【発明の属する技術分野】
本発明は、黒鉛材料とその製造方法及び燃料電池セパレータに関し、特に燃料電池セパレータ用としての成形性と成形体の物性値に優れた黒鉛材料とその製造方法及び燃料電池セパレータに関するものである。

【従来の技術】
自動車搭載用途等に利用される燃料電池が注目されている。この燃料電池は、化学エネルギーを熱エネルギーに変換することなく直接電気エネルギーとして利用するものであり、通常、水素及び酸素の反応によって電気を取出す電池をいう。こうした燃料電池には、リン酸型燃料電池、固体電解質型燃料電池及び固体高分子型燃料電池(PEFC)等いくつかの方式のものがあるが、その中で固体高分子型燃料電池、リン酸型燃料電池では導電性成形品であるセパレータが使用されている。セパレータは、電極等と共に単位セルを構成し、該単位セルを積層して使用されるものであって、ガス(水素・酸素)を隔離する一方で導電性を必要とする。そのため、10×10−2Ωcm以下の高い電気導電性が要求される他、気体透過率が低いこと、さらには耐酸化性、耐加水分解性、耐熱水性などが要求される。

従来から導電性炭素材や燃料電池用セパレータに関して種々の提案がなされてきている。例えば、空隙率が5%以下、成形体のXY方向の体積固有抵抗とZ方向の体積固有抵抗の比の値が2以下の燃料電池用セパレータ用に適した炭素材を得るため、熱硬化樹脂とケッチェンブラック、真球状黒鉛粒子を配合した炭素材(例えば、特許文献1参照)、またバインダーの量を減らして、導電性を向上させるため、カーボン材料に少量のバインダーを配合して加圧成形し、その後含浸剤を含浸させる方法(例えば、特許文献2参照。)や、電極部との接触抵抗が低い燃料電池用セパレータを得るため、表面粗さを一定範囲とした燃料電池用セパレータ(例えば、特許文献3参照。)等が提案されている。また、異方性の少ない燃料電池用セパレータを得るため、人造黒鉛と天然黒鉛を併用すること(例えば、特許文献4参照。)や、ガス不透過性、熱伝導性、導電性等のバランスがとれた燃料電池用セパレータを得るため、特定の黒鉛紛末を使用すること(例えば、特許文献5参照)等も提案されている。

更に高導電性を得るために、黒鉛化処理前のコークスを粉砕し、炭化ホウ素を加えて黒鉛化処理して得られる黒鉛結晶中に炭化ホウ素を含む特定の黒鉛と硬化性樹脂とを配合すること(例えば、特許文献6参照)も提案されている。しかしこの場合の黒鉛化処理前に粉砕するコークスは、揮発分を飛散させたか焼コークスを対象としているために黒鉛成形体の成形性が悪く比重が上がりにくいために曲げ強度が低い等の欠点があり未だ改良の余地がある。
このように、従来から種々の提案がなされているが、燃料電池用セパレータとしての特性がより優れ、且つ、バランスの優れた燃料電池用セパレータ用として成形性の良い黒鉛材料と燃料電池セパレータが望まれている。

【発明が解決しようとする課題】
本発明の目的は、成形性、ガス不透過性及び機械的強度が優れ、かつ緻密で導電性に優れた燃料電池セパレータ用黒鉛材料の製造方法とそれより得られた黒鉛材料及び燃料電池用のセパレータを提供することにある。

【課題を解決するための手段】
本発明者等は、上記課題を解決するために検討の結果、揮発分を含有する炭化処理前の生コークスを予め粉砕処理することで解決できることを見出し本発明を完成した。即ち、本発明に係る黒鉛材料の製造方法は、石炭系及び/又は石油系重質油の1種以上を原料として用い、600℃以下で処理して生コークスを生成し、該生コークスを粉砕した後、該粉砕生コークスを700〜1500℃で炭化、次いで2000℃以上で黒鉛化することを特徴とする。

上記本発明における生コークスは、特にディレードコーカーによって熱処理して生成させるとよい。
また粉砕生コークスの平均粒径が1〜50μmであることが好ましい。
さらに粉砕生コークスを、炭化後又は黒鉛化後において、解砕及び粉砕して平均粒径3〜50μmに粒度調整することが好ましい。

また、黒鉛化処理より前のいずれかの処理工程において、即ち石炭系及び/又は石油系重質油、粉砕生コークス、又は炭化処理後の炭化物に、黒鉛化触媒1種以上を処理材料に0.05重量%〜40重量%添加することが好ましい。黒鉛化触媒がホウ素(B)、珪素(Si)及び鉄(Fe)単体、並びにこれらの各化合物から選択される1種以上であることが好ましい。
得られる黒鉛材料は、平均粒径3〜50μm、BET比表面積が10m2/g以下であることを特徴とする。

こうして製造された黒鉛材料を使用し、該黒鉛材料と樹脂とを樹脂に対して黒鉛材料を1〜10倍量で配合し混練し、該混練物を3〜50μmに解砕及び粉砕した後、成形することによって得られる燃料電池セパレータは、嵩密度1.90g/cm2以上、固有抵抗10mΩcm以下、曲げ強度30MPa以上、気体透過率1×10−14cm2以下であることを特徴とする。

【発明の実施の形態】
以下、本発明を詳細に説明する。
本発明において使用される石炭系重質油(コールタール系原料)は、石炭を乾留する際生成するコールタール並びにコールタールから分離される高沸点タール油およびタールピッチ等でキノリン不溶分(QI分)を除去したものが望ましい。好ましくはタールピッチである。タールピッチは、軟化点70℃以下の軟ピッチ、軟化点70〜85℃程度の中ピッチおよび軟化点85℃以上の高ピッチがあり、いずれも使用可能であるが、取扱いの点で軟ピッチを使用することが有利である。また、タールピッチ、コールタール又は高沸点タール油の2又は3種類を混合したものであってもよい。

コールタール系原料からキノリン不溶分(QI分)を除去する方法については、濾過、遠心分離などの機械的な方法で除去することも可能であるが、QI分の粒径が極めて小さいことから、分離速度が遅く、濾過の際目詰まりを生じるなど分離効率が低く、工業的には実施できない。溶媒を加えて低粘度にしても同様である。工業的に実施できる方法としては特開昭57−30159号公報および特開昭53−66901号公報に開示されているように、コールタール系原料にヘキサン、オクタン、灯油、ナフサ、ブタノール等の脂肪族系溶剤とベンゼン、トルエン、キシレン、メチルナフタリン、フェノール類等の芳香族系溶剤との混合溶剤を添加混合して不溶性生成物をQI粒子のまわりに生成させ、粒子を増大させて沈降分離除去する方法が効果的である。

本発明において使用される石油系重質油は、接触分解油、常圧残油、減圧残油等が挙げられる。特に、石油の流動接触分解油重質成分であるデカント油(FCC−DO)が好ましい。更に、これらの重質油は、炭化収率の面からあらかじめ軽質成分を蒸留により除去するかまたは熱処理して熱重合により重質化しても良い。かかる石油系重質油には、QI分は殆ど含まれていない。
尚、これら石炭系重質油と石油系重質油とを、例えば石炭系重質油に対する石油系重質油の混合率を10〜80wt%で混合して使用してもよい。

ここで、生コークスとは、揮発分(950℃で7分間加熱した時の重量減少)が3%以上、好ましくは5%以上の半生コークスをいう。ディレードコーカーでの生コークスの製造は、コーキング温度が600℃以下、通常400℃〜600℃、特に好ましくは450〜500℃が望ましいが、目的とする揮発分に応じて、処理温度を決めればよい。ディレードコーカー内で製造した生コークスは、ジェット水を用いて切り出された後、水分を調整し、粉砕する。粉砕はまずジョークラッシャー等の粗粉砕機で粉砕した後に、ハンマークラッシャータイプ等の微粉砕機で平均粒径1〜50μm、好ましくは平均粒径15〜35μmに粉砕する。平均粒径50μmを超えると、黒鉛成形体としての燃料電池セパレータの厚みが最も薄い部分より大きくなることもあるため、得られる黒鉛材の比表面積が大きくなり、ひいてはセパレータの物性低下、特に嵩密度低下、固有抵抗増大、曲げ強度低下、気体透過率増大に繋がる。一方、平均粒径1μm未満に粉砕するのは非常に難しく、また表面積が増大するために樹脂の量を増やさなければならず、固有抵抗が大きくなり好ましくない。

ここでの粉砕機は特に限定するものではなく、目的の平均粒径になればどのタイプの粉砕機を使用しても良い。目的の粉砕を行った後生コークスを炭化処理する。炭化処理温度は、700℃〜1500℃が好ましく、800℃〜1200℃がさらに望ましい。炭化処理は、生コークスを容器に入れて、廃熱を有効に利用するリードハンマータイプの炭化炉を用いても良いし、バーナータイプのバッチ式の炭化処理炉を用いても良く、炉の型式は特に制限するものではない。昇温速度は揮発分が飛散する温度では、約10℃/hrと非常に遅くする方が、炭化収率が高くなるので好ましいが、特に制限するものではない。

また、ディレードコーカーでの生コークスを製造する時に黒鉛化触媒を原料に配合した後にコーキングを行うことが出来る。黒鉛化触媒は、炭素と炭化物を作るものや炭素に溶解するものが好ましい。特に硼素化合物、鉄化合物、珪素化合物やそれらの金属が望ましい。これらの化合物や金属は固体の場合は粉砕をした後に原料に配合することが出来るし、溶媒、例えばアルコール類に溶解するものについては原料に配合して使用しても良い。特に制限するものではない。黒鉛化触媒の配合割合は、処理する炭化物に0.05重量%以上40質量%以下になるように添加を行う。黒鉛化触媒を添加することによって、得られる黒鉛材の黒鉛構造をより発達させることができるため、ひいては燃料電池セパレータの物性向上、即ち嵩密度向上、固有抵抗低減、曲げ強度向上、気体透過率低減に繋げることができる。

生コークスを製造する時に黒鉛化触媒を添加しない場合は、生コークスを粉砕した後に、700から1500℃で熱処理した炭化物に配合してもよい。ここでの黒鉛化触媒も炭素と炭化物を作るものや炭素に溶解するものが好ましく、特に硼素化合物、鉄化合物、珪素化合物やそれらの金属が望ましい。これらの化合物や金属は固体の場合は粉砕をした後に炭化物に配合することが出来るし、溶媒に溶解するものについては炭化物に配合しても良い。特に制限するものではない。黒鉛化触媒の配合割合は、炭化物に対し0.05重量%以上40質量%以下になるように行う。

炭化物の黒鉛化処理は、炭化物を黒鉛容器に入れた後に、黒鉛粉のジュール熱で黒鉛化する間接通電タイプのアチソン炉や黒鉛容器に電流を流し加熱するLWGタイプの黒鉛化炉や高周波誘導炉や黒鉛化雰囲気が調整できる連続黒鉛化炉等で黒鉛化するのが良い。黒鉛化温度は、2000℃以上が好ましく、2500℃以上がさらに望ましい。黒鉛化処理をした材料の比表面積は、樹脂と混練するときの使用量が出来るだけ少なくなるように10m2/g以下であることが好ましく、5m2/g以下が望ましい。

また、得られる黒鉛材は、所定の粒度分布を有することが好ましい。すなわち、黒鉛材の粒度分布をロジンラムラー分布(Rosin−Rammler’s distribution)の式:R=100exp(−adn)
(式中、Rは分布量累積値の篩上(%)、dは粒径(μm)、aは定数を示す)で表したとき、nの値が1.2〜2.0、好ましくは1.3〜1.6の範囲にあることが好ましい。この場合の粒度測定は篩分け法による。ロジンラムラー分布の式において、黒鉛材が正規分布をとるとき、nは分布の広狭を示し、nが大きいほどシャープな分布を示す。nの値が1.2未満であると、分布が広すぎて大粒子が含まれ成形品の表面に荒れが生じ易くなる。一方、nの値が2.0を超えると、分布がシャープになって比重が上がらず、抵抗が高くなる傾向となる。このnの値の制御は、分級条件、粉砕機やその運転条件を選定することにより可能である。尚、樹脂との混練後においても、同様な粒度分布を有することが好適である。

これらの黒鉛は燃料電池セパレータを製造するために、樹脂と混錬した後、解砕または粉砕した後に成形機により成形される。使用する樹脂については、熱硬化性樹脂、熱可塑性樹脂いずれを用いても良い。熱硬化性樹脂としては、エポキシ樹脂、フェノール樹脂、メラミン樹脂等が挙げられるが、エポキシ樹脂が好ましく用いられる。セパレータとしての溶出物が出ないようにエポキシ樹脂が望ましいが特に制限するものではない。なお、エポキシ樹脂硬化促進剤としては、アミン類、イミダゾール類、有機ホスフィン類、ルイス酸等の公知の促進剤が使用できる。また、熱可塑性樹脂としては、ポリエステル、ナイロン、ポリエチレン、ポリスチレン、ポリ塩化ビニル、更には液晶ポリマー等が挙げられる。
黒鉛と樹脂との割合は、黒鉛100重量部に対し、樹脂10〜100重量部、好ましくは20〜50重量部の範囲であることがよいが、セパレータの必要な特性である電気伝導性や強度や気体透過性を勘案し割合を決めればよい。

セパレータの成形方法は、黒鉛と樹脂の配合割合にもよるが、セパレータの穴や溝を加工した金型を使用するプレス成形やトランスファー成形、射出成形が使用できる。プレス成形の場合は、樹脂の添加量の低い場合に適し、樹脂の添加量が比較的多くコンパウンドに流動性がある場合は、トランスファー成型や射出成形が好ましい。また、熱可塑性樹脂を使用した場合は、穴溝を加工したデザインロールを用いた連続成形も適用できる。

上記成形方法で得られる本発明の燃料電池用セパレータは、緻密でガス透過率が低く、機械的強度が高く、導電性に優れたものとなる。
本発明の燃料電池用セパレータは、嵩密度が1.90g/cm3以上、好ましくは1.95g/cm3以上とすることが可能であり、ガス不透過性、機械的強度も優れたものとなる。嵩密度が1.90g/cm3未満では、ガス不透過性が劣るだけでなく、機械的強度も劣る。また、固有抵抗は、燃料電池の効率を上げるために、低い方が望ましく、10mΩcm以下が求められているが、本製造方法によれば、その要求特性を十分に達成することができる。この固有抵抗は、使用する黒鉛の種類を結晶度の高いものとしたり、熱硬化樹脂の配合量を少なくすることにより低くすることが可能であり、また成形圧力等によっても変化しうる。なお、固有抵抗は、後記する実施例に記載した測定法に従うものとする。

更に、本発明の燃料電池用セパレータは、曲げ強度が30MPa以上の特性を有することが望ましい。曲げ強度が30MPa以下であると、セパレータは振動や衝撃で壊れてしまう可能性が高い。
本発明の燃料電池用セパレータは、緻密で機械的強度が高く、導電性に優れ、異方性が少なく、気体透過率が小さいので、これを燃料電池に使用したとき、効率の高い、寿命の長い燃料電池とすることができる。
なお、上記した本発明では、揮発分を含有した状態の生コークスを粉砕して、焼成、黒鉛化処理して得られた材料は、揮発分を含有していない状態のか焼コークスを粉砕して黒鉛化したものよりも形状が丸くなっており、燃料電池用セパレータとしての成形歩留り(成形時の割れやかけ、成形後の外観目視検査)や物性値等の向上に大いに寄与しているものと考えられる。

【実施例】
以下に、本発明を実施例によりさらに詳細に説明するが、本発明は下記実施例により限定されるものではない。

実施例1
石炭系重質油として、予めQI分を除去したコールタールピッチをディレードコーキング法によって、480℃において8時間処理して揮発分を7%含有する塊状生コークスを得た。この塊状生コークスをレイモンドミルにて粉砕し、平均粒径25μmとした。これを、リードハンマー炉で約800℃で1時間、アルゴン雰囲気で焼成し炭化物を得た。この炭化物を3000℃で黒鉛化を行った。黒鉛粉合計100重量部に、エポキシ樹脂、硬化剤及び硬化促進剤からなる結合剤としての樹脂20重量部を配合した。ここで、結合剤としての樹脂は、オルソクレゾールノボラックのエポキシ樹脂(融点65℃、150℃粘度0.3Pa・s)2重量部、フェノールノボラック(軟化点83℃、150℃粘度0.22〜0.35Pa・s)1重量部とトリフェニルホスフィン0.03重量部からなる。この結合剤としての樹脂の150℃における粘度は0.38Pa・である。

これを100℃に加熱したロールで混練した。得られた混練物を解砕した後、金型に入れ、温度175℃、圧力350kg/cm2の条件で10分間成形し、脱型してセパレータを得た。成形サイズは15×25×100mmmmである。黒鉛粉の平均粒径、ロジンラムラーn値及び比表面積、並びに成形体の比重、固有抵抗及び曲げ強度を表1に示す。
尚、平均粒径はレーザー回折法により測定した粒度分布から求め、同50%での最大粒径を平均粒径とした。ロジンラムラー分布はその粒度分布から計算により求めた。比表面積は窒素ガス吸着によるBET法によって測定した。固有抵抗は4端子電圧降下法で測定した。曲げ強度はJIS K6911に準拠し3点曲げ法により測定した。

実施例2
石炭系重質油を用いて、ディレードコーキング法によって製造した実施例1で使用したものと同じ塊状生コークスを、レイモンドミルにて粉砕し、平均粒径25μmとした。これを、リードハンマー炉で約800℃で炭化処理して炭化物を得た。この炭化物に炭化硼素を0.5%添加し、2800℃で黒鉛化を行った。黒鉛粉合計100重量部に、エポキシ樹脂、硬化剤及び硬化促進剤からなる結合剤としての樹脂20重量部を配合した。以下の処理は、実施例1と同様とした。黒鉛粉の平均粒径、ロジンラムラーn値及び比表面積、並びに成形体の比重、固有抵抗及び曲げ強度を表1に示す。

実施例1〜4は、いずれも成形性が良く(成形時の割れの発生が少なく)、嵩密度も高くなり、曲げ強度も優れたものとなる。
一方、比較例1は、成形性が悪く(成形時に割れの発生率が高い)、固有抵抗も高く、しかも比重が上がりにくいため曲げ強度が低くなってしまう。比較例2は、固有抵抗はかなり低いが、比較例1と同様に、成形性が悪く、比重が上がりにくいため曲げ強度が低くなってしまう。

【発明の効果】
本発明では、特に生コークスを粉砕してから、焼成、黒鉛化処理をして得られた黒鉛材料は、か焼コークスを粉砕して黒鉛化したものよりも形状が丸くなるため、成形性が良く、成形歩留り(成形時の割れやかけ、成形後の外観目視検査)や物性強度等が向上する。かかる黒鉛材料を使用して成形された燃料電池セパレータは、固有抵抗や曲げ強度、気体透過率などに優れたものが得られる。[0001]

Conventionally, various proposals have been made on conductive carbon materials and fuel cell separators. In order to obtain higher electrical conductivity, coke before graphitization treatment is pulverized, and boron carbide is added to the graphite crystal obtained by graphitization treatment to mix specific graphite containing boron carbide and a curable resin.
