まず、圧電体107を作製する。一般的には、原材料の計量、混合、仮焼、粉砕、バインダー混合、混練り、シート成型、パンチング、匣鉢詰めおよび本焼成の一連の工程により作製できる。次に、切断機で圧電体107を外形加工し、母材を生成する。そして、圧電体107の母材をラップ研磨機等で研磨し薄板化し、厚み方向の寸法を調整する。

そして、素子サイズの圧電体107を切り出し、圧電体107の両主面においてそれぞれ並列な位置に複数対の電極120、130の各対を設ける。電極120、130は、たとえばAgペーストをスクリーン印刷し、焼き付けることで設けられる。このとき電極は等間隔に配置し、振動子110になる部分の表面に設ける。このようにして得られた、プレート状の圧電体107を分極する。分極の際には、圧電体107をキュリー温度以上の絶縁オイルに浸漬して加熱し、上記の対の電極120、130の間に所定の直流電圧をかけて行う。そして、圧電体107をバック材900に接着して固定する。

図7に示すように、基板170は、圧電素子105の枠部115に接着されており、圧電素子105の主面に対して垂直な方向に折り曲げられた形状を有している。そして、図8に示すようにプローブ180の先端に取り付けることができる。図8では、プローブ180のヘッド185の内部のうち圧電素子105部分のみを破線で示している。このようなプローブ180は、30μm程度の高解像度で、1.5mmの深度で生体の対象を観察可能にできる。医療や美容の現場において真皮や血管内の簡易な観察を可能にする。このように生体観察用のプローブ180は、リアルタイムな生体組織の断面観察を可能にする。

上記の実施形態では、製造時にレーザを直接、圧電体107に当てて中抜きのスリットを作製するが、真空内でレーザを照射してもよい。たとえばPZTのバンドギャップより高いエネルギーを照射した場合には、PZTの結晶格子を破壊する。これを防止しつつ低い温度で加工するため、真空状態(10−2torr、飽和蒸気圧の利用)の環境で加工する。図9は、超音波センサ100の製造方法の一場面を示す斜視図である。図9に示すように、圧電素子105が入る試料室208を有する本体207と試料室208を密封する蓋205を有するレーザーチャンバー200を用いることができる。

上記の実施形態では、圧電素子105の超音波の発振・検出側の枠部に異方向性導電層160および基板170を設けているが、このような配置は異なっていてもよい。図10は、超音波センサ300の構成を示す断面図である。図10は、振動子110の長手方向に平行な切断面による断面図である。超音波センサ300の構成要素自体は、超音波センサ100と同様であるが、その配置が異なり、超音波センサ300は、圧電素子105とバック材900の間に異方向性導電層160および基板170を設けている。用途や製造の容易さに応じてこのような構成も可能である。
