[実施形態1]
まず、構成を説明する。図1は、本実施形態の内燃機関(以下、エンジンという。)のピストン1を、ピストン1の軸心10を含みピストンピン穴51の軸心11に直交する平面で切った断面を示す。図2は、ピストン1を、軸心10および軸心11を含む平面で切った断面を示す。エンジンは直接噴射式の4ストローク・ディーゼルエンジンである。なお、エンジン1は副室式でもよいし、2ストロークエンジンやガソリンエンジンでもよい。ピストン1は、シリンダブロックに形成されたシリンダの内部に、往復移動可能に収容される。シリンダブロックには、シリンダの開口を塞ぐようにシリンダヘッドが設置される。ピストン1は、ピストン本体2と皮膜3を有する。ピストン本体2は、アルミニウム合金(例えばAl-Si系のAC8A)を材料として、鋳造により母材が成形される。なお、ピストン本体2は鉄を材料としてもよいし、鍛造によりピストン本体2の母材を成形してもよい。ピストン本体2は、有底筒状であり、冠部(ヘッド部)4とエプロン部(ピンボス部)5とスカート部6を有する。以下、軸心10が延びる方向をピストン軸方向という。ピストン軸方向でエプロン部5やスカート部6に対し冠部4の側を軸方向一方側といい、その反対側を軸方向他方側という。ピストン1の径方向をピストン径方向という。

冠部4は、冠面部40と背面部41とランド部42を有する。冠面部40は、冠部4の軸方向一方側にあり、冠面400を有する。冠面400は軸方向一方側からみて略円形である。(ピストン上死点時の)冠面400とシリンダ内壁とシリンダヘッドとの間に、燃焼室が区画される。冠面400は燃焼室内の燃焼ガスに直接暴露される。冠面部40は、キャビティ401を有する。キャビティ401は冠面400の略中央部に形成された凹部であり、燃焼室を画成する。キャビティ401の形状は深皿形(リエントラント形)であり、キャビティ401の底面は軸心10の側に向かうにつれて軸方向一方側に隆起する曲面状である。なお、キャビティ401の形状は上記に限らず任意である。背面部41は背面410を有する。背面410は、冠部4において、冠面400に対し燃焼室と反対側(軸方向他方側)にあって、ピンボス50を除く部位の表面である。背面410は冠部4の裏側にあってピストン本体2の内周面の一部をなす。ランド部42は冠面部40の外周側から軸方向他方側に延びる。ランド部42の外周面は、環状の溝(リング溝)を3つ有する。これらのリング溝421,422,423はピストン1の周方向(軸心10の周り方向)に延びる。冠面400に近い側(軸方向一方側)のリング溝421,422にはコンプレッションリングがそれぞれ設置され、冠面400から遠い側(軸方向他方側)のリング溝423にはオイルリングが設置される。

エプロン部5およびスカート部6は、冠部4から軸方向他方側に延びる。スカート部6およびエプロン部5の内周側は中空である。エプロン部5は、ピストン径方向両側に一対ある。エプロン部5の外周面は、冠部4(スカート部6)の外周面よりも軸心10の側にある。各エプロン部5はピンボス50を有する。各ピンボス50はピストンピン穴51を有する。ピストンピン穴51は、ピンボス50を貫通してピストン径方向に延びる。スカート部6は、ピストン径方向両側に一対ある。スカート部6は、ピストン1の周方向で両エプロン部5,5に挟まれる。両スカート部6,6は、移行部を介して、エプロン部5によって連結される。スカート部6は、エプロン部5よりも薄肉である。スカート部6はシリンダ内壁に対し摺動する。ピストンピン穴51にはピストンピンの端部が嵌合する。ピストン1は、ピストンピンを介してコネクティングロッド(コンロッド)の一端側(小端部)に連結される。コンロッドの他端側(大端部)はクランクシャフトに連結される。オイルパンやオイルポンプ等を含むエンジンの潤滑系において、コンロッドの大端部には、メインギャラリからエンジンオイル(以下、オイルと表記する。)が圧送される。小端部には大端部からオイルが供給される。

冠部4は、複数のオイル逃がし孔(ドレン孔)43と、第1冷却通路411と、第2冷却通路(クーリングチャネル)44を有する。オイル逃がし孔43は、冠部4の内部を延びてリング溝423の底面側と背面410とに開口し、リング溝423の内部とピストン1の内周側の空間とを接続する。オイルリングがシリンダ内壁から掻き落としたオイルは、リング溝423の内部からオイル逃がし孔43を介してピストン1の内周側の空間に排出される。なお、オイル逃がし孔43は、背面410に開口するのではなく、後述する第2冷却通路44の内周面に開口してもよい。

第1冷却通路411は、背面410のうち、キャビティ401の底面の裏側(軸方向他方側)にあって両ピンボス50に挟まれる領域である。第1冷却通路411は、キャビティ401の底面の形状に倣う曲面状の凹部である。第1冷却通路411の表面のピストン軸方向における投影(の全体)はキャビティ401の底面と重なる。第1冷却通路411はコンロッドの小端部の外周面に対向する。第1冷却通路411は擂鉢状であり、軸心10の側が最も深く、軸心10から離れるにつれて徐々に浅くなる。言換えると、第1冷却通路411の底面は、軸心10を含む平面内で、軸心10から径方向外側に向うにつれて、ピストン1の軸方向他方(図1,図2の下方)側に隆起する。第1冷却通路411は、軸心11に対し直交するピストン径方向に延びる。言換えると、ピストンピン穴51が延びる方向に対し直交するピストン径方向における第1冷却通路411の寸法は、ピストンピン穴51が延びる方向における第1冷却通路411の寸法よりも大きい。ピストンピン穴51に直交するピストン径方向における第1冷却通路411の両端は、背面410における(後述する第2冷却通路44の裏側の)平面状の領域412に接続する。オイル逃がし孔43は領域412に開口する。なお、第1冷却通路411の形状は上記に限らず、例えばキャビティ401の形状に応じて適宜変更可能である。

皮膜3は潤滑皮膜30と冷却皮膜31を有する。潤滑皮膜30は、固体潤滑剤とバインダー樹脂を含み、スカート部6の外周面を覆う。固体潤滑剤は、スカート部6の外周面とシリンダ内壁との間の摩擦を低減する機能を有する。固体潤滑剤として、グラファイト(以下、Cと表記する。)が用いられる。なお、潤滑皮膜30は、固体潤滑剤として、Cと共に、またはCに代えて、他の固体潤滑剤、例えば二硫化モリブデン(以下、MoS2と表記する。)またはポリテトラフルオロエチレン(以下、PTFEと表記する。)の少なくとも一方を含んでもよい。バインダー樹脂は、他材料との接着性を有する結合剤(バインダー)としての樹脂であり、固体潤滑剤を被塗物であるピストン本体2に定着させる機能を有する。バインダー樹脂として、耐熱性および耐摩耗性に優れた樹脂、例えばポリアミドイミド樹脂(以下、PAIと表記する。)が用いられる。なお、潤滑被膜30は、バインダー樹脂として、PAIと共に、またはPAIに代えて、他のバインダー樹脂、例えばポリイミド樹脂(以下、PIと表記する。)またはエポキシ樹脂(以下、EPと表記する。)の少なくとも一方を含んでもよい。PIは、PAIと同様、耐熱性および耐摩耗性に優れる。PAI,PI,EPは、接着性にも優れる。

冷却皮膜31は、第1冷却通路411の表面の少なくとも一部、好ましくは全部を覆うか、または、第2冷却通路44の内周面の少なくとも一部、好ましくは全部を覆う。なお、冷却皮膜31は、背面410における領域412、スカート部6の内周面、およびエプロン部5の内周面(ピストンピン穴51を除く)を、覆ってもよいし覆わなくてもよい。冷却皮膜31は、添加剤とバインダー樹脂を含む。添加剤はCおよびPTFEの両者を含む。なお、冷却皮膜31は、CおよびPTFEと共に、他の添加剤、例えば窒化ホウ素(以下、BNと表記する。)またはMoS2を含んでもよい。バインダー樹脂は、添加剤を被塗物であるピストン本体2に定着させる機能を有し、例えばPAIが用いられる。なお、冷却皮膜31は、バインダー樹脂として、PAIと共に、またはPAIに代えて、他のバインダー樹脂、例えばPIまたはEPの少なくとも一方を含んでもよい。以下、重量(質量)%をwt%と表記する。冷却皮膜31は、バインダー樹脂の含有量が50wt%以上かつ90wt%以下であり、添加剤の含有量が10wt%以上かつ50wt%以下である。好ましくは、バインダー樹脂の含有量が50wt%以上かつ70wt%以下であり、添加剤の含有量が30wt%以上かつ50wt%以下である。より好ましくは、バインダー樹脂の含有量が50wt%以上かつ60wt%以下であり、添加剤の含有量が40wt%以上かつ50wt%以下である。冷却皮膜31中のCとPTFEとの合計(混合物)におけるCの含有量は、30wt%以上かつ80wt%以下、好ましくは40wt%以上かつ70wt%以下である。

ピストン1の製造方法は、鋳造工程、熱処理工程、機械加工工程、潤滑皮膜形成工程、および冷却皮膜形成工程を有する。ピストン1の製造においては、鋳造工程、熱処理工程、機械加工工程、潤滑皮膜形成工程をこの順に行う。また、冷却皮膜形成工程を適当なタイミングで行う。鋳造工程では、アルミニウム合金の溶湯を金型に流し込み、凝固させて、ピストン1の母材を成形する。ここで母材とは、機械加工や表面処理を行う前の粗い形状におけるピストン本体2(粗材)を指す。この工程で、ピストン本体2の(背面410を含む)内周面および第2冷却通路44が形成される。なお、第2冷却通路44の形成方法は、冠部4に第2冷却通路44を一体成型するものに限らない。冠部4が2分割され、これらが第2冷却通路44の内壁部分をそれぞれ有し、上記2分割された冠部4を溶接等により一体化することで、第2冷却通路44を形成してもよい。熱処理工程では、熱処理により上記母材(以下、ピストン母材という。)の性質を改善し、適当な強度・硬さに調整する。機械加工工程では、ピストン母材を旋盤等により機械加工する。例えば、鋳肌面を基準としてピストンピン穴51とスカート部6のインロー部分60を加工する。次にピストンピン穴51とインロー部分60を基準として、リング溝421,422,423を加工し、冠部4の外周面やスカート部6の外周面等、ピストン本体2の外径を仕上げる。また、冠面400(キャビティ401)とオイル逃がし孔43を加工する。

潤滑皮膜形成工程では、スカート部6の外周面に潤滑皮膜30を形成する。潤滑皮膜形成工程は、塗装工程と焼成工程を有する。塗装工程では、バインダー樹脂の溶液中に固体潤滑剤を分散させた塗料を、例えばスクリーン印刷により、スカート部6の外周面に塗布する。なお、スクリーン印刷以外の印刷や、スプレー等による塗料の吹き付け、ないし塗料中への浸漬により、塗布を行ってもよい。焼成工程では、焼付けにより塗膜を焼成し、潤滑皮膜30を形成する。具体的には、所定の焼成条件で塗膜を焼成する。焼成条件は、例えば190±10℃で30分である。200℃以下での低温焼成も可能であるため、ピストン本体2の材料がアルミニウム合金である場合も焼成を容易に適用可能である。焼付けにより、上記塗膜から揮発成分が除去されると共に強靱な潤滑皮膜30が形成され、固体潤滑剤がバインダー樹脂を介してスカート部6の外周面に定着する。

冷却皮膜31における添加剤の含有量は10wt%以上(バインダー樹脂の含有量は90wt%以下)である。このようにバインダー樹脂の含有量を一定以下に抑制し、CやPTFEの含有量をある程度以上確保することで、冷却効率を高める上記作用を少なくとも一定程度得ることが可能となる。冷却皮膜31におけるバインダー樹脂の含有量は50wt%以上(添加剤の含有量は50wt%以下)である。このように添加剤の含有量を一定以下に抑制し、バインダー樹脂の量をある程度以上確保することで、冷却皮膜31の接着力が高い。よって、冷却皮膜31とピストン本体2との接着性がよいため、冷却皮膜31の剥離が抑制される。したがって、冷却効率を高める上記作用をより確実に得ることができる。また、冷却皮膜31は、焼成されることで硬化する。これにより、ピストン本体2からの冷却皮膜31の剥離がより確実に抑制される。冷却皮膜31がバインダー樹脂としてPAIやPIを含む場合、PAIやPIは耐摩耗性および耐熱性に優れるため、ピストン本体2からの冷却皮膜31の剥離がより確実に抑制される。

実験方法は以下の通りであった。バインダー樹脂をPAIとし、添加剤をCおよびPTFEとし(C,PTFE以外の添加剤を含まず)、溶剤をN-メチルピロリドンNMPまたはγ-ブチロラクトンGBLとする塗料を作製した。以下、冷却皮膜31においてCとPTFEとの合計が占める割合(CとPTFEの含有量)をαと表記する。CとPTFEとの合計においてCが占める割合をβと表記する。αは、塗料の溶剤を除く組成物全体(すなわちPAIとCとPTFEとの合計)においてCとPTFEとの合計が占める割合に相当する。βは、冷却皮膜31の各所間でC,PTFEの密度(単位面積当りの質量)に有意な偏りがなければ、冷却皮膜31の単位面積におけるCとPTFEとの合計に対するCの割合(wt%)と同義である。表1のように、αが50wt%,40wt%,30wt%,20wt%,10wt%である各場合につき、βが0wt%,10wt%,30wt%,50wt%,70wt%,80wt%,100wt%である塗料の試料1〜35を作製した。
試料1〜35の塗料を各別にピストン1の少なくとも背面410(第1冷却通路411)に塗布し、冷却皮膜31を形成した。焼成工程における焼成条件は190±10℃で30分だった。各試料1〜35の塗料による冷却皮膜31を背面410に有する各ピストン1につき、その背面410にオイルを噴射しつつ、冠面400(キャビティ401)の温度変化を測定した。図3は、用いた測定装置8を模式的に示す。図1と同様のピストン1の断面を示す。ディスペンサ(液体定量吐出装置)81を用い、オイル溜まり80のオイルを、ピストン1の背面410の中央(第1冷却通路411)を狙って、ニードル82から噴射させた。オイルの噴射開始直前からのキャビティ401の表面の温度変化を、赤外線温度測定器83により測定した。温度測定(オイルの噴射開始)の前に、ピストン1を予め200℃程度に加熱した。使用したオイルは、粘度分類が5W-30であり温度が25℃〜28℃だった。噴射量は80ml/minだった。なお、温度測定の精度を向上するため、予めピストン1のキャビティ401の表面に黒体84を塗布した。

本実施形態は、ピストン本体2の形状が実施形態1と異なる。図11は、本実施形態のピストン1の、図1と同様の断面を示す。皮膜3の図示を省略する。冠部4は第2冷却通路44を有しない。キャビティ401の形状は、吸気工程で生成されるタンブル流を案内する形状であり、タンブル流の生成を助長する。背面410のうち、キャビティ401の底面の裏側(ピンボス50を除く)にあって両ピンボス50に挟まれる領域は、キャビティ401の底面の形状に倣う平面状であり、この領域にはフィン(凸部)414ないし溝(凹部)415が設けられる(以下、これらをまとめてフィン414と表記する。)。フィン414はピストン1の軸心10の周り方向に延びており、ピストン径方向に複数並んで設けられる。冷却皮膜31は、少なくとも(フィン414が設けられた領域を含む)背面410に設けられる。他の構成は実施形態1と同様である。本実施形態のピストン1にあっては、実施形態1と同様、冷却皮膜31によって、局所的な濡れ性が高まる。それだけでなく、背面410のマクロ的な形状においても、フィン414によってオイルとピストン表面との接触面積が広がるため、冠部4の冷却効率がより向上する。他の作用効果は実施形態1と同様である。
