【発明の属する技術分野】
本発明は給湯器に関し、詳しくは、バーナと該バーナの燃焼によって発生した燃焼ガスの熱を熱交換する熱交換器とを設備した燃焼室と、該熱交換器に燃焼用の送風を行う送風器と、前記燃焼室の熱交換器で発生したドレンを中和処理するための中和槽等を備えた給湯器に関する。

【従来の技術】
バーナの燃焼により発生した燃焼ガスの熱を熱交換器により熱交換して、給湯に供するようにした給湯器においては、熱交換器においてドレンが発生する。特に、顕熱回収部としての第1熱交換器と潜熱回収部としての第2熱交換器とからなる熱交換器を搭載したような給湯器においては、熱交換器を2つに分離することで燃焼ガスの顕熱のみならず、潜熱をも有効利用して熱交換器全体の熱効率を飛躍的に向上させることができるメリットがある一方で、特に上記潜熱回収部としての第2熱交換器から多量の強酸性のドレンが発生しやすい。

そこでこの種の給湯器においては、上記発生したドレンを処理するために、ドレンを回収して中和するための中和槽を別に設けたりしている。
これを図5に示す給湯器で説明すると、燃焼室1の内部にバーナ2と該バーナ2の上方に第1熱交換器3aと第2熱交換器3bからなる熱交換器3とが設備されており、また燃焼室1に対して燃焼用の送風を行う送風器4が設備されている。そして前記第2熱交換器3bで発生したドレンは、ドレン受け部5に回収され、さらに排出通路6を通って中和槽7に入り、この中和槽7で中和される。これらの燃焼室1、送風器4、中和槽5は給湯器の外装ケース8内に設備されている。

【発明が解決しようとする課題】
ところが上記した従来の給湯器においては、中和槽7は給湯器の外装ケース8内に配置されるものの、現実には外装ケース8内の底部等に単純に配置され、単にドレンの中和を行うだけの役割をなすにすぎないものであった。即ち、中和槽7に他の機能を兼用させるような考え方等は全くなされていなかった。また外装ケース8内に配置された中和槽7を取り替えたりする場合には、外装ケース8のフロントカバー8aを全部取り外して取り替えを行う必要がある等の不都合があった。

そこで、本発明は上記従来の給湯器における問題点等を解消し、ドレンを中和するための中和槽に、他の好ましい付加的機能を持たせたり、中和槽の交換を容易に行うことができるようにする等、中和槽に関連した給湯器としての機能をより改良されたものとし、家庭用の給湯器等への適用において、より快適で扱い易い給湯器の提供を課題とする。

【課題を解決するための手段】
上記課題を達成するため、本発明の給湯器は、バーナと該バーナの燃焼によって発生した燃焼ガスの熱を熱交換する熱交換器とを設けた燃焼室と、該燃焼室に燃焼用の送風を行う送風器と、前記燃焼室の熱交換器で発生したドレンを中和処理するための中和槽とを、少なくとも外装ケース内に設備した給湯器であって、前記中和槽を前記外装ケースの一部を構成するフロントカバーと前記燃焼室との間に介在させる形で配置したことを第1の特徴としている。
また本発明の給湯器は、上記第1の特徴に加え、中和槽の大きさを送風器の能力に対応した規模に設定したことを第2の特徴としている。
また本発明の給湯器は、上記第1又は第2の特徴に加え、中和槽を着脱自在に配置したことを第3の特徴としている。
また本発明の給湯器は、バーナと該バーナの燃焼によって発生した燃焼ガスの熱を熱交換する熱交換器とを設けた燃焼室と、該燃焼室に燃焼用の送風を行う送風器と、前記燃焼室の熱交換器で発生したドレンを導いて中和処理するための中和槽とを、少なくとも外装ケース内に設備した給湯器であって、外装ケースに開閉可能な窓を設け、該窓から中和槽を出し入れ自在に操作できるように構成したことを第4の特徴としている。
また本発明の給湯器は、バーナと該バーナの燃焼によって発生した燃焼ガスの熱を熱交換する熱交換器とを設けた燃焼室と、該燃焼室に燃焼用の送風を行う送風器と、前記燃焼室の熱交換器で発生したドレンを導いて中和処理するための中和槽とを、少なくとも外装ケース内に設備した給湯器であって、前記中和槽の上部にオーバーフロー用排出口を設けたことを第5の特徴としている。
また本発明の給湯器は、上記第5の特徴に加え、中和槽を隔離室内に配置し、外装ケース内における他の部材から隔離するようにしたことを第6の特徴としている。

【発明の実施の形態】
図1ないし図4は本発明の実施形態を示すものであって、図1は本発明の第1の実施形態である給湯器についての概略断面構成図、図2は本発明の第2の実施形態である給湯器についての要部構成を示し、(A)は内部構成を示す側面図、(B)はフロントカバーを取り外した状態を示す正面図、(C)はフロントカバーの窓を開けた状態を示す正面図、図3は本発明の第3の実施形態である給湯器に用いられる中和槽の構成図、図4は本発明の第4の実施形態である給湯器の内部構成を示す側面図である。

まず、本発明の第1の実施形態である給湯器について図1を参照しながら説明する。
この給湯器は、燃焼室10内にバーナ20と、該バーナ20の上方空間に熱交換器30として、顕熱回収用としての第1熱交換器31と潜熱回収用としての第2熱交換器32とを有し、また前記燃焼室10に対して燃焼用の送風を行う送風器40と、前記熱交換器30で発生したドレンを回収するドレン受け部50と、該ドレン受け部50から排出通路60を経て流れ落ちてくるドレンを受け入れて、中和処理を行う中和槽70とを少なくとも有し、それら燃焼室10、送風器40、ドレン受け部50、排出通路60、中和槽70を給湯器の外装ケース80内に設備している。

前記バーナ20の燃焼により発生した燃焼ガスは、燃焼室10内を上昇し、熱交換器30の第1熱交換器31と第2熱交換器32とを経て、排ガス出口82から外部に排出される。前記熱交換器30においては、燃焼ガスの熱がフィン付きの水管等に移動し、該水管内を通る水を加熱する。この加熱された温水が出湯されて給湯に供される。
前記第2の熱交換器32で発生したドレンはドレン受け部50によって回収され、排出通路60を通って中和槽70に導かれ、そこで強酸性のドレンが中和処理される。

前記中和槽70は、前記外装ケース80の一部を構成するフロントカバー81と、前記燃焼室10との間に介在させる形で配置するようにしている。即ち中和槽70は、フロントカバー81と燃焼室10との間の空間に、前記燃焼室10の前面部のかなりの面積に対して重なるようにして配置されている。
中和槽70は、より具体的にはフロントカバー81の裏面側に張り付くようにしてもよい。
上記のように中和槽70を配置することで、燃焼室10で発生した騒音がフロントカバー81を介して外部に漏れるのを、前記中和槽70による吸音或いは遮蔽により、減少させることができる。即ち、中和槽70が消音の機能を果たすのである。従って、中和槽70に吸音材や遮蔽材としての機能を持たすことができるので、フロントカバー81の内側面に取り付けるべき吸音材等を省いても、低騒音化を実現することができるし、前記フロントカバー81に取り付けられた吸音材等と共に、給湯器の一層効果的な低騒音化を図ることができる。

なお中和槽70の大きさは、送風器40の能力に対応した規模に設定してもよい。燃焼室10内で発生するドレン量は送風器40の能力によって変化することが知られており、従って送風器40に固有の最大能力に対応させて予め中和槽70の大きさ・容積を設定でき、ドレンの処理能力が不足しない或いは過剰能力とならない中和槽70を得ることができる。よって、送風器40の能力を考慮して設計した中和槽70を収容する空間については、その空間の大きさ・設定寸法をも容易に予定できるので、給湯器の設計上有利となる。
なお、中和槽70をフロントカバー81と燃焼室10との間に介在させるためには、勿論中和槽70の形をフロントカバー81と燃焼室10との間に介在させるのに適した形にする必要性があるので、中和槽70の形は比較的幅が広くて且つ厚みが比較的薄いような形状となる。

さらに上記フロントカバー81と燃焼室10との間に配置される中和槽70を、着脱自在となるように配置できる構成とすることで、上記中和槽70が仮に寿命となって、その交換の必要性が生じた場合でも、フロントカバー81を外し、寿命となった中和槽70を取り外して新しいものに迅速に取り替えることができる。よって、中和槽70の交換作業がカートリッジ式に速やかに行える利点がある。

上記のように、上記中和槽70が外装ケース80のフロントカバー81と燃焼室10との間の空間に介在して配置されることで、燃焼室10のバーナ20等で発生する駆動音が中和槽70の存在によって減衰され、中和槽70が吸音材的役割を果たすことになるので、上記フロントカバー81から外部へ漏れる駆動音を極力低減させて低騒音化を実現することができる。このことは、別の面から言及すれば、フロントカバー81の内側面に張り付けていた吸音材を廃止することも可能となり、部品点数の削減が可能となる。

次に本発明の第2の実施形態である給湯器について、図2を参照しながら説明する。
10は燃焼室で、内部にバーナ20と、第1熱交換器31と第2熱交換器32からなる熱交換器30を有し、また送風器40を備えている。そして熱交換器30(特に第2熱交換器32)で発生したドレンはドレン受け部50(図1参照)から排出通路60を通って中和槽70に導かれ、中和処理される。なお前記燃焼室10、送風器40、中和槽70等は給湯器の外装ケース80内に収容されている。
本実施例では、前記中和槽70は、外装ケース80のフロントカバー81の内側の空間に配置するようにし、且つフロントカバー81に開閉自在な窓90を設けて、該窓90から内部に収容された中和槽70を取り出すことができるように構成している。前記開閉自在な窓90には、例えば開閉可能な蓋91が取り付けられており、蓋91を開けて、或いは蓋91を外すことで、内部に設置された中和槽70を交換することができるようになされている。
なお、前記中和槽70は必ずしもフロントカバー81の内側に配置される必要はない。外装ケース80の別の位置の内側近くに中和槽70を配置し、その近くの外装ケース80の一部に同様な開閉自在な窓90を設けることで、中和槽70をその窓90から交換自在に取り出すことができるようにしてもよい。但し、フロントカバー81の内側に中和槽70を設け且つフロントカバー81に窓90を設ける場合には、給湯器を現に設置した場合においてもフロントカバー81の前方に確実にスペースが確保できるので、取り扱いに不都合が生じることがない。また前記フロントカバー81の内側空間に中和槽70を配置する場合には、該中和槽70に吸音機能を持たせるべく、フロントカバー81と熱交換器10との間に介在させるようにしてもよい。この場合には中和槽70がある程度フロントカバー81の内側において広範な面積を占めることになるので、それに対応した大きさの窓90が必要となる。

上記のように第2の実施形態による給湯器においては、外装ケース80の一面(好ましくはフロントカバー81)に中和槽70を外部に取り出しできるような窓90を設ける構成としたので、寿命となった中和槽70を新しいものと交換するのに際して、いちいちフロントカバー81の複数の固定用ネジを外したりする面倒で時間のかかる取り外し、取り付け作業を行わなわずとも、上記窓90の蓋91のみを外すか、或いは開く等することで、容易且つ簡単に内部の中和槽70を取り出すことができる等、中和槽70の取り替え交換作業が非常に簡便に行える。
さらに、必要に応じて中和槽70の使用状態をチェックする場合にも窓90の開閉のみによって簡単に行える。

次に、本発明の第3の実施形態である給湯器について図3を中心に、図1や図2を参照しながら説明する。
同図で示すように、中和槽70が給湯器の外装カバー80内に収容されていることは既述した通りである。
中和槽70は、一般に熱交換器30で発生したドレンをドレン受け部50から排出通路60を介して中和槽70内に導いて中和処理し、処理済みドレンを廃棄路71を通して外部に廃棄する構成となっているが、前記廃棄路71等において目詰まり等が生じて廃棄不能となった場合には、ドレンが中和槽70から排出通路60を逆流して熱交換器30まで戻ってしまうことも考えられる。
そこで本実施例では、中和槽70の上蓋72の前記排出通路60が接続する付近にオーバーフロー用排出口73を設けた。
なお、上記オーバーフロー用排出口73は排出通路60が接続する付近が好ましいが、必ずしもその近傍でなくともよく、ドレンが排出通路60を逆流するのを確実に防止できる位置であれば、別の場所でもよい。

上記第3の実施形態による給湯器においては、特に中和槽70の構成に特色があるものであって、仮に中和槽70内やそれに続く廃棄路71が何らかの原因で目詰まりする等、閉塞状況に至った場合、上記中和槽70の内部は必然的にドレンが満杯状態になるが、上記のようにオーバーフロー用排出口73が設けられていると、満杯となったドレンは上記排出口73から排出されることになる。
従って、中和槽70内で満杯となって該中和槽70内であふれ気味となったドレンが熱交換器側30へ逆流するという不都合が生じることがなく、給湯器の運転に急激な支障をきたしたりすることが予防できる。

次に、本発明の第4の実施形態による給湯器について図4を中心に、図1〜図3を参照しながら説明する。
上記第3の実施形態においては、中和槽70内の経路や中和されたドレンの廃棄路71が何らかの原因により目詰まり等を起こし、ドレンの廃棄ができなくなった場合等に、熱交換器30等への逆流を防ぐため、中和槽70の上蓋72部にオーバーフロー用排出口73を設けた。ところがそのようにすると、前記熱交換器30を通ってきた燃焼ガス(燃焼排ガス)が、何らかの理由で中和槽70にも侵入し、更にオーバーフロー用排出口73から漏れてしまうということが考えられ、この漏れ出た燃焼排ガスが再び送風器40を介して燃焼室10内に燃焼用空気として送られてしまう等、燃焼排ガスの再循環という事態を起こすといった懸念も生じる。一方、ドレン等が中和槽70のオーバーフロー用排出口73から現にオーバーフローしてしまった場合を考えると、該オーバーフローしたドレン等が給湯器内に漏出したことになり、器内の他の設備に対して腐食等の悪影響を及ぼす他、匂い等の環境面においても好ましくない。
そこで、本実施形態においては、給湯器の外装ケース80内に隔離室100を設け、該隔離室100内に中和槽70を配置するようにしている。この隔離室100の位置は、フロントカバー81の内側の空間部に設けるのが、上記した騒音低下効果や中和槽70の交換作業上の点等から好ましい。が、必ずしもフロントカバー81の内側に隔離室100を設ける必要はない。要するに隔離室100は中和槽70を周囲から隔離して、燃焼排ガスやドレンが給湯器内へ漏れることのないようにするために設けられれば、その機能を達成する。

このように第4の実施形態である給湯器では、中和槽70を隔離室100内に配置することで、給湯器の他の設備から完全に隔離してあるので、給湯器の運転稼働中等に発生した燃焼排ガスが排出通路60から中和槽70に入って更にオーバーフロー用排出口73から外部に漏れることがあっても、中和槽70自体が隔離室100内に隔離されているので、EGRといわれる排気ガスの再循環という好ましくない現象を確実に防止できる。同様の理由で、万が一ドレンの中和槽70からのオーバーフローがあったとしても、あふれたドレンを隔離室100内に留めることができ、あふれたドレンによって給湯器設備や運転に支障をきたすのを確実に予防することができる。

【発明の効果】
本発明は以上の構成よりなり、請求項1に記載の給湯器によれば、バーナと該バーナの燃焼によって発生した燃焼ガスの熱を熱交換する熱交換器とを設けた燃焼室と、該燃焼室に燃焼用の送風を行う送風器と、前記燃焼室の熱交換器で発生したドレンを中和処理するための中和槽とを、少なくとも外装ケース内に設備した給湯器であって、前記中和槽を前記外装ケースの一部を構成するフロントカバーと前記燃焼室との間に介在させる形で配置したので、
燃焼室で発生した騒音がフロントカバーを介して外部に漏れるのを、中和槽の介在による吸音或いは遮蔽により確実に減少させることができる。即ち、中和槽にドレンの中和処理の他に騒音低下の機能を付加させることができる。よってまた、中和槽に吸音材や遮蔽材としての機能を持たすことができるので、フロントカバーの内側面に取り付けるべき吸音材等を省いても、低騒音化を実現することができるし、勿論フロントカバーに取り付けられた吸音材等と共に、給湯器の一層効果的な低騒音化を図ることができる。
また請求項2に記載の給湯器によれば、上記請求項1に記載の構成による効果に加え、中和槽の大きさを送風器の能力に対応した規模に設定したので、
送風器に固有の最大能力に対応させて予め中和槽の大きさ・容積を設定でき、ドレンの処理能力が不足しない或いは過剰能力とならない中和槽を得ることができる。よって、送風器の能力を考慮して設計した中和槽を収容する空間については、その空間の大きさ・設定寸法をも容易に予定できるので、給湯器の設計上有利となる。
また請求項3に記載の給湯器によれば、上記請求項1又は2に記載の構成による効果に加え、中和槽を着脱自在に配置したので、
中和槽が仮に寿命となって、その交換の必要性が生じた場合でも、フロントカバーを外し、寿命となった中和槽を取り外して新しいものに迅速に取り替えることができる。よって、中和槽の交換作業がカートリッジ式に速やかに行える利点がある。
また請求項4に記載の給湯器によれば、バーナと該バーナの燃焼によって発生した燃焼ガスの熱を熱交換する熱交換器とを設けた燃焼室と、該燃焼室に燃焼用の送風を行う送風器と、前記燃焼室の熱交換器で発生したドレンを導いて中和処理するための中和槽とを、少なくとも外装ケース内に設備した給湯器であって、外装ケースに開閉可能な窓を設け、該窓から中和槽を出し入れ自在に操作できるように構成したので、
寿命となった中和槽を新しいものと交換するのに際して、その都度フロントカバーの複数の固定用ネジを外したりする面倒で時間のかかる取り外し、取り付け作業を行わずとも、上記窓をのみを外すか、或いは開く等して開放することで、容易且つ簡単に内部の中和槽を取り出すことができる等、中和槽の取り替え交換作業が非常に簡便に行える。
さらに、必要に応じて中和槽の使用状態をチェックする場合にも窓の開閉のみによって簡単に行えるメリットがある。
また請求項5に記載の給湯器によれば、バーナと該バーナの燃焼によって発生した燃焼ガスの熱を熱交換する熱交換器とを設けた燃焼室と、該燃焼室に燃焼用の送風を行う送風器と、前記燃焼室の熱交換器で発生したドレンを導いて中和処理するための中和槽とを、少なくとも外装ケース内に設備した給湯器であって、前記中和槽の上部にオーバーフロー用排出口を設けたので、
仮に中和槽内の経路や廃棄路が何らかの原因で目詰まりする等、閉塞状況に至った場合であっても、中和槽に満杯状態になったドレンを、熱交換器側へ逆流させることなく、オーバーフロー排出口から排出させることができる。
従って、逆流したドレンによって熱交換器の機能や構成に支障をきたしたりすることを確実に防止することができる。
また請求項6に記載の給湯器によれば、上記請求項5に記載の構成による効果に加え、中和槽を隔離室内に配置し、外装ケース内における他の部材から隔離するようにしたので、
仮に給湯器の運転稼働中等に発生した燃焼排ガスが排出通路から中和槽に入って更にオーバーフロー用排出口から外部に漏れることがあっても、中和槽自体を隔離室内に隔離しているので、EGRといわれる排気ガスの再循環という好ましくない現象が生じるのを確実に防止することができる。同様の理由で、万が一ドレンが中和槽からオーバーフローしたとしても、あふれたドレンを隔離室内に留めることができ、あふれたドレンによって給湯器設備や運転に支障をきたすのを確実に予防することができる。
