【発明の属する技術分野】
本発明は、金属含有物からの還元金属の製造方法および還元金属製造用移動型炉床炉に関し、とくに加熱される炉内を水平方向に移動する炉床上に金属含有物を装入し堆積させ、その炉床が移動する間に該金属含有物を加熱還元して還元金属を連続的に製造するほとこの方法の実施に用いられる移動型炉床炉に関する。

【従来の技術】
鋼は、一般に転炉か電気炉にて製造されるのが普通である。このうち、電気炉法は、スクラップや還元鉄を、電気エネルギーを使って加熱溶融し、場合によっては、さらに精錬することにより鋼にしている。ただし、近年、スクラップ需給が逼迫していること、およびより高品質の鋼への要求が高くなってきたことから、スクラップに代えて還元鉄を使用する傾向が見られる。

こうした要請に応えられるべく開発された還元鉄製造プロセスのひとつとして、水平方向に移動する炉床上に、鉄鉱石と固体還元剤とを装入し、上方から輻射伝熱によって鉄鉱石を加熱, 還元することにより還元鉄を製造する、移動炉床炉法が知られている (特開昭63−108188号公報) 。この方法の実施に際して用いられる移動型炉床炉は、図示されているように、炉床が水平に移動する過程で装入原料を加熱できる形式の炉であり、水平に移動する炉床が、図1に示すような環状 (旋回) 移動する形式をとるのが普通であり、この形態の移動型炉床炉を通常、回転炉床炉とも呼んでいる。

従来、この回転炉床炉は、図1(a)に示すように、原料の供給側から排出側に向かって、予熱帯10a、還元帯10bおよび冷却帯10dに区画された環状の炉体10を有し、その炉体内には、環状の炉床11が回転移動するように支持してある。その回転する炉床11上には、図1(b)に示すように、例えば鉄鉱石と固体還元剤との混合物からなる原料2が装入される。その原料としては、炭材内装ペレットが好適に用いられる。なお、この炉床11は、表面に耐火物が施工してあるが、たとえば粒状耐火物を堆積させたものであってもよい。そして、この炉体10の上部には、バーナー13を配設し、このバーナー13を熱源として、炉床11上に堆積させた鉄鉱石等の金属含有酸化物を還元剤介在の下に加熱して還元し還元鉄とする。
なお、図1において、符号14は原料を炉床上へ装入する装入装置、符号15は還元物を排出する排出装置である。

上記の移動型炉床炉の操業に当たって、炉体10内の雰囲気温度は通常、1300℃程度にするのが好適である。そして、還元処理が終了した後の還元生成物は、炉外での酸化防止と、ハンドリングを容易にするために、回転する炉床11上の冷却帯10dにおいて冷却した上で炉外に排出する。

なお、従来の移動型炉床炉法 (特開昭63−108188号公報) の操業においては、鉄鉱石と固体還元剤との間で起こる還元反応によって還元を進行させるが、原料層の厚みを薄くし、炉床の移動速度を速くすることで生産性の向上を図っている。

【発明が解決しようとする課題】
ところで、一般的な金属含有物、例えば鉄鉱石は、その産地によって差はあるものの、多くの脈石成分を含み、一方、固体還元剤である石炭、石炭チャー、コークスには多くの灰分が含まれている。そのために、還元反応によってのみ還元鉄を製造しようとすると、製品である還元鉄に多くの脈石が残留することが避けられず、さらには還元剤中の灰分もこの還元鉄中に付着して混入するという問題があった。

もし、脈石や灰分を多く含む還元鉄を電気炉に装入すると、脱燐および脱硫を行うためのスラグ塩基度調整用石灰の使用量が多くなり、コストの増加を招くだけでなく、石灰の滓化に必要な熱量増加に伴う電力使用量の増加を余儀なくされるという課題があった。
さらに、還元反応のみによって得られた還元鉄というのは、通常、多くの気孔が存在し、そのために大気中に保管すると再酸化される割合が高く、製品品質の低下を招くだけでなく、再酸化時の発熱で火災を起こす危険さえもあった。また、このような還元鉄は、気孔の存在でその見かけ密度が小さく、電気炉で使用する時にスラグ上に浮遊し、溶解精錬がスムーズにできないこともあった。しかも、得られた還元鉄が大きすぎると、電気炉での溶解に時間がかかり、電気炉の生産性を低下させるので、適当な大きさのものにすることが不可欠であった。

従って、従来の移動型炉床炉の操業では、できるだけ脈石成分の少ない高品位鉄鉱石を使用すると共に、還元剤としても灰分の少ないものを使用することが求められていた。しかし、良質の鉄鉱石や良質の石炭資源は不足しているのが実情であり、現実には低品位のものを使用せざるを得ないのが実情である。

このような背景から、移動型炉床炉法の操業にあっては、金属成分と脈石成分とを効果的に分離回収する方法の確立が必要になってきた。すなわち、金属成分と脈石成分を完全に分離するには、還元操業に際して還元鉄と脈石および灰分とを溶融分離することが有効である。つまり、この還元操業に当たって、溶融メタルと溶融スラグを生成させればよいことがわかる。

本発明の主たる目的は、脈石や灰分の含有率ならびに気孔が少なく適当な大きさの良品質の還元金属を製造することにある。
本発明の他の目的は、良品質の還元金属を耐火物原単位や電気エネルギーの増大をもたらすことなく低コストで容易に製造する技術を確立することにある。
本発明のさらに他の目的は、製品の保管性に優れ、ハンドリングに便利な還元金属を製造することにある。

【課題を解決するための手段】従来技術が抱える上述した課題を解決する方法として、本発明は第1に、金属含有物および固体還元剤を含む原料を、移動型炉床炉の水平移動する炉床上に装入し、その炉床が炉内で移動する間に前記原料を加熱することにより還元金属を得るに当たり、前記炉床上に装入堆積させた原料を加熱還元すると同時に、少なくとも一度は溶融状態に導き、還元生成物としてメタル、スラグを生成させ、該還元生成物から塊状メタル、塊状スラグを篩分けして得られる篩下の粉状回収物の全部または一部を、上記原料中に混合して再使用することを特徴とする金属含有物からの還元金属の製造方法を提案する。
また、この第1の発明については、さらに次のような応用技術がある。即ち、

本発明においては、上記原料は、金属含有物中にZnおよび/またはPbを含むことが好ましい。
本発明においては、移動型炉床炉内の雰囲気は、少なくとも原料が溶融する領域を還元性にすることが好ましい。
本発明においては、上記原料の中の固体還元剤以外の全部または一部を、移動型炉床炉外において予熱し、その後固体還元剤と混合した上で移動型炉床炉内に装入することが好ましい。

本発明において用いる原料について、金属含有物としては、鉄鉱石、Cr鉱石、Ni鉱石、砂鉄、還元鉄粉、製鉄ダスト、ステンレス精錬ダスト、製鉄スラッジなどの鉄分, Ni分, Cr分等の金属を含有するものが用いられる。また、固体還元剤としては、石炭チャー、コークス、一般炭、無煙炭などが使用できる。
これらの金属含有物および固体還元剤は、それぞれ単一の種類のものを使用してもよいし、また各々2種以上のものを混合して使用してもよい。このような金属含有物と固体還元剤とを混合して装入原料とする。
装入原料中の固体還元剤の量は50重量%以下が好ましい。固体還元剤が最大でも50重量%程度混合されていれば、通常の金属含有物の還元は十分達成できるからである。また、固体還元剤が過剰に混合されていると装入原料の溶融時にメタルやスラグの凝集を阻害して、生成する粒子が小粒径となることがあるので、生成するメタルを所定の大きさにしたい場合は、装入原料中の固体還元剤の重量比は30重量%以下がより好ましい。
なお、この原料には、溶融時に還元金属、灰分の溶融を容易にするために、副原料を添加してもよい。その副原料としては、製鋼スラグ、石灰石、蛍石、蛇紋石、ドロマイトなどが使用できる。
また、この原料は、8mm程度以下の粉、あるいはあらかじめブリケットやペレット等の塊状化したものが使用できる。

一方、炉床上に敷きつめる形態で用いられる上記固体還元剤層は、原料中に混合するものと同じ還元剤を使用しても良いし、別種の固体還元剤を使用してもよい。
この固体還元剤の粒径は、上記原料の溶融時に固体還元剤層を浸透して炉床耐火物へ溶融物が達しない程度の大きさに調整すればよい。このためには8mmていど以下の粉を使用できる。より好ましくは5mm程度以下に調整すればよい。

炉床またはその上に形成した上記固体還元剤層の上に装入した原料は、加熱還元、溶融されてメタルとスラグとを生成する。このとき、原料の装入は、伝熱効率を考慮して炉床上のほぼ全表面に均一に堆積させることが好ましい。
そして、原料が昇温され溶融してメタルおよびスラグに分離したときには、メタルおよびスラグはそれぞれに凝集し、それらが自身の表面張力により、固体還元剤層表面において分散状態で点在した状態を維持する。このメタル・スラグの点在を確実に実現するために本発明では、好ましくは、固体還元剤層の表面に凹部を形成してそこに集めることで、メタルおよびスラグの点在化と分離格納を実現する。

炉床上に装入する原料の量については、次のように考えられる。
通常、溶融したメタル、スラグの体積は、原料の体積に対して10〜60 vol%程度に収縮する。従って、固体還元剤層表面に形成した凹部の内部空間の総体積に対して、その10倍程度までの量の原料を装入することができる。望ましくは、炉内への原料の装入量を、固体還元剤層表面に凹部が形成されていれば、その凹部内を溶融メタルおよびスラグが充満する程度を限度とする。

また、本発明は、還元金属製造方法の実施に当たっては、下記の要旨構成にかかる移動型炉床炉を用いることが有効である。即ち、その移動型炉床炉は、水平移動する炉床と、その炉床の上を覆う炉体と、まず前記炉床上に複数の凸部もしくは凹部を設けてなる前記固体還元剤層を形成し、次いで該固体還元剤層上に金属含有物および固体還元剤等からなる装入物を点在装入するための装入装置と、炉床上の装入物を加熱する加熱手段と、装入物の加熱によって生成した還元生成物とスラグを冷却する冷却手段と、冷却された還元生成物とスラグを排出する排出手段とを有する移動型炉床炉であって、前記装入装置から排出装置に向かう炉体内に、装入物を予熱する予熱帯と、装入物を還元する還元帯と、装入物を溶融, 還元して還元生成物とスラグとを分離生成させる溶融帯と、そして溶融した還元生成物とスラグとを冷却する冷却帯とを設けてなる還元金属製造用移動型炉床炉である。

とくに、この移動型炉床炉では、炉床の上面および炉体の内側面はいずれも耐火物で形成し、高温の炉内温度に耐える構造にすることが好ましい。この炉には加熱手段が設けられるが、例えば炉内の炉床上方に燃料ガスや液体燃料等の燃焼バーナーを配設することにより、その燃焼熱により装入物を直接加熱するか、炉体内壁の昇温を導いてその輻射熱で装入物を加熱するものが好ましい。その例としては、炉床や炉壁に設けた電気ヒーターで加熱するなどの方法でもよい。
前記した予熱帯、還元帯、溶融帯、冷却帯は、物理的な仕切り等は特に設けなくとも、炉内温度を適宜に調整することで実現してもよいが、溶融帯と冷却帯あるいは還元帯とのそれぞれの境界には、炉体に仕切りを配設しておくことで、溶融帯における高温保持を容易にすることは有効である。

【発明の実施の形態】
本発明は、金属含有物と固体還元剤を含む原料を、移動型炉床炉の回転移動する炉床上に供給し、その炉床が炉内を回転移動する間に加熱還元し、さらには少なくとも一度は溶融させることにより、金属含有物の還元物 (還元生成物) を生成させると同時に、この還元生成物中のメタル分と脈石および灰分からなるスラグとを分離する還元金属の製造方法である。またさらに、生成したメタルの形状が適当な大きさになるようにすることで、排出、その後のハンドリングを容易にすることのできる、還元金属の製造方法である。以下に、本発明についてさらに詳述する。

本発明においては、金属含有物および固体還元剤を含む原料を炉床上に装入し、この原料を加熱して還元し、さらには少なくとも一度は溶融させるので、還元生成物中のメタルをスラグから分離した状態で得ることができる。従って、このメタルを電気炉などの原料として使用するとき、スラグの混入がないため、電気炉操業において脱燐や脱硫を行うためのスラグ塩基度調整用石灰の使用量を低減することができる。
また、本発明においては、炉床上に固体還元剤の粒子を敷きつめるように供給して固体還元剤層を形成し、その固体還元剤層の上に、前記原料を堆積させると、原料中の固体還元剤が還元反応によって全部消費されてしまった後においても、原料中の金属含有物、とくに溶融した金属に対して、炉床上の前記固体還元剤層から常に炭素源を供給することができる態勢を維持し、還元生成物 (メタル) も再酸化しない。
このことは、たとえ炉内の上部に酸化性ガスが滞留していても、原料層や還元生成物層の直上は常に、還元雰囲気になることを意味している。このようにすれば、還元、溶融操作に変動があっても、還元金属を常に安定して製造することができる。また、原料に偏析があって、局部的に原料中の固体還元剤が足りない場合があっても、原料堆積層直下の固体還元剤層が炭素分を補完できるので、円滑に還元反応を起こさせることができる。
さらに、この固体還元剤層の存在は、還元生成物である溶融メタルと炉床とが直接接触するのを防止し、金属溶湯による炉床の侵食防止に効果がある。

さらに、本発明において重要なことは、還元生成物を炉床上に適当な大きさをもって島状に分散した状態 (点在化) にすることにある。即ち、溶融した還元生成物が、炉床上で再凝固したあとも、その凝固物が分散した状態を維持し、かつひとつひとつの凝固物の大きさが小さく、重量の小さい状態にし、いわゆる炉外に排出する時に容易に排出することができるようにする。また、凝固物が炉外に排出されるとき、炉床に衝撃を加えることになるが、ひとつひとつの凝固物が小さく、かつ重量も小さいと、その衝撃力も小さくなり、炉床を傷める機会も少なくなる。
なお、炉体には、生成したメタル, スラグの凝固物を炉外へ排出するために、少なくともその凝固物の大きさ以上の排出口、または排出するための排出装置を備えるための開口部が必要で、凝固物が小さければこれらを小さくでき、炉内外のシールが容易にできる。

本発明においては、上記固体還元剤層の表面に多数の凹部を形成しておくことが、上述した還元生成物の点在化に有効である。というのは、炉床上に形成した固体還元剤層上に装入堆積した原料は、加熱によって還元され、さらには溶融されてメタルとスラグとを生成するが、そのメタルおよびスラグはそれぞれに凝集して粒状化し、その表面張力により前記固体還元剤層表面の各凹部内に移動し、埋設したように収まって、島状に分散した状態となる。

炉床上もしくは固体還元剤層上に装入し堆積させた原料は、加熱−還元の過程において、原料中に含まれている揮発分が排ガス中に移行し、金属酸化物中に含まれる酸素分も固体還元剤によって還元されて排ガス中に移行する。従って、炉床上に残留するのは、溶融金属分と、SiO2, Al2O3 などの脈石分および固体還元剤である。

次に、本発明の還元鉄製造プロセスの好ましい実施形態を図面に基づいて説明する。まず、回転移動する炉床上には、原料の装入に先立ち、粒状の固体還元剤を散布堆積させて固体還元剤層を形成する。炉床上に形成されたこの固体還元剤層は、基本的に還元剤の集まりではあるが、金属含有物を混合していないため、操業中に揮発分が失われること以外、ほとんど変化しない。通常、固体還元剤には、灰分が10%程度含まれているが、残部は大半が炭素質物質であり、1000〜1500℃程度の高温にあっても固体状態を維持する。従って、固体還元剤層自体が移動炉床の上面の耐火物に溶着するようなことはない。この意味において、かかる固体還元剤層は炉床上の耐火物の保護層として機能することになる。

炉床上に形成した上記固体還元剤層上には、金属含有物と固体還元剤との混合物、または金属含有物と固体還元剤と副原料との混合物を、装入し堆積させる。そして、その炉床が回転して炉内を移動する間に加熱して還元すると同時に、発生した還元物をさらに溶融するまでに保持し、そしてこのときに生成した還元生成物 (メタル, スラグ) は島状に点在した状態にする。このことは、適当な大きさに整粒された還元金属を連続的に製造できることを意味している。

さて、図2(a), (b), (c) および(d) は、上記移動型炉床炉における炉床上での原料積層構造の例と、還元、溶融までの過程を説明する図である。
上述したように、原料の装入に先立ち、移動する炉床11上には、まず固体還元剤を敷き詰めて固体還元剤層1を形成するとともに、好ましくはその固体還元剤層1上に複数の凹部1aを形成する (図3) 。次いで、このようにして形成された固体還元剤層1上には原料2を装入し堆積させる。その後、炉体の上方からバーナー13を使って加熱し還元する。その結果、図2(c) に示すように、原料2中の金属含有物は共に混合された固体還元剤 (内装炭材) の作用により還元され、脈石を含んだ還元生成物3を生成すると同時に、原料中に含まれる還元剤として用いられた固体還元剤の灰分を主とするスラグを生成する。なお、原料の配合方法および使用する金属含有物、固体還元剤によっても異なるが、原料中の固体還元剤が還元反応により消費されるため、脈石を含んだ還元物および灰分 (還元生成物3) の体積は原料に比べて減少する。

ここで、上記主原料に添加する副原料は、還元物や灰分が溶融する際に、溶融を容易ならしめるために加えられるものであって、製鋼スラグ、石灰石、蛍石、蛇紋岩、ドロマイトなどが好適である。これらは溶融する前までに結晶水の蒸発、一部の分解反応(例えば、石灰石の主成分であるCaCO3 はCaOに熱分解されている)を起こしているものの、固体の状態を維持している。

次いで、原料の加熱が進むと、原料および副原料は単に還元されるというだけに止まらず、さらには溶融を開始し、図2(d) に示すように、メタル4およびスラグ5に溶融分離する。このとき、金属含有物と固体還元剤とからなる原料、または金属含有物、固体還元剤および副原料を混合した原料は、固体還元剤層1の上に点在するため、前記メタル4およびスラグ5は、固体還元剤層1上に生成する。このとき、図2(d) に示すように、固体還元剤層1の表面に凹部1aを形成しておくと、還元生成物であるメタル4およびスラグ5は、溶融物の表面張力および重力の作用によって、固体還元剤層1のいずれかの凹部1a内に自然と移動して収まり、固体還元剤層1上に凹部1a単位ごとに分割された状態となる。いわゆるメタル, スラグの塊りが島状に点在した状態におかれる。

このように、還元生成物が固体還元剤層に設けた凹部1a内に分散した状態になれば、メタル, スラグは、各凹部1a単位ごとに分割された適当な大きさになる。しかも、生成したメタルおよびスラグは、その体積が、原料の10〜60%程度しかないため、固体還元剤層中に埋没したように点在し、これらが互いに接することがなくなる。
なお、メタルおよびスラグの比重は、固体還元剤層1より大きいため、これらが固体還元剤層1の下に潜り込むことが予想されるが、実際にはメタル、スラグひとつひとつは小さな塊りになり、しかも表面張力の作用によって、固体還元剤層の表面に保持されたままの状態を維持する。

回転移動する炉床上をこのような状態で生成したスラグ, メタルは、冷却帯に達して冷却される。要するに、凝固したメタルおよびスラグは、固体還元剤層の存在によって炉床からは離れた状態にあり、かつひとつひとつが小さな塊りになることから、炉外へは容易に排出することができる。
なお、もし固体還元剤層表面を凹部を設けることなく平坦にした場合は、冷却後のメタルおよびスラグが小さく分割されないことになり、時には大きな塊りを形成するため、炉外への排出にあたって、炉床上のメタル, スラグを破砕する破砕機が必要となる場合がある。従って、固体還元剤層表面には、好ましくは凹部を形成することが推奨される。

このことは、固体還元剤層の表面形状について発明者らが行った実験からも確かめられた。即ち、この実験は、粒径8mm以下の粉鉄鉱石、コークス粉、石灰石粉を重量比で7:3:1の割合で混合し、原料となる混合粉を作製した。そして、図4に示すような原料積層条件1に基づき、コークス粉で形成した固体還元剤層1の表面に凹凸を作り、その上に上記混合粉2を積み、これを図5に示すような実験装置に入れて1480〜1500℃に保持して還元し溶融してメタル, スラグを生成させた。このときの実験結果を表1に示す。なお、図5は、この実験に使用した加熱炉を例示するものであって、炉床11′が昇降装置16によって昇降し、炉体10′内へセットされた構造例を示している。この11′上に形成した固体還元剤層1および原料堆積層2aは、バーナー13′により加熱され、上述したと同じ熱履歴を受けて、還元, 溶融される。
かかる固体還元剤層1に形成する凹部の形状としては、図6に示すような角型(原料積層条件2)や、図7に示すような大きさの異なる円形の組み合わせ(原料積層条件3)についても実験を行った。表1において、穴の形状とは、固体還元剤層1に形成した凹部の形状, 寸法のことである。表中のLは、穴の形状と同一面積に相当する円の直径 (円相当直径) を表す。原料積層条件3のように、多種の形状を形成する場合は、それらの内の最大値を示した。
また、図4、図6および図7のそれぞれ(a)は、固体還元剤層1の表面に形成した凹部1aの断面形状であり、原料粉の最も厚い層厚L1 と固体還元剤単体の層表面の凸部で原料粉の最も薄い層厚L2 とからなる。なお、表1に示したように、実験後のメタルは各凹部内に分散して得られた。

さて、炉床上に上述した固体還元剤層を形成する方法としては、固体還元剤の粒子を一定の厚さになるように敷きつめた固体還元剤層の表面に多数の凹部を形成する方法が基本である。この形成方法は、凹部を確実に形成することができ、しかも容易に形状変更が可能で、凹部の周期性を求める場合に有効である。凹部の形成手段としては、表面に凸部を有するローラやスタンプを固体還元剤層の表面へ押しつける手段などが適宜採用できる。

その他の方法としては、まず炉床上に固体還元剤粒子を一定の層厚となるように敷きつめ、上部からブリケット状にした原料塊等の塊状の原料を落下させ、その衝撃によって凹部を形成し、さらにそれらのブリケット間に別の金属含有物および固体還元剤を装入して一定層厚の凹部つき堆積層とする方法がある。あるいは、上記塊状の原料を他の粉状原料と共に落下させ、装入する方法も有効である。

さらに他の方法としては、下層に予め固体還元剤を敷きつめ、得られた一定層厚の固体還元剤層の表面に原料を装入堆積させる際に、その原料堆積層の表面に多数の凹凸が生じるように積みつける方法であってもよい。即ち、この方法は、炉床上の固体還元剤層1に上述した凹部1aを設ける代わりに、装入原料の堆積層を制御して凹凸をつける方法である。
この方法により形成した堆積層を炉内で溶融させることにより、凸部を形成した部分で生成するメタル、スラグへ周囲で生成したスラグ、メタルが表面張力により集まるため、溶融後のスラグ、メタルが粒子状に固体還元剤層表面に点在保持された状態となり、実質的に同じ作用効果を実現することができる。また、塊状の原料を固体還元剤層表面上へ分散状態に装入堆積させることによっても、実質的に同じ作用効果を実現することができる。

炉床上に敷きつめた固体還元剤層の役割は、溶融金属への浸炭源、溶融金属へ炭素分を供給し、原料の還元反応を補完すること、ならびに、溶融物と炉床とが直接接触することを防止し、溶融物による炉床の侵食を防止することにある。従って、この固体還元剤層は実質的にこうした作用が確保できる限り、炭材の他に、他の物質を混入させてもよい。例えば、この固体還元剤層中にはフラックスを均一に混合したり、その濃度が不均一となる傾斜配合になるように混合したり、あるいはこのフラックスを該固体還元剤層の表層にのみ積層させてもよい。この混入したフラックスは、固体還元剤層中のS分を吸収することで、溶融金属中のSを低減するのに有効に働く成分である。

上記固体還元剤層の構成成分としては、石炭チャー、コークス、一般炭、粘結炭、無煙炭などが使用できる。これらはいずれも炭素分を含んでおり、溶融金属への浸炭源としての役割を担い、溶融金属へ炭素分を供給し、還元を補完する。なお、その固体還元剤の中には粘結炭のように加熱されることによって軟化溶融するものがある。こうしたものはその後収縮し、マクロ的に亀裂が生じることがあり、固体還元剤層上の溶融物が亀裂に浸透する可能性を生じる。しかしながら、炉床上に敷きつめる固体還元剤層において少なくとも炉床に接する部分を不軟化溶融層としておけば、溶融物と炉床とが直接接触することを防止することができ、溶融物による炉床の侵食を確実に防止できる。
なお、この不軟化溶融層は、固体還元剤の軟化溶融挙動は固体還元剤の種類とともに加熱パターンの与え方によって変化するので、操業条件、使用する固体還元剤によって層厚や積層する炭材の種類を適宜に選択して行う。

かかる固体還元剤層は、上述したような作用効果を有するが、炉床上に敷きつめる量が少ないと、浸炭、還元による消費によって機能し得ない場合が生じる。たとえ消費しなくても、炉の振動によって炉床上に敷きつめた固体還元剤の層が部分的に無くなることもあり得る。そのため、溶融物と炉床とが直接接触することを防止し、溶融物による炉床の侵食防止をより確実にするために、本発明においては、炉床上に敷きつめる固体還元剤の層厚を5mm以上、好ましくは10mm以上とすることが望ましい。

本発明において、金属含有物および固体還元剤を含む原料を、固体還元剤層上に装入堆積させる際、単一種の原料を一定の層厚に積み上げるだけでなく、異種の原料を多段に積層してもよい。たとえば、固体還元剤層の表面に還元がかなり進行した金属含有物に固体還元剤の配合割合いを減じた原料を積層し、さらにその上にそれとは違う金属含有物および固体還元剤からなる原料を積層させた場合においても、問題なく還元金属が得られる。このような装入方法によれば、還元がかなり進行した金属含有物の場合、通常よりも還元が早く進行し、その分、溶融浸炭が早く、それを溶融の起点として上部の層の還元、溶融を促進することになるので、本発明の効果を助勢する。
また、原料の装入に当たっては、粒子のパーコレーション作用を利用して、意図的に原料を偏析させ、原料堆積層を例えば下に粒子の大きなものを堆積させ、そして上に小粒子の原料を分布させるように装入してもよい。
ここで、異種の原料を多段に積層する場合としては、単に金属含有物と固体還元剤との配合割合いを変更したものを採用するだけでなく、例えば上層側に高炉乾式集塵ダスト、下層側に鉄鉱石および固体還元剤を含む原料を積層する等、金属含有物および固体還元剤の種類を変更する方法であってもよい。

冷却後のメタル、スラグは、排出装置で排出しやすいように、炉内において粉砕してもよい。このときメタル、スラグの微粉が発生する。また、溶融物粒子を固体還元剤表面に点在保持して冷却して得たメタル、スラグの小塊であっても、炉外でハンドリングの過程で微粉化する。さらに、炉からの回収方法によっては、炉床上の敷きつめた固体還元剤が共に炉外へ排出される。
以上説明したように、金属原料となる塊メタルおよび副産物である塊スラグの回収は、炉外で篩分けするのが最も簡便であるが、このときにもその篩下に、粉状メタル、粉状スラグ、固体還元剤粉の混合物が得られる。
そこで、本発明では、こうした篩下に発生した粉状メタルや粉状スラグ、残留固体還元剤粉の混合物は、これらを回収して装入原料中に添加し、再度炉に供給することで、メタル、スラグ、固体還元剤の完全リサイクルを実現する。
このような操作を行うと、金属分の回収率の向上、固体還元剤原単位の低減を図ることができる。なお、篩下回収物粉を前記原料として固体還元剤層上に装入するとき、これを上述した異種の原料の1つとして多段に積層させる技術に応用することができる。

本発明の他の好適実施形態としては、装入原料中に、ZnやPbの如き揮発性の高い金属元素を含有させることがとりわけ有効である。というのは、原料に含まれるこれらZn, Pbは加熱で極めて容易に蒸気化して排ガス中に移行する。そこで、かかるZn, Pb蒸気含有排ガスに、水噴霧等の急冷処理などを加えることで、Zn、Pb分を効果的に回収することが可能になる。もし、原料中に鉄やCr、Niなどが含まれる場合、これらは炉床上に残留することから、 (Zn, Pb) 分と (Fe, Cr, Ni) 分との分離が自然とできるようになる。従って、このような原料を用いた場合には、良質のZn, Pb製造用原料、あるいはFe, Cr, Ni製造用原料を得ることができる。
なお、排ガスの温度、酸素分圧によっては、前記Zn, Pbが再酸化し、固体状態になることもあるが、これは粒子径が非常に小さく、いずれにしても排ガスに乗って炉外に排出される。

本発明方法の下での炉操業において、炉床上に装入堆積した原料が溶融する際、そこでの雰囲気を還元性にすると酸素分圧が低下し、炉床上に敷きつめた固体還元剤からメタルへの浸炭を迅速に行うことができる。さらに、雰囲気調整を、炭素を含有するガスで行う場合には、雰囲気ガスからの浸炭も行うことができる。これによってメタルの融点が低下して溶融が促進され、生産性が向上する。さらには酸素分圧が低下し、スラグ−メタル間の硫黄分配に作用し、メタル中の硫黄分を効果的に低減する。

本発明方法において重要なことは、炉内雰囲気を還元性にすることにある。即ち、炉床上に堆積した原料層を覆うように還元性ガスを供給すること、とくに、少なくとも溶融帯域については、還元性にすることで同一効果が得られる。バーナー燃焼によって加熱する方法を採用している場合、バーナーの燃焼制御によって炉内全体の雰囲気を還元性にするだけでなく、還元性ガスを別経路で原料層表面近傍に導入してもよい。

なお、本発明において用いる原料については、炉内への装入に先立って予熱することが有効である。この場合、混合した原料を炉外において予熱をした場合、その石炭の種類、予熱温度によっては石炭が軟化溶融し、予熱工程において、ハンドリングトラブルを起こす危険がある。
このような場合、生産性向上の元である予熱は、移動型炉床炉外において、金属含有物および固体還元剤を主とする原料中の固体還元剤以外の全部または一部に対して施し、原料を移動型炉床炉に供給する直前において混合し、場合によっては塊成化し、移動型炉床炉に供給することでハンドリングトラブルを回避しながら生産性向上を図ることができる。

本発明の実施形態では、原料の装入の仕方、炉温等によっても変わるが、原料が炉に供給されてから排出するまでの炉内での原料の滞留時間は数十分程度であって、この間に原料は加熱され還元され、そして溶融する。この意味において、原料の加熱を早めることができれば、移動型炉床炉の生産性を向上させることができる。即ち、原料を上述したように移動型炉床炉外において予熱することによって、その分炉内での滞留時間を短縮することにより、移動型炉床炉の生産性を向上させることができる。

移動型炉床炉の加熱に当たっては、バーナー燃焼による方法を採用することができる。バーナーには天然ガス、コークス炉ガス、重油などの燃料、空気、酸素などの助燃剤が供給されるが、この燃料または助燃剤は炉からの排ガスとの熱交換によって予熱することで、バーナーへの燃料の供給を減少、すなわち製造エネルギー原単位を低下させることが可能である。

また、本発明においては、炉内に装入した原料は、還元後に溶融される。そのためには、耐火物、炉体構造はその高温に耐えうるだけのものにする必要がある。これには設備コストの上昇を伴う。原料の還元は高温であるほど速いが、溶融するほどの高温にしなくても実用的な還元速度は確保できる。一方、溶融を行うゾーンが必要以上に短いと、溶融に必要な滞留時間を確保するために移動型炉床炉の水平移動する炉床の移動速度を低下させ、炉内での滞留時間が結果的に長くなり、生産性を下げてしまう。すなわち、生産性の維持と設備コストの抑制の両者の点から溶融を行うゾーンの長さを適正に選択する。

炉床上で溶融したメタル、スラグの製品類は、炉外に排出する前に凝固させる。このとき、バーナーに供給する天然ガス、コークス炉ガス、重油などの燃料、空気、酸素などの助燃剤に、冷却媒体としての役割も担わせ、燃料、助燃剤の予熱を行い、製造エネルギー原単位を低下させることが可能である。また、窒素、還元性ガス等を用いて、炉床上で溶融したメタル、スラグの製品類を冷却し、それによって予熱された窒素、還元性ガス等を溶融時の炉の雰囲気を制御することに用いることもできる。
なお、メタル、スラグの炉外の排出の際、排出装置、方法によっては、メタル、スラグだけでなく固体還元剤層の全部または一部が排出される。また、実質的にメタル、スラグだけを排出することも可能である。移動型炉床炉が回転炉であって、固体還元剤が一部排出、または実質的に排出されない場合は、固体還元剤が炉床に残されたまま原料供給部に移動する。この時、原料供給部では消費した分だけ固体還元剤を供給する。

実施例1
この実施例は、直径2.2 mの移動型炉床の上面に、アルミナ系の耐火物を施工した回転炉床と、この炉床上方にバーナーを配設してなり、これらを環状の炉体で覆った、図8に示す回転炉床炉を用いて、以下の操業を行った。
図8に示すように、この回転炉炉床は、予熱帯10a、還元帯10b、溶融帯10cおよび冷却帯10dに区画されている。また、この回転炉炉床の上には、鉄含有物と固体還元剤から主としてなる原料を装入し堆積させて原料層2を形成する。なお、この設備のうち、図1に示した符号と同じ符号は同様の構成を示す。また、符号17は、還元鉄を冷却して取り出すために排出口前に配設した冷却器である。また、図9には、この操業に用いた排出口付近の模式図を示す。メタルは排出装置15で排出した後、磁石によってメタルとスラグとを分離した。場合によっては破砕機18を使用した。
また、この実施例において、炉の供給口における原料の装入堆積方法は、装入装置14により金属含有物および固体還元剤などの原料を、図10、図11、図12、図13に示した4種類の原料積層例に示す条件で、それぞれ回転炉床11上に堆積させた。なお、この例では、固体還元剤層の表面に形成する凹部は、固体還元剤層を形成した後に、表面に凸部のあるローラーを押し付けることで形成した。
金属含有物としては、脈石分(SiO2、Al2O3 等) を7%以上含有する、表2に示す成分組成の鉄鉱石を用い、そして固体還元剤は灰分を6〜11%含有する、表3に示す成分組成のものを用い、これらは篩目を3mm以下に調整して用いた。
以上の実施例の操業結果を表4に示す。適合例を示すNo. 1〜6は、図10の堆積形状の例である。いずれの条件においても炉床の耐火物の損傷がなく、製品排出のトラブルもなく、製品への鉄回収率が97.4%以上と高く、脈石、灰分がほとんど除去された状態で回収できたし、生産性の著しい低下もなかった。また、No. 5については、2〜3個の凹部中のメタルやスラグがおのおの合体して大きな塊となっている部分があったが、排出にはとくに問題なかった。
適合例No. 7、8は、図11の堆積形状の例であるが、固体還元剤層を介して、原料が直接炉床に接触しないように、小区画化して点在させて積層したものである。この積層条件では、脈石、灰分除去操作のため、還元鉄、灰分を溶融させても、固体還元剤層によって炉床耐火物と隔てられているため、スラグ、溶融鉄によって炉床耐火物が損傷することはなかった。しかし、堆積時から、固体還元剤層が表面にでているため、この部分への輻射熱の利用が若干劣るため、適合例No. 1〜6に比べると若干生産性が低かった。
適合例No. 9、10は、図12の積層条件であって、固体還元剤層表面を平滑に堆積させ、その上の全面に原料混合粉を層状に堆積させた例である。この例において、脈石や灰分を除去するため、還元鉄、灰分を溶融させたところ、スラグ、メタルが共に大きな板のような状態になり、冷却過程での収縮で部分的な割れはあるものの、冷却後のメタル、スラグは大きな板状であり、排出口から図9における冷却器17付近にまで繋がっているものもあった。そこで、これらの適合例においては、排出装置前に破砕機を設け、製品を炉外に排出する前に炉床上で破砕するようにした。破砕機設置分の設備費やランニングコストの増大はあったが、この対策によってこれらの適合例においても操業が可能であり、メタルの製造ができた。
適合例のNo. 11は、図13の積層条件であって、固体還元剤の層なしに炉床耐火物の上に原料2を層状に積んだ例である。このような原料堆積層において、脈石と灰分の除去操作のため、還元鉄、灰分を溶融させたところ、原料を炉床耐火物に直接を積載しているため、炉床耐火物が溶融物によって溶損を受けた。また、スラグ、メタルは共に大きな板のような状態になり、冷却過程での収縮で部分的な割れはあるものの、冷却後のメタル、スラグは大きな板状であり、排出口から図9における冷却器17付近まで繋がっているものもあった。そこで、排出装置前に破砕機を設け、製品を炉外に排出する前に炉床上で破砕した。この対策によって、破砕機設置分の設備費の増大や、破砕機稼動のための電力などのランニングコスト、また、炉床耐火物の若干の溶損に関してコスト上昇があったものの、操業は可能となり、メタルの製造ができた。
なお、この例においてNo. 1 〜10のいずれもが排出部付近において、炉床に接する部分の固体還元剤層1は軟化溶融はしなかった。

実施例1と同一の装置を用いて、以下の操業を行った。炉の供給口における原料の積み付けは、装入装置14により、図14の原料の積層条件で行った。図中、原料 (下層) 21、原料 (上層) 22は、表6のように配合が違うものである。適合例16は原料 (下層) 21に金属含有物として表2の鉄含有物だけでなく、表7の粉銑鉄を配合した。表6に示すように、単位面積当たりの鉄分装填量が同一であって、炉の回転速度以外の操業の条件もほぼ同一にした場合において、原料 (下層) 21に粉銑鉄を配合した条件では回転速度を早くしても生産でき、すなわち生産速度を上昇させることができた。適合例17は、原料 (上層) 22に表9の高炉乾式集塵ダスト、原料 (下層) 21には適合例16と同一のものを用いた。
上層の原料の性質が違うので直接生産性の比較はできないが、問題なく生産できた。

実施例1と同一の装置を用いて、以下の操業を行った。ただし、図15のように内径1m、長さ3mのロータリーキルン型予熱装置を用い、この装置内に鉱石とともに移動型炉床炉からの排ガスを導入し、この排ガスによる鉱石の予熱を行った。排ガスは1000℃から1100℃で変化していて、予熱された鉱石は 500℃前後に加熱された。予熱された鉱石は混合機 (内径1m、長さ3m) に導入して常温の固体還元剤 (表12の石炭) と混合し、次いで図8に示す装入装置14により、図10に示す積層条件で移動型炉床炉の炉床11上に積みつけた。このときの操業結果を表13に示す。鉱石を予熱をしない操業では、バーナー用燃料、消費固体還元剤などへの投入エネルギーは7.0 Gcal/t-metalであったが、予熱鉱石を用いた場合では約6.8 Gcal/t-metalに低下した。
