4) 前記画像データを多段階の色調データとするステップにおいて、画像データを一旦グレースケールに変換した後、多段階の色調データとする3)記載のタフテッドカーペットの製造方法。

色数が多ければ、柄表現を細密にすることが可能であるが、現在のタフト機では、16〜160色が好ましい。また、コントラストを調整し、輪郭を不鮮明にすることにより、タフテッドカーペットにした際に、よりリアリティーのある柄表現とすることが出来る。
なお、最初の模様等の一部を使用したい場合には、必要部分だけを切り抜いて使用すればよい。
また、上記説明における色には無彩色である白、黒、灰色も含むものとする。

更に、タフテッドカーペットに、定法により塩化ビニル樹脂などからなるバッキング層などを設けた後、適当な大きさに裁断すればカーペットタイルが得られる。
また、カーペットタイルにする場合には、裁断した時にそれぞれ別な柄になるように、ランダムな柄にすることが好ましい。

次に、タフトデータに基づいてパイル高さを調整できるタフト機(中川製作所社製)を用い、パイル糸の配列を奇数針1色、偶数針1色(合計2色)として、上記タフトデータに従ってポリエステル基布にタフトし、タフテッドカーペットを作製した。
次に、上記タフテッドカーペットに、下記の材料からなる塩ビバッキング層及び目付量30g/m2のガラス不織布層を積層した後、裁断して、前記原板の表面模様を再現した図3(B)に示すカーペットタイルを作製した。
図3(A)と(B)を対比すると、プラスチックタイルの原板の表面模様が再現されていることが分かる。

・塩ビペースト樹脂(カネカ社製:PSM−176) 100重量部
・可塑剤(ジェイプラス社製:DOP) 75重量部
・充填材(白石カルシウム社製:炭酸カルシウム) 230重量部
