【発明の属する技術分野】
本発明は、被処理ガスを一方向に通過させて該被処理ガス中の被吸着成分を吸着処理する吸着処理用部材並びにそれを用いた吸着処理装置及び吸着処理方法に関する技術分野に属する。

【従来の技術】
一般に、自動車等の車両室内には、燃料やオイル等の分解ガス、タバコに由来する燃焼生成物、内装用ボード類や車内装備の接合等に用いられる接着剤や断熱用発泡樹脂等から揮散する有機化合物等の悪臭又は無臭有毒な気体成分が存在している。また、住居内においても、タバコに由来する燃焼生成物はもとより、シックハウスが問題になっているように断熱材や合板材の接着剤から揮散する有害気体成分が存在している。このような気体成分中には、通常、ホルムアルデヒド、アセトアルデヒド、アクロレイン、ベンズアルデヒド等のカルボニル基含有化合物が含まれている。

上記悪臭又は無臭有毒な気体成分を除去する方法としては、例えば特開平10−193962号公報に示されているように、活性炭等の物理的吸着剤を利用する吸着処理方法がよく用いられているが、この方法では、特に上記カルボニル基含有化合物の吸着除去能力が不十分となる。また、活性炭等の物理的吸着剤は微細孔を多数有しており、この微細孔が吸着サイトとなって、この吸着サイト内に被処理ガス中の被吸着成分を捕捉することにより吸着除去能力を発揮するが、被処理ガス中に水分が含まれていると、その水分を吸収してしまうため、吸着サイトが水分で飽和され易くなり、物理的吸着剤の吸着能力が十分に発揮されないという問題がある。したがって、上記公報のように活性炭を入れた脱臭部によりエバポレータから飛散する凝縮水を受け止める構成では、飛散した凝縮水は活性炭により良好に吸着されるが、活性炭の吸着能力は低下してしまう。

そこで、従来、例えば特開平9−313828号公報に示されているように、活性炭やゼオライト等の担体に、アミン系やアンモニア系の化合物からなるアルデヒド類除去用薬剤を担持させた化学的吸着剤を用いることにより、アルデヒド類を除去して空気を清浄化するようにすることが提案されている。

【発明が解決しようとする課題】
しかし、上記提案例のものでは、アルデヒド類を吸着処理することはできるものの、以下のような問題点がある。すなわち、アルデヒド類除去用薬剤のうち、トリエタノールアミン、ピリジン及びヘキサメチレンテトラミンは常温でアンモニアのような刺激臭を有し、カゼイン、カゼインナトリウム及びグリシンは常温で臭気を有し、尿素及びチオ尿素は高温(80〜100℃)で異臭を発し、これは水分の存在で激しくなる。また、アミン系又はアンモニア系の塩の場合は、臭気の問題は生じないものの、水分の作用により解離して、腐食性の高い酸イオンを生成したり(硫酸アンモニウム、EDTA、2Na等)、酸を遊離したり(ポリアリルアミン塩酸塩、硫酸アミノグアニジン、硝酸グアニジン、硫酸ヒドロヒシルアミン等)するという問題がある。さらに、ジメチルヒダントインの場合は、臭気や腐食の問題は生じないが、昇華性を有するために吸着剤としては使用し難いものである。このように、上記提案例のものはアルデヒド類除去用薬剤自体にかなり大きな問題があって、実用的ではない。

また、たとえ上記のようなものを含む種々の化学的吸着剤を使用したとしても、この化学的吸着剤は化学反応によって被吸着成分を吸着するものであるため、被吸着成分が限定されると共に、化学反応用物質の全てが消費されてしまうと、それ以上の吸着処理を行うことはできず、多様な被吸着成分を長期に亘って吸着させるようにする上で改良の余地がある。

本発明は斯かる諸点に鑑みてなされたものであり、その目的とするところは、吸着処理部材に対して被処理ガスを一方向に通過させて該被処理ガス中の被吸着成分を吸着処理する場合に、多様な被吸着成分を効率良く吸着することができるようにすると共に、吸着能力の経時変化を出来る限り抑制し、特に被吸着成分がアルデヒド類やケトン類のようなカルボニル基含有化合物を、臭気や腐食の問題が全くない化学的吸着剤を用いて効率良く吸着処理しようとすることにある。

【課題を解決するための手段】
上記の目的を達成するために、請求項1の発明では、水分の存在下で被処理ガス中の被吸着成分(カルボニル基含有化合物)と化学的に反応する吸着性化合物(一価フェノール、多価フェノール及びこれらの誘導体よりなる群から選択される少なくとも1種の化合物)と、水分を吸収する吸水性物質(上記吸着性化合物を担持する吸水性担持材であって、上記被処理ガス中の湿分を吸収して、該吸着性化合物に対し、該被処理ガス中の被吸着成分と吸着性化合物との反応媒体としての水分を補給する物質)とを有する化学的吸着剤が充填された化学的吸着剤層と、物理的吸着剤が充填された物理的吸着剤層とを備え、この化学的吸着剤層を、物理的吸着剤層よりも被処理ガスの通気方向の上流側に配設するようにした。

具体的には、この発明では、被処理ガスを一方向に通過させて該被処理ガス中の被吸着成分を吸着処理する吸着処理用部材を対象とする。

そして、水分の存在下で被処理ガス中の被吸着成分と化学的に反応する吸着性化合物と、水分を吸収する吸水性物質とを有する化学的吸着剤が充填された化学的吸着剤層と、物理的吸着剤が充填された物理的吸着剤層とを備え、上記吸着性化合物は、一価フェノール、多価フェノール及びこれらの誘導体よりなる群から選択される少なくとも1種の化合物であり、上記吸着性化合物と反応する被吸着成分は、カルボニル基含有化合物であり、上記吸水性物質は、上記吸着性化合物を担持する吸水性担持材であって、上記被処理ガス中の湿分を吸収して、該吸着性化合物に対し、該被処理ガス中の被吸着成分と吸着性化合物との反応媒体としての水分を補給する物質であり、上記化学的吸着剤層は、上記物理的吸着剤層よりも上記被処理ガスの通気方向の上流側に配設されているものとする。

このことにより、吸着性化合物によりアルデヒド類やケトン類のようなカルボニル基含有化合物を確実に吸着することができると共に、アミン系やアンモニア系の化合物とは異なり、吸着性化合物自体が臭気を発したり腐食性の高いイオンを生成したりすることはなく、しかも、昇華性を有していないので、何の問題もなく吸着処理用に使用することができる。しかも、化学的吸着剤の吸水性物質により水分が吸収され、この吸水性物質により吸収した水分を吸着性化合物に確実に供給することができるので、その水分により被処理ガス中の被吸着成分と吸着性化合物との反応が促進され、化学的吸着剤による吸着能力を向上させることができる。また、化学的吸着剤の吸水性物質により水分が吸収されることで、被処理ガスが水分を含んでいても、その水分は上流側の化学的吸着剤層によりブロックされ、その下流側の物理的吸着剤層へ供給される水分量が低減する。このため、物理的吸着剤の吸着サイトが水分によって飽和され難くなり、その吸着性能を十分に発揮させることができる。また、化学的吸着剤層及物理的吸着剤層の両方を備えているので、一方の吸着剤のみでは吸着能力が不十分な被吸着成分であっても他方の吸着剤に吸着させることができ、多様な気体成分を吸着除去することができる。さらに、一方の吸着剤の吸着能力が低下しても他方の吸着剤により全体として吸着能力が低下するのを抑制することができる。よって、カルボニル基含有化合物を含む種々の被吸着成分に対して長期に亘って吸着能力を高レベルに維持することができる。

【発明の実施の形態】
以下、本発明の実施形態を図面に基づいて説明する。図1は、本発明の実施形態に係る吸着処理用部材としてのフィルタ部材1を示し、このフィルタ部材1は、被処理ガスを一方向(同図に矢印で示すように左側から右側方向)に通過させて該被処理ガス中の被吸着成分を吸着処理するものである。このフィルタ部材1は、化学的吸着剤12,12,…が充填された化学的吸着剤層2と、物理的吸着剤13,13,…が充填された物理的吸着剤層3とを備え、この化学的吸着剤層2は、物理的吸着剤層3よりも被処理ガスの通気方向の上流側に配設されている。

上記フィルタ部材1は、上記化学的吸着剤12と物理的吸着剤13とを内包するシート状の通気性部材16(シート部材)を有している。つまり、化学的吸着剤層2は、和紙や不織布等のように内部に繊維を有する2つの通気性部材16,16間に化学的吸着剤12が挟持されて形成されていると共に、物理的吸着剤層3は、同様に、物理的吸着剤13が2つの通気性部材16,16間に挟持されて形成されている。そして、化学的吸着剤層2と物理的吸着剤層3とは互いに隣接するように配設されている。

尚、化学的吸着剤層2と物理的吸着剤層3との間の通気性部材16は、図1のように2枚とする必要はなくて、1枚であってもよく、図2に示すように、通気性部材16を介さずに両層2,3が隣接するように構成してもよい。こうすれば、吸着処理用部材をコンパクトにすることができると共に、被処理ガスの通気抵抗を低減することができる。また、図3に示すように、両層2,3を僅かに離間させて、両層2,3間に空間を設けるようにしてもよい。

そして、図4に示すように、化学的吸着剤層2と物理的吸着剤層3との間に、化学的吸着剤12と物理的吸着剤13とが混合された混合層5を設け、この混合層5の両吸着剤12,13の各濃度を、被処理ガスの通気方向の上流側において化学的吸着剤12の方が高くかつ下流側において物理的吸着剤13の方が高くなるように、被処理ガスの通気方向に連続的又は非連続的に変化させてもよい。つまり、化学的吸着剤12の濃度を下流側に向かって連続的又は非連続的に減少させる一方、物理的吸着剤13の濃度を下流側に向かって連続的又は非連続的に増大させて、上流側で化学的吸着剤12の方を物理的吸着剤13よりも高濃度に設定し、下流側で物理的吸着剤13の方を化学的吸着剤12よりも高濃度に設定するようにしてもよい。また、このような混合層5を設ける場合に、化学的吸着剤層2及び物理的吸着剤層3を設けないでその混合層5のみとしてもよい。

さらに、上記フィルタ部材1の形状としては、図示したような平板状のものに限定されず、被処理ガスとの接触面積と通気抵抗とを考慮して適宜変更することが可能であり、波形状や葛折状に形成されたものや、公知の形状のものとすることができる。

上記フィルタ部材1の化学的吸着剤12は、水分の存在下で被処理ガス中の被吸着成分と反応する吸着性化合物と、水分を吸収する吸水性物質とを有している。この吸水性物質は、吸着性化合物に対して非反応性でかつ被処理ガス中の水分を吸収する性質を有するものであればその種類は特に限定されないが、吸水性無機物質及び吸水性ポリマーのうちの少なくとも1種であることが望ましい。上記吸水性物質は、水分存在下で行われる吸着性化合物と被吸着成分との化学反応の場として用いられ、その吸水性によって空気中の水分を吸収するので、反応媒体となる水分を外部から補わなくても反応を効率良く行わせることが可能である。また、上記吸水性物質は、上記吸着性化合物を担持する吸水性担持材であり、これにより、取り扱い易くなると共に、反応場の提供の観点からも好ましい。

上記吸水性無機物質としては、一般に無機質担体として用いられるシリカゲル、ゼオライト、アルミナ、ケイソウ土、活性炭等が好ましいものとして例示され、これらは単独で使用しても2種以上を混合して使用してもよい。ゼオライトは、イオンタイプによってNa型とH型(プロトン型)とに分類されるが、カルボニル基含有化合物との反応性が高いという観点からは、H型ゼオライトの方が好ましい。このH型ゼオライトは、吸水性無機物質として最適なものである。尚、後述の如く、吸着性化合物と共に弱酸性物質や弱塩基性物質を併用した場合には、水分を吸収したときにこれらの弱酸性物質や弱塩基性物質に由来して生じる酸やアルカリによって、吸着処理装置や付帯機器の酸腐食やアルカリ腐食が生じることも懸念されるので、吸水性物質として、H型ゼオライト等の固体酸性物質やNa型ゼオライト等の固体塩基性物質を使用することが推奨される。

上記吸水性ポリマーとしては、アクリル酸又はその塩系、アクリルアミド系、マレイン酸系、エチレンオキサイド系、ビニルアルコール系の単独又は共重合体、変性澱粉、変性セルロース等が好ましいものとして例示され、より好ましい具体例としては、ポリアクリル酸塩、アクリル酸とビニルアルコールやアクリル酸エステルとの共重合体又はその塩、アクリルアミド系重合体、ポリエチレンオキサイド、マレイン酸−イソブチレン共重合体の塩、澱粉やカルボキシルセルロースのアクリル酸塩グラフト変性物等が挙げられ、これらは単独で使用することもでき、2種以上を適宜に組み合わせて使用することもできる。

上記吸着性化合物としては、水分の存在下で吸着能力を発揮する化合物を用いる。すなわち、被処理ガス中の被吸着成分が、ホルムアルデヒド、アセトアルデヒド、アクロレイン、ベンズアルデヒド等のカルボニル基含有化合物である場合に、吸着性化合物としてそのカルボニル基に対して付加反応性を示す活性水素を有するものを用いることで、化学反応によってカルボニル基含有化合物を吸着除去することができる。このようにカルボニル基に対して付加反応性を示す吸着性化合物としては、一価フェノール、多価フェノール及びこれらの誘導体よりなる群から選択される少なくとも1種の化合物を用いる。具体的には、ヒドロキシ安息香酸、オイゲノール、3,5−,2,5−,3,4−キシレノール等の一価フェノール、レゾルシン、ビスフェノールA、カテコール等の二価フェノール、ピロガロール、プルプリン、ナリンギン等の三価フェノール、ルチン等の四価フェノール等が挙げられる。

上記のようにカルボニル基に対して付加反応性を示す吸着性化合物により、カルボニル基含有化合物に対して高レベルの吸着処理効率が得られると共に、この吸着反応は水分の存在下で進行するため、空気中の水分によって吸着性能が阻害されることはない。しかも、アミン系やアンモニア系の化合物とは異なり、吸着性化合物自体が臭気を発したり腐食性の高いイオンを生成したりすることはなく、また、昇華性を有していないので、実用上何の問題もない。さらに、吸着性化合物の選択によっては、カルボニル基含有化合物以外の悪臭成分や、無臭の有害成分の吸着処理も可能である。

上記吸着性化合物のうち多価フェノールに属するレゾルシンは、カルボニル基含有化合物に対して非常に優れた反応性を示すことから、吸着性化合物として最適なものである。特にレゾルシンと共に、蓚酸等の弱酸性物質や、炭酸ナトリウム等の弱塩基性物質を併用すると、アルデヒド等に対する捕捉効果が一段と高められ、より一層優れた吸着処理効果を発揮する。これは、上記弱酸性物質や弱塩基性物質がレゾルシンとアルデヒド等(特にホルムアルデヒド)との反応の触媒として作用するためと考えられ、この効果は、レゾルシン以外の一価フェノールや多価フェノールを吸着性化合物として使用する際にも有効に発揮される。

上記吸着性化合物が液状である場合は、後述の如く造粒すればよく、固体である場合も、水やメタノール等の適当な溶媒に溶解して造粒することが望ましい。この溶媒は、造粒後に加熱処理を行うことで除去することができる。但し、水は、反応媒体となるので、粒状体中に残存していてもよい。尚、粒状体中に水が残存していなくても、吸水性物質が空気中の湿分を吸収することによって補われるため、水分の補給の必要はないが、吸着処理の初期段階から高レベルの吸着能力を発揮させるには、当初から適量の水分を吸水性物質に吸収させておくようにすることが望ましい。

上記吸着性化合物と吸水性物質との重量比は、吸着処理活性、飽和担持量、求められる吸着能力等を考慮して設定すればよいが、吸着性化合物の重量を吸水性物質の重量に対して0.1〜50%に設定することが望ましい。これは、吸着性化合物の重量が吸水性物質の重量に対して0.1%よりも小さいと、吸着能力が十分に発揮されない一方、50%よりも大きいと、吸着性化合物の使用量の割には吸着能力が向上しないからである。また、吸着性化合物を多く加え過ぎると、造粒する場合に造粒性が悪化する傾向が見られるからである。この重量比のより好ましい上限値は20%であり、さらに好ましい上限値は10%である。一方、より好ましい下限値は、吸着性能の観点から5%である。

上記吸水性物質は、通常、微粉末で提供されるので、この微粉末の状態で用いてもよいが、取り扱い性が悪く、しかも、化学的吸着剤12を通気性部材16,16に挟持して用いる際、通気性部材16の目が粗い場合にはその通気孔から抜け落ちることがある。したがって、結合剤を用いて吸着性化合物と吸水性物質とを結合すると共に、吸水性物質同士をも結合することが望ましい。つまり、造粒して粒状体を形成すればよく、結合剤により吸水性物質に吸着性化合物を容易に担持させることもできる。

以上説明したように、本発明によると、吸着処理部材が、水分の存在下で被処理ガス中の被吸着成分(カルボニル基含有化合物)と化学的に反応する吸着性化合物(一価フェノール、多価フェノール及びこれらの誘導体よりなる群から選択される少なくとも1種の化合物)と、水分を吸収する吸水性物質(上記吸着性化合物を担持する吸水性担持材であって、上記被処理ガス中の湿分を吸収して、該吸着性化合物に対し、該被処理ガス中の被吸着成分と吸着性化合物との反応媒体としての水分を補給する物質)とを有する化学的吸着剤が充填された化学的吸着剤層と、物理的吸着剤が充填された物理的吸着剤層とを備えるようにし、この化学的吸着剤層を、物理的吸着剤層よりも被処理ガスの通気方向の上流側に配設するか、又は、吸着処理用部材が上記化学的吸着剤と物理的吸着剤とが混合された混合層を備えるようにし、この混合層の両吸着剤の各濃度を、被処理ガスの通気方向の上流側において化学的吸着剤の方が高くかつ下流側において物理的吸着剤の方が高くなるように、被処理ガスの通気方向に連続的又は非連続的に変化させたことにより、アルデヒド類やケトン類のようなカルボニル基含有化合物を確実に吸着することができると共に、物理的吸着剤の吸着サイトが水分によって飽和され難くなり、その吸着性能を十分に発揮させることができ、カルボニル基含有化合物を含む多様な被吸着成分に対して吸着能力を長期間安定的にかつ高レベルに維持することができる。
