このフェノール樹脂発泡板の製造に用いた製造システムは、18本のノズルがTD方向に等間隔で配置された吐出装置を備える。各例のフェノール樹脂発泡板を製造した際のノズル角度θは、表1記載の通りである。
18本のノズルから発泡性樹脂組成物を表1記載の面材上に吐出し、吐出された発泡性樹脂組成物の上に新たに面材を載せた。上下の面材の距離を45mmとし、70℃で300秒間加熱して、フェノール樹脂発砲板を得た。
得られたフェノール樹脂発泡板を幅910mm、長さ1820mmに切断した。次いで、切断されたフェノール樹脂発泡板を85℃で5時間放置して、各例のフェノール発泡板とした。
各例のフェノール樹脂発泡板について、発泡層の密度、平均気泡径、独立気泡率、熱伝導率、気泡のアスペクト比、面材の剥離強度、寸法変化の差を測定し、その結果を表中に示す。

The foamable resin composition was discharged from 18 nozzles onto the face material described in Table 1, and a face material was newly placed on the discharged foamable resin composition. 表中の面材の組成は、以下の通りである。
・面材I・・・・ガラス繊維不織布(目付:70g/m2、ガラス繊維含有量:50質量%)。
・面材II・・・ポリエステル不織布(目付:20g/m2、熱圧着固定部分密度:8個/cm2、起毛度:30本/cm)。
・面材III・・・ポリエステル不織布(目付:30g/m2、熱圧着固定部分密度:100個/cm2、起毛度:5本/cm)。

(測定方法)
<気泡アスペクト比>
各例のフェノール樹脂発泡板について、厚み方向に二等分し、その断面を電子顕微鏡で50倍に拡大した写真を撮影した。撮影された画像に、発泡層のMD方向に2本の直線(長さ1800μm相当)を描き、発泡層のTD方向に2本の直線(長さ1800μm相当)を描いた。MD方向の直線が横切った気泡の直線上の径を測定し、その結果から平均値を算出してMD方向における気泡径(RM)とした。また、TD方向の直線が横切った気泡の直線上の径を測定し、その結果から平均値を算出してTD方向における気泡径(RT)とした。
求めたRM及びRTから、気泡アスペクト比を算出した。

<面材剥離強度>
図5〜6を参照して、面材剥離強度の測定方法を説明する。
図5に示すように、各例のフェノール樹脂発泡板のY方向(TD方向)中央部から、X方向(MD方向)に50mm、Y方向に120mmの矩形に切り出し、一方の面材を剥離して、切片STを得た。この切片STを厚さ方向に切断して、片面に面材を備え、幅50mm、長さ120mm、厚さ25mmの評価用試料Tとした。
次に、厚さ25mmの評価用試料Tの長さ方向の一端から20mmの位置で、面材を有さない面から厚み方向に深さ20mmの切り込みを入れた。その切込み位置にて、発泡層を厚み方向に分割した(図6中の符号100)。この際、面材が発泡層から剥がれないようにした。
評価用試料Tにおける発泡層の長さが長い部位102をクランプ107で保持した。この際、部位102が水平方向に対し45°の角度になるように保持した。発泡層の長さが短い部位103をクランプ104で保持した。クランプ104の下方に、金属ワイヤ105で容器106を吊り下げた。
その後、ポンプ(図示せず)を用いて、100g/分の投入速度で、容器106内に水を連続的に投入した。面材101が、評価用試料Tの長さ方向に切り込み位置から50mm剥離した時点で、容器106への水の投入を停止した。容器106内の水の質量を測定した。同様の操作を2回行い、クランプ104、金属ワイヤ105、容器106及び容器106内の水の質量の合計の平均値をTD方向の面材剥離強度PTとした。

<寸法変化の差>
各例のフェノール樹脂発泡板におけるTD方向の中央部から、MD方向200mm、TD方向200mmの平面視矩形の切片を切り出し、これを評価用試料とした。この評価用試料について、EN1604の試験方法に準じ、以下の手順でMD方向の寸法変化の差ΔDM(mm)及びTD方向の寸法変化の差ΔDT(mm)を求めた。
まず、200mm×200mmに切り出し、これをEN1604に従い養生して、評価用試料とした。評価用試料のMD方向の長さDM0(mm)と、TD方向の長さDT0を測定した。
次に、評価用試料を70℃で、48時間放置した直後に、評価用試料におけるMD方向の長さDM(mm)及びTD方向の長さDT(mm)を測定した。下記式により、MD方向の寸法変化の差ΔDM及びTD方向の寸法変化の差ΔDTを算出した。
ΔDM=長さDM0−長さDM
ΔDT=長さDT0−長さDT
求めたΔDM及びΔDTから、寸法変化比を算出した。

<連続生産性の評価>
フェノール樹脂発泡板を連続して生産した際にノズルの吐出口周囲を観察し、ノズルの吐出口の清掃頻度を評価した。
≪評価基準≫
○:フェノール樹脂発泡板を連続して5時間製造した時に、ノズル吐出口周囲に樹脂の付着はほとんど見られなかった(ノズル清掃頻度低)。
△:フェノール樹脂発泡板を連続して5時間製造した時に、ノズル吐出口周囲に少量の樹脂が付着した(ノズル清掃頻度中)。
×:フェノール樹脂発泡板を連続して5時間製造した時に、ノズル吐出口周囲に多量の樹脂が付着した(ノズル清掃頻度大)。又はノズル吐出口に詰まりが発生して生産を中止した。
<Evaluation of continuous productivity>

<面材の剥離評価>
各例のフェノール樹脂発泡板5枚について、TD方向に切断し、切断面の両端部にある角部を観察して以下の基準で評価した。
≪評価基準≫
○:面材はいずれの角部からも全く剥離していない。
△:面材が角部から0.5cm以上剥離したものが1枚あった。
×:面材が角部から0.5cm以上剥離したものが2枚以上あった。
