本発明は床仕上げ材に係わり、詳細には、接着施工時に床仕上げ材の施工面に水分あるいは有機溶剤等の蒸気圧による局部的な膨らみが発生しない構造とした床仕上げ材に関する。

【従来の技術】
集合住宅、各種店舗、事務所、学校、病院あるいは老人養護・医療施設等の床に使用されている床仕上げ材にあっては、階上の床衝撃音が階下に伝わり、苦情が出ることを防止するため、床衝撃音の吸収性を改善した、複数層の積層構造を有する床仕上げ材が使用されている。

かかる床仕上げ材は、基本的にはさらに複数の積層構造からなる表面化粧層、ならびにその下部に積層される発泡層からなる積層構造を有するものであり、床仕上げ材の裏面に、例えば水性エマルジョン接着剤、あるいは水性ラテックス接着剤等の接着剤を塗布し、所定のオープンタイム(待ち時間)をとった後、施工面の床下地材の表面に接着施工されるか、床仕上げ材施行面の床下地材の表面、たとえば、クシ目ゴテ等の治具を使用し、合成ゴムラテックス、水性エマルジョン、有機溶剤系接着剤を塗布後、所定のオープンタイム(待ち時間)をとった後、床仕上げ材を貼り付けることで施工される。

この場合の床衝撃音吸収性の床仕上げ材を接着施工する場合には、接着剤の水分あるいは有機溶剤、さらに施工面の床下地材、特にコンクリートスラブ、モルタルあるいはモルタルを打設したALCボード等の水分等による蒸気圧の影響により、接着後の床仕上げ材に局部的な膨れ(フクレ)現象が多々発生する。

この膨れ現象は、特に冬期における施工時に著しいものであり、床仕上げ材の接着施工直後から数日経過後に発生が見られ、再度床仕上げ材を剥がして局部的な膨れを修正し直さなければならないといった余分な作業・労力を有する。

このような接着施工後の床仕上げ材における局部的な膨れは、比較的柔軟性に富む発泡層を有する床仕上げ材において、接着施行時(敷き込み時)の巻き込みエアー(部分的には接着剤により接着されない空隙部)または接着剤溜り(部分的に接着剤量の多い部分)等の部分に、上記水分または有機溶剤の蒸気圧が加わり、その部分を中心に膨れが発生する傾向が多く、その防止のために接着剤塗布、床仕上げ材の貼り付けのタイミング(オープンタイムの設定)、貼り付け後の圧着(エア抜き)にある程度の熟練を必要とするものであった。

【発明が解決しようとする課題】
本発明はかかる現状を鑑み、上記の問題点、すなわち、仕上げ床材の接着施工時における接着剤の水分、あるいは有機溶剤、または下地材の水分等による蒸気圧による床仕上げ材の局部的な膨れの発生を改善した、施工性を改善した床仕上げ材を提供することを課題とする。

【課題を解決するための手段】
そのために、本発明の請求項1の床仕上げ材にあっては、床仕上げ材を構成する床材の裏面施工側に、エア抜き構造を設けたことを特徴とする床仕上げ材である。

かかる構成を有する床仕上げ材にあっては、その床材が、合成樹脂層を主体とする複数の層の積層構造からなる表面化粧層およびその下部に裏打層を積層させた構造を有するものであり、そのエア抜き構造が、前記裏打層の裏面施行側に設けた床仕上げ材の端面に達する連続した溝のエンボス構造を有するものである。

また、かかる構成を有する床仕上げ材にあっては、床材下部の前記裏打層が、発泡層ならびに繊維層からなるものであり、当該裏打層の裏面施工側に床仕上げ材の端面に達する連続した溝のエンボス構造が設けられるものである。

したがって、本発明が提供する床仕上げ材にあってより好ましい態様としての床仕上げ材は、合成樹脂層を主体とする複数の層の積層構造からなる表面化粧層の下部に、発泡層ならびに繊維層からなる裏打層を積層させ、当該裏打層の裏面施行側に床仕上げ材の端面に達する連続した溝のエンボス構造を施し、床材の接着施工時における、巻き込みエア抜き構造としたことを特徴とする床仕上げ材である。

【発明の実施の形態】
以下に、図面を参照にしながら本発明が提供する床仕上げ材の具体的な実施の形態を説明する。

本発明が提供する床仕上げ材、特に床衝撃音吸収性の床仕上げ材の基本的構成は、表面化粧層と、その裏面に積層された床衝撃音を吸収する裏打層とからなるものであり、そのそれぞれの表面化粧層ならびに裏打層が、さらに複数の層の積層構造から構成されるものである。

すなわち、図1は、本発明が提供する床仕上げ材の一実施例に基づく層の断面構造を模式的に示したものであるが、図中、1は本発明が提供する床仕上げ材であり、その床材2の層構造は、表面化粧層3およびその下部に積層される裏打層4から構成される。

本実施例にあっては、その表面化粧層3は、例えばその具体例として、その表面に透明または着色した盛り上げ印刷あるいはエンボス構造とした層5を有し、次いで、合成樹脂透明層6、印刷層7、発泡層または非発泡層8および基材層9を積層したものである。なお、表面部分にエンボス加工を施すか否かは、本発明が提供する床仕上げ材の使用目的により適宜決定される。

この表面化粧層3は、いわゆる通常の表面化粧した床材の積層構造とほぼ同一のものである。すなわち、合成樹脂透明層6としては、その厚みが0.1〜1.0mm程度のものである。

この場合、印刷層7には床仕上げ材としての意匠が施されるものであり、発泡層8としては、表面化粧層の一部を構成する発泡層であることよりみれば、発泡倍率がそれほど高いものではない。より具体的には1.5〜5倍程度の発泡倍率を有すれば十分である。

なお、表面化粧層3におけるこの発泡層8は、非発泡層であっても良く、その厚みとして0.2〜3.0mm程度のものであれば十分である。

また表面化粧層3の基材層8としては、織布、不織布等の繊維層であり、特に不織布層とすることが好ましい。なお、その厚みとして0.1〜1.0mm程度のものであればよい。

一方、上記の表面化粧層3の裏面に積層された床衝撃音を吸収する裏打層4としては、発泡層9および繊維層10から構成される層構造を有し、床衝撃音吸収性の床仕上げ材であることから、発泡層9の発泡倍率は表面化粧層3における発泡層8の場合とは異なりやや高めの、2〜30倍程度の高い発泡倍率を有するものであることが好ましい。また、その層の厚みも1〜10mm程度のものであることが好ましい。

かかる発泡層10の裏面積層される繊維層11としては、織布あるいは不織布層であり、特に不織布層であることが好ましく、その厚みも0.1〜1.0mm程度のものであれば良い。

なお、各層を構成するのに使用する合成樹脂としては、特に限定されるものではなく、例えばこれまでの床材に使用されている合成樹脂を、具体的にはポリ塩化ビニル(PVC)系、アクリル系、ポリウレタン系、ポリプロピレン系、エチレン−酢酸ビニル共重合体(EVA)、エチレン−エチルアクリレート共重合体(EEA)系、その他種々の熱可塑性樹脂を単独使用、あるいは組み合わせて使用することができる。さらに各種架橋性の樹脂も使用することが可能であり、かかる架橋は架橋剤による架橋、熱、光あるいは電子線による架橋等、特に限定されるものではない。

また、これらの樹脂成分には所望により各種無機充填剤、抗菌剤、抗黴剤等を配合することができる。

上記したように、本発明が提供する床仕上げ材にあっては、床材の裏面、特に裏打層4を構成する発泡層10ならびに繊維層11からなる裏打層の床下地材側となる面に、連続した溝20,20・・が施されており、床仕上げ材の接着施工時における巻き込みエア抜き構造としたことを特徴とする床仕上げ材である。

このような連続した溝は、設けるための加工方法について特に限定されるものでないが、例えば、裏打層または、不織布単体の時に、熱プレス等のエンボス加工により設けられたものである。設けられた連続した溝を通して、水平方向に水分あるいは有機溶剤の蒸気圧を逃がすことになるため、その溝の大きさはかかる蒸気圧を逃がすのに十分なものであればよく、例えば、溝の幅として0.2〜5mm程度、その高さとして0.1〜3mm程度のものであれば十分である。

この連続した溝は、床仕上げ材の端面に達しており、床仕上げ材を施行したときに、溝を伝わってきたエアが端面より外部に逃げるようになっていることが好ましい。更に床仕上げ材を複数枚連続して並べて施行する場合は、端面で隣接する床仕上げ材の連続した溝同士が連通するような施行を行えば、施行後に発生するエアでも、床仕上げ材の裏面より排出することが可能となる。

また、その連続した溝のエンボス構造の加工は、例えば正方形あるいは長方形の床仕上げ材に対して外形に平行となる方向に単独のエンボス加工を施しても良く、また、それとクロスする碁盤目上のエンボス加工を施したものであっても良い。さらに、連続した溝の加工方向は、床仕上げ材の外形に対し角度を設けた方向となるように施したものであっても良い。

なお、本発明の床仕上げ材にあっては、上記の具体的な積層構造を有するものに限定されるものではなく、基本的に床材の接着施工面側にエア抜き構造としての溝の連続エンボス構造を施したものであれば良いことはいうまでもない。
【発明の効果】
以上のように構成される本発明の床仕上げ材にあっては、施工下地に接する裏面側に繊維層、特に不織布層を貼り合わせ、かつ連続した溝を形成するエンボス構造を施すことにより、接着剤および/または下地材の水分、有機溶剤等の蒸気および/または敷き込み時の巻き込みエア等を、不織布の空隙と連続溝を通して水平方向に逸散させることが可能となり、床仕上げ材の接着時に発生した局部的なフクレを防止することが可能となった。

特に施工直後から、施工接着剤が凝集、硬化するまでの間の数日間までに発生した、接着剤、下地材、巻き込みエア、接着剤溜り等の影響による床仕上げ材の局部的なフクレの発生が防止し得た点で、その施工性が著しく改善されたものとなる。
