【発明の属する技術分野】
本発明は、樹脂などの成形品の成形と塗装を同時に行うために金型内のキャビティに予め塗料を塗布(モールドコート)した後に、ウレタン材料を注入して発泡成形を行うウレタン成形品の製造装置に関するものである。

【従来の技術】
この種の成形品として、例えば、車両用のステアリングホイールがある。ステアリングホイールは、芯金を金型キャビティ(成形品形状を作る空洞部)にセットした後に、金型キャビティに樹脂材料を注入し硬化させて成形されている。ステアリングホイールの樹脂成形に使用されているウレタン樹脂は、耐光性に劣り黄変する欠点があるため、その樹脂部分の表面に耐光性をもたせるための塗膜を形成する必要がある。

この塗膜の形成方法として、金型キャビティに予め塗料を塗り、その後、製品の成形を行う方法が適用されている。具体的には、金型を開いてキャビティに塗料溶液をスプレーガンで塗布(モールドコート)する。そして、キャビティにステアリングホイールの芯金をセットした後、金型を閉じてキャビティにウレタンの材料を混合注入して発泡成形させる。これによりステアリングホイールの樹脂部分の表面に耐光性のある塗膜が形成される。なお、ここで用いられる塗料溶液は、例えば、溶剤としてのメチルエチルケトン(MEK)及びイソプロピルアルコール(IPA)と、耐光性に優れたウレタン樹脂とからなる。

【発明が解決しようとする課題】
ところで、上述のようにスプレーガンにより塗料溶液をキャビティに塗布(モールドコート)した場合では、金型のキャビティ以外の部分に塗布されたり、金型に塗着せずに空気中に飛散し塗着効率が悪化してしまう。このため、本願発明者は、金型キャビティ内に塗料溶液を注入した後に、そのキャビティを減圧させることで、塗料溶液をキャビティ内に塗布(モールドコート)する装置を提案している。

その装置では、金型外部とキャビティとを連通する排出孔からキャビティ内を減圧することで、塗料溶液の溶剤を沸騰させ、その沸騰時の体積増加及び破泡により塗料がキャビティ壁面に均一に塗布される。そして、塗料が乾いた後に、ウレタン材料がキャビティ内に注入され発泡成形が行われることでウレタン樹脂の成形と塗装が同時に実施される。

ところが、上記装置において、塗料の塗布性及び乾燥性を確保するために大きな排出孔を形成した場合では、ウレタン樹脂の成形時にその排出孔からウレタン材料が流出してしまう。そのため、排出孔からの噴出量を見込んでキャビティへのウレタン材料の注入量を増加させる必要があった。

本発明は上記問題点を解決するためになされたものであって、その目的は、塗料の塗布性及び乾燥性を確保しつつ、キャビティへ注入するウレタン材料を低減できるウレタン成形品の製造装置を提供することにある。

【課題を解決するための手段】
上記目的を達成するために、請求項1に記載の発明は、キャビティを有する金型と、前記キャビティに塗膜層を形成するために、溶剤とウレタン樹脂とを含む塗料溶液を注入したキャビティ内を排出孔を介して減圧する減圧装置と、前記キャビティ内を減圧して塗料溶液を沸騰させ、沸騰時の体積増加及び破泡により塗料をキャビティの壁面に塗布すると共に気化した溶剤を排気してキャビティに塗膜層を形成した後、ウレタン材料の発泡成形を行うために、ウレタン材料をキャビティに注入するウレタン注入装置とを備えたウレタン成形品の製造装置において、細長形状の前記排出孔を複数形成し、前記塗料溶液と発泡成形されるウレタン材料とのうち、塗料溶液のみが排出孔を介して金型外部に流出するようにしたことをその要旨としている。

請求項3に記載の発明では、請求項1又は2に記載の発明において、前記ウレタン成形品はステアリングホイールであり、前記排出孔は、前記キャビティにおけるステアリングホイールの複数のスポーク部に対応する位置に形成されることをその要旨としている。

(作用)
請求項1に記載の発明によれば、減圧装置により排出孔を介してキャビティ内が減圧されると、キャビティ内の溶剤とウレタン樹脂とを含む塗料溶液が沸騰する。この沸騰時の体積増加及び破泡によりキャビティに塗料が均一に塗布される。そして、塗料の溶剤が気化することで、キャビティの壁面に均一な厚さで塗膜層が形成される。その後、ウレタン注入装置によりキャビティ内にウレタン材料が注入されて発泡成形が行われる。

前記塗膜層の形成時では、複数の排出孔からキャビティ内が的確に減圧されるので、塗料の塗布性及び乾燥性が確保される。なおこのとき、キャビティに塗布されない塗料溶液は排出孔から流出する。一方、発泡成形時では、排出孔が細長形状に形成されるので、その排出孔内においてウレタン材料の流動抵抗が高められる。その結果、排出孔内でウレタン材料の流動が停止されて、ウレタン材料が排出孔から流出することが防止される。

請求項2に記載の発明によれば、排出孔がキャビティの最上部に形成される。この場合、発泡成形時において、キャビティ内は下側から上側にウレタン材料で充満されていくが、排出孔をキャビティの最上部に形成したので、その排出孔にウレタン材料が到達するとき、そのウレタン材料の粘度が最も高くなる。従って、キャビティの最上部に排気孔を形成すれば、排出孔からウレタン材料が流出することが確実に防止される。

請求項3に記載の発明によれば、ステアリングホイールを成形するためのキャビティにおいて、スポーク部に対応する位置に排出孔が形成される。この場合、スポーク部に対応する位置から減圧されるので、スポーク部に対応する位置にも確実に塗膜層が形成される。これに加え、スポーク部に対応する位置での最上部がキャビティ全体における最上部となるため、この部分にウレタン材料が到達するときそのウレタン材料の粘度が最も高くなる。従って、キャビティにおいてスポーク部に対応する位置の最上部に排出孔を形成すれば、ウレタン材料の流出が確実に防止される。

【発明の実施の形態】
以下、本発明を具体化した実施の形態を図面に従って説明する。
図1〜4は、本実施形態における製造装置の一部断面図であり、図5は同射出成形機の概略構成を示す模式図である。また、図6は同製造装置によって成形される車両用のステアリングホイール1の斜視図である。

図6に示すようにステアリングホイール1は、リング部2、スポーク部3,4,5及びボス部6を有しており、図1〜4に示す製造装置の金型7(下型8,上型9)は、リング部2及びスポーク部3,4,5の芯金10をウレタン樹脂で被覆するためのものである。なお、図1,2,4は、ステアリングホイール1のスポーク部4における中心線上での断面図を示し、図3は、ステアリングホイール1のスポーク部3,5における中心線上での断面図を示している。また、本実施形態では、図6に示すステアリングホイール1を裏返した状態でウレタン樹脂の発泡成形が行われる。

図1〜図4に示すように、金型7は枠体11と蓋体12とからなるボックス13内に配設されている。詳しくは、枠体11には金型7の下型8が固定され、蓋体12には金型7の上型9が固定されている。また、蓋体12における枠体11との接合部にはシール部材14が配設されている。そして、図1に示すように金型7が開けられている状態から枠体11及び下型8が上方へ移動されて図2に示すように芯金10がセットされた状態で金型7が閉じられ型締めされる。なおこのとき、枠体11と蓋体12とによりボックス13が形成され、シール部材14によりボックス13内が密封される。また、本実施形態の芯金10は、アルミダイカスト、マグネシウムダイカスト、またはそれらからなる合金のダイカスト成形により製造され、芯金10のリング部10aの断面形状は、図2に示すようにU字形状となっている。

下型8及び上型9には凹部15,16が形成されており、同凹部15,16が成形品形状を作るためのキャビティ17となる。また、成形時にステアリングホイール1の芯金10を固定するために、下型8の中央部に固定部材18が突設されるとともに、上型9の中央部に固定部材19が突設されている。

さらに、上型9の凹部16には、図2に示す排出孔20aと、図3に示す排出孔20b,20cが形成され、同排出孔20a,20b,20cによりキャビティ17がボックス13内の中空部21に連通される。なお、本実施形態のステアリングホイール1では、スポーク部3,5に比べてスポーク部4のキャビティ容積が大きく、塗料の塗布性及び乾燥性を確保するため、各スポーク部3,4,5に対応する位置にキャビティ容積に応じた数の排出孔20a,20b,20cが形成されている。

具体的には、図5に示すように、スポーク部4に対応する位置に4つの排出孔20a(直径2mm)が形成されている。また、スポーク部3に対応する位置に2つの排出孔20b(直径2mm)が形成され、スポーク部5に対応する位置に2つの排出孔20c(直径2mm)が形成されている。これら排出孔20a,20b,20cは、図2及び図3に示すように、金型7内のキャビティ17において最も高くなる位置に連通し、所定の長さを有して細長形状に形成されている。

枠体11の一方の側壁(図1の右側の側壁)側に図5に示すウレタン注入装置22の射出ノズル23が配設されており、そのウレタン注入装置22で混合されたウレタン材料が射出ノズル23からゲート24を介して金型7のキャビティ17に注入される。このウレタン材料は、液状であってポリオール成分、イソシアネート成分及び発泡成分を含む。

また、枠体11の他方の側壁(図1の左側の側壁)には排出管31が設けられ、その排出管31は、配管32及びバルブ33を介して真空ポンプ34に接続されている。つまり、真空ポンプ34が駆動されると、ボックス13内の空気が排出管31から排出され、ボックス13内が減圧される。なお、本実施形態では、ボックス13、バルブ33及び真空ポンプ34により減圧装置が構成される。

次に、本実施形態におけるステアリングホイール1のウレタン樹脂の成形方法を図1〜図4を用いて説明する。
先ず、図1に示すように、金型7を開いてキャビティ17(下型8の凹部15及び上型9の凹部16)の壁面に離型剤を塗布する。この離型剤は、ワックス、シリコンオイル等からなり、金型7に成形品が粘着することを防いで、成形品を取り出し易くする目的で塗布されるものである。

次いで、金型7を水平に保ちつつ液状の塗料M(本実施形態では、170g)を下型8の凹部15に注ぎ込む。本実施の形態における塗料Mの溶液は、溶剤としてのメチルエチルケトン(MEK)及びイソプロピルアルコール(IPA)と、固形分としてのウレタン樹脂を含む。なお、塗料Mにおける各成分の割合を重量%で示すと、MEK=約85%、IPA=約10%、ウレタン樹脂=2.5%となる。

そして、芯金10を図2及び図3に示すように金型7内にセットして金型7を閉じ型締めする。なおこのとき、枠体11と蓋体12とがシール部材14を介して接合されボックス13内は密閉状態となる。

その後、真空ポンプ34を駆動し排出管31からボックス13内の空気を排出することでボックス13内を減圧する。このとき、キャビティ17内の空気が排出孔20a,20b,20cを介してボックス13内の中空部21に吸い出されてキャビティ17内が減圧される。本実施形態では、複数の排出孔20a,20b,20cによりキャビティ17内が減圧されるので、減圧が急速に行われ、さらにキャビティ17内での減圧状態が均一になる。そして、キャビティ17内が減圧されると、塗料Mの溶剤(MEK,IPA)の沸点が低下する。これにより、塗料Mは体積増加を伴いつつ沸騰して破泡する。正確には、塗料Mは排出孔20a,20b,20c側に流動しながら沸騰する。なお、金型7の温度が55℃に保たれており、キャビティ17内が300torr以下に減圧されると溶剤は沸騰する。この沸騰時の体積増加及び破泡により、塗料Mがキャビティ17の壁面に塗布される。その結果、リング部2ばかりでなく容積の大きなスポーク部3,4,5に対応する部分にも確実に塗料Mが塗布される。なお、キャビティ17に塗布されない塗料溶液は、排出孔20a,20b,20cから中空部21(金型外部)に流出する。

そして、塗料Mの溶剤が気化して、塗料Mのウレタン樹脂がキャビティ17の壁面に塗着される。つまり、塗膜層がキャビティ17の壁面に形成される。またこのとき、キャビティ17内における芯金10の表面が塗料Mの溶剤により洗浄されるとともに、接着剤の役割を果たす塗料Mが芯金10の表面にも塗着される。なお、気化した溶剤は排出孔20a,20b,20cからボックス13内の中空部21及び排出管31等を介して真空ポンプ34から排気される
次いで、ウレタン注入装置22で混合されたウレタンの材料が射出ノズル23からゲート24を介してキャビティ17に注入されて、図4に示すように同材料がキャビティ17内で反応硬化する。

詳しくは、発泡成分とイソシアネート成分とが反応してCO2が発生するとともに、ポリオール成分とイソシアネート成分が反応する、いわゆるウレタン反応が始まる。その結果、ウレタン材料が発泡しながらキャビティ17内を流動して充満する。このとき、流動するウレタン材料によってキャビティ17の下側から上側に徐々に充満され、ウレタン流動の端末がスポーク部3,4,5の排出孔20a,20b,20cに到達したとき、排出孔20a,20b,20cからキャビティ17内のガスが押し出される。この排出孔20a,20b,20cは、キャビティ17内において最上部となる位置に形成されているため、その排出孔20a,20b,20cに到達したウレタン材料は、ウレタン反応が十分に進行して粘度が最も高くなっている。そのため、ウレタン材料の流動抵抗が大きく、そのウレタン材料の流動は排出孔20a,20b,20c内で確実に停止されることとなる。

このようにして、ステアリングホイール1のリング部2及びスポーク部3,4,5のウレタン樹脂の成形と塗装が同時に実施される。つまり、発泡成形されるウレタン樹脂U2の表面に耐光性のあるウレタン樹脂U1の塗膜がほぼ均一な厚さ(例えば、10μm)で形成される。また、液状のウレタン材料を用いた発泡成形は、一般的な熱可塑性樹脂の射出成形と比較して、キャビティ17内が低温、低圧の条件下で樹脂成形が実施される。従って、キャビティ17の壁面に形成された塗膜層が成形時の圧力や温度によって壊されることが防止される。

その後、金型7が開けられて、図6に示すようにリング部2及びスポーク部3,4,5がウレタン樹脂で被覆されたステアリングホイール1が取り出されて成形工程が終了する。なお、本実施形態では、ステアリングホイール1を裏返した状態で樹脂成形が行われるので、ステアリングホイール1において耐光性が必要となる上側ほど厚いウレタン樹脂U1の塗膜が形成される。

また、スポーク部4に形成される4つの排出孔20a(直径2mm)に代えて直径の大きな1つの排出孔(直径4mm)で実施した場合、排出孔の排気面積が等しく塗料Mの塗布性及び乾燥性は変化しないが、この排出孔におけるウレタン材料の流動抵抗を十分に確保できないため、排出孔からウレタン材料が流出してしまう。同様に、塗料Mの塗布性及び乾燥性を変化させずに、2つの排出孔20b,20cを直径の大きな1つの排出孔で実施した場合、その排出孔からウレタン材料が流出してしまう。しかしながら、本実施形態では、排出孔20a,20b,20cを直径2mmとして細長く形成したので、その排出孔20a,20b,20c内でウレタン材料の流動抵抗が増大して、発泡成形されるウレタン材料の流動が停止される。従って、ウレタン材料が排出孔20a,20b,20cから流出することが防止される。

以上記述したように、本実施の形態によれば、以下の効果を奏する。
(1)複数の排出孔20a,20b,20cを形成したので、塗料Mの塗布性及び乾燥性を確保できる。また、排出孔20a,20b,20c(直径2mm)を細長形状に形成することで、その排出孔20a,20b,20c内でのウレタン材料の流動抵抗が高められる。従って、発泡成形されるウレタン材料が排出孔20a,20b,20cから流出することを防止できる。つまり、排出孔20a,20b,20cから流出するウレタン樹脂(捨て材)が防止され、ウレタン注入装置22から注入するウレタン材料を低減できる。その結果、材料コストの低減が可能となる。

(2)キャビティ17内は下側から上側にウレタン樹脂で充満されていくが、排出孔20a,20b,20cをキャビティ17の最上部に形成したので、その排出孔20a,20b,20cにウレタン材料が到達するとき、そのウレタン材料の粘度が最も高くなる。従って、排出孔20a,20b,20cからウレタン材料が流出することを確実に防止できる。

(3)排出孔20a,20b,20cは、キャビティ17の最も高くなる位置に形成されている。従って、キャビティ17の上側に塗料Mをより確実に塗布できる。また、排出孔20aは、スポーク部4に対応する位置に形成され、排出孔20b,20cは、スポーク部3,5に対応する位置に形成される。この場合、キャビティ17において、スポーク部3,4,5に対応する部位(容積が大きくなる部位)にも確実に塗料Mを塗布できる。

(4)閉じた金型7内において、塗料Mの塗布が実施されるので、スプレーガンで塗料Mを塗布(モールドコート)した場合に比べて塗着効率を高めることができ、塗料Mの材料費を低減できる。また、塗料Mはキャビティ17外に塗布されることがなく、成形時におけるバリの発生を防止できる。従って、バリを除去するための処理工程が不要となる。その結果、製造コストを低く抑えることができる。さらに、塗料Mが外部に飛散することが防止され、作業場をきれいに保つことができ、周囲の環境の悪化を防止することができる。

(5)耐光性に優れるウレタン樹脂U1の塗膜がステアリングホイール1の樹脂部分の表面に形成されるので、ステアリングホイール1の樹脂部分の内部に発泡成形により成形したウレタン樹脂U2の変色を防止できる。また、芯金10の表面が塗料Mの溶剤により洗浄され、その芯金10の表面には接着性に優れるウレタン樹脂系の塗料Mが塗布されるため芯金10とウレタン樹脂U1が強固に固着できる。

(6)塗料Mが的確に塗布されるので、塗布むらが無くなり成形後において製品表面の塗膜が均一の厚さで形成される。従って、製品性能(耐光性)の悪化を防止できる。また、製品表面の色むらがなく外観不良を低減できる。さらに、塗料Mの溶液をキャビティ17に流し込む際に、塗料Mの注入量を調整するだけで、所望の厚さの塗膜を形成することができる。

(7)ウレタン材料を用いた発泡成形では、熱可塑性樹脂の射出成形と比べて、キャビティ17内が低温、低圧の条件下で樹脂成形が行われるので、キャビティ17の壁面に塗布された塗膜層が壊れることを防止できる。つまり、製品の歩留まりを向上できる。

尚、上記実施形態は、以下の態様で実施してもよい。
○上記実施形態では、スポーク部3,4,5に対応する位置に排出孔20a,20b,20cを形成するものであったが、リング部2に対応する位置に排出孔を形成してもよい。この場合、リング部2における塗料Mの塗布性及び乾燥性を向上できる。但し、リング部2の上部は、スポーク部3,4,5の上部に比べて低い位置にあるため、この排出孔に到達するときのウレタン樹脂の粘度は、排出孔20a,20b,20cに到達するウレタン樹脂に比べて低くなる。そのため、リング部の排出孔を、排出孔20a,20b,20cよりも細長く形成してウレタン樹脂の流動抵抗を高める必要がある。

また、排出孔20a,20b,20cの数や形状等に限定されるものではない。つまり、塗料の塗布性及び乾燥性を確保でき、ウレタン樹脂の流出を防止できれば、排気孔20a,20b,20cの数や形状等を適宜変更してもよい。

○上記実施形態では、金型7を開けた状態で塗料溶液を注入するものであったが、塗料注入装置を別に設けて、金型7を型締めした状態で塗料注入装置からキャビティ17に塗料を注入するように構成してもよい。このようにすれば、減圧中のキャビティ17内に塗料溶液を注入でき、短時間で樹脂成形を実施できるようになる。

○成形品はステアリングホイール1に限定されるものではない。例えば、インストルメントパネル、コンソールボックス、グローボックス、ヘッドレスト、アームレスト、ドアカバー、エアスポイラー、バンパー等の部品にも適用できる。勿論、自動車部品以外に家電製品等の樹脂製品に適用してもよい。

○塗料Mの成分を適宜変更して実施してもよい。具体的には、ウレタン樹脂に代えて、他の熱硬化性樹脂を用いてもよい。また、塗料Mの溶剤として、メチルエチルケトン(MEK)及びイソプロピルアルコール(IPA)以外の溶剤、例えば水等を用いてもよい。或いは、MEK,IPAの溶剤にトルエン等を加えるものでもよい。実用的には、沸点が約160℃以下の溶剤を用いるものであればよい。

○上記実施形態では、真空ポンプ34を駆動してキャビティ17内を300torr以下に減圧するものであったが、これに限定するものではない。例えば、金型7の温度が常温(約20℃)であれば、キャビティ17内を約70torrに減圧する。また、塗料Mの溶剤を変更した場合その沸点が変化するので、この場合もキャビティ17内の減圧時の圧力を変更する。つまり、キャビティ17内の減圧時の圧力は、金型7の温度及び用いられる溶剤の種類により適宜変更して実施する。

さらに、上記実施形態により把握される請求項以外の技術的思想について、以下にそれらの効果とともに記載する。
(イ) 請求項1〜3のいずれか一項に記載のウレタン成形品の製造装置において、キャビティの容積が大きくなる部位ほど多くの排出孔が形成されることを特徴とするウレタン成形品の製造装置。この場合、キャビティの容積が大きくなる部位における塗料の塗布性及び乾燥性を確保できる。

【発明の効果】
以上詳述したように、本発明によれば、塗料の塗布性及び乾燥性を確保しつつ、キャビティへ注入するウレタン材料を低減できる。
