本発明は、1軸まわりにほぼ円形状をなして定量供給される製びん用などのゴブの重量検出方法と装置、およびこれらを用いた定量供給装置に関するものである。

【従来の技術】
例えば製びん機は、ゴブフィーダから供給されセアーにて所定長さに切断されて落下供給される定量のゴブを成形型内に受入れ、これを所定形状に成形する。この供給されるゴブの量は成形するびん類に対して過不足があると、成形不良やトラブルを招く。これらに対処するのに、供給されるゴブの重量を人が管理して、過不足に応じてゴブフィーダのチューブを上げ下げすることにより、所定量のゴブが供給されるようにしている。

しかし、人手によるのでは熟練を要する上、近時の高速化に対応しにくくなっている。米国特許第5,434,616号明細書は、ゴブの重量管理を自動的に行ってゴブを定量供給できる装置を開示している。この開示装置は、ゴブフィーダから供給され落下するゴブを、側方より撮像カメラにて撮像し、撮像したゴブの画像から、画像処理にてゴブの重量を検出する。この検出は縦長なゴブの太さに長手方向の変動があっても軸線まわりにはほぼ円形となっていることを利用したもので、下記の式を用いている。

この式は、ゴブの像における長手方向各位置での幅をそれらが対応する部分のゴブの直径とみなし、この各部の幅から得られるゴブの長手方向各位置での横断面積をゴブの画像の長手方向全域につき積分することによりゴブの体積を算出し、これに、ガラスの質量と補正係数とを掛け合わせることにより、ゴブの重量を算出し検出している。

これにより、定量供給されるゴブの重量を自動的に管理することができ、開示装置はこの検出されたゴブの重量の過不足に応じてゴブフィーダのチューブを下げ、あるいは上げるように自動制御して定量供給されるゴブの重量が安定するようにしている。

また開示装置は、撮像カメラの撮像視野における所定の検出位置にゴブが達したとことを、セアーによるゴブの切断タイミングからの経過時間のカウントによって検出し、前記所定位置でのゴブの画像から重量の検出を行い検出精度が安定するようにしている。

【発明が解決しようとする課題】
しかし、前記式の演算操作は複雑でマイクロコンピュータ等による電子処理での自動的な演算処理にても長い時間が掛かり、ゴブの重量検出とそれによるゴブ供給の定量制御を、高速で精度よく行うことは困難である。このため、さらなる高品質化、高速化が要求される製びん等には不十分である。

本発明の目的は、1軸まわりにほぼ円形状をなして定量供給される製びん用などのゴブの重量を、簡易な演算操作にて高速で高精度に検出することができる重量検出方法と装置、およびこれらを用いた定量供給装置を提供することにある。

【課題を解決するための手段】
上記目的を達成するために、請求項1の発明の重量検出方法は、溶融ガラスをプッシャによりオリフィスを通じて押出しセアーで所定長さに切断して落下させる定量供給手段から少なくとも1軸まわりにほぼ円形状をなして定量供給されるゴブを対象とし、前記落下中のゴブの撮像画像上の前記1軸に沿う断面から、この断面の面積B、前記断面でのゴブの1軸方向に微小ピッチdhにて分割した各ピクセルの重心と、微小ピッチを限りなく小さくしたときの各重心位置を通る1軸の関数f(x)と、この関数f(x)の各重心座標位置での傾きをπ/2回転させたときのゴブの画像内の線分として求めたゴブの直径Dの平均値を計測するとともに、ゴブの下記の重量係数Cを予め設定し、これらを基に下記の式

このような構成では、1軸まわりにほぼ円形状をなして定量供給され落下するゴブの前記1軸に沿った断面から、この断面の面積Bと直径Dの平均値とを計測し、これらと、定数として予め設定しておける重量係数Cとのそれぞれを上記式に従って掛け合わせるだけの簡単な操作で迅速にゴブの重量を算出し検出することができるし、上記式は、下記の式1〜6

のように展開して、重量計算式2におけるゴブの1軸方向各位置での横断面の面積を1軸方向に積分した体積算出部分を、ゴブの1軸方向の断面積Bと、直径Dの平均値と、ゴブの比重γに掛け合わせたπ/4の定数部分に分解して、式6に示すような断面積Bの関数式に置換したもので、定量供給物の重量を精度よく検出することができる。
請求項1の発明の重量検出方法は、特に、前記ゴブの1軸方向各位置での直径Dは、定ゴブの1軸方向に微小ピッチdhにて分割した各ピクセルの重心と、微小ピッチを限りなく小さくしたときの各重心位置を通る1軸の関数f(x)と、この関数f(x)の各重心座標位置での傾きをπ/2回転させたときのゴブの画像内の線分として求めることをさらなる特徴としている。
これにより、さらに、ゴブの1軸方向各位置での直径Dを、少ない演算要素と簡単な演算操作とで計測することができ、ゴブの重量検出速度をさらに高速に達成することができるし、製びん用のゴブは時として長手方向に曲がることがあり、しかも、溶解状態にあるゴブの表面張力の影響で前記曲がりに沿う1軸に直角な平面上で円形状となる傾向を示すのと、前記手法で検出される各位置の直径Dの向きとが符合しているので、これを基に得られる直径Dの平均値が高精度に計測されるので、定量供給物の重量検出精度がさらに向上する。

請求項3の発明の重量検出装置は、請求項2の発明において、さらに、画像処理手段は、撮像画面上でのゴブの重量検出を行う所定位置よりも上の位置に対応する位置の画像データから、その画像の重心と、この重心の撮像画面上での座標位置とを計測するとともに、この計測対象となったゴブの画像の重心が前記所定位置に達するまでのゴブの落下時間を演算し、この時間が経過した時点で撮像されたゴブの画像から、ゴブの重量を検出する。

このような構成では、請求項2の発明に加え、さらに、撮像手段が撮像する定量供給手段から供給されて1軸方向に落下するゴブの画像は、ゴブの落下に対応して撮像画面上で上部から下部に移動するが、画像処理手段は、撮像画面上でのゴブの重量を検出する所定位置よりも上にあるときの画像の重心の座標位置から、画像の重心が前記所定位置に達するまでのゴブが落下する時間が経過した時点を計測して、この時点での画像からゴブの重量を検出するので、ゴブの供給タイミングにバラツキがあってもこれの影響なく撮像画面の常に一定位置で撮像された画像を基にゴブの重量を検出することができ、画像位置のバラツキによるより計測誤差が解消するので重量検出精度がさらに向上する。

このような構成では、定量供給手段から少なくとも1軸まわりにほぼ円形状をなして定量供給されるゴブの重量が、撮像手段、画像処理手段、および演算手段によって、請求項1の発明の重量検出方法および請求項2の発明の重量検出装置と同様に高速かつ高精度に検出され、この高速かつ高精度に検出された重量と基準重量範囲との比較手段による比較結果に対応して、供給量補正手段が定量供給手段の供給量を上げたり、下げたりする制御を応答性よく達成することができ、さらなる高速化が望まれる製びん機のゴブの定量供給等にも十分に対応できるし、製びん用のゴブは時として長手方向に曲がることがあり、しかも、溶解状態にあるゴブの表面張力の影響で前記曲がりに沿う1軸に直角な平面上で円形状となる傾向を示すのと、前記手法で検出される各位置の直径Dの向きとが符合しているので、これを基に得られる直径Dの平均値が高精度に計測されるので、定量供給物の重量検出精度がさらに向上する。

【発明の実施の形態】
以下、本発明の代表的な実施の形態について図を参照しながら詳細に説明する。

本実施の形態は図2に示すような製びん機にゴブを定量供給するゴブフィーダ1を定量供給手段とした場合の一具体例である。ゴブフィーダ1は図2に示すようにスパウト2の底部に溶解したガラスが流出するオリフィスリング3を持っている。オリフィスリング3は本例では2つのオリフィス3a、3bを持っているが数は必要に応じて種々に設定される。スパウト2の中心部にはオリフィス3a、3bと対向するプランジャー4a、4bが設けられ、その外回りにチューブ5が位置し、チューブ5のさらに外側にロータセグメント6が設けられている。

プランジャー4a、4bが繰り返し下動する都度、スパウト2内の溶解したガラスがオリフィス3a、3bを通じ押出されて流出するが、このときの流出流量はチューブ5の下端とオリフィス3a、3bの上に当てがわれているブッシング7との間の隙間Sの大きさに比例し、チューブ5の上げ下げして前記隙間Sを調節することにより溶解ガラスの流出流量を調節し、形成されるゴブ11の重量を調節することができる。

オリフィス3a、3bから流出する溶解ガラスは図3に示すセアー8により所定長さの縦長なゴブ11に切断されて落下し、図示しないデリバリー機構を介して製びん機の複数ある各成形セクションに順次に供給される。各成形セクションに供給されるゴブ11は、既述したように成形するびん類に対して量に過不足があると、成形不良やトラブルを招く。

本実施の形態では、ゴブフィーダ1によって供給されるゴブ11の重量を自動的に検出して、これが所定の範囲になるようにチューブ5を自動的に上げ下げし、供給されるゴブ11の重量が常に所定の重量範囲にあるように管理する。図2のゴブフィーダ1を用いたときのチューブ5の高さと供給されるゴブ11の重量との関係は図4に示す通りであり、この関係を利用して、チューブ5の高さによって供給されるゴブ11の重量を設定することができるし、調整することができる。

本実施の形態でのゴブ11の重量検出方法も上記従来例のと同様に、ゴブ11が1軸Fまわりにほぼ円形状をなして定量供給される定量供給物であることを利用したものであるが、従来例とは異なった手法を採用する。なお、1軸Fまわりに円形状をなすものであれば、球状のもの、楕円体のものなど種々の形態のものに同様に適用できる。また、基本的には1軸Fの向きは縦向きでも、横向きでも対応でき、これの向きによる制約は受けない。

式1は体積Qに比重γを掛け合わせることにより重量を得る一般的なものである。式1の体積Qの部分を、ゴブ11の1軸F方向各位置での横断面の面積を1軸F方向に積分する式に置き換えると式2となる。これによって、ゴブ11の重量を演算することはできる。しかし、これではマイクロコンピュータ等による電子処理装置にて演算するにしても、例えば10秒程度と云った長い時間が掛かるので、ゴブ11の重量検出に基づいてゴブ11の供給量を自動調節するのに迅速かつ正確な対応が困難である。

そこで本発明者等は、式2を上記式3〜式6のように展開して、式2の体積式の部分を、ゴブ11の1軸F方向の断面積Bと、直径Dの平均値と、ゴブ11の比重γに掛け合わせたπ/4の定数部分に分解して、式6に示すような断面積Bの関数式に置換したもので、これによって定量供給物の重量を高速に精度よく検出することができる。

このような手法による重量検出のためにどのような具体的方法および装置を用いてもよいが、本実施の形態では、まず、図1、図3に示すように、少なくとも1軸Fまわりにほぼ円形状をなして定量供給される製びん用ゴブ11を、前記1軸Fとほぼ直角となる側方からCCDカメラ12により撮像し、撮像したゴブ11の画像11aをゴブ11の1軸Fに沿う断面とみなし、この断面の面積Bと、この断面での1軸F方向各位置でのゴブ11の直径Dの平均値とを画像処理装置13による画像処理にて計測する。次いで、これら計測した縦断面積Bおよび直径Dの平均値と、予め設定された重量係数Cのそれぞれを画像処理装置13の演算機能によって上記式6に従って掛け合わせる処理を行い、ゴブ11の重量を自動的に検出する。本発明者等の実験によれば100msec程度でゴブ11の重量を検出する演算ができた。

また、ゴブ11の1軸F方向各位置での直径D1 〜Dn は、まず図5に示すゴブ画像11aを1軸F方向に微小ピッチdhにて分割した各ピクセルa〜dの重心G1 〜Gn と、微小ピッチdhを限りなく小さくしたときの各重心G1 〜Gn 位置を通る1軸Fの関数f(x)と、この関数f(x)の各重心G1 〜Gn の座標位置での傾きをπ/2回転させたときのゴブ11の画像内の線分として求める。各ピクセルa〜dの重心G1 〜Gn はそれぞれの対角線の交点として簡易に求める。

これにより、ゴブ11の1軸F方向各位置での直径D1 〜Dn を、少ない演算要素と簡単な演算操作とで計測することができ、ゴブ11の重量検出速度をさらに高速に達成することができるし、製びん用のゴブは時として長手方向に曲がることがあり、しかも、溶解状態にあるゴブの表面張力の影響で前記曲がりに沿う1軸Fに直角な平面上で円形状となる傾向を示すのと、前記手法で検出される各重心G1 〜Gn 位置の直径D1 〜Dn の向きとが符合しているので、これを基に得られる直径Dの平均値が高精度に計測されるので、定量供給物の重量検出精度がさらに向上する。

ところで、CCDカメラ12により撮像した計測値には、種々の外乱がある。

ゴブ11の重量に変化がないのに、CCDカメラ12により撮像した計測値が変動する。この外乱の影響をなくすのに、CCDカメラ12の撮像による計測値を外乱処理する。この処理は、まず、実際に供給されるゴブ11をサンプリングしてCCDカメラ12による計測値を求める。この際、ゴブ11に生じる重量の実際の標準偏差値σの3倍以内の範囲を図6に示すサンプリング域として検出し、これを越えるデータは廃棄する。また、サンプリング値がCCDカメラ12の計測総誤差域の上下限値WSTU/WSTLから外れる場合はこれら上下限値WSTU/WSTLにまで補正する。

次いで、実際のCCDカメラ12による計測値を幾つかずつの群に分け、各群での一次群平均値を求める。次いで、各一次群平均値2つどうしの平均値を順次に求めて二次群平均値とする。このようなことを数次繰り返すことにより1つの群代表平均値を得て、CCDカメラ12による計測値のバラツキを所定の演算域にまで収束させる。そして、これがCCDカメラ12の計測誤差に実際のゴブ11の重量変動を加えた補正重量域WLU/WLLから外れたときに、図1に示すチューブ上下装置14に、上げまたは下げの駆動信号を出力してチューブ5の高さを調節し、ゴブフィーダー1から供給されるゴブ11の重量が、成形重量の管理値範囲である重量管理域CLU/CLLを越えたとしても重量制御範囲ALU/ALLに収束するように補正される。これによって、CCDカメラ12による計測誤差をなくすことができる。

144grのびんを製びんしたときの計測値とそれにより重量制御されたゴブ11によるびんの重量との実際の推移例を図7に示してある。これによると、びんの重量の最大誤差は3.3%に抑えることができた。なお、サンプリング時間は15分間であり、1日5回測定した。

一方、静止画像を撮像したCCDカメラ12による計測値にも誤差が生じる。

これにつき、実際に供給された110.3grのゴブ11を静止状態でCCDカメラ12により撮像したときのゴブ画像11aを作り、ベンチテストでの計測精度を求めると、下表1の通りであり、

また、あるびんの重量変動度合いを知り、それを基に他品種での重量変動限度を想定できれば、CCD計測値として限界値の判断ができる。一般に実ゴブの変動幅GAは、経験則上の一般式として、

の条件の基、上記重量検出手法を用いた重量制御のシミュレーションを試みたところ、びん重量値とCCD制御値との関係は図9のような結果になり、測定値が重量管理下限ALLを下回る都度、チューブ5の上げ信号が出され、その都度びんの重量の増量補正が行われている状態が認められた。

さらに、自由落下中のゴブ11をCCDカメラ12で撮像した計測値には様々な外乱の影響がある。そのほとんどはゴブ11の姿勢が影響したものである。本発明者等の経験によれば、実びんの重量が変化しないのに、CCDカメラ12による計測値が変化する。例えば、ゴブ11の重量の制御中に実びんの重量は安定しているのに、CCDカメラ12による計測値が異常を示す現象が発生する。

画像処理装置13に接続した画像モニタ15により撮像されたゴブ11の画像を見ると、図10の(a)に示すようなゴブ11の振れが発生していた。その結果CCDカメラ12による計測値は実際のゴブ11の重量に比しマイナスになり、重量管理下限ALLを下回った結果であり、実びんの重量は図10の(b)に示すように増量の一途を辿り異常の発生となった。これには、ゴブ11が7°以上振れた場合に、管理幅の1/3の範囲で数値補正して対処したところ、ゴブ11の好適な重量制御状態が得られた。また、セアー8に対して行われるセアースプレーが過剰であるとゴブ11の表面に飛沫が付着しこれが画像処理による重量検出に影響する。このような過剰なセアースプレー状態も画像モニタ15にて確認して対処できる。従って、画像モニタ15は本実施の形態での重量検出に有効である。

また、オリフィス3a、3bのセンターとCCDカメラ12との距離が短い場合、ゴブ11が前後に揺れる現象が発生したとき、画像の大きさの変化量が大きくなり、画像誤差となる。ゴブ11が前側に倒れた場合、CCDカメラ12による計測値は実際よりもプラスとなり、ゴブ11の重量制御がマイナスに働く結果ゴブ11の重量は下がり続けた。ゴブ11が後ろに倒れると計測値はマイナスとなり前記と逆の関係になる。例えば、15mmの揺れの場合1.2mの距離からの撮像では画像誤差が1.3%発生する。2.5mの距離からの撮像では0.6%発生する。これらから、CCDカメラ12は2.5m以上の距離からゴブ11を撮像するように設置するのが好適である。

また、ゴブ11のセアー8による切断タイミングに対してゴブ11の落下するタイミングは必ずしも安定していない。これは、セアー8により切断されたゴブ11の切り離し、ないしはセアー離れがその時々で一定しないためであり、これは主にゴブ11の落下遅れとして現れ、上記開示装置のようなセアー8によるゴブ11の切断タイミングからの時間カウントによる重量検出タイミングの設定による場合、落下タイミングの早いゴブ11はCCDカメラ12の撮像画面上における計測域を下側に外れたり、落下タイミングの遅いゴブ11は上に外れたりすることがあり、いずれも検出される重量はゴブ11の実際重量を下回ってしまう。

また、これが撮像画面の大きなCCDカメラ12を用いるなどして、ほぼ解消されるにしても、CCDカメラ12の計測領域でのどの位置で撮像された画像11aにて計測するかによって検出重量が変動する。これも、重量検出精度上大きな問題である。これにつき、さらに実験と検討を重ねた結果、CCDカメラ12の撮像画面上の計測位置のバラツキは重量検出精度を例えば3.3%程度下げるが、同一計測位置での繰り返し計測精度は例えば1.5%程度と高いことを知見した。
