本発明は、オレフィン重合体の製造方法に関する。

【従来の技術】
熱可塑性エラストマーは、省エネルギーあるいは省資源タイプのエラストマー
として、特に加硫ゴムの代替品として、自動車部品、工業機械部品、電子・電気
部品、建材などに広く使用されている。

オレフィン系熱可塑性エラストマー(TPO)は、一般に、ポリプロピレンと
エチレン−プロピレン−ジエンゴム(EPDM)とを過酸化物の存在下で混練す
る方法によって製造されている(例えば、特開昭61-217747号公報)。しかしな
がら、この方法には、操作が煩雑で製造コストが高いという欠点があった。
一方、前記TPOの力学的特性と同様の特性を有する高分子重合体を重合段階
で直接的に製造することにより、低コスト化を図る試みが従来から種々行なわれ
てきた。例えば、プロピレン−ヘキセン共重合体(例えば、特開昭49-53983号お
よび特公昭62-19444号各公報)および弾性ポリプロピレン(例えば、特開昭61-1
79247号公報)などが提案されている。
しかしながら、これらの高分子重合体は、いずれも低温特性が不十分であった
。

また、ポリプロピレンの低温特性を改良する方法として、プロピレン/エチレ
ン−プロピレン二段重合法がよく知られているが(例えば、特開昭57-50804号公
報)、この方法では、柔軟性と実用性のある引張強さとを兼ね備えた加硫ゴム状
重合体を製造することが困難であった。

【発明が解決しようとする課題】
本発明は、未加硫状態でも実用性のある引張強度を有し、柔軟性や低温特性が
満足でき、表面粘着性が低く、しかも製造コストが低い上、パウダー流動性に優
れたオレフィン重合体の製造方法を提供することをを目的とするものである。
本発明者らは、上記目的を達成するために鋭意研究を重ねた結果、特定の触媒
系を用いて重合体の結晶性を制御することにより、架橋させなくても、TPO(
部分的に架橋されている)と同様の物性を有する加硫ゴム状のオレフィン重合体
が容易に得られることを見出した。本発明は、この知見に基づくものである。

すなわち、本発明は、無溶媒重合法によるオレフィン重合体の製造方法であっ
て、

この場合、上記固体触媒成分(A)と結晶性ポリオレフィンとから固体成分(
E)を構成し、この固体成分(E)と上記成分(B),(C),(D)とからな
る触媒系を用いることもできる。

以下、本発明を詳細に説明する。
まず、本発明に用いる触媒系について説明する。
本発明で用いる固体触媒組成物(A)は、少なくとも(a)金属マグネシウム
とアルコールとハロゲン及び/又はハロゲン含有化合物とを反応させて得られる
固体生成物と、(b)4価のチタン化合物とを、電子供与性化合物の存在下また
は不存在下に反応させることによって得られる。
この場合、上記固体生成物(a)において、金属マグネシウムの形状等は特に
限定されない。従って、任意の粒径の金属マグネシウム、例えば顆粒状、リボン
状、粉末状等の金属マグネシウムを用いることができる。また、金属マグネシウ
ムの表面状態も特に限定されないが、表面に酸化マグネシウム等の被膜が生成さ
れていないものが好ましい。

アルコールとしては任意のものを用いることができるが、炭素原子数1〜6の
低級アルコールを用いることが好ましい。特に、エタノールを用いると、触媒性
能の発現を著しく向上させる固体生成物が得られるので好ましい。アルコールの
純度及び含水量も限られないが、含水量の多いアルコールを用いると金属マグネ
シウム表面に水酸化マグネシウム[Mg(OH)2]が生成されるので、含水量
が1%以下、特に2000ppm以下のアルコールを用いることが好ましい。更
に、より良好なモルフォロジーを有する固体生成物(a)を得るためには、水分
は少なければ少ないほど好ましく、一般的には200ppm以下が望ましい。

ハロゲンの種類については特に制限されないが、塩素、臭素又はヨウ素、特に
ヨウ素が好適に使用される。
ハロゲン含有化合物の種類に限定はなく、ハロゲン原子をその化学式中に含む
化合物であればいずれのものでも使用できる。この場合、ハロゲン原子の種類に
ついては特に制限されないが、塩素、臭素又はヨウ素であることが好ましい。ま
た、ハロゲン含有化合物の中ではハロゲン含有金属化合物が特に好ましい。
ハロゲン含有化合物として、具体的には、塩化マグネシウム(MgCl2),
ヨウ化マグネシウム(MgI2),エトキシマグネシウムクロリド(Mg(OE
t)Cl),エトキシマグネシウムイオディド(Mg(OEt)I),臭化マグ
ネシウム(MgBr2),塩化カルシウム(CaCl2),塩化ナトリウム(Na
Cl),臭化カリウム(KBr)等を好適に使用できる。これらの中では、特に
MgCl2,MgI2が好ましい。
これらの状態、形状、粒度等は特に限定されず、任意のものでよく、例えばア
ルコール系溶媒(例えば、エタノール)中の溶液の形で用いることができる。

アルコールの量については問わないが、金属マグネシウム1モルに対して好ま
しくは2〜100モル、特に好ましくは5〜50モルである。アルコール量が多
すぎる場合、モルフォロジーの良好な固体生成物(a)の収率が低下するおそれ
があり、少なすぎる場合は、反応槽での攪拌がスムーズに行なわれなくなるおそ
れがある。しかし、そのモル比に限定されるものではない。

ハロゲンの使用量は、金属マグネシウム1グラム原子に対して、0.0001
グラム原子以上、好ましくは0.0005グラム原子以上、更に好ましくは0.
001グラム原子以上である。また、ハロゲン含有化合物は、金属マグネシウム
1グラム原子に対して、ハロゲン含有化合物中のハロゲン原子が0.0001グ
ラム原子以上、好ましくは0.0005グラム原子以上、更に好ましくは0.0
01グラム原子以上となるように使用する。0.0001グラム原子未満の場合
、ハロゲンを反応開始剤として用いる量と大差なく、所望の粒径のものを得るた
めには固体生成物の粉砕分級処理が不可欠なものとなる。

ハロゲン及びハロゲン含有化合物はそれぞれ1種を単独で用いてもよく、2種
以上を併用してもよい。また、ハロゲンとハロゲン含有化合物とを併用してもよ
い。このようにハロゲンとハロゲン含有化合物とを併用する場合、全ハロゲン原
子の量を金属マグネシウム1グラム原子に対して、0.0001グラム原子以上
、好ましくは0.0005グラム原子以上、更に好ましくは0.001グラム原
子以上とする。
ハロゲン及び/又はハロゲン含有化合物の使用量の上限については、全ハロゲ
ン原子の量を金属マグネシウム1グラム原子に対して0.06グラム原子未満と
する。
この場合、ハロゲン及び/又はハロゲン含有化合物の使用量を適宜選択するこ
とにより、固体生成物の粒径を自由にコントロールすることが可能である。

金属マグネシウムとアルコールとハロゲン及び/又はハロゲン含有化合物との
反応それ自体は、公知の方法と同様に実施することができる。例えば、金属マグ
ネシウムとアルコールとハロゲン及び/又はハロゲン含有化合物とを、還流下(
約79℃)で、水素ガスの発生が認められなくなるまで(通常、約20〜30時
間)反応させて、固体生成物を得る方法である。具体的には、例えばハロゲンと
してヨウ素を用いる場合、金属マグネシウム、アルコール中に固体状のヨウ素を
投入し、しかる後に加熱し還流する方法、金属マグネシウム、アルコール中にヨ
ウ素のアルコール溶液を滴下投入後加熱し還流する方法、金属マグネシウム、ア
ルコール溶液を加熱しつつヨウ素のアルコール溶液を滴下する方法などが挙げら
れる。
いずれの方法も、不活性ガス(例えば、窒素ガス、アルゴンガス)雰囲気下で
、場合により不活性有機溶媒(例えば、n−ヘキサン等の飽和炭化水素)を用い
て行なうことが好ましい。

金属マグネシウム、アルコール、ハロゲン及び/又はハロゲン含有化合物の投
入については、最初から各々全量を反応槽に投入しておく必要はなく、分割して
投入してもよい。特に好ましい形態は、アルコールを最初から全量投入しておき
、金属マグネシウムを数回に分割して投入する方法である。このようにした場合
、水素ガスの一時的な大量発生を防ぐことができ、安全面から非常に望ましい。
また、反応槽も小型化することが可能となる。更には、水素ガスの一時的な大量
発生により引き起こされるアルコールやハロゲン及び/又はハロゲン含有化合物
の飛沫同伴を防ぐことも可能となる。分割する回数は、反応槽の規模を勘案して
決めればよく、特に問わないが、操作の煩雑さを考えると通常5〜10回が好適
である。

なお、反応自体は、バッチ式、連続式のいずれでもよいことは言うまでもない
。さらには、変法として、最初から全量投入したアルコール中に金属マグネシウ
ムを先す少量投入し、反応により生成した生成物を別の槽に分離して除去した後
、再び金属マグネシウムを少量投入するという操作を繰り返すということも可能
である。
こうして得た固体生成物を、次の固体触媒成分の合成に用いる場合、乾燥させ
たものを用いてもよく、また瀘別後ヘプタン等の不活性溶媒で洗浄したものを用
いてもよい。いずれの場合においても、得られた固体生成物は、粉砕あるいは粒
度分布をそろえるための分級操作をすることなく以下の工程に用いることができ
る。

本発明で用いる固体触媒成分(A)は、少なくとも(a)上記固体生成物と(
b)4価のチタン化合物とから得られる。
固体触媒成分(A)における4価のチタン化合物(b)としては、一般式

具体的には、
Ti(O−i−C3H7)4、Ti(O−C4H9)4、TiCl(O−C2H5)3、
TiCl(O−i−C3H7)3、TiCl(O−C4H9)3、TiCl2(O−C4
H9)2、TiCl2(O−i−C3H7)2、TiCl4
等を挙げることができる。

固体触媒成分(A)の調製おいては、他の成分として、必要に応じて任意の電
子供与性化合物(c)を用いることができる。それらの電子供与性化合物(c)
は、通常は、酸素、窒素、リンあるいは硫黄を含有する有機化合物である。具体
的には、アミン類、アミド類、ケトン類、ニトリル類、ホスフィン類、ホスミル
アミド類、エステル類、エーテル類、チオエーテル類、アルコール類、チオエス
テル類、酸無水物類、酸ハライド類、アルデヒド類、有機酸類、Si−O−C結
合を有する有機ケイ素化合物等を挙げることができ、より具体的には下記のもの
を挙げることができる。

成物(a)に電子供与性化合物(c)を接触させる際の条件には特に制限はなく
、各種の事情に応じて適宜定めればよい。通常は、マグネシウム原子換算で固体
生成物(a)1モルに対して電子供与性化合物(c)0.01〜10モル、好ま
しくは0.05〜5モルを加え、0〜200℃にて5分〜10時間の条件、好ま
しくは30〜150℃にて30分〜3時間の条件で接触反応を行なえばよい。な
お、この反応系には、ペンタン、ヘキサン、ヘプタン又はオクタン等の不活性炭
化水素を溶媒として加えることもできる。

固体生成物(a)に、又はそれと電子供与性化合物(c)との接触生成物に、
4価のチタン化合物(b)を接触させる際の条件には特に制限はないが、通常は
生成物中のマグネシウム1モルに対して、4価のチタン化合物(b)を1〜50
モル、好ましくは2〜20モルの範囲で加え、0〜200℃にて5分〜10時間
、好ましくは30〜150℃にて30分〜5時間反応させる。
4価のチタン化合物(b)との接触は、液体状の4価のチタン化合物(例えば
、四塩化チタン)はそれ単独で、それ以外の4価のチタン化合物は任意の不活性
炭化水素溶媒(例えば、ヘキサン、ヘプタン、灯油)に溶解させた状態で行なう
ことができる。また、前記の固体生成物(a)と4価のチタン化合物(b)と、
必要に応じて電子供与性化合物(c)との前記の接触の前に、例えば、ハロゲン
化炭化水素、ハロゲン含有ケイ素化合物、ハロゲンガス、塩化水素、ヨウ化水素
等を固体生成物(a)に接触させることもできる。
なお、反応終了後は、不活性炭化水素(例えば、n−ヘキサン、n−ヘプタン
)で、生成物を洗浄するのが好ましい。

このようにして調製された固体触媒成分(A)の組成は、通常マグネシウム/
チタン原子比が 2〜100、ハロゲン/チタン原子比が5〜200、電子供与
体/チタンモル比が0.1〜10の範囲にある。

本発明においては、前記固体触媒成分(A)と結晶性ポリオレフィンとから固
体成分(E)を構成し、この固体成分(E)と上記成分(B),(C),(D)
とからなる触媒系を用いることもできる。
この固体成分(E)の調製方法としては、例えば、
(1)前記固体触媒成分(A)と有機アルミニウム化合物と必要に応じて用いら
れる電子供与性化合物とを組み合せたものの存在下に、オレフィンを予備重合さ
せる方法(予備重合法)、
(2)粒径の揃った結晶性ポリプロピレンやポリエチレンなどの結晶性パウダー
に、前記固体触媒成分(A)と必要に応じて用いられる有機アルミニウム化合物
と電子供与性化合物(融点100℃以上)とを分散させる方法(分散法)、
(3)上記(1)の方法と(2)の方法とを組み合わせる方法、
などを用いることができる。

前記固体成分(E)における結晶性ポリオレフィンとしては、例えばポリエチ
レン、ポリプロピレン、ポリブテン、ポリ4−メチルペンテンなどの炭素数2〜
10のα−オレフィンから得られる結晶性ポリオレフィンが挙げられる。この結
晶性ポリオレフィンは、前記調製法(1)に示すように、炭素数2〜10のα−
オレフィンを用い、通常30〜80℃、好ましくは55〜70℃の範囲の温度に
おいて、予備重合を行なうことにより製造することができる。
この際、触媒系のアルミニウム/チタン原子比は通常0.1〜100、好まし
くは0.5〜5の範囲で選ばれ、また電子供与性化合物/チタンのモル比は0〜
50、好ましくは0.1〜2の範囲で選ばれる。また、結晶性ポリオレフィンと
して、前記調製法(2)に示すように、あらかじめパウダー状の結晶性ポリオレ
フィンとして製造したものを用いてもよい。
なお、結晶性ポリオレフィンとしては、融点100℃以上のものが好ましい。

上記固体成分(E)の調製に用いられる有機アルミニウム化合物としては、後
で(B)成分の有機アルミニウム化合物として例示するものを用いることができ
る。さらに、必要に応じて用いられる電子供与性化合物としては、先に(A)成

前記の固体成分(E)における結晶性ポリオレフィンと固体触媒成分(A)と
の割合については、(A)成分に対する結晶性ポリオレフィンの重量比が、通常
0.05〜100、好ましくは0.10〜50の範囲になるように選ばれる。

どのトリアルキルアルミニウム、ジエチルアルミニウムモノクロリド、ジイソプ
ロピルアルミニウムモノクロリド、ジイソブチルアルミニウムモノクロリト、ジ
オクチルアルミニウムモノクロリドなどのジアルキルアルミニウムモノハライド
、エチルアルミニウムセスキクロリドなどのアルキルアルミニウムセスキハライ
ドなどを好適に使用することができる。これらのアルミニウム化合物は一種を用
いてもよいし、二種以上を組み合せて用いてもよい。

いし、二種以上を組み合せて用いてもよい。

の共重合の場合、プロピレンに対するα−オレフィンのモル比は0.2〜20の
範囲が好ましい。

四塩化ケイ素2.4ml及びフタル酸ジエチル2.3mlを加えた。系内を90
℃に保ち、攪拌しながら四塩化チタン77mlを投入して110℃で2時間反応
させた後、固体成分を分離して80℃の精製ヘプタンで洗浄した。更に、四塩化
チタン122mlを加え、110℃で2時間反応させた後、精製ヘプタンで充分
に洗浄し、固体触媒成分(A)を得た。
