【発明の属する技術分野】
本発明は、例えばフィルムや紙、織物などのシート状材料を巻き取るための巻き取りコアに関するもので、特に薄膜のフィルムを巻き取る巻き取りコアに関する。

【従来の技術】
従来から、フィルムや紙、織物などシート状材料を巻き取る巻き取りコアとして、主としてガラス繊維からなる強化繊維に、不飽和ポリエステル樹脂や低温で比較的短時間に硬化させることのできるエポキシ樹脂がマトリックス樹脂として含浸された繊維強化プラスチック製の巻き取りコアが用いられてきた。このような巻き取りコアは、鉄やアルミ等の金属製コアと比較して軽量で、適度な剛性を有することから一般的なフィルムや紙、織物を巻き取る用途に広く用いられてきた。

ところが、最近の新しいフィルムの中には厚みが数ミクロン程度と極めて薄いものが出てきており、このように極薄のフィルムを従来の巻き取りコアに巻き取ると、フィルムの巻き締りによるコアの変形やコア両端を支持した際のコアの自重撓みによるフィルム皺が発生し、皺になった部分は製品としては使用することができず多くの製品ロスが発生するという問題が生じていた。

また、フィルムの後処理工程においても高温の加熱処理を必要とする用途が多々あり、従来コアに巻き取った状態でこのような加熱処理を行うと、コアが変形し製品に皺が発生するなど収率が低下していた。また、コア表面の硬度が十分でないとコア表面に傷が付きやすく、傷が付いたままフィルムを巻き取ると傷がフィルムに転写する為、製品の収率が低下するいう問題も発生していた。

さらに、コア表面の表面抵抗が大きいと、コア表面に帯電した静電気により、周囲の粉塵がコア表面に引き寄せられ、そのままフィルムを巻き取った際には粉塵がフィルムに転写し、多くの製品ロスが発生するという問題も生じていた。

上述したコア変形や、自重撓みの発生等の問題は、結局フィルムの巻き締り力に対するコアの周方向の圧縮剛性が不十分である点や、コア及び巻き取ったフィルムの自重に対するコアの筒軸方向の曲げ剛性が不十分である点に起因すると思われる。

かかる従来コアの巻き取ったシート状材料の皺発生の問題点を解消せんとして、例えば特許文献1には、「プリプレグ化した繊維を巻回して形成される強化プラスチック製巻芯であって、芯金にプリプレグ化したクロスを巻き回することによって形成した基材層と、この基材層の表面に繊維を前記芯金の軸方向に対して所定の角度で傾斜させた状態で巻回することによって形成した第一ワインディング層と、この第一ワインディング層の表面に前記繊維を前記角度とは異なる角度で傾斜させた状態で巻き回することによって形成した第二ワインディング層と、この第二ワインディング層の更に表面側に、導電性を有する材料を混入した樹脂をコーティングすることによって形成した導電層とを備え、これらの基材層、第一ワインディング層、第二ワインディング層及び導電層は樹脂によって硬化したものであることを特徴とする強化プラスチック製巻芯」が提案されているが、シート状材料の巻き締りによるコアの変形防止や、コアの自重撓みの防止の点で不十分であり、上記問題点の解決にまでは至らなかった。

【発明が解決しようとする課題】
本発明は、かかる従来技術の欠点に鑑み、フィルム等のシート状材料の巻き取りコアにおいて、コア自体の軽量性を保持したままで、周方向の圧縮剛性と筒軸方向の曲げ剛性とに優れ、かつ表面の硬度と導電性にも優れた巻取りコアを提供することを目的とするものである。

【課題を解決するための手段】
本発明は、かかる課題を解決するために、次の手段を採用するものである。すなわち、本発明の外形が筒状体からなる繊維強化プラスチック製の巻き取りコアは、周方向の圧縮弾性率Eθが80GPa以上で、かつ筒軸方向の曲げ弾性率ELが20GPa以上であることを特徴とする。また、該巻き取りコアにおいて、引張弾性率が280GPa以上の炭素繊維の含有率が、巻き取りコアの重量に対して40〜80重量%の範囲内であり、かつマトリックス樹脂は、そのガラス転移温度が120℃以上であることを特徴とする。

【発明の実施の形態】
以下、本発明の好ましい実施態様を一実施例の図面を参照しながら説明する。

図1は、本発明の巻き取りコア1でシート状材料2を巻き取っている様子を示した斜視図、図2は、図1の巻き取りコア1の肉厚部分断面の拡大斜視図である。

図1において、巻き取りコア1は、外形が円筒状をした繊維強化プラスチック製の筒体であり、その厚みt方向の断面は、図2に示すように、強化繊維6にマトリックス樹脂7が含浸された繊維強化プラスチック層8が複数層積層された本体筒4と、この本体筒の外側に被覆された外被層5とから構成されている。

本体筒4は、コアの軽量性を保持したまま高い剛性を確保するためのもので、その強化繊維6としては、炭素繊維やガラス繊維、有機高弾性率繊維(たとえば、米国デュポン(株)社製のポリアラミド繊維“ケブラー”)、アルミナ繊維、シリコンカーバイド繊維、ボロン繊維等の高強度、高弾性繊維が好ましい。また、ポリアミド繊維、ポリエステル繊維、アクリル繊維、ポリオレフィン繊維、ビニロン繊維等の合成繊維、さらには有機天然繊維も使用でき、それぞれの強化繊維を単独または複数組み合わせてもよい。また、その繊維形態も連続繊維や不連続繊維のものを使用でき、両者を組み合わせても良い。具体的な強化繊維しては、軽量性を保持したまま高い剛性を確保する為に、弾性率と密度との比である比弾性率が高い炭素繊維を使用することが好ましく、引張弾性率が280GPa以上の炭素繊維が、本体筒4の全体に対して40〜80重量%の範囲内で含まれているものが好ましい。引張弾性率が280GPa未満の強化繊維を使用した場合には、軽量性を保持したまま、巻き取ったシート状材料の皺を防止する為に必要な高い剛性を確保することができない。また所望の弾性率を有する炭素繊維を使用しても、その含有率が40%未満の場合には、上記同様に軽量性を保持したまま高い剛性を確保することができない。逆に含有率が80%を超える場合には、強化繊維にマトリックス樹脂を均一に含浸することが困難となり、成形した後のコアの強度不足や外観不良等の品質上の問題が発生する可能性がある。

マトリックス樹脂7としては、例えばエポキシ樹脂、フェノール樹脂、不飽和ポリエステル樹脂、ビニルエステル樹脂等の熱硬化性樹脂が使用できるが、比較的高い耐熱性を得られる、ガラス転移温度が120℃以上のものが好ましい。その理由は、本発明の巻き取りコアの製造工程において、コアにシート状材料を巻き取ったまま100℃前後の雰囲気中でシート状材料を加熱処理する後工程を付加することもあるため、マトリックス樹脂のガラス転移温度が120℃未満であると、加熱処理中にコアの剛性が低下し、巻き締り力及び自重によってコアが変形しやすくなり、シート状材料に皺が発生するからである。本実施態様では、上記強化繊維6とマトリックス樹脂7とは、説明の便宜上、別々の層をなして分離、積層されているがごとく図示したが、実際は両者が一体となって一つの層を形成し、複数層が積層されて本体筒4を構成している。

外被層5は、フィルム、紙などのシート状材料2に直接接する部分で、必須ではないが本実施態様では最表層5aと、内側外被管5bとで構成され、巻き取りコアにおける十分な表面平滑性及び表面硬度を確保して、巻き取ったシート状材料2の表面平滑性保持の機能を有している。外被層5aとしては、アルミニウムの素管や、これにメッキ、蒸着、イオンプレーティング等をしたもの、あるいはアルミナ、チタン等のセラミック材料をコーティングしたり、溶射したものが挙げられる。中でも軽量性を保持し、かつ表面粗さを小さくするために、塗装やフィルムコーティング等の樹脂材料によるものが好ましい。かかる樹脂材料としては、アクリル系、アクリルウレタン系、ポリエステル系、不飽和ポリエステル系、ポリオレフィン系、ポリアミド系、エナメル系、エポキシ系、メラミン系、シリコン系、ラッカー系、フッ素系、無機系等が適用できる。これら外被層材料は同一層内で単独または複数混合して使用してもよいし、上記材料から形成される異なる層を1〜3層の範囲内で適宜積層してもよい。

ところで、本発明の巻き取りコア1は、シート状材料2を巻き取った際に皺発生を防止し、また、周方向と筒軸方向の両方向に適度のバランスで高い剛性を与えるために、周方向の圧縮弾性率Eθが80GPa以上、かつ筒軸方向の曲げ弾性率ELが20GPa以上となっている。Eθが80GPa未満であると、周方向の圧縮剛性が不足し、シート状材料を巻き取った際のシート状材料の巻き締りにより、コアの筒断面が大きく変形する。この場合には巻き取ったシート状材料の軸方向に皺が発生し、製品ロスが生じるため好ましくない。またELが20GPa未満であると、筒軸方向の曲げ剛性が不足し、シート状材料を巻き取った際にコア及びシート状材料の自重によって、コアが筒軸方向に沿って大きく撓む。この場合にも巻き取ったシート状材料の周方向に皺が発生し、製品ロスが生じるため好ましくない。ここで、周方向の圧縮弾性率Eθ及び軸方向の曲げ弾性率ELは、繊維強化プラスチック製の本体筒4と外被層5とから構成される複合体の弾性率であり、上記範囲の周方向の圧縮弾性率Eθと軸方向の圧縮弾性率ELの具体的実現手段としては、強化繊維の材質、引張弾性率、繊度等の素材を適宜選定するとともに、繊維強化プラスチック積層体8の積層数、巻き付け角度、繊維含有率、外被層の構成を工夫することにより得られる。具体的には、周方向の圧縮弾性率を上記範囲に実現するには、周方向に配向した高弾性率の強化繊維の層を、所定の含有率以上にて積層することで可能であり、軸方向のそれは筒軸方向に平行配向であるか、ヘリカル配向した高弾性率の強化繊維の層を、所定の含有率以上にて積層することで可能である。

また、巻き取ったシート状材料2の皺発生をより一層防止する為には、周方向の圧縮弾性率Eθと筒肉厚tとの積Eθ・tが、0.8〜3.0GPa・mの範囲内にあることが好ましい。Eθ・tが0.8GPa・m未満である場合には、周方向の圧縮剛性が不足するため、巻き取ったシート状材料の巻き締りによってコアが変形し、シート状材料に皺が発生するため好ましくない。Eθ・tが3.0GPa・mを超える場合には、超高弾性のコア材料を使用するか、コアを厚肉化する必要があるため、コスト増大及び重量増大となり好ましくない。さらに、周方向の圧縮弾性率Eθと筒軸方向の曲げ弾性率ELとの比Eθ/ELが、1.0〜4.0の範囲内であることが好ましい。Eθ/ELが、1.0〜4.0の範囲外である場合には、周方向の圧縮剛性及び筒軸方向の曲げ剛性をバランス良く構成することができないため、巻き取ったシート状材料において筒軸方向及び/または周方向の皺が発生するので、好ましくない。

以上が本発明の巻き取りコア1の基本構成であるが、本発明の巻き取りコアの適用装置との関係で、さらに以下に述べる種々の実施態様とすることができる。

まず、コア1自体の外形形状としては、図のものは円筒形状のものを示したが、これに限定されることはなく、四角形や五、六角形等の角筒状としても勿論良い。 また、図示したコアの外径は、軸方向に一様であるが、0.3〜1.0mm程度のクラウンを施すか、逆クラウンを施してもよい。また、コアの固定方法についても、固定または駆動させるためにその両端部または片端部にキー溝や孔等の加工を施してもよい。さらに、図1に示したように適当材質のジャーナル3を両端部または片端部に結合しても良い。この場合の結合方法としては、接着、冷やし嵌めや焼き嵌め、圧入、ねじ止め、ピン止め等の公知の方法を用いることができる。

外被層5は、図のものは2層としたが、軽量性を保持したままで、剛性に優れた巻き取りコアにおいて、優れた表面平滑性を得るためには、1層〜3層とするのが好ましい。また、その巻き取ったシート状材料2の表面品位を確保する為に、コアの最表層5aの表面粗さは、0.2μmRa以下であることが好ましい。0.2μmRaを越える場合には、コア表面の微小な凹凸が巻き取ったシート状材料の表面に転写され、シート状材料の表面の平滑さが損なわれる傾向があるからである。ここで、コア最表層5aの表面粗さの定義は、JIS B 0601に準拠し、測定方法はJIS B 0651またはJIS B 0652に準拠する。さらに、コア最表層5aのひっかき硬度は鉛筆硬度4H以上であることが好ましい。これはコア表面のひっかき傷やすり傷、圧痕を防止するために有効である。コア表面のひっかき硬度が鉛筆硬度4H未満であると、コアが鋭利な金属等の硬い物質に接触した場合や、金属粉等がコアに付着したまま使用された場合には、コア表面に傷が生じるからである。もし、コア表面に傷を生じたままシート状材料を巻き取った際には、傷の凹凸がシート状材料の表面に転写され、シート状材料の表面の平滑さが損なわれ製品ロスとなるため好ましくない。ここで、コア最表層のひっかき硬度の定義及び測定方法は、JIS K 5600−5−4に準拠する。
また、コア材質は帯電防止体であることが好ましく、そのためには外被層の最表層5aの表面抵抗は109Ω/sq以下であることが好ましい。最表層の表面抵抗が109Ω/sqを超える場合には、コア表面には静電気が帯電しやすくなり、雰囲気中の粉塵が付着しやすくなる。粉塵がコア表面に付着したまま、シート状材料を巻き取ると、粉塵がシート状材料に付着したり、凹凸が転写したりして表面品位を損なうため好ましくない。外被層に帯電防止性を付与させる具体的手段としては、樹脂材料中に銀系やニッケル系、銅系等の金属や炭素系のフィラーやウィスカー等を付加することにより得られる。

本発明の巻き取りコアの用途は、特に限定されるものではなく、例えば製膜された長尺フィルム製品や、製紙された長尺紙製品の工程間の搬送や保管、織物の搬送や保管の用途に適用でき、特に従来のコアで巻き取った際に皺が発生しやすい膜厚20μm以下のシート状材料を巻き取るコアとして用いることができる。

【実施例】
〈実施例1〉
図1および図2の巻き取りコア1において、強化繊維として引張弾性率が約436GPa、密度が約1.84g/cm3の炭素繊維を使用し、マトリックス樹脂としてガラス転移温度約180℃、比重が約1.16g/mlのエポキシ樹脂を使用して、フィラメントワインディング法により、外径が120mm、内径が100mm、厚みが10mmの円筒形状の本体筒4を製作した。その際、上記フィラメントワインディングは、外径100mmのマンドレルにマトリックス樹脂を含浸した炭素繊維を、マンドレルに対して±10°及び±45°の巻き付け角度のヘリカル巻と、約90°の巻き付け角度のフープ巻とで巻き付け、さらにこれら両層を適当な比率で配合して複数層、積層、加熱硬化、脱型することにより得た。この場合の炭素繊維の含有率は約65重量%である。

次に、本体筒4の外周表面全体を円筒研磨機にて加工し、表面凹凸の除去及び外径を調整した。その後カーボンブラックを添加することによって導電性を高めた硬化時比重約1.3g/mlのセラミック系無機塗料を約40μmの膜厚で塗装して内側外被層5bを形成した。硬化後の内側外被層5bの体積固有抵抗をJIS K 6911に準拠し、試験片を用いて絶縁抵抗計で測定したところ、104Ω・cmであった。最後に硬化時比重約1.2g/mlのシリコン系ハードコート塗料を約5μmの膜厚で塗装して、最表層5aを得た。

上記工程を経て製造した繊維強化プラスチック製巻き取りコアに対し、周方向の圧縮弾性率と円筒軸方向の曲げ弾性率を、JIS K 7076及びJIS K 7074に準拠し、実施例と同様の積層構成及び塗装を施した試験片を用いて3点曲げ試験法により、測定したところ、周方向の圧縮弾性率Eθが116GPa、円筒軸方向の曲げ弾性率ELが78GPaであった。また、Eθと円筒肉厚tとの積Eθ・tが、1.16GPa・m、EθとELとの比Eθ/ELが、1.49であった。そして、上記コアを用いてポリエステルフィルムを、引張応力5MPaの条件で巻き取り、その結果を表1に示した(詳細後述)。また、最表層の表面粗さを、触針式表面粗さ測定器で測定したところ、0.03μmRaであり、最表層のひっかき硬度は鉛筆硬度4Hであった。また、最表層の表面抵抗は107Ω/sqであった。

〈実施例2〉
フィラメントワインディング法によって円筒状体の本体筒4を得る際に、マトリックス樹脂を含浸した炭素繊維の±10°及び±45°のヘリカル層と約90°のフープ層との配合比率が異なる他は、実施例1と同様にして繊維強化プラスチック製巻き取りコアを得た。その巻き取りコアの寸法、製作条件を表1に示す。実施例2は、円筒状体の周方向の圧縮弾性率Eθが105GPa、円筒軸方向の曲げ弾性率ELが28GPaであり、Eθと円筒肉厚tとの積Eθ・tが、1.05GPa・m、EθとELとの比Eθ/ELが、3.75であった。最表層の表面粗さは0.03μmRaであり、最表層のひっかき硬度は鉛筆硬度4Hであった。また、最表層の表面抵抗は107Ω/sqであった。

〈実施例3〉
フィラメントワインディング法によって円筒状体の本体筒4を得る際に、マトリックス樹脂を含浸した炭素繊維の±10°及び±45°のヘリカル層と約90°フープ層との配合比率が異なる他は、実施例1と同様にして繊維強化プラスチック製巻き取りコアを得た。その巻き取りコアの寸法、製作条件を表1に示す。実施例3は、円筒状体の周方向の圧縮弾性率Eθが84GPa、円筒軸方向の曲げ弾性率ELが81GPaであり、Eθと円筒肉厚tとの積Eθ・tが、0.84GPa・m、EθとELとの比Eθ/ELが、1.04であった。最表層の表面粗さは0.03μmRaであり、最表層のひっかき硬度は鉛筆硬度4Hであった。また、最表層の表面抵抗は107Ω/sqであった。

フィラメントワインディング法によって円筒状体の本体筒4を得る際に使用するマトリックス樹脂として、ガラス転移温度約100℃、比重が約1.14g/mlのエポキシ樹脂を含浸した炭素繊維の±10°及び±45°のヘリカル層と約90°のフープ層との配合比率が異なる他は、実施例1と同様にして繊維強化プラスチック製巻き取りコアを得た。その巻き取りコアの寸法、製作条件を表1に示す。比較例1は、円筒状体の周方向の圧縮弾性率Eθが32GPa、円筒軸方向の曲げ弾性率ELが159GPaであり、Eθと円筒肉厚tとの積Eθ・tが、0.32GPa・m、EθとELとの比Eθ/ELが、0.20であった。最表層の表面粗さは0.03μmRaであり、最表層のひっかき硬度は鉛筆硬度4Hであった。また、最表層の表面抵抗は107Ω/sqであった。

フィラメントワインディング法によって円筒状体の本体筒4を得る際に使用する強化繊維として、引張弾性率が約73GPa、密度が約2.54g/cm3のガラス繊維を使用した他は、実施例1と同様にして、円筒状体の本体筒4を得た。ガラス繊維の含有率は約72重量%である。次に、本体筒の外周表面全体を円筒研磨機にて加工し、表面凹凸の除去及び外径を調整した。その後カーボンブラックを添加することなく硬化時比重約1.3g/mlのセラミック系無機塗料を約40μmの膜厚で塗装して内側外被層5bを得た。硬化後の内側外被層5bの体積固有抵抗は1012Ω・cmであった。最後に硬化時比重約1.2g/mlのシリコン系ハードコート塗料を約5μmの膜厚で塗装して最表層5aを得た。上記工程を経て繊維強化プラスチック製巻き取りコアを製作した。その巻き取りコアの寸法、製作条件を表1に示す。比較例2は、円筒状体の周方向の圧縮弾性率Eθが26GPa、円筒軸方向の曲げ弾性率ELが22GPaであり、Eθと円筒肉厚tとの積Eθ・tが、0.26GPa・m、EθとELとの比Eθ/ELが、1.18であった。最表層の表面粗さは0.03μmRaであり、最表層のひっかき硬度は鉛筆硬度4Hであった。また、最表層の表面抵抗は1012Ω/sqであった。
