【発明の属する技術分野】
本発明は、フィルタ、ガス拡散部材、放熱部材等に用いられる複合炭素質多孔体およびその製造方法に関する。なお、ここでいう炭素質とは、結晶性の黒鉛や、結晶性でない無定形炭素を含むものである。

【従来の技術】
炭素質多孔体は、フィルタ、ガス拡散部材、放熱部材といった様々な用途に適用可能であり、種々の装置に備えられている。しかしながら、炭素質多孔体は強度が低く、変形しやすいという性質を有しているため、取り扱いにくいという問題があった。

そこで、多孔体からなるフィルタ要素をフィルタ装置に組み込む際などの取り扱い時に生じる多孔体の損傷を防止するために、フィルタ要素の端区域に異なる物質を充填して補強する技術が提案されている(たとえば、特許文献1参照)。

また、多孔体を装置に取り付ける固定用穴等を設けるために、多孔体の細孔中に金属やプラスチック等の固体を充填することにより、強度を向上させる部分を設ける技術が提案されている(たとえば、特許文献2参照)。

【発明が解決しようとする課題】
しかしながら、多孔体の表面に樹脂等を重ねることにより強度を向上させようとすると、補強部分に固定用穴を設けようとする場合に樹脂と多孔体とを同時に切削することになり、加工しにくく、形状付与が困難となってしまう。
また、多孔体は一般に製造が困難で、高価なものであるから、この多孔体を無駄なく利用してその性質を存分に発揮させることが望まれる。これに対し、表面に樹脂や金属等を塗り重ねるような補強では、多孔体の有効面積を小さくしてしまうため、結果的にコスト増大を招くことになる。

本発明は、以上の課題に鑑みてなされたもので、多孔体の有効面積を犠牲にせず、多孔体の取り扱い性を向上させることを目的とする。

【課題を解決するための手段】
上記の課題を解決するために、請求項1の発明に係る複合炭素質多孔体は、三次元網目構造を有する多孔体からなるシート状の炭素質部と、この炭素質部の面方向に延びる樹脂部とが一体に形成されたことを特徴としている。なお、樹脂部をなす樹脂は、いわゆる合成樹脂に限らずエラストマーなどのゴム材なども含むものとする。

この発明によれば、強度の低い多孔体の炭素質部の周縁に樹脂部が設けられるので、取り扱い性のよい炭素質多孔体を実現することができる。また、樹脂部が張り出すように延びているから、樹脂部のみを加工することが可能となるので、装置固定用の穴等の形状を容易に付与することができる。
なお、樹脂部を設ける箇所は、炭素質部の全周に限らず、また外縁部にも限らず、必要に応じて部分的に設けることができる。また、複数の炭素質部を樹脂部で連結するような構成であってもよい。

請求項2の発明は、請求項1の複合炭素質多孔体を製造する方法であって、炭素質部をインサート部品として、この炭素質部の縁部に連なるように樹脂部を射出成形するインサート成形を行うことを特徴としている。

この発明によれば、炭素質部と樹脂部とが接続される部分において、炭素質部の側部に開口する気孔中に溶融樹脂が入り込んで固化するので、アンカー効果により炭素質部と樹脂部とが強固に接続され、強度が高い複合炭素質多孔体が実現される。

【発明の実施の形態】
以下、本発明の実施形態について、図を参照して説明する。
本発明の複合炭素質多孔体10は、図1に示すように、シート状の炭素質部11と、この炭素質部11の面方向に延びる樹脂部12とが一体に形成された矩形薄板状のものである。

炭素質部11は、三次元網目構造を有する多孔体からなる矩形の薄板であり、表面に開口する気孔が各方向に連通していることにより通気性、放熱性を有し、軽量で表面積が大きいという特性を有している。
樹脂部12は、炭素質部11の外周縁部に連なる薄板状で、炭素質部11と略同じ厚さで段差なく形成されている。
これら炭素質部11および樹脂部12とが一体に形成された複合炭素質多孔体10は、全体として1枚の薄板部材をなしており、樹脂部12を固定あるいは挟持されるなどして装置に取り付けられて、フィルタ、放熱体等に用いられる。

炭素質部11は、たとえば、カーボン繊維を加工したいわゆるカーボンペーパー、カーボンクロス等、あるいはカーボン粉末を固化させた多孔質体等により形成されている。

この炭素質部11は、たとえば、炭素質部11をインサート部品としたインサート成形により、樹脂部12を一体に備えた複合炭素質多孔体10として製造される。
すなわち、図2に示す一対の型板20,21間に形成されたキャビティ22の中に、インサート部品として炭素質部11を配置し、ランナ23からゲート24を通じて射出した溶融樹脂25をキャビティ22内に充填することにより、炭素質部11と樹脂部12とが一体となった複合炭素質多孔体10が形成される。炭素質部11と樹脂部12とは、炭素質部11の側部に開口する気孔中、5μm〜1000μm程度の深さまで溶融樹脂が含浸して硬化することにより強固に接合される。

たとえば樹脂部12の材料にポリプロピレンを用いた場合、成形温度180℃、80kNで型締めし、成形圧250kg/cm2で射出成形すると、複合炭素質多孔体10が得られる。

なお、インサート成形により複合炭素質多孔体10を形成する場合、型閉時のキャビティ22の厚さ(型開閉方向の大きさ)は、炭素質部11よりも若干小さくし、型閉時に型板20,21間で炭素質部11が3〜90%圧縮されるようにすると、射出樹脂圧により炭素質部11をキャビティ23に対して固定できるとともに、炭素質部11の平坦度を向上させることができる。

また、炭素質部11は、気孔径や気孔率が小さすぎると溶融樹脂が気孔中に入り込めないのでアンカー効果が不十分となり、樹脂部12との接合強度が十分に得られず、接合部で剥離する虞がある。一方、気孔径や気孔率が大きすぎると、強度が不足し、樹脂成形圧および樹脂硬化時の圧縮に耐えられず、変形してしまう。したがって、気孔径10μm〜2mm程度、気孔率40〜98%程度であるとより好ましい。
一方、樹脂部12の材質は、熱可塑性樹脂、エラストマーなど、射出成形可能な材質であればよいので、耐熱温度や硬度等を考慮し、用途に応じて適宜選択すればよい。

さらに、樹脂部12は、図1に示すように平坦であってもよいが、ねじ挿通孔用の穴や、装置に対する嵌合用の溝形状、強度向上のためのリブ形状、ボスなどを樹脂成形時に設けておいてもよい。また、炭素質部11に予め穴を設けておき、ここに溶融樹脂を充填するように射出することにより、炭素質部11の端部だけでなく中程にも樹脂部12を有する複合炭素質多孔体10を製造することができる。

このようにして製造された複合炭素質多孔体10は、次のような用途に用いられる。
図3に、複合炭素質多孔体10をフィルタ40として備える空気清浄機等の多層フィルタ装置において、フィルタ40を収容するフィルタユニット41を示す。フィルタユニット41は、樹脂や金属からなるフィルタボックス42に複数枚のフィルタ40を挿入し、蓋部材43を取り付ける構成である。

このフィルタユニット41では、フィルタ40の樹脂部12をエラストマー等の弾性部材で形成することにより、フィルタボックス42および蓋部材43に対して気密性を持たせ、ろ過対象となる流体をもれなく炭素質部11部分に通過させることができる。なお、酸化チタンなどの光触媒を担持させて炭素質部11を製造すれば、フィルタに捕捉されたガス状汚染物質を光の照射により分解することができ、より空気清浄効果を高めることができる。

図4に、複合炭素質多孔体10を充填物支持板50として備える充填塔51を示す。充填塔51は、垂直な円筒形シェル52内に充填物53を充填したもので、充填物53の上部に配置された液分散板54を通じて上方から均一に分散された液が充填物53の表面を流下するとともに、下方から送り込まれたガスが充填物53の間隙を流れて液と接触しながら上昇する構造により、ガス中の成分を液中に吸収させる装置であり、脱臭、排ガスの洗浄等を行うことができる。

この充填塔51において、充填物支持板50としての複合炭素質多孔体10は、固定用穴が設けられた樹脂部12がシェル52にねじ止め等により固定されて、炭素質部11で液体およびガスを通過させながら充填物を支持している。

図5に、電極70およびフィルタ71として複合炭素質多孔体10を備え、塵埃を帯電させて集塵する集塵装置72を示す。この集塵装置72では、複合炭素質多孔体10である電極70と電極73との間に電圧を印加して放電させ、これら電極間で帯電した塵埃をフィルタ71で集塵させることができる。複合炭素質多孔体10である電極70およびフィルタ71は、樹脂部12に穴等の固定用形状が設けられ、装置にねじ止め等により固定されている。

この電極70およびフィルタ71は、樹脂部12の部分で装置に固定することができるので、樹脂部12を電気絶縁性材料で形成することにより容易に絶縁でき、装置構成を単純化することができる。また、電極70において炭素質部11と電源とを接続するために、樹脂部12を導電性樹脂で形成したり、樹脂部12の表面に金属配線をプリントしたりしてもよい。

図6に、固体高分子型燃料電池のガス拡散電極90,91に適用された複合炭素質多孔体10を示す。このガス拡散電極90,91は、複数枚の炭素質部11が面方向に間隔をおいて配置された状態で、各炭素質部11間を埋めるとともに全体の外周を囲むように樹脂部12が設けられている。そして、各炭素質部11の一端には、樹脂部12の外周まで延びる金属薄板タブ92が接続されている。金属薄板タブ92は、インサート成形前の各炭素質部11に導電性接着剤などを用いて固定されていて、インサート成形により樹脂部12と一体とされている。

このガス拡散電極90,91を備える燃料電池は、図7に示すように、陽極のガス拡散電極(空気極)90と陰極のガス拡散電極(燃料極)91との間に電解質膜93を挟んだ層状構造となっていて、各ガス拡散電極90,91の炭素質部11の表面には、電解質膜93に接する触媒94が塗布形成されている。電解質膜93を挟んで対向する空気極90および燃料極91は、各炭素質部11が交互に直列に接続されるように、各金属薄板タブ92が配線97により接続されており、直列の両端に位置する炭素質部11(金属薄板タブ92)が電池の陽極95、陰極96として機能する。

ここで、燃料極91に燃料を供給する燃料供給部98は、毛管作用により燃料を供給保持する多孔質部99と、シールのために外周に設けられた樹脂部100とからなる構造となっている。燃料供給部98と燃料極91とは、燃料供給部98の樹脂部100と燃料極91の樹脂部12とをたとえば超音波接合することにより固定される。

このガス拡散電極110(10)は、複数枚の炭素質部11が面方向に間隔をおいて配置された状態で、各炭素質部11間を埋めるとともに全体の外周を囲むように樹脂部12が設けられていて、各炭素質部11の一方の面に触媒層(図示せず)が形成されている。そして燃料電池は、2枚のガス拡散電極110間に電解質層111を挟み込み、各ガス拡散電極110の触媒層を電解質層111に臨ませて、各炭素質部11を順次直接に配線する構成となっている。

図8に示す構成は、炭素質部11に食い込む突起112aを有する導電性コ字状の接続部材112によって、互いに対向して配置された炭素質部11をたすきがけ状に順次接続するものである。
また、図9に示す構成は、対向する2対の炭素質部11近傍の樹脂部12部分を挟み込む挟持部113aと、この挟持部113aから炭素質部11へ向かって延びる接続部113bとを有する導電性クリップ状の接続部材113によって、互いに対向して配置された炭素質部11をたすきがけ状に順次接続するものである。
このような接続部材112,113を用いて炭素質部11を接続する構成とすれば、図6に示すような別部材の金属薄板タブ92を設ける必要がない。

さらに、本発明の複合炭素質多孔体10は、電極120、電解質層121およびセパレータ板122を多層に積層する構成のスタック型の固体高分子型燃料電池(図10)におけるガス拡散電極120として用いることもできる。図10では2つのセルを積層した構造を示しているが、セルは必要な電圧に応じて多層化される。なお、セパレータ板122は、空気や燃料となるガスまたは液体を通過させず、導電性を有するたとえばカーボン板や耐食性のある金属板などで形成されている。

以上説明したように、本発明の請求項1の発明に係る複合炭素質多孔体によれば、強度の低い炭素質部の面方向に延びる樹脂部が設けられるので、取り扱い性のよい炭素質多孔体を実現することができる。また、樹脂部が張り出すように延びていることにより樹脂部のみを加工することが可能となるので、装置固定用の穴等の形状を容易に付与することができる。
これにより、フィルタ、ガス拡散部材、放熱部材、多孔質電極等、多様な用途に用いられる炭素質多孔体を取り扱いやすく、損傷させにくくすることができる。
