【発明の属する技術分野】
本発明は、プラズマディスプレイパネル(以下、PDP)における下地層、誘電体層、電極パターン層、障壁層を転写により形成するのに適したプラズマディスプレイパネル作製用転写シートに関する。

【従来の技術】
図6にAC型PDPの一構成例を示す。この図は前面板と背面板を離した状態で示したもので、2枚のガラス基板1、2が互いに平行に且つ対向して配設されており、両者は背面板となるガラス基板2上に互いに平行に設けられたセル障壁3により一定の間隔に保持されている。前面板となるガラス基板1の背面側には、放電維持電極である透明電極4とバス電極である金属電極5とで構成される複合電極が互いに平行に形成され、これを覆って誘電体層6が形成されており、さらにその上に保護層(MgO層)が形成されている。また、背面板となるガラス基板2の前面側には介して前記複合電極と直交するようにセル障壁3の間に位置してアドレス電極8が互いに平行に形成されており、さらにセル障壁3の壁面とセル底面を覆うようにして蛍光面9が設けられている。

また、図7に示すように下地層10を背面板となるガラス基板2に形成した後、アドレス電極8、誘電体層6′、セル障壁3、蛍光体面9を順次設けた構造とする場合もある。

また、上記においては、前面板と背面板を離した状態で示しているが、2枚のガラス基板1、2端部には封止部が設けられ、下地層、誘電体層についても、ガラス基板上にパターン状に形成されている。

このAC型PDPは面放電型であって、前面板上の複合電極間に交流電圧を印加し、空間に漏れた電界で放電させる構造である。この場合、交流をかけているために電界の向きは周波数に対応して変化する。なお、DC型PDPにあっては、電極は誘電体層で被覆されていない構造を有する点で相違するが、その放電現象は同一である。そして、この放電により生じる紫外線により蛍光体9を発光させ、前面板を透過する光を観察者が視認できる。

従来、このような下地層、誘電体層、電極層、障壁層を形成するには、厚膜ペーストを用いてスクリーン印刷により形成されているが、膜厚分布が大きい、メッシュ目等の表面の凹凸が大きい、更に量産性に劣るといった問題を有する。

【発明が解決しようとする課題】
本発明の第1の目的は、PDPガラス基板上に下地形成層、誘電体形成層、電極形成層、障壁形成層をそれぞれのパターン形状に転写形成するのに適した転写シートを提供することにある。

本発明の第2の目的は、PDP作製に際して、低コストでしかも作製時間を短縮でき、歩留りを向上させることができると共に、表面平滑性に優れ、かつ膜厚が均一で分布精度の良好な積層構造の形成を可能とする転写シートの提供にある。

【課題を解決するための手段】
本発明の第1のPDP作製用転写シートは、ベースフイルム上に、パターン状の剥離層を介して、少なくともガラスフリットからなる無機成分と焼成により除去される樹脂成分とからなるインキ層が設けられことを特徴とする。

本発明の第2のPDP作製用転写シートは、ベースフイルム上に、少なくともガラスフリットからなる無機成分と焼成により除去される樹脂成分とからなるインキ層が設けられ、更に該インキ層上にパターン状の接着層が設けられことを特徴とする。

【発明の実施の形態】
図1〜図3は、それぞれ本発明の第1〜第3の転写シート断面図であり、図中、11はベースフイルム、12は剥離層、13はインキ層、14は接着層である。

本発明の第1のPDP作製用転写シートについて図1により説明する。

ベースフイルム11は、インキ層形成用塗液における溶剤に侵されず、また、溶剤の乾燥工程、転写工程での加熱処理により収縮延伸しないことが必要であり、ポリエチレンテレフタレート、1,4−ポリシクロヘキシレンジメチレンテレフタレート、ポリエチレンナフタレート、ポリフェニレンサルファイド、ポリスチレン、ポリプロピレン、ポリサルホン、アラミド、ポリカーボネート、ポリビニルアルコール、セロハン、酢酸セルロース等のセルロース誘導体、ポリエチレン、ポリ塩化ビニル、ナイロン、ポリイミド、アイオノマー等の各フイルム、シート、更にアルミニウム、銅等の金属箔が例示され、膜厚4μm〜400μm、好ましくは4.5μm〜200μmのものである。

次に、剥離層12について説明する。剥離層は、ベースフイルム上に、下地形成層パターン、誘電体層形成層パターン、電極形成層パターン、障壁形成層パターン状に設けられ、PDP基板とを重ね合わせ熱ラミネートした際に、パターン状の剥離層12が設けられている部分のインキ層と、剥離層12が設けられていない部分のインキ層のそれぞれベースフイルムに対する接着性の相違を利用して、パターン状の剥離層12が設けられている部分のインキ層のみをPDP基板上に転写させるものである。

パターン状の剥離層は、ベースフイルム上に凹版オフセット印刷等のオフセット印刷、凹版ロール、グラビア印刷、ダイコート等により形成されるとよい。

凹版オフセット印刷によりパターン状の剥離層12を形成する方法を、図4により説明する。図中21はバックアップローラ、22は凹版、22aは凹部、11はベースフイルムである。

この方法は、平板状の凹版を使用するものであるが、平凹版オフセット、凸版オフセットでもよく、また、シリンダー状の凹版オフセットであってもよい。図4に示すように、ベースフイルム11をバックアップローラ21で剥離層パターン形状の凹版22上に押し付け、バックアップローラ21を矢印A方向に移動させることにより、凹版22の凹部22aに保持されている剥離層形成材料12′をベースフイルム11上に転移させてパターン状の剥離層12を形成するとよい。凹版における凹部22aの深さ(版深)は、パターン状の剥離層12の膜厚に対応するが、3μm〜50μmの版深とするとよい。

次に、パターン状の剥離層12上に設けられるインキ層13について説明する。まず、インキ層が下地形成層、誘電体層形成層、障壁形成層である場合には、インキ層は、少なくともガラスフリットを有する無機成分と熱可塑性樹脂とからなる。

ガラスフリットとしては、その軟化点が350℃〜650℃で、熱膨張係数α300 が60×10−7/℃〜100×10−7/℃のものが挙げられる。ガラスフリットの軟化点が650℃を越えると焼成温度を高くする必要があり、その積層対象によっては熱変形したりするので好ましくなく、また、350℃より低いと熱可塑性樹脂等が分解、揮発する前にガラスフリットが融着し、層中に空隙等の発生が生じるので好ましくない。また、熱膨張係数が60×10−7/℃〜100×10−7/℃の範囲外であると、ガラス基板の熱膨張係数との差が大きく、歪み等を生じるので好ましくない。

また、無機成分として、ガラスフリットの他に無機粉体、無機顔料をそれぞれ2種以上を混合して使用してもよい。

無機粉体としては、骨材であって、必要に応じて添加される。無機粉体は、焼成に際しての流延防止、緻密性向上を目的とするものであり、ガラスフリットより軟化点が高いものであり、例えば酸化アルミニウム、酸化硼素、シリカ、酸化チタン、酸化マグネシウム、酸化カルシウム、酸化ストロンチウム、酸化バリウム、炭酸カルシウム等の各無機粉体が利用でき、平均粒径0.1μm〜20μmのものが例示される。無機粉体の使用割合は、ガラスフリット100重量部に対して無機粉体0重量部〜30重量部とするとよい。

また、無機顔料としては、外光反射を低減し、実用上のコントラストを向上させるために必要に応じて添加されるものであり、暗色にする場合には、耐火性の黒色顔料として、Co−Cr−Fe、Co−Mn−Fe、Co−Fe−Mn−Al、Co−Ni−Cr−Fe、Co−Ni−Mn−Cr−Fe、Co−Ni−Al−Cr−Fe、Co−Mn−Al−Cr−Fe−Si等が挙げられる。また、耐火性の白色顔料としては、酸化チタン、酸化アルミニウム、シリカ、炭酸カルシウム等が挙げられる。

次に、熱可塑性樹脂としては、焼成により除去される樹脂であって、焼成に際して揮発・分解して、パターン中に炭化物を残存させないものであり、無機成分のバインダーとして、また、転写性の向上を目的として含有させるものである。例えばメチルアクリレート、メチルメタクリレート、エチルアクリレート、エチルメタクリレート、n−プロピルアクリレート、n−プロピルメタクリレート、イソプロピルアクリレート、イソプロピルメタクリレート、sec−ブチルアクリレート、sec−ブチルメタクリレート、イソブチルアクリレート、イソブチルメタクリレート、tert−ブチルアクリレート、tert−ブチルメタクリレート、n−ペンチルアクリレート、n−ペンチルメタクリレート、n−ヘキシルアクリレート、n−ヘキシルメタクリレート、2−エチルヘキシルアクリレート、2−エチルヘキシルメタクリレート、n−オクチルアクリレート、n−オクチルメタクリレート、n−デシルアクリレート、n−デシルメタクリレート、ヒドロキシエチルアクリレート、ヒドロキシエチルメタクリレート、ヒドロキプロピルアクリレート、ヒドロキプロピルメタクリレート、スチレン、α−メチルスチレン、N−ビニル−2−ピロリドン等の1種以上からなるポリマーまたはコポリマー、エチルセルロース等のセルロース誘導体等が挙げられる。

無機成分と樹脂成分との使用割合は、無機成分100重量部に対して樹脂成分3重量部〜50重量部、好ましくは5重量部〜30重量部の割合からなる。インキ層において、樹脂成分が3重量部より少ないと、インキ層の保持性が低く、特に、巻き取った状態での保存性、取り扱い性に問題を生じ、また、転写シートを適宜形状に切断(スリット)する場合に無機成分がゴミとなって、PDP作製に支障となるという問題が発生する。また、50重量部より多くなると、焼成後の膜中にカーボンが残り、品質が低下するので好ましくない。

また、インキ層には、必要に応じて可塑剤、分散剤、沈降防止剤、消泡剤、剥離剤、レベリング剤等が添加される。

次に、インキ層が電極形成層である場合には、少なくともガラスフリットからなる無機成分、熱可塑性樹脂、導電性粉末とから構成される。

無機成分としては、上述したガラスフリット、無機粉体、無機顔料と同様であるが、ガラスフリットとしてはその平均粒径が0.3μm〜5μmのものを使用するとよく、また、無機粉体はガラスフリット100重量部に対して0重量部〜10重量部のものとするとよい。

本発明の第2の転写シートについて、図2により説明する。本発明の第2の転写シートは、ベースフイルム11上にインキ層13、パターン状の接着層14を順次設けたものである。

ベースフイルムは、第1の転写シートと同様であるか、インキ層13はベースフイルム11上に直接、塗布形成される。接着層は、インキ層13上に、下地形成層パターン、誘電体層形成層パターン、電極形成層パターン、障壁形成層パターン状に設けられ、PDP基板とを重ね合わせ熱ラミネートした際に、パターン状の接着層14が設けられている部分のインキ層と、設けられていない部分のインキ層のそれぞれPDP基板に対する接着性の相違を利用して、パターン状の接着層14が設けられている部分のインキ層のみをPDP基板上に転写させるものである。

本発明の転写シートにおいて、パターン状の接着層をインキ層上に設けるには、一旦、別の転写用基板上にパターン状の接着層を形成した後、転写によりインキ層上に設けても、また、直接、インキ層上に設けてもよい。転写基板23、もしくはインキ層上に、パターン状の接着層を形成する方法としては、凹版オフセット印刷等のオフセット印刷、凹版ロール、グラビア印刷、ダイコート等により形成するとよい。以下、転写基板23を使用する場合を例に説明する。

転写基板上に凹版オフセット印刷によりパターン状の接着層14を形成する方法を、図5により説明する。図中21はバックアップローラ、22は凹版、22aは凹部、23は転写用基板、24は剥離層である。

転写用基板23は、上述したベースフイルムと同様の熱伸縮率の小さい樹脂フイルム、アルミニウム、鉄等の金属箔が挙げられ、その厚みは10〜500μm、好ましくは10〜300μmのものであり、転写用基板23上には剥離層24が設けられる。剥離層24としては、ポリジメチルシリコーンゴム、フェニル変性シリコーンゴム、エポキシ変性シリコーンゴム、ウレタン変性シリコーンゴム等を用いて形成されるもので、膜厚0.1〜30μmのものである。また、転写用基板23にシリコーン等を使用して剥離処理したものでもよい。

図5に示すように、転写用基板23の一方の面に剥離層24を備えたフイルムを、基板側からバックアップローラ21で剥離層パターン形状の凹版22上に押し付け、バックアップローラ21を矢印A方向に移動させることにより、凹版22の凹部22aに保持されている接着層形成材料14′を転写用基板23上に転移させてパターン状の接着層14を形成する。凹版における凹部22aの深さ(版深)は、パターン状の接着層14の膜厚に対応するが、3μm〜100μmの版深とされるとよい。

第1の転写シートにおいてはインキ層13、また、第2と第3の転写シートにおいてはインキ層13及びパターン状の接着層14上には、必要に応じて、保護フイルムを剥離可能に設けられ、ロール状、枚葉状とし、保存されるとよい。

また、第2と第3の転写シートにおいては、保護フイルム上にパターン状に接着層を形成したものとし、他方、ベースフイルムにインキ層、またはパターン状の剥離層を介してインキ層をそれぞれ設けたものとし、保護フイルムとベースフイルムをそれぞれの接着層と剥離層が対応するように位置合わせして貼着して作製してもよい。

本発明の第1〜第3の転写シートは、PDP部材上に、必要に応じて貼着された保護フイルムを剥離した後、熱ロール、レーザー光、サーマルヘッド、熱プレス等の方法により加熱圧着され、インキ層をパターン状に転写できる。転写されたそれぞれのインキ層は、350℃〜650℃の焼成温度で焼成され、有機成分を気化、分解、揮発させることにより、溶融したガラスフリットにより無機粉体が緻密に結合したものとできる。

【実施例】
以下、実施例により本発明を詳細に説明する。
(実施例1)
図4に示す凹版22における下地パターン状に刻設した凹部22a内に、ドクターを使用して、

・イソプロピルアルコール/水(1/1、重量比)・・・ 70重量部
からなる剥離性材料を充填した後、図4に示すように、この凹版にポリエチレンテレフタレートフイルム(以下、PETフイルム)11をラミネートし、バックアップロール21を使用して下地パターン状の剥離層12をPETフイルム上に転写した。使用した凹版はシリンダー版に5μmの深さの凹部をエッチングにより形成したものである。
