本発明の製造方法によって製造されるスロットルバルブ10は、図1に示すように、スロットル装置1へ軸回動自在に配設される。スロットル装置1は、自動車等の車両に搭載され、図外の内燃機関(エンジン)の各気筒への吸入空気量を制御する装置である。スロットル装置1のスロットルボディ2は樹脂製であり、円筒形のボア部3と、モータハウジング部4と、ギアボックス部5とを有する。ボア部3の内部空間が、吸入空気が流動していく吸気通路となり、当該ボア部3の内部にスロットルバルブ10が正逆回転自在に配設されている。スロットルバルブ10の軸両端は、ボア部3の対向位置に設けられた軸受部6において支承されている。スロットルバルブ10は、図外のアクセルペダルの踏み込み量等に応じて回動制御される。スロットルバルブ10が回動することで、当該スロットルバルブ10の外周縁部とボア部3の内壁面との間の隙間(クリアランス)寸法が変化し、このクリアランスのサイズ変化によって、内燃機関へ導入される吸入吸気量が制御される。図1に示す状態が、スロットルバルブ10の全開状態である。一方、スロットルバルブ10が吸入空気の流動方向に対して略直角となる角度(図1に示す方向を基準として略水平な角度)にあるとき、吸気通路が全閉される。モータハウジング部4の内部には、スロットルバルブ10を回転駆動させる駆動手段であるモータ(図示せず)が配されている。ギアボックス部5の内部には、モータの駆動力をスロットルバルブ10へ伝達するギア機構(図示せず)が配されている。

そこで、図3〜7を参照しながら、スロットルバルブ10の製造方法について説明する。基本的には、図3に示すように、所定形状のキャビティを有する成形金型40内にスロットルシャフト12をインサートした状態で、バルブ体11を射出成形する。バルブ成形金型40は、固定金型41、可動金型42、スライドコア43・43等によって構成され、それぞれを型締めした状態においてキャビティが画定される。具体的には、固定金型41及び可動金型42には、それぞれシャフト被覆部13用のキャビティ13c(以下、金型の説明に関して単にシャフト被覆部13cと称す)と、これに連続する半円板部14用のキャビティ14c(以下、金型の説明に関して単に半円板部14cと称す)が形成されている。したがって、固定金型41と可動金型42とを当接型締めしたとき、スロットルシャフト12の軸中心(シャフト被覆部13cの軸中心)を通り、半円板部14cの延在方向(本実施例では上下方向)と直交する方向(本実施例では水平方向)の中心線L1は、固定金型41と可動金型42との当接面Sに一致する。また、シャフト被覆部13cの両頂部には、台座15用のキャビティ15c(以下、金型の説明に関して単に台座15cと称す)が形成されている。

2つある射出ゲート45・45及び台座15c・15cのうち、一方(本実施例では右側)の射出ゲート45及び台座15cは固定金型41に形成されており、他方(本実施例では左側)の射出ゲート45及び台座15cは可動金型42に形成されている。これにより、一方の射出ゲート45及び台座15cは、固定金型41と可動金型42との当接面Sの直下にあり、他方の射出ゲート45及び台座15cは固定金型41と可動金型42との当接面Sの直上にある。したがって、両射出ゲート45・45及び台座15c・15cは、固定金型41と可動金型42との当接面S、すなわちスロットルシャフト12(シャフト被覆部13c)の軸中心を通る中心線L1を挟んで、半円板部14cが延在する上下方向へ互いに反対側へ位置ズレ(オフセット)した関係にある。両台座15c・15cは、シャフト被覆部13cの頂部、すなわち中心線L1からそれぞれ射出ゲート45が形成されている方向(位置ズレ方向)へ向けて形成されている。図4に示すように、射出ゲート45の断面形状は釣鐘状であり、台座15cの断面形状も射出ゲート45の断面形状と同じ釣鐘状に形成されている。正確には、射出ゲート45の断面形状と台座15cの断面形状とは相似形状である。また、台座15cの側面は、射出ゲート45側からシャフト被覆部13cに向けて拡がる斜面となっている。

次に、射出成形について説明する。まず、スロットルシャフト12を成形金型40内にインサートして、シャフト被覆部13cの中央部に配置されるよう固定したうえで、固定金型41や可動金型42等を型締めし、キャビティを画定する。そして、ランナー44を通して供給されてくる溶融樹脂を、シャフト被覆部13cに臨む射出ゲート45を介してキャビティ内へ射出充填する。すると、図5に示すように、溶融樹脂はシャフト被覆部13c内を分岐するように流動していく。このとき、台座15cの存在と、射出ゲート45及び台座15cが中心線L1を挟んで位置ズレしていることで、シャフト被覆部13c内の樹脂流量に差が生じる。具体的には、中心線L1の一方側(本実施例では下方)に位置ズレした一方(本実施例では右側)の射出ゲート45から射出された溶融樹脂は、スロットルシャフト12の若干下方部に衝突することで流動方向が下向きとなること、及び台座15cの存在によって流路幅が大きくなっていることにより、シャフト被覆部13c内を主に下方へ向けて流動し、上方への流動量は僅かとなる。一方、中心線L1の他方側(本実施例では上方)に位置ズレした他方(本実施例では左側)の射出ゲート45から射出された溶融樹脂は、スロットルシャフト12の若干上方部に衝突することで流動方向が上向きとなること、及び台座15cの存在によって流路幅が大きくなっていることにより、シャフト被覆部13c内を主に上方へ向けて流動し、下方への流動量は僅かとなる。

これにより、一方(本実施例では下側)の半円板部14cへは一方(右側)の射出ゲート45から射出された溶融樹脂が充填されていき、他方(本実施例では上側)の半円板部14cへは他方(左側)の射出ゲート45から射出された溶融樹脂が充填されていくことになる。この場合、射出ゲート45から射出された溶融樹脂が上下方向へ略均等に分岐して流動するよりも流動抵抗及び圧力損失は低くなる。なお、射出ゲート45及び台座15cが同じ釣鐘形状であることも、流動抵抗及び圧力損失低下防止に寄与する。これにより、キャビティ内を従来よりも高い圧力で保持できると共に、より長時間高いレベルで保圧できるので、樹脂密度が向上してバルブ体11の寸法精度が向上する。

溶融樹脂が硬化したら型抜きして、スロットルシャフト12がインサート形成されたスロットルバルブ10が得られる。但し、型抜きしただけでは、図6に示すように、台座15にゲート跡突起20が残存しており、このままでは製品として使用できない。そこで、ゲート跡突起20を折ることで除去する。このとき、ゲート跡突起20と共にその周辺部位も一緒にもぎ取られる、いわゆる身食いが発生する場合がある。しかし、本実施例ではゲート跡突起20が釣鐘状を呈するので、当該釣鐘の頂部に応力集中が生じ、身食い範囲が狭くなる。しかも、射出ゲート45はランナー44より断面積が小さいので、応力自体も小さい。そのうえで、ゲート跡突起20は台座15上に形成されている。したがって、仮に身食いが生じたとしても欠損するのは台座15部分のみに留まり、バルブ体11自体の欠損が確実に防がれる。

ゲート跡突起20を除去できれば、そのままスロットルバルブ10をスロットル装置1へ組み込んで使用することもできる。しかし、ゲート跡突起20を折っただけでは台座15の突出量は大きく、しかもその上面(破断面)は平坦でないため、そのままでは吸入空気の流動が阻害される恐れがある。そこで、仕上げ処理として、台座15を切削することが好ましい。台座15の切削には、回転させながらスライド移動させることで、対象物を切削する回転切削工具を使用するとよい。代表的には、図7に示すように、公知のエンドミル21を使用できる。このとき、エンドミル21の回転切削により台座15にはエンドミル21の接線方向にせん断力Fが作用し、当該せん断力Fによって台座15が欠けることがある。最悪の場合、台座15の欠損がバルブ体11にも及ぶことがある。しかし、本実施例では台座15の側面が末広がりの斜面となっていることで、せん断力Fが作用する方向への肉厚が大きくなっており、台座15は欠損し難い。

上記実施例1では、2枚の半円板部14・14同士は、同軸状(同一平面)に形成されていたが、図8に示す実施例2のように、バルブ体11の両半円板部14・14を、スロットルシャフト12の軸中心を通る半円板部14の延在方向(本実施例では上下方向)の中心線L2を挟んで、互いに反対側へ位置ズレした状態で形成することが好ましい。この場合、各半円板部14・14は、それぞれ台座15・15が形成されている方向へ位置ズレさせる。すなわち、成形金型40のキャビティで言えば、各半円板部14c・14cと各射出ゲート45・45とが、それぞれ互いに近接する方向に位置ズレさせる。これによれば、射出ゲート45に臨む部位におけるシャフト被覆部13cの流路幅が実施例1より大きくなり、さらに流動抵抗及び圧力損失を低減することができる。その他は実施例1と同様なので、同じ部材に同じ符号を付してその説明を省略する。
