本発明者は、上記実施形態で述べた真空スクリーン印刷装置を用いて実際に緩衝層材料の印刷を行い、気泡の発生状況を評価した。その評価結果について報告する。
製造条件は以下の通りである。サイズが200mm×230mmのガラス基板を用い、印刷領域は120mm×220mmの長方形の領域とした。塗布材料は、エポキシオリゴマーと酸無水物硬化剤との混合物(室温での粘度:5000mPa・s)を用いた。スクリーンメッシュは、枠サイズが900mm×900mm、メッシュ部がステンレス紗の♯500(mesh/inch)、線径が23μmのものを用いた。スキージは、硬度80の平型スキージを用い、スキージ押し込み量を0.38mm、スキージ移動速度を50mm/sとした。また、印刷後の硬化条件は、大気圧、窒素雰囲気下、80℃で2時間とした。

実施例1のサンプルは、基板−スクリーンメッシュ間の距離を0mmとし、スキージ移動時の雰囲気圧力を1000Pa、スクリーンメッシュ剥離時の雰囲気圧力を3500Pa、加圧室(上記実施形態でいうところの第2基板搬送室)の圧力を大気圧、とした。実施例2のサンプルは、スキージ移動時の雰囲気圧力を100Paとした点のみが実施例1と異なり、他の条件は実施例1と同一とした。これに対して、比較例1のサンプルは、スキージ移動時の雰囲気圧力をスクリーンメッシュ剥離時と同様、3500Paとし、すなわち、スキージ移動時とスクリーンメッシュ剥離時とで圧力差がない状態とした。それ以外の条件は実施例1と同一である。比較例2のサンプルは、基板−スクリーンメッシュ間の距離を3mmとし、基板とスクリーンメッシュとを接触させない、いわゆる非コンタクト方式を採用した。スキージ移動時の雰囲気圧力は実施例1と同様、1000Paとした。比較例3のサンプルは、スキージ移動時の雰囲気圧力を1000Pa、スクリーンメッシュ剥離時の雰囲気圧力を1000Paとし、スキージ移動時とスクリーンメッシュ剥離時とで圧力差がない状態とした。
以上のサンプルについて、硬化後の材料の膜厚と塗布外観(気泡の発生状況)を評価した。評価結果を[表1]に示す。

The atmospheric pressure during squeegee movement was set to 1000 Pa as in Example 1. In the sample of Comparative Example 3, the atmospheric pressure when moving the squeegee was 1000 Pa, the atmospheric pressure when peeling the screen mesh was 1000 Pa, and there was no pressure difference between moving the squeegee and peeling the screen mesh.

この理由は、実施例1,2では、スクリーンメッシュ剥離時の雰囲気圧力をスキージ移動時の雰囲気圧力よりも高くしたことでこれらの工程間で圧力差が生じ、印刷時に発生した気泡を小さく制御でき、次工程で圧力をさらに大気圧に上げることでその小さい気泡をつぶすことができたからと考えられる。これに対して、比較例1では、スクリーンメッシュ剥離時とスキージ移動時とで圧力差がないため、印刷時に発生した気泡が大きいまま残り、次工程で圧力を大気圧に上げてもその気泡をつぶしきれなかったからと考えられる。また、比較例2は非コンタクト方式であり、この方式では印刷後の材料中に大きな気泡が巻き込まれた状態となり、その気泡が後の加圧工程で破裂し、クレーター欠陥になると考えられる。また、比較例3のように、スクリーンメッシュ剥離時の雰囲気圧力を1000Paとした場合には、基板の真空吸着が効かず、基板がステージに固定されないためにスクリーンメッシュの剥離ができなかった。このように、本発明の方法によれば、気泡を十分に低減した平坦性の高い薄膜が得られることが実証された。 The reason for this is that in Examples 1 and 2, the atmospheric pressure at the time of peeling the screen mesh was made higher than the atmospheric pressure at the time of moving the squeegee, resulting in a pressure difference between these processes, and the bubbles generated during printing could be controlled to be small. Further, as in Comparative Example 3, when the atmospheric pressure at the time of peeling the screen mesh was 1000 Pa, the vacuum suction of the substrate was not effective, and the substrate was not fixed to the stage, so that the screen mesh could not be peeled off. Thus, according to the method of the present invention, it was demonstrated that a thin film with high flatness with sufficiently reduced bubbles can be obtained.
