、出口部23の温度の下限は、特に制限しないが、50℃より高いことが望ましい。これは、50℃以下であると乾燥不十分な粉体になり、好ましくないからである。
ここで、ポリマーラテックスの最低成膜温度とは、ポリマーラテックスからフイルムを成膜する際、透明な連続フイルムを形成することが可能な状態になる最低温度のことである。最低成膜温度は、粒子内の組成が均一な場合、ほぼポリマーのガラス転移温度と同じになる。
ところで、粉体構造の決定因子は、ポリマーラテックスのポリマー粒子表層の付着力であり、我々は、この粒子表層の付着力が、「粒子表層のガラス転移温度」と「粒子表層の温度」との関係で決まることを明らかにした。
多層ポリマー構造であるポリマーラテックスにおいて、「粒子表層のガラス転移温度」、すなわち最低成膜温度を目安にして、噴霧乾燥器1の出口部23の温度を制御することによって、ポリマー粒子表層の付着力を制御し、上述したポリマー粉体の壁面付着、出口部23の閉塞、乾燥不十分等を防ぎ、良好なポリマー粉体を得ることができる。
上記ポリマーラテックスの最低成膜温度の測定方法としては、まず、水平に設置したアルミニウム製板の両端に、加熱または冷却装置を設け、アルミニウム製板に温度勾配を持たせる。次に、温度勾配を持たせたアルミニウム製板の上に、ポリマーラテックスを均一に薄く広げ乾燥させた後に、ポリマーラテックスが透明な連続フイルムを形成する最低の温度を測定し、これを最低成膜温度とする。

ポリマーラテックスの重合方法としては、特に限定されるものではなく、一般公知の乳化重合法を用いることができる。その他、ジビニルベンゼン、1−3ブチレンジメタクリレート、アリルメタクリレート、グリシジルメタクリレートなどの架橋剤、メルカプタン類、テレペン類といった連鎖移動剤を併せて使用することも可能である。
使用する重合開始剤としては、特に限定されないが、過硫酸カリウム、過硫酸ナトリウム、過硫酸アンモニウムなどの水溶性過硫酸、ジイソピロピルベンゼンヒドロパーオキサイド、p−メンタンハイドロパーオキサイド、キュメインハイドロパーオキサイド、t−ブチルハイドロパーオキサイドなどの有機過酸過物を一成分としたレドックス系開始剤を使用できる。
また、上記ラテックスは単独でも良いが、複数のラテックスの混合物であっても良い。

また本発明において、凝縮器出口16の温度を制御することは、非常に重要であり、下限は45℃から、上限は凝縮器入口15の温度より5℃低い温度未満で制御する。
これは凝縮器出口16の温度が45℃より低いと、凝縮器2で処理する凝縮量が増大し、大型の凝縮器2が必要となり好ましくない。
また、凝縮器出口16の温度が、凝縮器入口15の温度より5℃低い温度以上であると、循環ガス中の蒸発水分が凝縮されず、循環ガスの湿度が高くなり、結果的にサイクロン・バグフィルターなどの粉体捕集装置11で、噴霧乾燥器1のガス排出口10から出たガス中の水蒸気が結露してしまう恐れがあるため、好ましくない。凝縮器出口16から排出される循環ガス中の水蒸気分率は、9.4vol%〜57.0vol%が好ましい。
したがって、凝縮器出口16の温度、すなわち冷却媒体の温度は、凝縮器出口16の温度を下限は45℃から、上限は凝縮器入口15の温度より5℃低い温度未満に冷却できるように適宜決定することが望ましい。
上述するように、凝縮器出口16の温度を制御し、凝縮器入口15と凝縮器出口16での温度差を小さくすることによって、凝縮器2での処理量を制限し、伝熱面積の小さい、安価で小型の凝縮器2を用いることが可能になる。
定常状態においては、噴霧乾燥器1での蒸発量と、直火加熱器3からの燃焼排ガス中の水蒸気量および追加ガス中に含まれる水蒸気量と同じ量の水蒸気量を、排出経路14、19および凝縮器2による凝縮にて循環系外に排出する必要がある。
ここで、追加ガスとは、循環系外から供給される空気のことで、循環ガスが直火加熱器3から、噴霧乾燥器1へ移行するときに供給される。

(実施例1)
図1のプロセスにて、以下の各装置を用いてポリマー粉体を回収した。
噴霧乾燥器1は、直胴部内径3.5m、直胴部高さ4m、コーン部高さ2.8mのものを用い、微粒化装置7には、回転ディスク(回転数 15000rpm)を用いた。
凝縮器2は、熱交換部長さ1.0m、邪魔板間隔0.184m、熱交換器外径0.31m、熱交換単管外径0.026m、単管数66本で構成されている邪魔板付き多管型凝縮器を用いた。
噴霧乾燥に使用したポリマーラテックスの組成(重量%)は、メチルメタクリレート84%、ブチルアクリレート16%、n−オクチルメルカプタン0.0057%であり、固形分率(重量%)は37.8%であった。このポリマーラテックスの最低成膜温度は66℃であった。このポリマーラテックスを流量88.4kg/hrで噴霧乾燥装置1に送り、ラテックス中のポリマーを回収した。
このときの循環ガス量、乾燥器入口部8温度、乾燥器出口部23温度、排出弁13、19排出量、凝縮器入口15温度、凝縮器出口16温度、露点を表1に示す。

以下、運転条件を詳細に説明する。
循環ガスを直火加熱器3により加熱し、大気温度25℃、相対湿度60%の空気を加熱された循環ガスと混合し、フィルター22を通過させ、噴霧乾燥器1に導入した。この送風ガスの酸素濃度は4vol%であった。ポリマーラテックスを噴霧乾燥器1内に噴霧し、ポリマー粉体を粉体排出口9およびサイクロン・バグフィルターからなる粉体捕集装置11より33.4kg/hrの量を回収した。得られたポリマー粉体の水分率(重量%)は0.5wt%であった。循環ガスはサイクロン・バグフィルターからなる粉体捕集装置11で、粉体と分離され、ブロワー12により、排出弁13を備えたガス排出経路14および凝縮器2へと送った。凝縮器出口16における循環ガスの温度は50℃に制御した。凝縮器2の伝熱面積は5.4m2であり、凝縮量は少なく、凝縮器2の能力であれば十分であった。
この結果、噴霧乾燥器1の出口部23へのポリマー粉体の付着も少なく、噴霧乾燥器1の入口部8の酸素濃度は4vol%であり、粉塵爆発や自動酸化による燃焼の可能性は低く、安全に運転できた。

本発明のポリマーの回収方法により、循環系内の酸素濃度を低く制御でき、かつ噴霧乾燥器の出口部23へのポリマー付着が少なく、かつ凝縮器2は安価で小型な装置を利用できるので、噴霧乾燥器1内で自動酸化する固形物を安全に、かつ安定に、かつ安価に製造することができる。
