本発明は耐火材料、例えばセラミック材料で出来た多孔質基体に関する。多孔質基体は例えば溶解金属から不純物を除去し、あるいは高温ガスを清浄する特に高温用のフィルタである。発明は金属が鋳造用鋳型に注入される際の溶解金属用のフィルタとしての具体的な用途を有する。

(背景技術)
溶解金属を濾過する従来のフィルタは種々の異なる方法で製造される。セラミックフォームフィルタは一般的にはポリマー(通常はポリウレタン)フォームに結合剤を含むセラミック材料の水性スラリーを含浸させることにより作られ、含浸されたフォームは水を除去するために乾燥され、乾燥されかつ含浸されたフォームはポリマーフォームを焼失するために燃焼され、セラミックフォームを残す。セラミック基体に(セルとして知られる)溝の配列を備える多孔質のセラミックフィルタが押出し成形により作られる。

溶解金属用の別のタイプのフィルタはフィルタプレートの積層を備える。例えば米国特許第4721567は溶解金属の鋳造に用いられるセラミック注入フィルタを開示しており、それは間に濾過空洞を定める多数の積層された近接して離間された穴あきプレートを備え、一つのプレートのそれらの穴は一つのプレートの穴から流れ出る金属が次のプレートの穴に入る前に制約を受けて通過するように互い違いに配置される。穴はスロットあるいは丸い穴でもよく、プレートは中心より周辺が厚く、隣のプレートとの間に狭い空間を生じる。プレートはセラミック粒子と結合剤との混合物から射出成形により形成され、その後に加熱により結合剤を除去し、かつセラミック粒子を焼結させる。フィルタはそのようなプレートの単純な積層で形成され、プレート上の係合する凹みと突起により千鳥状に保持される。

米国特許第5326512号は例えば流動層燃焼器の気体流から石炭灰を濾過するセラミックフィルタを開示している。フィルタはセラミック粉末、気孔形成剤およびセラミック粉末の焼結に必要な焼結補助剤を混合し、混合物からテープを形成し、テープからフィルタプレートを成形することにより形成される。二つのタイプの輪帯状ディスクフィルタプレートが形成される。即ち第1のプレートタイプは外側輪帯表面上に開口を有し、第2のタイプは内側輪帯表面に開口を有する。二つのタイプのフィルタプレートは交互に積層され、端片が追加されてフィルタアセンブリーを形成し、アセンブリーは焼結されてフィルタを形成する。気孔形成剤は好ましくは焼結工程中に分解され、運転中に流体がフィルタを通過するときに微粒子不純物を効果的に補足する多孔性を残すポリスチレン微細球である。

(発明の開示)
本発明は所定の孔形状を有するモノリシックな多孔質耐火物(例えば溶解金属用のフィルタ)を製造する簡単で低コストの方法を提供しようとするものである。発明はまた複雑だが秩序のある一定の孔形状を有するモノリシックな耐火物を提供しようとするものである。

図1は発明による多孔質基体および組立てられた多孔質基体の製造を模式的に示す。可塑性耐火材料が一つ以上の微粒子耐火材料と一つ以上のポリマー結合剤材料(矢印Aで示す)を共に混合することにより作られる。この混合動作はホバートミキサー1と二軸ミキサー3で実行される。作られた可塑性耐火材料は次に圧延されかつ/あるいは押出し成形され(参照数字5で示す)、テープまたはシート7になる。代わりの(かつ好ましい)実施例(図示せず)において二軸ミキサーは省略され、Z型ブレードミキサー/押出機に置き換えられる。さらにさらなるローラ対が押出された耐火シートの厚みを減らすために設けられてもよい。
