本発明は、液晶表示装置等で用いられるカラーフィルタの製造方法及びカラーフィルタであって、特に、ダイコート法を用いたカラーフィルタの製造方法およびカラーフィルタに関する。

【従来の技術】
液晶表示装置等で用いられるカラーフィルタの製造においては、通常、ガラス基板上に、カラーフィルタ層、透明電極、およびスペーサを形成する。スペーサは、対向するガラス基板との間に液晶を注入するためのセルギャップを構成するために設けられる。このスペーサの形成不良は、液晶表示装置の表示欠陥の原因となる。

スペーサの形成不良を検査するものとして、カラーフィルタに形成された少なくとも1つのスペーサを含む領域を撮像し、その画像データを分析することにより不良を検出する方法が提案されている(特許文献1参照)。

しかしながら、この方法では、測定に時間がかかるため、測定点の数が多くても数点に制限され、カラーフィルタ全面の膜厚を把握できないという問題がある。また、この方法では、スペーサ形成後に検査を行なうため、スペーサの形成不良が検出された場合には、そのスペーサを含むカラーフィルタを破棄しなければならず、コスト上昇を招くという問題がある。また、連続的な不良の発生を認識できずに多くの基板を破棄する事もある。

本発明は、このような問題を鑑みてなされたもので、その目的とするところは、カラーフィルタ全面の膜厚を簡易な方法で把握し、カラーフィルタの製造完了前にカラーフィルタの形成不良を確実に検出することにより、製造コストを低減できるカラーフィルタの製造方法およびカラーフィルタを提供することにある。

【課題を解決するための手段】
前述した目的を達成するための第1の発明は、基板上にダイコート法によりレジストを塗布する工程と、レジスト膜が現像される前にレジストの膜厚を測定する工程とを具備することを特徴とするカラーフィルタの製造方法である。膜厚が許容値を超える場合、異常の発生を警告して連続した不良発生を防止すとともに、レジストを剥離して、基板に再度レジストを塗布し、後続する工程を行う。

ここで、膜厚の測定は、基板上のカラーフィルタ層の形成されていない部分において、直交する2方向で測定されることが望ましい。

【発明の実施の形態】
以下、図面に基づいて本発明の実施の形態を詳細に説明する。図1は、本実施の形態に係るカラーフィルタの製造方法を示すフローチャート、図2、図3は、各製造工程におけるカラーフィルタの断面図である。

カラーフィルタを製造する場合には、ガラス基板1上に、まず、カラーフィルタ層3および透明電極5を形成する(ステップ101、図2(a))。カラーフィルタ層3は塗布−フォトマスクによる露光−現像を繰り返すフォトリソグラフィー法により形成され、透明電極5は、ITO(Indium Tin Oxide)成膜により形成される。

次に、スペーサ用レジスト7を塗布する(ステップ102、図2(b))。塗布には、例えば、ダイコート法による塗布装置を用いる。このダイコート法による塗布装置は、カラーフィルタ層3の製造工程においても用いる。塗布後、減圧乾燥し(ステップ103)、その後、塗布・乾燥されたスペーサ用レジスト7の膜厚測定を行なう。膜厚測定の詳細は後に述べる。
