【発明の属する技術分野】
本発明は、生理用ナプキン、使い捨ておむつ、失禁パッド、パンティライナー、ペット用シート等の吸収性物品に関し、より詳しくは、シール部に接着不良や損傷等が生じ難く、外観及び防漏性に優れた吸収性物品に関する。

【従来の技術及び発明が解決しようとする課題】
生理用ナプキン等の吸収性物品として、液保持性の吸収層及び液不透過性の防漏層を有し、肌当接面を形成する表面材と非肌当接面を形成する裏面材とが接合されてシール部が形成されているものが広く知られている。
従来、斯かるシール部は、表面材と裏面材との間を、同一のピッチで且つ同一のパターンで接合して形成されていたため、特にシールする部位に厚み差ないし坪量差を有する場合には、シール部に浮きやはがれ等の接合不良又は切れや孔等の損傷を生じ易く、斯かる接合不良や損傷は、吸収性物品の外観を悪化させたり、漏れの原因となることもあった。
また、シール部は、その剛性が高くなるため、装着感が悪化する場合があった。

従って、本発明の第1の目的は、シール部に接着不良や損傷がなく、外観および防漏性に優れた吸収性物品及びその製造方法を提供することにある。
また、本発明の第2の目的は、装着感に優れた吸収性物品及びその製造方法を提供することにある。

【課題を解決するための手段】
本発明は、液保持性の吸収層及び液不透過性の防漏層を有し、実質的に縦長に形成されており、肌当接面を形成する表面材と非肌当接面を形成する裏面材とが接合されてヒートシール部が形成されている吸収性物品において、前記ヒートシール部は、凹凸を有しており、該凹凸は、前記吸収性物品の長手方向又は幅方向に、凹部又は凸部のピッチ又は面積が異なる吸収性物品を提供することにより、上記の第1及び/又は第2の目的を達成したものである。

また、本発明は、上記の吸収性物品を製造する方法であって、多数の突起を有し該突起間のピッチ又は突起先端面の面積が前記表面材及び前記裏面材の流れ方向又は該流れ方向と直交する方向に異なる突起付押圧部と、表面平滑な平滑押圧部とを有する接合装置を用い、該表面材と該裏面材との間を該突起付押圧部と該平滑押圧部との間で押圧接合して、前記ヒートシール部を形成する吸収性物品の製造方法を提供することにより、第1及び/又は第2の目的を達成したものである。

【発明の実施の形態】
以下、本発明を、その好ましい実施形態に基づいて詳細に説明する。

先ず、第1及び第2実施形態の生理用ナプキンに共通する点について説明する。第1及び2実施形態の生理用ナプキン1(1’)は、液保持性の吸収層2及び液不透過性の防漏層3を有する。吸収層2は、液透過性の表面シート21、液保持性の吸収体22及び防漏シート23からなり、防漏層3は、液不透過性の裏面シート31からなる。

吸収体22は、長手方向の両端部が略円弧状に形成された縦長形状を有する。表面シート21は、吸収体22よりも大きい外形寸法を有しており、その長手方向の左右両側縁部は、吸収体22の左右の両側部を覆って吸収体22の非肌当接面側に位置し、その長手方向の両端部は、吸収体の前後の端部22a,22aよりも外方に延出している。裏面シート31は、左右両側縁部が折り込まれた状態の表面シート21の幅と略等しい幅を有し、その長手方向の両端部は、吸収体22の端部22a,22aよりも外方に延出している。また、防漏シート23は、吸収体22と裏面シート31との間に配されており、左右の両側縁部は巻き上げられて吸収体22の肌当接面側に位置し、その長手方向の両端部は、吸収体22の端部22a,22aよりも外方に延出している。

肌当接面を形成する表面材としての表面シート21と、非肌当接面を形成する裏面材としての裏面シート31とは、吸収体の端部22a,22aよりも延出する部分において、両者間に防漏シート23を介在させた状態で互いにヒートシールされており、ナプキン1の長手方向の両端部それぞれに、互いに略対称形状をなす一対のヒートシール部( 以下、「シール部」という場合、「ヒートシール部」を意味する )S,Sが形成されている。

両シール部S,Sそれぞれは、坪量の大きい第1領域Eと、坪量が第1領域Eに比して相対的に小さい第2領域Fとを有している。即ち、図2(b)に示すように、各シール部Sは、ナプキンの幅方向にシートの積層枚数が異なっており、ナプキン1の幅方向の両端部に、シートが5層に積層された高坪量の第1領域E,Eを有し、幅方向の中央部にシートが3層に積層され、坪量が第1領域Eに比して小さい低坪量の第2領域Fを有している。また、領域Eと領域Fとの間には、シートが4層に積層された、第1領域Eと第2領域Fとの中間の坪量を有する第3領域Gを有している。尚、第1領域Eと第2領域Fとの坪量差は15g/m以上である。

各シール部Sは、図3に示すように、一対のシール部材4,5を備えた接合装置を用い、表面シート21と裏面シート31との間を押圧接合させて形成したものである。具体的には、表面シート21、防漏シート23及び裏面シート31それぞれの連続シートを、内部に複数の吸収体22,22・が所定間隔を開けて保持され且つ該吸収体22の存しない部分におけるシートの積層構造が図2(b)に示す構造となるように積層してなる連続積層シート10を、第1シール部材4と第2シール部材5とを備えたヒートシール装置に導入し、連続積層シート10における表裏面シート21,31間を、内部に吸収体22が配されていない部分において両面から押圧して幅方向に亘ってシールする。そして、シール部S'が形成された連続積層シート10を、各シール部S'において切断し、両端部に一対のシール部S,Sを有する生理用ナプキンを得る。

次に、第1実施形態の生理用ナプキンにおける特長部分について説明する。
第1実施形態の生理用ナプキン1は、図4(b)に示すように、多数の突起45を有し該突起45の先端面の面積が表面シート21及び裏面シート31の流れ方向(連続積層シート10の搬送方向と同方向)と直交する方向に異なる突起付押圧部42を有する第1シールロール41と、表面平滑な平滑押圧部52を有する第2シールロール51とを用い、これらの両シールロール41,51間に連続積層シート10を挿通してシール部S,Sを形成してある。
そして、シール部Sに形成された凹凸は、図4(a)に示すように、生理用ナプキン1の幅方向に、凹部の面積が異なるものとなっている。

より詳細に説明すると、第1シールロール41は、図4(b)に示すように、軸長方向の両端部43,43に、先端面の大きい突起を有しており、軸長方向の中央部44に、先端面の面積が両端部43,43の突起に比して相対的に小さい突起を有している。

そして、シール部Sの第1領域E,Eに形成される、上記突起45に対応する凹部Saの面積が、第2領域Fに形成される、上記突起45に対応する凹部Sbの面積よりも大きくなっている。
即ち、第1及び第2シールロール41,51を備えたヒートシール装置内に、連続積層シート10を、その幅方向の両端部に存する第1領域E,Eが、第1シールロール41の両端部43,43における突起45の先端面と、第2シールロール51の平滑押圧部52との間で押圧され、その幅方向の中央部に存する第2領域Fが、第1シールロール41の中央部44における突起の先端面と、シールロール51の平滑押圧部52との間で押圧されるように導入することにより、第1領域E,Eには両端部43,43の突起45の先端面の面積に略等しい大面積の凹部Saが形成され、第2領域Fには、中央部44の突起45の先端面の面積に略等しい、凹部Saに比して小面積の凹部Sbが形成されている。尚、ロール41の両端部43,43と中央部44との境界は、第3領域Gに位置し、第3領域Gの略半分には大面積の凹部Saが形成され、残りの半分には小面積の凹部Sbが形成されている。

第1領域E,Eにおける単位面積(1cm)当たりの凹部Saの総面積は、第2領域Fにおける単位面積(1cm)当たりの凹部Sbの総面積よりも大きくなっている。
また、凹部Saの面積と凹部Sbの面積との比(前者/後者)は、特に制限されるものではないが、1.0〜40、特に1.5〜9.0が好ましい。尚、突起45は、断面矩形の角錐台形状をなし、何れも略矩形状の先端面を有している。そして、両凹部Sa,Sbの形状は、それぞれの突起の先端面と略一致する矩形状である。

第2実施形態の生理用ナプキン1’は、上述した第1シールロール41及び第2シールロール51に代えて、図5(b)に示すような、多数の突起47を有し該突起47間のピッチが表面シート21及び裏面シート31の流れ方向(連続積層シート10の搬送方向と同方向)と直交する方向に異なる第1突起付押圧部42を有する第1シールロール46と、第1突起付押圧部42の突起47と噛み合う多数の突起54を有する第2突起付押圧部53を有する第2シールロール55とを用いてシール部Sを形成した以外は、第1実施形態と同様にして製造されたものであり、図5(a)に示すように、各シール部Sに形成された凹凸は、生理用ナプキンの幅方向に、凹部のピッチが異なっている。

第3及び第4実施形態の生理用ナプキンは、何れも図6に示す如く、長手方向の左右両側に、表面シート21及び裏面シート31それぞれが延出されて形成された一対のフラップ部12,12を有し、また、その周縁部が全周に亘ってシールされて、環状のシール部Sが形成されている。

シール部Sは、図6及び図7に示すように、防漏シート23が配されている部分が三層又は四層のシートからなる坪量の大きい第1領域Eとなっており、第1領域Eの左右両外方に位置する部分が、二層のシートからなる坪量が第1領域Eに比して相対的に小さい第2領域Fとなっている。
