このような全固体型リチウムイオン電池には、固体電解質層として、無機固体電解質材料を主に含む固体電解質シートが使用されている。以下の特許文献1および2には、こうした固体電解質シートの例が記載されている。

また、特許文献2に記載されているような固体電解質シートは、薄膜化すると無機固体電解質材料が欠落したり、固体電解質シートの表面にひび割れが発生したりするため、薄膜化が難しく、実用的ではなかった。

上記知見を元に、本発明者らは、大面積化および薄膜化が可能で、かつ、イオン伝導性に優れた固体電解質シートを提供するため、固体電解質シートの構造について鋭意検討した。その結果、無機固体電解質材料を多孔性基材の空隙内に充填させることにより、固体電解質シートの大面積化および薄膜化が可能となることを見出し、本発明に至った。

Based on the above knowledge, the present inventors diligently studied the structure of the solid electrolyte sheet in order to provide a solid electrolyte sheet that can be increased in area and thickness and that has excellent ion conductivity. As a result, the inventors have found that the solid electrolyte sheet can be increased in area and thinned by filling the inorganic solid electrolyte material in the voids of the porous substrate, and the present invention has been achieved.

また、上記方法で得られた正極、固体電解質層、負極であるインジウム箔(φ=14mm、t=0.5mm)をこの順で積層させて全固体型リチウムイオン電池を作製した。次いで、得られた全固体型リチウムイオン電池について、電流密度65μA/cm2の条件で充電終止電位3.0Vまで充電した後、電流密度65μA/cm2の条件で、放電終止電位0.4Vまで放電させる条件で充放電を10回行った。
ここで、1回目の放電容量を100%としたときの10回目の放電容量を放電容量変化率[%]とした。正極材料に対する放電容量密度と放電容量変化率について得られた結果を表1に示す。

原料には、Li2S(Alfa Aesar製、純度99.9%)、P2S5(関東化学製試薬)を使用した。Li3Nは、以下の手順で作製した。
まず、窒素雰囲気のグローブボックス中で、Li箔(本城金属社製純度99.8%、厚さ0.5mm)にステンレス製の網(150メッシュ)を圧着した。Li箔は網の開口部から黒紫色に変化し始め、そのまま、常温で24時間放置することでLi箔すべてが黒紫色のLi3Nに変化した。Li3Nは、メノウ乳鉢で粉砕後、ステンレス製篩で篩い分けし、25μm以下の粉末を回収し無機固体電解質材料の原料とした。
つづいて、アルゴングローブボックス中で各原料をLi2S:P2S5:Li3N=67.5:22.5:10.0(モル%)になるように精秤し、これら粉末を20分間メノウ乳鉢で混合した。次いで、混合粉末2gを秤量し、φ10mmのZrO2製ボール500gとともに、Al2O3製ボールミルポット(内容積400mL)に入れ、120rpmで200時間混合粉砕した。混合粉砕後の粉末はカーボンボートに入れアルゴン気流中で330℃、2時間加熱処理し、Li11P3S12を得た。

得られた混合物をAl2O3製ボールミルポット(内容積400mL)に加え、さらにφ10mmのZrO2ボール500gを入れ、Al2O3製ボールミルポットを密閉した。Al2O3製ボールミルポット内はアルゴン雰囲気とした。
次いで、Al2O3製ボールミルポットを、ボールミル回転台に乗せ120rpmで、24時間処理を行い、正極材料を得た。
多孔性基材1を100mm×100mmに切断し、多孔性基材1の一方の面に粘着剤シート(100mm×100mm)を貼り付けた。また、PTFE製メッシュ(フロン工業社製、F3261−05、厚さ0.7mm、100mm×100mm、18メッシュ相当)の開口部に無機固体電解質材料であるLi11P3S12を充填した。得られた無機固体電解質材料を充填したPTFE製メッシュを、粘着剤シート上に重ねた後、弱い振動を与えることでPTFE製メッシュに充填されていた無機固体電解質材料を粘着シート上に落下させ、無機固体電解質材料層を形成した。
次いで、PTFE製メッシュを外し、多孔性基材1、粘着剤シートおよび無機固体電解質材料層からなる積層体を得た。次いで、得られた積層体を320MPaの圧力でプレスした。粘着剤シートを構成する粘着剤は多孔性基材1の骨格部表面に付着し、無機固体電解質材料は残った空隙を充填するように上面から下面に貫通した。このとき、無機固体電解質材料の一部は、多孔性基材1の骨格部表面に付着した粘着剤に付着していた。得られた固体電解質シートには、固体電解質材料の欠落や表面の割れは発生しなかった。また、固体電解質シートの厚みは27μmであった。
得られた100mm×100mmの固体電解質シートからφ9.5mmの固体電解質シートを切り抜き、イオン電導度の測定をおこなった。得られた結果を表1に示す。

得られた100mm×100mmの固体電解質シートからφ9.5mmの固体電解質シートを切り抜き、イオン電導度の測定をおこなった。得られた結果を表1に示す。

さらに、実施例1〜4で得られた固体電解質シートを用いた全固体型リチウムイオン電池は放電容量および放電容量変化率が高く、充放電特性に優れていた。
一方、粘着剤およびバインダーを用いていない実施例5および比較例1の固体電解質シートは無機固体電解質材料の欠落やシート表面の割れが発生した。また、このような固体電解質シートを用いた全固体型リチウムイオン電池は実施例1〜4で得られたものよりも放電容量および放電容量変化率が低く、充放電特性に劣っていた。
また、実施例6の固体電解質シートは、バインダーを添加したため無機固体電解質材料の欠落や表面の割れはなかった。しかし、この固体電解質シートは、イオン伝導度が実施例1〜5で得られた固体電解質シートに比べて低かった。このような固体電解質シートを用いた全固体型リチウムイオン電池は実施例1〜5で得られたものよりも放電容量および放電容量変化率が低く、充放電特性に劣っていた。
