Abstract
【課題】良好な品質を維持することができ、かつ、施工を容易ならしめることができる建材用の芯材を提供する。
【解決手段】板状に加工された集成材11とMDF12とが用意された後、ロールコーター装置を用いてMDF12に接着剤を塗布する。接着剤が塗布されたMDF12を集成材11の表裏面に貼り付ける。その後、コールドプレス装置による加圧またはホットプレス装置による加圧を行う。以上のようにして、建材用の芯材10は、板状に加工された集成材11の表裏面にMDF12が貼り付けられた構成とする。

従来より、化粧シートにオレフィン系樹脂シートを用いた化粧材が集合住宅等の内装用の建材として多々使用されている。このような建材の芯材としては、切削機械で切削された単板31を(繊維方向を全て揃えて)複数積層したLVL(Laminated Veneer Lumber:単板積層材)30の表裏面にMDF(Medium Density Fiberboard:中質繊維板)12を貼着させた「LVS」と呼ばれるもの(図8参照)やMDF単体のもの等がある。LVSについては、寸法の安定性や精度に優れ長尺材が得られやすいというLVLの特徴に、平滑な表面が得られるというMDFの特徴が付加されている。また、MDF単体のものについては、反りやねじれが生じにくい,加工が容易,耐久性が高い,均質で安価等の特徴がある。
ところが、LVSについては、水分の吸収等による経時変化がMDF12とLVL30とでは異なるため、また、LVL30を構成する単板31間でもそのような経時変化に差異があるため、芯材の木口面(木の繊維方向に直角に切断した切り口の面)に図9に示すような凹凸が生じることがある。また、オレフィン系樹脂シート等の比較的色の薄いシートによるラッピングがLVSに施されたときに、LVL30を構成する単板31の積層ラインが外部から視認されることもある。このように、LVSについては、化粧材として使用される際に、品質(化粧面の見栄え等)の観点からの問題が生じやすい。さらに、LVSについては、LVL特有の単板31間の隙間や、抜け節による穴が生じることがあるので、それらの補修作業に手間を要する。

図1は、本考案の一実施形態に係る建材用の芯材10の全体構成を示す斜視図である。また、図2は、図1のA−A線断面図である。図1および図2に示すように、この芯材10は、板状に加工された集成材11の両面(表面および裏面)にMDF12が貼り付けられた構成となっている。この芯材10の長手方向×短手方向のサイズは、例えば、1830mm×920mm、2130mm×1220mm等となっている。集成材11の厚さ(高さ)H1は、例えば16mmとなっている。MDF12の厚さ(高さ)H2,H3は、例えば2.5mmとなっている。集成材11とMDF12とは、水性ビニルウレタン等の接着剤によって互いに接着されている。なお、この建材用の芯材10は、一般的には、オレフィン系樹脂シート等の化粧シートでラッピングされた状態で使用される。

次に、本実施形態に係る芯材10の製造方法について説明する。図3は、本実施形態に係る芯材10の製造方法の手順を示すフローチャートである。板状に加工された集成材11とMDF12とが用意された後、まず、MDF12に接着剤(例えば、上述した水性ビニルウレタン系の接着剤)を塗布する処理が行われる(ステップS10)。この処理は、典型的にはロールコーター装置20を用いて行われる。ロールコーター装置20は、図4に示すように、コーティングロール21とドクターロール22とバックアップロール23と搬送機構24とから構成されている。MDF12は搬送機構24によってコーティングロール21とバックアップロール23との間に送られ、コーティングロール21の外周面を介して塗布液25がMDF12に塗布される。集成材11の表面に貼り付けるためのMDF12および集成材11の裏面に貼り付けるためのMDF12の双方に接着剤が塗布された後、それらのMDF12を1枚ずつ集成材11に貼り付ける処理が行われる(ステップS20)。これにより、製造中の芯材10は、図5に示すように、集成材11の両面にMDF12が接着剤15で貼り付けられた状態となる。

本実施形態によれば、建材用の芯材10は、集成材11とMDF12とによって構成される。このため、図8に示したLVSと比較すると、構成要素間の経時変化の差異による影響は小さくなる。これにより、芯材10の木口面における凹凸の発生が抑制される。また、集成材11はLVL30のような層構造とはなっていない(集成材11については図2を参照。LVL30については図8を参照。)ため、芯材10がオレフィン系樹脂シート等の化粧シートでラッピングされた後に、外部から積層ラインが視認されることもない。また、集成材11については、LVL30のような単板間の隙間や抜け節による穴が生じないので、そのための補修作業は不要となる。さらに、本実施形態によれば、MDF12が集成材11に貼り付けられた構成となっている。集成材11についてはビスの保持力がMDF12よりも強いため、施工の際に下穴を開けることなくビスを用いることが可能となる。さらにまた、集成材が使用されることにより、環境問題への対応もなされている。以上のように、本実施形態によれば、良好な品質を維持することができ、かつ、施工を容易ならしめることのできる建材用の芯材が実現される。
