【発明の属する技術分野】
本発明は自動車・電車などの車窓用ガラス及びその製造装置に係り、特に励起させたガスにガラス基材を晒すことでそのガラス基材の表面に膜を形成する技術に関する。

【従来の技術】
近年では、自動車・電車などの車両の車窓用ガラスとして水滴滑落性(撥水性)に優れた撥水ガラスが開発されている。このような車窓用ガラスは、雨滴をはじき返す雨滴飛散性が大幅に改善されているため、車両の運転者にとっては雨天運転時の視認性・安全性を著しく向上させるものとして非常に有用となっている。撥水性を具備した車両の車窓用ガラスは通常、ガラス表面に種々の表面処理が施されることでその機能を充分に発揮するように構成されている。例えば、特許文献1では、ガラス表面に滑水剤、撥水剤などの表面処理剤を塗布してそのガラス表面を表面処理剤で被覆し、車窓用ガラスに高い撥水性能を与えている。

【発明が解決しようとする課題】
しかしながら、特許文献1のように、塗布方式によりガラス表面に被膜を形成した車窓用ガラスでは、製造の工程において表面処理剤をガラス表面に塗布した後に必ず乾燥工程を設けなければならないため、車窓用ガラスの生産性を向上させるのが困難であり、また、表面処理剤が液体であるため、ガラス表面に塗布する表面処理剤の膜厚を一定にするのが難しく、少なからず塗布ムラがある。
本発明の目的は、乾燥工程を経ずに製造できかつ塗布ムラのない車窓用ガラス及びその製造装置を提供することである。

【課題を解決するための手段】
上記課題を解決するため、請求項1に記載の発明の車窓用ガラスは、
大気圧又は大気圧近傍の圧力下で放電ガスを放電空間に導入して励起させた励起放電ガスと、フッ素原子を有する有機基を有する有機金属化合物を含有する薄膜形成ガスとを、放電空間外で接触させて間接励起ガスとし、前記間接励起ガスにガラス基材を晒すことにより、前記ガラス基材上に薄膜を形成したことを特徴としている。

図1は車窓用ガラスを製造する製造装置の概略を示す断面図であり、詳しくはガラス基材上に薄膜を形成する薄膜形成装置の概略を示す断面図である。

図1に示す通り、車窓用ガラスの製造装置としての薄膜形成装置1は、大気圧又は大気圧近傍の圧力下で放電ガスGを、第1電極2と第2電極3とのあいだ及び第1電極2’と第2電極3’とのあいだにそれぞれ形成された放電空間の領域Aに導入して励起させた励起放電ガスG’と、薄膜形成ガスMとを、放電空間外の領域Bで接触させて間接励起ガスとし、間接励起ガスにガラス基材8を晒すことにより、ガラス基材8上に薄膜を形成する装置である。

詳しく説明すると、薄膜形成装置1は、主には、互いに対向するように配置された対向電極としての第1電極2及び第2電極3並びに第1電極2’及び第2電極3’と、対向電極間に高周波電界を印加する高周波電源5を有する電圧印加手段4と、放電ガスGを放電空間の領域Aに導入する放電ガス供給手段(図示略)と、薄膜形成ガスMを放電空間外の領域に導入する薄膜形成ガス供給手段(図示略)と、前記電極の温度を制御する電極温度調整手段(図示略)と、放電空間外の領域B又はその近傍にガラス基材8を載置するための基材支持手段としての搬送ベルト10と、を備えている。

第1の電極2と第2電極3、あるいは第1電極2’と第2電極3’とで挟まれ、かつ第1電極上の斜線で示した誘電体を有する領域Aが放電空間である。この放電空間の領域Aには放電ガスGが導入され、領域Aにおいて放電ガスGを励起させるようになっている。また、第2電極3と第2電極3’とで挟まれた領域では放電は起こらず、ここにフッ素原子を有する有機基を有する有機金属化合物を含有する薄膜形成ガスMが導入されるようになっている。そして薄膜形成装置1では、対向電極が存在しない放電空間外の領域Bで、励起した放電ガスG’と、薄膜形成ガスMとを接触させて間接励起ガスとし、この間接励起ガスにガラス基材8を晒してガラス基材8の表面に薄膜を形成するようになっている。

一対の対向電極(第1電極2と第2電極3、あるいは第1電極2’と第2電極3’)は、金属母材と誘電体で構成され、金属母材をライニングすることにより無機質的性質の誘電体を被覆する組み合わせにより、また、金属母材に対しセラミックス溶射した後、無機質的性質の物質により封孔処理した誘電体を被覆する組み合わせにより構成されていてもよい。金属母材としては、銀、白金、ステンレススティール、アルミニウム、鉄、チタン、銅、金等の金属を使うことができる。また、誘電体のライニング材としては、ケイ酸塩系ガラス、ホウ酸塩系ガラス、リン酸塩系ガラス、ゲルマン酸塩系ガラス、亜テルル酸塩ガラス、アルミン酸塩ガラス、バナジン酸塩ガラス等を用いることができ、この中でもホウ酸塩系ガラスが加工し易く好ましい。また、誘電体の溶射に用いるセラミックスとしては、アルミナが良く、酸化珪素等で封孔処理することが好ましい。封孔処理としては、アルコキシラン系封孔材をゾルゲル反応させて無機化させることができる。

また、図1では、対向電極は、第1電極2と第2電極3、第1電極2’と第2電極3’のように平板電極を用いてあるが、一方もしくは双方の電極を中空の円柱型電極あるいは角柱型電極としてもよい。この対向電極のうち、一方の電極(第2電極3、3’)に高周波電源5が接続され、他方の電極(第1電極2、2’)は、アース9により接地され、対向電極間に電圧を印加出来るように構成されている。また、図1に示した構成に対し、電圧印加を第1電極2、2’とし、他方の第2電極3、3’をアースした構成でも良い。

電圧印加手段4は高周波電源5より、それぞれの電極対に電圧を印加するようになっている。高周波電源5としては、特に限定はない。高周波電源5としては、神鋼電機製高周波電源(3kHz)、神鋼電機製高周波電源(5kHz)、神鋼電機製高周波電源(15kHz)、神鋼電機製高周波電源(50kHz)、ハイデン研究所製高周波電源(連続モード使用、100kHz)、パール工業製高周波電源(200kHz)、パール工業製高周波電源(800kHz)、パール工業製高周波電源(2MHz)、日本電子製高周波電源(13.56MHz)、パール工業製高周波電源(27MHz)、パール工業製高周波電源(150MHz)等を使用できる。また、433MHz、800MHz、1.3GHz、1.5GHz、1.9GHz、2.45GHz、5.2GHz、10GHzを発振する電源を用いてもよい。

ガラス基材8に薄膜を形成する場合の対向電極間に印加する高周波電界の周波数としては、特に限定はないが、0.5kHz以上、2.45GHz以下が好ましい。また、対向電極間に供給する電力は、好ましくは0.1W/cm2以上、50W/cm2以下である。尚、対向電極における電圧の印加面積(cm2)は、放電が起こる範囲の面積のことを指す。対向電極間に印加する高周波電圧は、断続的なパルス波であっても、連続したサイン波であっても構わない。

対向電極間の距離は、電極の金属母材上の誘電体の厚さ、印加電圧の大きさ、プラズマを利用する目的等を考慮して決定される。上記電極の一方に誘電体を設置した場合の誘電体と電極の最短距離、上記電極の双方に誘電体を設置した場合の誘電体同士の距離を電極間の距離として、いずれの場合も均一な放電を行う観点から0.1mm〜20mmが好ましく、0.2〜10mmがより好ましい。

搬送ベルト10はベルトコンベヤの一部を構成しており、ガラス基材8を支持しながら図1中右側から左側(又は左側から右側)に一方向のみに又は両方向に往復するように搬送するものである。図1において、搬送ベルト10は4枚の電極2、3、2’、3’の下端から所定距離を開けた状態で、4枚の各電極2、3、2’、3’に対向するように配置されている。ガラス基材8は自動車・電車などの車両の車窓用ガラスの原材料となるものであって、自動車のフロントガラスやサイドガラス(ドアガラス)として好適に用いられる。薄膜形成装置1では、ガラス基材8の一方の面(4枚の電極2、3、2’、3’に対向する面)に薄膜が形成されるようになっている。

なお、ガラス基材8に薄膜を形成する前に、ガラス基材8を別途設けた放電空間に晒してガラス基板8の表面処理を施しても良い。また、ガラス基材8に薄膜を形成する前に、予めガラス基材8の表面の除電処理を行い、更にゴミ除去を行っても良い。除電手段及び除電処理後のゴミ除去手段としては、通常のブロアー式や接触式以外に、複数の正負のイオン生成用除電電極とガラス基材8を挟むようにイオン吸引電極を対向させた除電装置とその後に正負の直流式除電装置を設けた高密度除電システム(特開平7−263173号)を用いてもよい。また、除電処理後のゴミ除去手段としては、非接触式のジェット風式減圧型ゴミ除去装置(特開平7−60211号)等を挙げることが出来好ましく用いることも出来るが、これらに限定されない。

次に、放電空間の領域Aに供給する「放電ガスG」について説明する。
放電ガスGとは、放電を起こすことの出来るガスである。放電ガスGとしては、窒素、希ガス、空気、水素、酸素などがあり、これらを単独で放電ガスGとして用いても、混合して用いてもかまわない。放電ガスGの量は、放電空間に供給する全ガス量に対し、70〜100体積%含有することが好ましい。

次に、放電空間外の領域に供給する「薄膜形成ガスM」について説明する。
薄膜形成ガスMとは、前述の通りフッ素原子を有する有機基を有する有機金属化合物を含有し、ガラス基材8上に化学的に堆積して薄膜を形成するガスのことである。薄膜形成ガスMに対する、前述のフッ素原子を有する有機基を有する有機金属化合物の含有量としては、0.001〜30.0体積%の範囲であることが好ましい。

薄膜形成ガスMは、上述の放電ガスGとして説明した窒素や希ガス等を含有することができる。なお、薄膜形成ガスMは、水素ガス、酸素ガス、窒素ガス、空気等の補助ガスを0.001体積%〜30体積%混合させて使用してもよい。

ここで、薄膜形成ガスMに含有される、フッ素原子を有する有機基を有する有機金属化合物について、その詳細を説明する。

フッ素原子を有する有機基を有する有機金属化合物において、フッ素原子を有する有機基としては、フッ素原子を有するアルキル基、アルケニル基、アリール基等を含有する有機基が挙げられるが、本発明において用いられるフッ素原子を有する有機基を有する有機金属化合物は、これらのフッ素原子を有する有機基が、金属原子、例えば、珪素、チタン、ゲルマニウム、ジルコニウム、スズ、アルミニウム、インジウム、アンチモン、イットリウム、ランタニウム、鉄、ネオジウム、銅、ガリウム、ハーフニューム等の金属に直接結合した有機金属化合物である。これらの金属のうちでは、珪素、チタン、ゲルマニウム、ジルコニウム、スズ等が好ましく、更に好ましいのは珪素、チタンである。これらのフッ素を有する有機基は、金属化合物にいかなる形で結合していてもよく、例えば、シロキサン等複数の金属原子を有する化合物が、これらの有機基を有する場合、少なくとも1つの金属原子がフッ素を有する有機基を有していれば良く、またその位置も問わない。

ガラス基材8としては、表面に官能基(水酸基、アミノ基、チオール基など)を有する無機ガラスや有機ガラスを挙げることができ、例えば、板ガラス材料として広く用いられているソーダライムガラスを用いることも可能である。また、ガラス基材8は、合わせガラス、強化ガラスなどであってもよく、更に表面に蒸着法、スパッタリング法、湿式法などの各種方法により膜などが形成されていてもよい。なお、薄膜を形成する前にガラス基材8の表面を前処理することができる。前処理としては、例えば、希釈したフッ酸、硫酸、硝酸、塩酸などによる酸処理、水酸化ナトリウム水溶液などによるアルカリ処理、及びプラズマ照射、コロナ照射、電子線照射などの処理がある。ガラス基材8の表面を前処理すると、ガラス基材8の表面と薄膜との密着性を向上させることができる。

ガラス基材8に薄膜を形成する装置として、図2に示す薄膜形成装置100を用いた。放電ガス導入口13、13’より導入される放電ガスとして下記ガス種A、薄膜形成ガス導入口15より導入される薄膜形成ガスとしてガス種Bを用いた。

〔接触角の測定〕
各試料1〜18について、協和界面科学社製接触角計CA−Wを用いて、23℃、55%の環境下で、薄膜表面の水に対する接触角とヘキサデカンに対する接触角を測定した。測定はランダムに10カ所について行い、その平均値を求めた。各試料1〜18の測定結果を表2に示す。

〔滑落性の評価〕
薄膜が形成された面を上にして各試料1〜18を水平に保持し、薄膜が形成された面上の任意の場所に5μlの水滴を滴下した。その後、各試料1〜18をゆっくり傾斜させてゆき、水滴が移動(滑落)し始めたときの各試料1〜18の傾斜角を滑落角として測定した。各試料1〜18の測定結果を表2に示す。

23℃、55%RHの環境下で各試料1〜18を24時間調湿した後、川口電機社製のテラオームメーターモデルVE30により、各試料1〜18の表面比抵抗値を測定した。測定では2本の電極(各試料1〜18と接触する部分が1cm×5cm)を1cmの間隔で配置し、電極に各試料1〜18を接触させたときの値を測定し、その測定値を5倍した値を各試料1〜18の表面比抵抗値(Ω/□)とした。その結果、各試料1〜15では表面比抵抗値が1×1012Ω/□以下であり、各試料16〜18では表面比抵抗値が1×1012Ω/□を上回った。

表2に示す通り、滑落性、耐磨耗性及び耐UV性のいずれの評価においても、各試料1〜15からは優良又は良好な測定結果を得られ、各試料16〜18からは良好な測定結果が得られなかった。この測定結果から、本発明の各試料1〜15は、比較例としての各試料16〜18に比べて水滴滑落性、耐磨耗性及び耐UV性に優れていることがわかった。したがって、本発明にしたがう薄膜を形成したガラス基材8を車窓用ガラスとして使用するのは、非常に有用であることがわかった。
