【発明の属する技術分野】
本発明は、玉型形状のうち、小さい曲率半径をもった玉型形状の周縁位置における溝掘加工の、レンズ軸と溝掘砥石の砥石軸との制御機構および演算処理に関する。

特に、例えばスポーツサングラス等の眼鏡装用者の顔にへばりつくような極めて湾曲したプラスチックレンズや、+8カーブ等の強カーブレンズへの溝掘加工の方法及びその装置に関する。

【従来技術】
一般に、眼鏡レンズを眼鏡フレームに装着する方法としては次のようなものがある。

その一つは、、ツーポイントフレームのようにブリッジやテンプル用のヒンジを眼鏡レンズにネジで止める方法である。また、他の方法としては、眼鏡レンズの周縁部にヤゲン加工を施して、この眼鏡レンズのヤゲンを眼鏡フレームのレンズ枠のヤゲン溝に嵌着することにより、眼鏡レンズをレンズ枠に枠入れする方法である。

更に他の方法としては、眼鏡レンズの周面に溝掘加工をして眼鏡レンズの周面に開口するワイヤー溝を形成し、このワイヤー溝に配設した合成樹脂製のワイヤ(ワイヤフレーム)で眼鏡レンズを眼鏡フレームに固定する方法である。この様な溝掘加工を行う装置としては、円盤状の溝掘砥石(溝掘カッター)やエンドミルを用いたものが知られている(例えば、特許文献1〜8参照)。

この溝掘加工において、生地レンズのすべての経線にわたりある曲率半径をもった溝掘加工ができるのは、生地レンズと砥石それぞれの軸線が直線上で接する場合、すなわち生地レンズが円形に加工される場合のみである。

また、三次元的に湾曲している生地レンズを非円形の形状に加工する時、レンズと砥石の接点はある角度分だけずれた点が砥石に当たっている事になる。

このため、実際の加工では加工形状から現在加工しているポイントに対して、どれだけずれたポイントが砥石に接触するかを計算し、その結果に基づき動径方向を制御している。

ところで、溝掘加工は一般的に専用の溝掘り機やレンズ研削装置に組み込まれた溝掘り砥石により行われている。この専用の溝掘り機では、レンズのコバ面と溝掘り砥石がレンズの曲率半径が大きくなっても、より垂直に接触できるように溝掘り砥石が傾けて配置されている。また、レンズ研削装置では、その加工室形状や大きさから専用機ほどの傾きは溝掘砥石につけられていない。

【発明が解決しようとする課題】
ところが、最近では、スポーツ用のデザインの眼鏡フレームが重視されているため、フレームカーブの強い眼鏡フレームが増えてきている。しかも、従来の眼鏡フレームは3〜4カーブ程度のフレームカーブが主流であったが、最近ではデザイン面・ファッション性等の点から8カーブの眼鏡フレームが登場している。

このような強カーブの眼鏡フレームに眼鏡レンズを装着しようとすると、眼鏡レンズ自体もカーブの強い物になってくる。

また、同様な理由からワイヤ(ワイヤフレーム)により眼鏡フレームに取り付けられる眼鏡レンズでも、周縁部がカーブの強いものもでてきている。この眼鏡レンズには、周縁部に小さい曲率半径を持つ小曲率部を有するものがある。

この様な眼鏡レンズに対して従来技術で述べたような溝掘砥石で溝掘加工を行なう場合、回転している眼鏡レンズの周面に溝掘砥石により形成されるワイヤー溝は所定深さまで徐々に形成される。

しかし、眼鏡レンズのカーブが強いため、眼鏡レンズの小曲率部の前後の部部分において溝掘り砥石と回転しているレンズのワイヤー溝との間にズレや干渉が生じ、その結果本来加工しようとしていた溝幅より幅の広い溝に加工されてしまっていた。

また、前述の溝掘り専用機であると、レンズのカーブが強くなってもそのコバ面により垂直に近く溝掘り砥石が当たる為、溝幅の広がり具合は少ないがまだ広がりはある。

本発明は、このような溝掘加工のズレ、干渉が生ずる事無く、レンズ全周にわたって予め定めた溝幅、もしくは加工者が定めた溝幅を得る事ができるレンズ切削方法及びその為の装置を提供する事を目的とする。

【課題を解決するための手段】
上記課題を解決するため、本発明は、眼鏡フレームの玉型形状に即して仕上加工された眼鏡レンズをレンズ回転軸により保持し、眼鏡レンズのコバ面に溝掘砥石を当接させて、レンズ回転軸と溝掘砥石の回転軸との軸間距離を調整しながら、眼鏡レンズの溝掘加工を行うための眼鏡レンズの溝掘加工方法において、玉型形状の描く曲線のうちで極値をもつ動径角度の近傍において、溝掘砥石の半径を所定倍した半径と仮想し、レンズ回転軸と溝掘砥石の回転軸との軸間距離を変化させて、眼鏡レンズのコバ面の溝掘加工を行うことを特徴とする。

また、本発明は、眼鏡フレームの玉型形状に即して仕上加工された眼鏡レンズを保持するレンズ回転軸と、レンズ回転軸に保持された眼鏡レンズのコバ面に当接させて溝掘加工を行うための溝掘砥石と、溝掘砥石を回転させる溝掘砥石回転軸と、レンズ回転軸と溝掘砥石回転軸との軸間距離を調整するための軸間距離調整手段とを有する眼鏡レンズの溝掘加工装置において、玉型形状の描く曲線のうちで極値をもつ動径角度の近傍において、溝掘砥石の半径を所定倍した半径と仮想し、レンズ回転軸と溝掘砥石の回転軸との軸間距離を変化させて、眼鏡レンズのコバ面の溝掘加工を行うように軸間距離調整手段を制御する演算制御手段を設けたことを特徴とする。

【発明の実施の形態】
以下、この発明の実施の形態を図面に基づいて説明する。
[構成]
図1において、1は眼鏡フレームFのレンズ枠形状やその型板或いは型板モデル等から玉型形状データであるレンズ形状情報(θi,ρi)を読み取るフレーム形状測定装置(玉型形状測定装置)、2はフレーム形状測定装置1から送信等によって入力された眼鏡フレームの玉型形状データに基づいて眼鏡レンズを研削加工するレンズ研削加工装置(玉摺機)である。尚、フレーム形状測定装置1には周知のものを用いることができるので、その詳細な構成やデータ測定方法等の説明は省略する。

<レンズ研削加工装置2>
このレンズ研削加工装置2は、図1に示すように、装置本体3の前面寄りに設けられた加工室4と、この加工室4を開閉するカバー5を有する。また、この加工室4内には図2に示したように加工用主要部品が配置されている。また、加工室4の外側には、加工用主要部品の一部を保持するキャリッジ(図示せず)と、加工用主要部品及びキャリッジの駆動系(モータ等)が配置されている。このキャリッジは、前後に延びる左右一対のアーム部とアーム部の後端部を連設する連設部から、平面視形状がコの字状に形成されている。また、キャリッジは、左右動可能に且つ連設部の後縁部を中心にアーム部が上下動可能に設けられている。

なお、図2中、4a、4bは加工室4の側壁、4c、4cは側壁4a、4bに形成された円弧状のスリットである。そして、この側壁4a、4bの外側にキャリッジの一対のアーム部が配設されている。このようなアーム部を有するキャリッジには周知の構成を採用できるので、その詳細な説明及び図示は省略する。

また、レンズ研削加工装置2は、その駆動系の制御操作やデータ設定操作を行う際に用いる第1及び第2の操作パネル6、7と、操作パネル6、7による操作状態等その他を表示する表示装置(表示手段)としての液晶表示器8とを備えている。

(加工用主要部品)
上述の加工室4内に配置された加工用主要部品としては、図2に示すように、装置本体3の左右に延びると共にスリット4c、4cを貫通する左右一対のレンズ回転軸9、10がある。尚、スリット4c、4cはレンズ回転軸9、10と一体に移動する図示しないカバーで閉成されている。

このレンズ回転軸9、10は、互いに直列に配置されて同一軸線を有すると共に、上述した一対のキャリッジのアーム部にそれぞれ回転可能に保持されている。このレンズ回転軸10は、レンズ回転軸9に対して進退調整可能に設けられている。そして、レンズ回転軸9、10間に眼鏡レンズMLを配設してレンズ回転軸10をレンズ回転軸9側に進出させることにより、眼鏡レンズMLをレンズ回転軸9、10間で保持(挟持)できる。また、これとは逆に操作することで、レンズ回転軸9、10間から眼鏡レンズMLを取り外すことができる。

また、加工用主要部品としては、眼鏡レンズMLを研削加工するための研削砥石11と、研削砥石11を回転させる砥石軸12と、眼鏡レンズMLの周縁部に面取加工を施す面取砥石13,14を有する。

更に、加工用主要部品としては、面取砥石13,14が取り付けられた面取軸15と、この面取軸15を回転自在に保持し且つこの回転軸15を上下に旋回させる旋回アーム16と、面取砥石14に隣接して面取軸15に設けられた溝掘カッター(溝掘砥石)17と、面取砥石13、14及び溝掘カッター17の下方を覆う円弧状カバー18がある。尚、回転軸15は、旋回アーム16内に配設された回転力伝達機構(図示せず)を介して面取軸駆動モータ(図示せず)に連動している。

また、レンズ回転軸9、10としては、円弧状カバー18の内側に設けられて研削砥石12や面取砥石13、14あるいは溝掘カッター17の砥石面に研削水を掛けるためのホース(図示せず)と、眼鏡レンズMLのコバ厚Wiを測定するコバ厚測定部材19がある。

カバー5は、無色透明又は有色透明(例えば、紺等の半透明)の一枚のガラス製若しくは樹脂製のパネルから構成され、装置本体3の前後にスライドする。

(加工用主要部品の駆動系)
加工用主要部品の駆動系としては、上述のキャリッジ(図示せず)と、このキャリッジをパルスモータ等の駆動モータを用いて上下回転させる上下動手段(図示せず)と、キャリッジを左右動させるパルスモータ等の駆動モータ(図示せず)と、レンズ回転軸9、10を回転駆動させるパルスモータ等の駆動モータ(図示せず)と、キャリッジの上下回動に伴いレンズ回転軸9、10間に保持された眼鏡レンズMLを研削加工する際に研削砥石11を回転させる駆動モータ(図示せず)等を有する。

このような駆動系のキャリッジを駆動させるための駆動モータや構造には周知の構成が採用できるので、その詳細な説明は省略する。また、研削砥石11は、粗研削砥石、ヤゲン砥石、仕上砥石等を有する。

そして、上述した駆動系は、レンズ形状情報(θi,ρi)に基づいて、レンズ回転軸9、10を角度θi(i=0,1,2,3,…,n)毎に図示しない駆動モータで回動させると共に、キャリッジ(図示しない)を図示しない駆動モータで上下回動させることにより、眼鏡レンズMLの周縁を回転する研削砥石11の粗研削砥石11aで研削加工するようになっている。この際、駆動系は、レンズ回転軸9、10と砥石回転軸12との軸間距離が角度θi毎に砥石半径+動径ρiとなるように、キャリッジの前端部を角度θi毎に上下回動させてレンズ回転軸9、10及び眼鏡レンズMLを上下動させるようになっている。これにより、眼鏡レンズMLが研削砥石11でレンズ形状情報(θi,ρi)に粗研削加工されるようになっている。

また、駆動系は、上述と同様に各駆動モータをレンズ形状情報(θi,ρi)に基づいて作動制御して、レンズ形状(玉型形状)LL、LRに粗研削された眼鏡レンズMLの周縁のコバ端部に研削砥石11のヤゲン砥石11bによりヤゲン加工できるようになっている。この際、駆動系は、予め設定されたヤゲン位置データに基づいてキャリッジを左右に駆動する駆動モータを制御することにより、玉型形状に粗加工された眼鏡レンズMLのコバ端にヤゲン加工を施すようになっている。尚、このような眼鏡レンズMLの研削加工は周知の構造を採用できるので、詳細な説明は省略する。

(コバ厚測定部)
このコバ厚測定部(コバ厚測定手段)KSはコバ厚測定部材19を有する。このコバ厚測定部材19は、互いに離間状態で対向する一対のフィーラ19a、19bを備える。このフィーラ19a、19bは作用右方向に延びる測定軸19cに一体に設けられている。この測定軸19cは、加工室4の側壁4bを左右に貫通していると共に、左右に移動可能となっている。また、測定軸19cは、フィーラ19a、19bが加工室4の後縁部の略中央に位置するように、図示しないスプリングで保持されている。従って、フィーラ19a、19b及び測定軸19cは、左右方向への移動力を解除すると、加工室4の後縁部の略中央に戻されるようになっている。

しかも、測定室4の外側には、測定軸19cに連動してフィーラ19a、19bの左右方向への移動位置(又は移動量)を検出して測定する測定部(図示せず)が設けられている。より具体的には、フィーラ19a、19b及び測定軸19cの左右方向への移動位置又は移動量は測定部(図示せず)に内蔵された図示しない読取センサ(位置検出手段又は移動量検出手段)により読取られるようになっている。

更に、フィーラ19aの先端を眼鏡レンズMLの前側屈折面に当接させた状態で、レンズ回転軸9、10をレンズ形状情報(θi,ρi)に基づいて角度θi毎に回動させると共に、レンズ回転軸9、10と研削砥石11(又は砥石回転軸12)との軸間距離が角度θi毎にXi(研削砥石11の半径+動径ρi)となるように、キャリッジを上下動させることにより、フィーラ19aの先端を眼鏡レンズMLの前側屈折面の動径ρiの位置に接触移動させることができるようになっている。同様に、フィーラ19bの先端を眼鏡レンズMLの後側屈折面に当接させた状態で、レンズ回転軸9、10をレンズ形状情報(θi,ρi)に基づいて角度θi毎に回動させると共に、レンズ回転軸9、10と研削砥石11(又は砥石回転軸12)との軸間距離が角度θi毎にXi(研削砥石11の半径+動径ρi)となるように、キャリッジを上下動させることにより、フィーラ19bの先端を眼鏡レンズMLの前側屈折面の動径ρiの位置に接触移動させることができるようになっている。このようにフィーラ19a、19bが眼鏡レンズMLに接触した状態でレンズ回転軸9、10をレンズ形状情報(θi,ρi)に基づいて回動させると、フィーラ19a、19bが眼鏡レンズMLの屈折面の湾曲に従って左右方向に移動させられる。

従って、眼鏡レンズMLのコバ厚Wiを求めるには、フィーラ19aを用いてレンズ形状情報(θi,ρi)における眼鏡レンズMLの前側屈折面の左右方向(光軸方向=レンズ回転軸9、10の軸線の延びる方向)の移動量(フィーラ19aの左右方向への移動量)を測定部の読取センサ(図示せず)で求める。次に、フィーラ19bを用いてレンズ形状情報(θi,ρi)における眼鏡レンズMLの前側屈折面の左右方向(光軸方向=レンズ回転軸9、10の軸線の延びる方向)の移動量(フィーラ19bの左右方向への移動量)を測定部の読取センサ(図示せず)で求める。

(操作パネル6)
操作パネル6は、図3(A)に示すように、眼鏡レンズをレンズ回転軸9、10によりクランプするための『クランプ』スイッチ6aと、眼鏡レンズの右眼用・左眼用の加工の指定や表示の切換え等を行う『左』スイッチ6b、『右』スイッチ6cと、砥石を左右方向に移動させる『砥石移動』スイッチ6d、6eと、眼鏡レンズの仕上加工が不十分である場合や試し摺りする場合の再仕上又は試し摺り加工するための『再仕上/試』スイッチ6fと、レンズ回転モード用の『レンズ回転』スイッチ6gと、ストップモード用の『ストップ』スイッチ6hとを備えている。

(操作パネル7)
操作パネル7は、図3(B)に示すように、液晶表示器8の表示状態を切り換える『画面』スイッチ7aと、液晶表示器8に表示された加工に関する設定等を記憶する『メモリー』スイッチ7bと、レンズ形状情報(θi,ρi)を取り込むための『データ要求』スイッチ7cと、数値補正等に使用されるシーソー式の『−+』スイッチ7d(『−』スイッチと『+』スイッチとを別々に設けても良い)と、カーソル式ポインタ移動用の『▽』スイッチ7eとを液晶表示器8の側方に配置している。また、ファンクションキーF1〜F6が液晶表示器8の下方に配列されている。

このファンクションキーF1〜F6は、眼鏡レンズの加工に関する設定時に使用されるほか、加工工程で液晶表示器8に表示されたメッセージに対する応答・選択用として用いられる。

(液晶表示器8)
液晶表示器8の上部には、『レイアウト』タブTB1、『加工中』タブTB2、『加工済』タブTB3、『メニュー』タブTB4が表示されている。そして、この『レイアウト』タブTB1、『加工中』タブTB2、『加工済』タブTB3、『メニュー』タブTB4を選択することにより、液晶表示器8の表示が切り替えられるようになっている。

また、液晶表示器8の下縁部には、ファンクションキーF1〜F6に対応したファンクション表示器H1〜H6が設けられている。このファンクション表示部H1〜H6は、必要に応じたものが適宜表示される。更に、ファンクション表示部H1〜H6が非表示状態の時には、ファンクションキーF1〜F6の機能に対応したものとは異なった図柄や数値、或いは、状態等を液晶表示器8の下縁部に表示することができる。

[制御回路]
レンズ研削加工装置2は、図4に示すように、演算制御回路40を有する。CPUを有する演算制御回路40には、操作パネル6、記憶手段としてのROM41、記憶手段としてのデータメモリ42、RAM43が接続されていると共に、補正値メモリ44が接続されている。また、演算制御回路40には、表示用ドライバ45を介して液晶表示器8が接続され、パルスモータドライバ46を介して駆動系の各種駆動モータ(パルスモータ)47a…47nが接続されていると共に、通信ポート48を介して図1のフレーム形状測定装置1が接続されている。

(2)シミュレーション画面での面取操作
図9のように特殊面取のための表示が実行された後、シミュレーション画面での左眼用の眼鏡レンズの面取操作を行う場合には、ファンクションキーF6の操作で『オート』、『試し』、『モニター』、『枠替え』或いは『内トレース』等の中から『モニター』を選択し、次に『左』スイッチ6bを押して、加工をスタートさせる。ヤゲン加工の場合にはヤゲン山部の裾部(あるいはヤゲン肩部)、溝掘加工の場合には玉型形状の周縁で未加工の眼鏡レンズのコバ厚形状(レンズ形状)を測定した後、図11に示したようなシミュレーション画面を液晶表示器8に表示させる。

(溝掘加工の場合)
ヤゲン加工の場合と同様の手段により溝掘加工のシミュレーション画面を図13の如く表示させることができる。

この際、演算制御回路40は、予め設定されたヤゲン位置データに基づいてキャリッジを左右に駆動する駆動モータ47bを制御することにより、玉型形状に粗加工された眼鏡レンズMLのコバ端にヤゲン加工を施す。平面加工ではヤゲン位置データとしてレンズ前面のコバ位置データを用いる。このヤゲン位置データ(又は前面コバ位置データ)は、眼鏡レンズMLのコバ厚を測定する際に得られる眼鏡レンズMLの前側屈折面fa又は後側屈折面fbのレンズ形状情報(θi,ρi)に対応する位置の測定軸19c(図2)の軸線方向への屈折面位置データから求められる(図14参照)。例えば、レンズ形状情報(θi,ρi)に基づく前側屈折面fa又は後側屈折面fbの屈折面位置データから所定位置コバ厚方向に位置する部分の位置データがヤゲン位置データとなる。このようなヤゲン加工位置データは、周知の方法で求めることができる。
C.溝掘加工
(i)溝掘加工1
レイアウト時にファンクションキーF3の操作で『溝掘(細)』、『溝掘(中)』、『溝掘(太)』のいずれかが選択されている場合に、溝掘加工が実行される。

(ii)溝掘加工2
[a]上述したようにワイヤ(ワイヤフレーム)により眼鏡フレームに取り付けられる眼鏡レンズとしては図21に示したように周縁部がカーブの強いものもでてきている。この眼鏡レンズMLには、図22に示したように周縁部に動径ρaの部分に小さい曲率半径を持つ小曲率部P5を有するものがある。

この様な眼鏡レンズMLに対して従来の溝掘カッター(溝掘砥石)17で溝掘加工を行なう場合、回転している眼鏡レンズMLの周面に溝掘カッター(溝掘砥石)17により形成されるワイヤー溝38は所定深さまで徐々に形成される。

[b]溝掘加工の原理
以下、[a]の様な点を考慮した本実施例における溝掘加工の原理について詳述する。

演算制御回路40は、フレーム形状測定装置1で測定されたレンズ周縁加工のための極座標形式のメガネレンズ形状データ(ρn,nΔθ)と溝掘カッター(溝掘砥石)17の曲率半径Rとから、溝掘カッター(溝掘砥石)17の回転中心と加工後の眼鏡レンズMLの回転中心との軸間距離を求める。

このステップ2では、メモリ43bからの動径情報(ρn,nΔθ)をもとに、その情報の中で最大の動径長ρ0をもつ動径情報(ρ0,0Δθ)を求めて、ステップ3に移行する。
ステップ3
このステップ3では、最大動径情報(ρ0,0Δθ)の動径を加工するときのレンズ回転軸16,17の軸O2と、溝掘カッター17の回転軸O1との軸間距離をL0(図26参照)として、ステップ4に移行する。

このステップ6では、実際の溝掘カッター17の半径Rと、上記ステップ5により求められた仮想半径Ri=R1とを比較し、ズレ角dθn(n=0,1,2,3,…i,…I)=dθ1が発生するか否かを判断する。そして、R≦Ri=R1であれば、加工点F0において最大動径(ρ0,0Δθ)に基づくレンズ研削をしても、他の動径の仮想加工点Fi=F1と溝掘カッター17との接触はないので、ズレ角dθn=dθ1は生じることはなく、「砥石の干渉」は発生しないと判定され、このときの加工情報(L1,ρ1,1Δθ)をステップ10に移行してメモリ43aへ入力して記憶させる。

尚、通常のρL(動径ρ−軸間距離L)変換方では、図30,図31に示したように角度θi=nΔθに対する動径ρnのときの溝掘砥石6と被加工レンズLEとの軸間距離Lnを演算により求めているが、ズレ角dθnがある場合に溝掘砥石6と被加工レンズLEとの接触位置が角度θi=nΔθからズレ角dθnだけずれて、接触位置の動径がρjになる。この場合、角度nΔθにおける演算上の軸間距離Lnは、実際の軸間距離Li′に対してΔL分だけ誤差が生ずる。この際の動径をρnとすると、角度nΔθにおいてズレ角dθnがある場合、
被加工レンズLEを溝掘砥石6で加工すべき実際の軸間距離Ln′は、

D.面取加工
レイアウト時、ファンクションキーF4の操作で『面取』を『なし』以外に設定した場合に、面取加工が実施される。演算制御回路40は、駆動モータ47fを作動制御して面取砥石13、14、溝掘カッター17等と一体の面取軸(溝掘軸)15を回転駆動させる一方、(2)または(4)の特殊面取の設定条件に基づいて駆動モータ47eを作動制御して旋回アーム16を上下に回動制御して、面取砥石13、14により眼鏡レンズMLに面取加工を施すことができる。この面取加工は、眼鏡レンズMLの前側屈折面fr及び眼鏡レンズMLとコバ端面との角部に施される。このとき、C.溝掘加工が実施された場合に駆動モータ47eによる旋回アーム16の回動制御などが必要ないため、実施せずに直接面取砥石13,14による面取加工が実施される。
(ワイヤー溝38が施されている場合)
例えば溝掘加工された眼鏡レンズMLのコバ面において、ワイヤー溝38を中心として後側コバ部Bは、前側コバ部Fよりも幅を広く設定する。その場合、図13に示すように、前側コバ部Fを1.3mmとすると、その1.2倍の大きさの幅1.6mmを後側コバ部Bにもたせるように、面取加工において面取残り幅Mwを2.9mmに設定する。

ワイヤー溝38の代わりにヤゲン山部Yが形成されるヤゲン加工においても、ヤゲン山部Yを中心として前側コバ部F(前側裾部)よりも後側コバ部(後側裾部)Bの幅が大きく設定することで面取幅の大きさが演算によって求められ、求められた面取幅に応じて面取加工することで、所望の前側裾部及び後側裾部を形成することができる。
