複数の孔部Hは、図1〜図3を参照して、それぞれシートカバー6Sの意匠面側に開口する孔部であり、本実施例においては全ての孔部Hが同形同寸とされている(孔部Hの製造方法は後述)。これら複数の孔部Hは、図1を参照して、天板メイン部6aの上部で縦横に並列して配置されており、隣り合う孔部H同士の寸法は等間隔に設定されている。また図2を参照して、天板メイン部6aの上方においては、各孔部Hの四方に、比較的小寸とされた他の孔部Hsが設けられている。そして図2及び図3を参照して、各孔部Hは、見栄え向上の観点から非貫通孔とされており、シートカバー6Sの厚み方向において、裏面材14を貫通することなく表面材10及び接着層12を貫通している。こうしてシートカバー6Sに、裏面材14を非貫通の各孔部Hを設けたことで、各孔部Hから、シートの内部構成(例えばシートパッド6P等)が露出することを好適に回避することができる。また各孔部Hは、表面材10とともに接着層12を貫通しているため、孔部Hの底側から接着層12が過度に露出することを極力回避することができる。

図4〜図6を参照して、表面材10と裏面材14を接着層12で接着固定して、図3に示すシートカバー6Sを形成する。このとき下記の第一工程〜第三工程にて、シートカバー6Sに、より見栄えの良い孔部Hを形成することとした。ここで本製造方法では、図4を参照して、接着層12と剥離材20とで構成されている接着部材30を用いることができる。この接着部材30では、接着層12の一面を覆うように剥離材20が貼着されており、接着層12の他面は、剥離材20が貼着されておらず露出している。

そして剥離材20は、図4を参照して、高融点の樹脂フィルム(フッ素樹脂フィルムなど)や、紙(目付:64g〜104g/m2)などで構成されており、剥離材20の接着層12に接する面側には粘着層21が一体化されている(なお粘着層21は、便宜上、図4にのみ図示する)。この粘着層21は、接着層12に対して剥離可能に貼着される層であり、ポリプロピレン樹脂、シリコン樹脂、エチレン・酢酸ビニル共重合樹脂(EVA樹脂)、ポリエチレン樹脂、アクリル樹脂などで構成することができる。なかでもポリプロピレン樹脂製の粘着層21は、EVA樹脂に比して伸びにくいことから、後述する第二工程においてスムーズに孔部Hを形成することができる。また粘着層21は、低密度ポリエチレン樹脂製等のバリア層(図示省略)を介して剥離材20に一体化することもできる。

そして本実施例においては、後述する第一工程時の加熱によって剥離材20と接着層12が剥離不能に一体化することが懸念される。そこで粘着層21(及びバリア層)の素材を適宜選択することにより、剥離材20の接着層12を臨む面側の融点を、第一工程において設定されている加熱温度以上とすることが望ましい。例えば熱可塑性ポリウレタン樹脂製の接着層12を用いていると、後述の第一工程の加熱温度は典型的に130℃〜150℃に設定される。このとき粘着層21として、例えばポリエチレン樹脂やEVA樹脂を使用すると、これらの融点が第一工程の加熱温度よりも低いため粘着層21が溶融し、剥離材20と接着層21が剥離不能となるおそれがある。また仮に後述する第二工程において、ポリエチレン樹脂やEVA樹脂製の剥離材20を接着層21から強引に剥離すると、孔部Hの形状の見栄えが悪くなるおそれがある。そこで粘着層21としてポリプロピレン樹脂(好ましくはポリプロピレン単独重合体(ホモPP)又はプロピレンブロック共重合体(ブロックPP))を使用すると、融点が第一工程の加熱温度よりも高いために粘着層21がほとんど溶融しないので、剥離材20と接着層21が剥離不能に一体化することを極力回避することができる。また第一工程において設定されている加熱温度が150℃よりも高い場合には、アクリル樹脂やシリコン樹脂やポリプロピレン樹脂(ホモPP又はブロックPP)製の粘着層21を用いることができる。こうして本実施例では、ポリプロピレン樹脂の種類を適宜選定することにより、ポリプロピレン樹脂製の粘着層の融点を、ウレタン樹脂製の接着層に応じて設定された第一工程の加熱温度以上とすることができる。

第一工程では、図4を参照して、接着層12の一面にのみ剥離材20が貼着されているとともに、接着層12の他面が表面材10に接している状態として、接着層12と表面材10を接着固定する。例えば本工程では、図示しない台上の表面材10に接着部材30を上側から重ねながら、接着層12の他面となる下面を表面材10に接した状態とする。この状態で熱プレス装置40を用いて、接着層12と表面材10を上側から加熱圧着することにより、熱可塑性ポリウレタン樹脂製の接着層12を溶融させて表面材10に接着固定する。このとき接着層12の一面となる上面が剥離材20で覆われているため、熱プレス装置40を、相対的に熱に強い剥離材20に押し当てて圧や熱をかけることができる。そして熱プレス装置40の熱は、剥離材20と接着層12によって表面材10に直接伝わらないため、比較的熱に弱い皮革製の表面材10の熱による劣化を極力回避できる。さらに剥離材20の粘着層21の融点を、熱プレス装置40の加熱温度(第一工程において設定されている加熱温度)以上とすることで、剥離材20と接着層12が剥離不能に一体化することが好適に回避される。

第二工程では、図5を参照して、孔部Hを、表面材10と接着層12と剥離材20を貫通させて設けたのち、剥離材20を接着層12から剥離して接着層12の一面を露出させる。ここで孔部Hの形成手法は特に限定しないが、自動制御されたパンチ機構などの物理的孔あけ手段や、レーザなどの光学的孔あけ手段を例示できる。例えば剥離材20を上側にして、接着部材30と表面材10を図示しない台上に配置し、この状態で剥離材20側からパンチ機構によって孔部Hを形成する。このとき接着層12が剥離材20で覆われているため、パンチ機構などによる押圧で接着層12が孔部H内にはみ出すように変形することを極力回避することができる。さらに剥離材20が、相対的に伸びにくいポリプロピレン樹脂製の粘着層21を有していると、パンチ機構に対する粘着層21のひっかかりが好適に回避されるため、スムーズに孔部Hを形成することができる。

以上説明したとおり本実施例では、シートカバー6Sに、裏面材14を非貫通の孔部Hを設けたことで、孔部Hから、シートの内部構成が露出することを好適に回避することができる。また孔部Hは、表面材10とともに接着層12を貫通しているため、孔部Hの底側から接着層12が過度に露出することを極力回避することができる。このとき表面材10を皮革で構成することにより、シートカバー6Sに高級感を出すことができる。また本実施例では、接着層12に設けられた剥離材20を巧みに利用するなどして、裏面材14を貫通することなく表面材10及び接着層12を貫通している孔部Hをシートカバー6Sに好適に形成することができる。このとき剥離材20の粘着層21の融点を適宜の温度に設定することで、第一工程において、剥離材20が部分的に溶融するなどして接着層12に剥離不能に一体化されることを好適に回避することができる。特に剥離材20に、比較的伸びにくいポリプロピレン樹脂製の粘着層21を設けることで、第二工程における孔部Hの形成が容易となる。さらにポリプロピレン樹脂製の粘着層21の融点を、接着層12の素材に応じて設定された第一工程の加熱温度以上とすることで、剥離材20が接着層12に剥離不能に固定されることを好適に回避することができる。このため本実施例によれば、乗物内装品のシートカバー6Sに、より見栄えの良い孔部Hを設けることができる。
